Abstract
Modern gears are made from a wide variety of materials. Of all these, steel has the outstanding characteristics of high strength per unit volume and low cost per pound. Although both plain carbon and alloy steels with equal hardness exhibit equal tensile strengths, alloy steels are preferred because of higher hardenability and the desired microstructures of the hardened case and core needed for the high fatigue strength of gears. This chapter provides an overview of the key considerations involved in the selection and application of heat treating processes for alloy steel gears and serves as an introduction to the subsequent chapters in this book.

Abstract
This chapter reviews various ways to classify failure categories and summarizes the basic types, causes, and mechanisms of damage, with particular consideration given to whether the likelihood of the types of damage can or cannot be influenced by the heat treating of steel parts. The classical organization for types of damage (failures) is as follows: deformation, fracture, wear, corrosion or other environmental damage, and multiple or complex damage. The chapter also provides some examples of lack of conformance to specification that may at first look like the heat treater did something wrong, but where other contributing factors made it difficult or impossible for the heat treater to meet the specification.

This article presents best practices for the metallographic preparation of specimens produced via thermal spray coating methods. It outlines typical metallographic preparation process flow, highlighting important considerations for obtaining a clear and representative specimen suitable for characterization via examination techniques, such as optical or electron microscopy. The process flow includes preliminary resin infiltration, sectioning, mounting, grinding, and polishing. To aid in the identification and resolution of common issues during subsequent specimen analysis, the article presents common issues, along with causes and mitigation strategies. Based on microstructural analysis, hardness measurements, and tensile tests, the failure was attributed to inadequate clearances in the seal land region between two stages in the compressor section of the rotor. The report also recommends changes to remediate the problem.

Abstract
This article reviews nondestructive and destructive test methods used to characterize welds. The first process of characterization discussed involves information that may be obtained by direct visual inspection and measurement of the weld. An overview of nondestructive evaluation is included that encompasses techniques used to characterize the locations and structure of internal and surface defects, including radiography, ultrasonic testing, and liquid penetrant inspection. The next group of characterization procedures discussed is destructive tests, requiring the removal of specimens from the weld. The third component of weld characterization is the measurement of mechanical and corrosion properties. Following the discussion on the characterization procedures, the second part of this article provides examples of how two particular welds were characterized according to these procedures.

This chapter introduces the basic concepts of mechanical design and its general relation with the properties derived from tensile testing. It begins with a description of the basic objective of product design. Next, a simple tie bar is used to illustrate the application of mechanical property data to material selection and design and to highlight the general implications for mechanical testing. Material subjected to the basic stress conditions is considered to establish design approaches and mechanical test methods, first in static loading and then in dynamic loading and aggressive environments. The chapter then briefly describes design criteria for some basic property combinations such as strength, weight, and costs as well as stiffness in tension. Additionally, it describes the processes involved in mechanical testing for stress at failure and elastic modulus. Finally, the chapter examines the correlation between hardness and strength.

Abstract
It is well established that solidification behavior in the fusion zone controls the size and shape of grains, the extent of segregation, and the distribution of inclusions and defects such as porosity and hot cracks. Since the properties and integrity of the weld metal depend on the solidification behavior and the resulting microstructural characteristics, understanding weld pool solidification behavior is essential. This article provides a general introduction of key welding variables including solidification of the weld metal or fusion zone and microstructure of the weld and heat-affected zone. It discusses the effects of welding on microstructure and the causes and remedies of common welding flaws.
