Abstract
Alloying, heat treating, and work hardening are widely used to control material properties, and though they take different approaches, they all focus on imperfections of one type or other. This chapter provides readers with essential background on these material imperfections and their relevance in design and manufacturing. It begins with a review of compositional impurities, the physical arrangement of atoms in solid solution, and the factors that determine maximum solubility. It then describes different types of structural imperfections, including point, line, and planar defects, and how they respond to applied stresses and strains. The chapter makes extensive use of graphics to illustrate crystal lattice structures and related concepts such as vacancies and interstitial sites, ion migration, volume expansion, antisite defects, edge and screw dislocations, slip planes, twinning planes, and dislocation passage through precipitates. It also points out important structure-property correlations.

Abstract
This chapter is a detailed account of various factors pertinent to the development and launch of a product. It begins by describing the five phases in the product launch process, namely product design and development, process design and development, product and process validation, product launch, and continuous improvement. This is followed by sections covering product-process flow diagrams and also the process elements considered for process failure mode and effects analysis. Some of the aspects covered by the engineering specifications to meet the product performance requirements are then reviewed. Details on product validation requirements and definitions of parameters related to the launch process are also provided. The chapter discusses the purpose of manufacturing control plan, along with an illustration of a manufacturing control plan outlined for a safety-critical suspension casting. Abstract
A successful heat treating operation is determined by the ability to satisfy the customer's quality requirements consistently and economically. This chapter reviews the steps that are important to produce quality parts in heat treating with a brief practical explanation of each. The steps include selecting proper material and design of the part being treated; determining whether the process is capable of heat treatment; using statistical process control, control charting, and in-process inspection and testing; and applying statistical quality control and final testing (sampling) to verify the results.

The surface condition of metals can have a significant effect on the outcome of high-temperature processes and vice versa. This chapter discusses the general cleaning and surface treatment needs of work in-process both before and after induction hardening. It identifies contaminants and defects associated with various quenchants and processing atmospheres and provides insights on how they can be removed and, in some cases, prevented. It also recommends the application of a rust preventative shortly after parts have cooled.

This chapter reviews various ways to classify failure categories and summarizes the basic types, causes, and mechanisms of damage, with particular consideration given to whether the likelihood of the types of damage can or cannot be influenced by the heat treating of steel parts. The classical organization for types of damage (failures) is as follows: deformation, fracture, wear, corrosion or other environmental damage, and multiple or complex damage. The chapter also provides some examples of lack of conformance to specification that may at first look like the heat treater did something wrong, but where other contributing factors made it difficult or impossible for the heat treater to meet the specification.

Grain size has a determining effect on the mechanical properties of steel and responds favorably to forging and heat treating. This chapter explains how to measure and quantify grain size and how to control it through thermal cycling and forging operations. It describes how surface tension acting on grain-boundary segments contributes to grain growth and how the formation of new grains, driven by phase transformations and recrystallization, lead to a reduction in average grain size. It also discusses the effect of alloying elements on grain growth rates, particularly the curbing effect of particle and solute drag.

Abstract
Mechanical treatments such as grinding and shot peening are often employed in the production of case-carburized parts. Grinding, besides restoring precision, removes carbide films, internal oxidation, and high-temperature transformation products. Shot peening strengthens component surfaces and induces a stress state that increases fatigue resistance. This chapter describes both processes as well as roller burnishing. It explains how these treatments are applied and how they influence the microstructure, properties, and behaviors of case-hardened components. It also addresses process challenges, particularly in regard to grinding.

Abstract
This chapter discusses the extrusion characteristics of hard aluminum alloys, particularly those in the 5000 and 7000 series. It begins with a review of two studies, one showing how the extrudability of 7 xxx alloys varies with the presence and amount of different alloying elements, the other relating minimum wall thickness with circumscribing circle diameter. It then explains how oxides on either the billet or container complicate the control of extrusion as well as auxiliary processes and how material flow and the movement of trapped gasses in different regions of the extrusion can lead to defects and variations in strength. It also discusses the extrusion of aluminum matrix composites and explains how composite billets are made.
