This chapter discusses the practices and procedures used to reveal and record macrostructural features such as hardening depth, weld thickness, crack size, porosity, hot folds, and machining and tooling marks. It provides information on sectioning, sample location, orientation, surface grinding, and etching. It describes macrographic etchants and the features they reveal along with common etching problems and how to avoid them. It explains how to evaluate etching results and how they can be improved using remedial processes such as light grinding. It also discusses photographic reproduction, lighting, and image enhancement techniques.

Abstract
This chapter discusses the important role of metallography and the metallographer in predicting and understanding the properties of metals and alloys. Examples are presented of a metallographer working as part of a team in a research laboratory of a large steel company and a metallographer working alone at a small iron foundry. The three basic areas in all metallography laboratories are discussed: the specimen preparation area, the polishing/etching area, and the observation/micrography area. This chapter is intended to identify materials, processes, and designs that will lead to great advances in powder-binder forming technologies. It discusses some of the structures obtained through these advances in powder-binder technologies such as binder jetting and extrusion-based additive manufacturing, including bound-metal deposition and fused-filament fabrication: oxidation-resistant high-temperature alloys, anisotropic structures, submicrometer-scale structures, surface hard materials, and artist metallic clays. Abstract
This chapter discusses the effects of hot working on the structure and properties of steel. It explains how working steels at high temperatures promotes diffusion, which helps close cavities and pores, and how it changes the shape and distribution of segregates, offsetting their effect. It describes the effect of hot working on nonmetallic inclusions and the many properties influenced by them. It discusses the recrystallization mechanism by which hot working produces microstructural changes and explains how to control it by adjusting temperature, degree of reduction, and cooling rates. It describes special cases of segregation, including banding and why it occurs, and the application of closed die forging. The chapter also presents several examples of hot working defects, including forging laps, cracks, and overheated or burned steel.

Many of the structural characteristics of steel products are a result of changes that occur during solidification, particularly volume contractions and solute redistribution. This chapter discusses the solidification process and how it affects the quality and behaviors of steel. It explains how steel shrinks as it solidifies, causing issues such as pipe and voids, and how differences in the solubility of solid and liquid steel lead to compositional heterogeneities or segregation. It describes the dendritic nature of solidification, peritectic and eutectic reactions, microporosity, macro- and microsegregation, and hot cracking, as well as the effects of solidification and remelting on castings, ingots, and continuous cast products. Abstract
The casting engineer contributes to a successful component design by offering expertise in molding, core making, and material characteristics and by recommending the most suitable casting process to use to meet quality and cost targets. The casting engineer's responsibilities include recommending locator positioning; advising about lugs, hooks, or holes for casting handling through all processes; determining the choice of a parting plane and pouring orientation; designing cores for accurate positioning, suitable venting, and proper cleaning; guiding decisions about wall thicknesses and junctions; making suggestions about casting design to eliminate distortion; optimizing the gating design for slag-free metal; and establishing the feeding techniques to eliminate shrink porosity. This chapter provides the guidelines for these responsibilities. In addition, the guidelines for the use of chaplets and chills in cast iron castings; guidelines for drafts, machine stock, tolerances, and contraction or shrink rule; and guidelines for pattern layouts and nesting are also covered.

Induction heating has found widespread use as a method to raise the temperature of a metal prior to forming or joining, or to change its metallurgical structure. However, induction heating has specialized capabilities that make it suitable for applications outside of metal treatment and fabrication. This chapter summarizes some of the special applications of induction heating, including those in the plastics, packaging, electronics, glass, chemical, and metal-finishing industries. Abstract
Compared with other deformation processes used to produce semifinished products, the hot-working extrusion process has the advantage of applying pure compressive forces in all three force directions, enhancing workability. The available variations in the extrusion process enable a wide spectrum of materials to be extruded. This chapter focuses on the processes involved in the extrusion of semifinished products in various metals and their alloys, namely tin, lead, lead-base soft solders, tin-base soft solders, zinc, magnesium, aluminum, copper, titanium, zirconium, iron, nickel, and powder metals. It discusses their properties and applications as well as suitable equipment for extrusion. It further discusses the processes involved in the extrusion of semifinished products in exotic alloys and extrusion of semifinished products from metallic composite materials.
