This data set contains approximately 50 growth curves for a wide range of aluminum casting alloys at various temperatures. Growth curves are used to determine the dimensional changes that must be anticipated during service in applications where close dimensional tolerances are required. Hardness curves are provided for many of the alloys. The hardness values are from corresponding aging response studies in which measurements were made on individual lots considered representative of the respective alloys and tempers.

Pattern equipment is the tooling utilized to form the mold cavity of a casting. This chapter first discusses the following factors that should be considered for determining the type of pattern equipment: number of castings to be produced, mold processes to be employed, dimensional tolerances required, casting design, and pattern cost. It also discusses the factors that should be considered when engineering a pattern. The chapter then presents the types of materials used for pattern construction. Users of steel castings establish performance requirements for specific characteristics of the castings based on the planned use. They express tolerance for variation in those characteristics to the producer of the castings. One issue which should never be taken for granted in considering capability and tolerances is the ability to measure with accuracy and precision (repeatability and reproducibility). This chapter discusses the methods for measuring accuracy and precision. This chapter covers the practical aspects of machining, particularly for turning, milling, drilling, and grinding operations. It begins with a discussion on machinability and its impact on quality and cost. It then describes the dimensional and surface finish tolerances that can be achieved through conventional machining methods, the mechanics of chip formation, the factors that affect tool wear, the selection and use of cutting fluids, and the determination of machining parameters based on force and power requirements. It also includes information on nontraditional machining processes such as electrical discharge, abrasive jet, and hydrodynamic machining, laser and electron beam machining, ultrasonic impact grinding, and electrical discharge wire cutting.

Abstract
After pouring, castings are allowed to solidify and cool. They are later removed from the molds in the shakeout operation. A series of activities then follow, which are generally referred to as finishing and heat treatment. These activities can be broadly categorized as shakeout, abrasive blast cleaning, removal of risers, ingates, and discontinuities, rough inspection, removal of discontinuities, finishing welding, heat treatment, and final visual, dimensional, and NDT inspection. Abstract
The inspection of castings normally involves checking for shape and dimensions, coupled with aided and unaided visual inspection for external discontinuities and surface quality. This chapter discusses methods for determining surface quality, internal discontinuities, and dimensional inspection. Casting defects including porosity, oxide films, inclusions, hot tears, metal penetration, and surface defects are reviewed. Liquid penetrant inspection, magnetic particle inspection, eddy current inspection, radiographic inspection, ultrasonic inspection, and leak testing for castings are discussed. The chapter provides information on the procedures involved in the inspection of castings that are limited to visual and dimensional inspections, weight testing, and hardness testing. It also discusses the use of computer equipment in foundry inspection operations.

This chapter presents a fracture-mechanics-based approach to damage tolerance, accounting for mechanical, metallurgical, and environmental factors that drive crack development and growth. It begins with a review of stress-intensity factors corresponding to a wide range of crack geometries, specimen configurations, and loading conditions. The discussion covers two- and three-dimensional cracks as well as the use of correction factors and problem-simplification techniques for dealing with nonstandard configurations. The chapter goes on to describe how fatigue loading affects crack growth rates in each of the three stages of progression. Using images, diagrams, and data plots, it reveals how cracks advance in step with successive stress cycles and explains how fatigue crack growth rates can be determined by examining striations on fracture specimens and correlating their widths with stress profiles. It also describes how material-related factors, load history, corrosion, and temperature affect crack growth rates, and discusses the steps involved in life assessment.

Powder metallurgy (P/M) is a flexible metalworking process for the production of gears. The P/M process is capable of producing close tolerance gears with strengths to 1240 MPa at economical prices in higher volume quantities. This chapter discusses the capabilities, limitations, process advantages, forms, tolerances, design, tooling, performance, quality control, and inspection of P/M gear manufacture. Beryllium’s machining characteristics are similar to those of heat-treated cast aluminum and chilled cast iron. Like the other materials, it can be turned, milled, drilled, bored, sawed, cut, threaded, tapped, and trepanned with good results. This chapter explains how these machining operations are conducted and describes the effect of tooling materials, cutting speeds, metal-removal rates, and other variables.
