Abstract
Iron and steel have been the most useful materials to meet the needs of several industries for many decades. Each iron and steel alloy offers unique attributes that make them the best choice for an application. This chapter provides an overview of each ferrous alloy—gray iron, malleable iron, compacted graphite iron (CGI), ductile iron, austempered ductile iron (ADI), and carbon steel and low-alloy steel; its versatile attributes; and its individual applications. A large section of the chapter covers the impact of electric vehicles on the future of the iron and steel castings industry, including discussion on electric vehicle categories and weights; impact of center of gravity on stability and steering; lightweighting incentives; and engineering for improved suspension.

Abstract
This chapter discusses some of the more advanced methods and procedures used in failure analysis, including in-service material sampling, in situ microstructure analysis, and a form of punch testing that can determine the fracture toughness of any material from a tiny specimen. The chapter also covers quantitative fractography, fracture surface topography analysis, and the use of oxide dating as well as fault tree and failure modes and effects analysis (FMEA) and computational techniques.

Abstract
This chapter discusses the melting and conversion of superalloys and the solidification challenges they present. Superalloys have high solute content which can lead to untreatable defects if they solidify too slowly. These defects, called freckles, are highly detrimental to fatigue life. The chapter explains how and why freckles form as well as how they can be prevented. It describes the criteria for selecting the proper melting method for specific alloys based on melt segregation and chemistry requirements. It compares standard processes, including electric arc furnace/argon oxygen decarburization melting, vacuum induction melting, vacuum arc remelting, and electroslag remelting. It also addresses related issues such as consumable remelt quality, control anomalies, melt pool characteristics, and melt-related defects, and includes a section that discusses the processes involved in converting cast ingots into mill products.

Abstract
Metal-matrix composites can operate at higher temperatures than their base metal counterparts and, unlike polymer-matrix composites, are nonflammable, do not outgas in a vacuum, and resist attack by solvents and fuels. They can also be tailored to provide greater strength and stiffness, among other properties, in preferred directions and locations. This chapter discusses the processes and procedures used in the production of fiber-reinforced aluminum and titanium metal-matrix composites. It explains how the length and orientation of reinforcing fibers affect the properties and processing characteristics of both aluminum and titanium composites. It also provides information on fiber-metal laminates and the use of different matrix metals and reinforcing materials.

The conversion of feedstock into a shape involves the application of heat and pressure, and possibly solvents. This chapter discusses the operating principle, advantages, limitations, and applications of such shaping processes, namely additive manufacturing, cold isostatic pressing, die compaction, extrusion, injection molding, slip casting, slurry processes, and tape casting. Information on equipment setup, requirements, and the various factors influencing these processes are described. Abstract
This chapter presents several materials and processes related to soldering technology. It first provides information on lead-free solders, followed by sections devoted to flip-chip processes, diffusion soldering, and modeling. Scanning acoustic microscopy and fine-focus x-ray techniques are also discussed. The chapter describes several evaluation procedures and tests developed to measure solderability and standards for process calibration. The chapter also describes the characteristics of reinforced solders, amalgams used as solders, and other strategies to boost the strength of solders. Further, the chapter considers methods for quantifying the mechanical integrity of joints and predicting their dimensional stability under specified environmental conditions. It discusses the effects of rare earth elements on the properties of solders. The chapter concludes with information on advanced joint characterization techniques.

Casting is the most economical processing route for producing titanium parts, and unlike most metals, the properties of cast titanium are on par with those of wrought. This chapter covers titanium melting and casting practices -- including vacuum arc remelting, consumable electrode arc melting, electron beam hearth melting, rammed graphite mold casting, sand casting, investment casting, hot isostatic pressing, weld repair, and heat treatment -- along with related equipment, process challenges, and achievable properties and microstructures. It also explains how titanium parts are produced from powders and how the different methods compare with each other and with conventional production techniques. The methods covered include powder injection molding, spray forming, additive manufacturing, blended elemental processing, and rapid solidification.
