In order to comprehensively assess creep damage of 18Cr-9Ni-3Cu-Nb-N steel (ASME SA-213 S30432), which is widely used in critical high-temperature regions of heat transfer tubes of ultrasupercritical (USC) boilers, our investigation centered on the σ phase. This phase undergoes formation and coarsening during prolonged thermal exposure. We developed a technique to estimate operational heating metal temperatures by analyzing average particle size of the σ phase (MLAS-EX). By extracting a certain number of σ phase from the largest particle size, it is possible to select the σ phase that nucleated and grew in the early stage of heating. The correlation between the average particle size and the Hollomon-Jaffe Parameter (HJP), a parameter of heating temperature and time, allows precise estimation of the heating metal temperature. Our validation demonstrates that the replica method, which is a nondestructive method and effective for evaluating actual plants, is also applicable. Using our newly developed technique for estimating heating metal temperature, it is possible to predict the remaining creep life of heat transfer tubes based on data related to creep rupture characteristics, working stress and operating time. The developed method has already been successfully applied to evaluate the creep life of several actual boilers.

This study aims to elucidate the chemical compositions and microstructural factors that affect longterm creep rupture strength and creep rupture ductility using multiple heats of Gr.92 steel. Evaluating the reduction behavior in long-term creep rupture strength, we propose a relative creep rupture strength value, which is expressed as the logarithmic ratio of the estimated creep strength for each rupture time exceeding 10,000 hours, with 10,000 hours as the reference. Higher initial hardness correlates with greater pronounced strength reduction in the long-term regime. While smaller prior austenite grain sizes lead to greater reductions in creep rupture strength, this effect diminishes above 30 μm. However, no clear correlation was observed between Cr content and creep strength reduction in this study. Brittle creep ruptures with smooth test specimens were observed just below the extensometer ridge in the parallel section of test specimen, indicating notch weakening. Even in heats with excellent creep ductility, the amount of inclusions tended to be higher than in heats with lower creep ductility. Factors other than inclusions also seem to influence long-term creep ductility.

This study evaluates various nondestructive testing methods for detecting creep damage and assessing residual life in Grade 91 steel welds. Three primary detection techniques were investigated: phased array ultrasonic testing (PAUT), eddy current testing with high-temperature superconductor direct current and superconducting quantum interference device (ECT•HTS-dc-SQUID), and replica observation. PAUT detected creep damage between 60-80% of creep life, while ECT•HTS-dc-SQUID showed detection capability between 80-90% of creep life. Replica observation revealed creep voids only in the final stages before rupture. Additionally, three strain measurement methods were evaluated: capacitive strain sensors (providing continuous monitoring during creep exposure), laser displacement meters (used during test interruptions), and SPICA strain measurement. Both capacitive sensors and laser meters produced results comparable to conventional extensometer measurements. The SPICA method proved particularly effective in measuring heat-affected zone (HAZ) strain after creep exposure, revealing higher strain values in the HAZ compared to base and weld metal, with a consistent increase during creep exposure.

The effects of chemical composition and heat treatment on the creep properties of ASME Grade 91 type steel were experimentally investigated using materials whose chemical compositions and heat treatment conditions in the steel making process were completely controlled. Regarding chemical composition, only the Al, Cr, and Ni contents were systematically varied while keeping the contents of the other elements and heat treatment conditions constant. Regarding heat treatment, the normalizing and tempering temperatures were varied while keeping the contents of chemical components constant. The creep tests of materials were performed for approximately up to 50,000 h at 650°C. The creep strength of Grade 91 type steel decreased with increasing Al content under the test conditions of short-term to long-term range. On the other hand, the effect of Cr content on the creep life of Grade 91 type steel depended on the stress or time range, and the creep strength of the steel decreased at high Cr contents under test conditions of only the longterm range. No effect of Ni content on the creep life of the materials was observed in the test data obtained in this study. As creep tests are currently being conducted at 625°C and 60 MPa, which are conditions closer to the actual service conditions of main steam piping at ultra-super critical power plants, the creep deformation data at present indicate that the above trends hold true in the long-term range. Regarding the effect of heat treatment, the creep life of the materials tended to increase with increasing normalizing temperature or decreasing tempering temperature. The results obtained in this work indicate that within the scope of the material standards for Grade 91 type steel, the effect of chemical composition on creep life is greater than that of heat treatment.

The creep strength of the base metals and welded joints of ASME Grade 91 type steel under actual service conditions was investigated using long-term used materials in this study. Creep tests were conducted on the materials used for hot reheat or main steam piping at power plants. The remaining creep life of each material under actual service conditions was evaluated using the Larson-Miller parameter for the test result. Then, the creep life of each material under the service condition was estimated as a summation of the service time at the plants and the remaining creep life. The estimation results were useful for examining the validity of the life evaluation formula in the long-term region because it is extremely difficult to obtain creep rupture data under such conditions owing to the long test duration. The estimated creep lives were compared with creep life evaluation curves, which were regulated for Grade 91 type steel in Japan. Regarding the base metals, the estimation results suggest that Grade 91 pipe-type steel tends to exhibit a shorter life than the 99% confidence lower limit of the evaluation curve of the material. This finding indicated that the life evaluation formula for the Grade 91 type steel base metals should be reviewed. On the other hand, the estimation results suggest that the welded joints of Grade 91 type steel generally exhibit a longer life than the 99% confidence lower limit of the evaluation curve of the material, indicating that there is no need to review the life evaluation formula for the Grade 91 type steel welded joints.

Long-term creep rupture tests up to 10 5 hours at 600℃ and 650℃ were carried out on mod.9Cr- 1Mo steel base metal and weldments from five different materials, consisting of various chemical compositions and heat treatments as well as welding conditions. As a result, positive correlations of creep rupture strength were clarified between the base metal and weldments from the same materials. Microstructural observations and thermokinetic calculations revealed that the strength correlations were attributed to the precipitation strengthening behavior of finely dispersed M 23 C 6 carbides and V-type MX carbonitrides, where their precipitation distribution characteristic in the fine-grained HAZ microstructures partially or almost entirely took over those in base metal. This finding implies that the long-term creep rupture strength of mod.9Cr-1Mo steel weldment might be able to be evaluated as long as the corresponding base metal strength is obtained.

Creep strength degradation behavior of normalized and tempered 2.25Cr-1.6W-V-Nb(Gr.23) steel was investigated by conducting extra long-term creep rupture tests. Creep strength drop was observed in long-term creep range at 600°C and above, while signs of a creep strength drop were not identified at 550°C and 575°C. Creep strength drop of around 110 MPa at 600°C was caused not by the effect of oxidation but rather by a change of the deformation mechanism or the weakening of deformation resistance by the microstructural change during creep. The effect of oxidation was significant for causing a further creep strength drop in the range which exceeded 20,000 h in rupture time at 600°C. As a result, the creep strength at 60 MPa and 600°C was almost the same regardless of long tempered or aged steel.

18Cr-9Ni-3Cu-Nb-N steel is widely used for heat exchanger tubes such as super-heaters and reheaters of ultra-super critical power generation boilers. In this study, long-term creep rupture tests were carried out on 18Cr-9Ni-3Cu-Nb-N seamless steel tubes of 7 heat materials, and the specimens of 2 heat materials with different creep rupture strengths were observed by ultra-low voltage scanning electron microscope after creep rupture tests. The results of the investigation of the creep rupture specimens and the coverage ratios of M 23 C 6 on grain boundary were different. The cause of this was estimated to be the difference in B content between the 2 heat materials. Creep rupture tests with different final ST temperatures were also carried out using the same heat material, and it was revealed that the higher final ST temperature, the higher the creep rupture strength. As the final ST temperature is higher, the amount of Nb(C, N) solid solution in the matrix increases, and the amount of precipitation of NbCrN and M 23 C 6 increases during creep, therefore it is assumed that the creep rupture strength increases.

The susceptibilities of hot cracking and reheat cracking of A-USC candidate Ni-based alloys were evaluated relatively by Trans-Varestraint testing and Slow Strain Rate Tensile (SSRT) testing. In addition, semi-quantitative evaluation of the stress relaxation cracking susceptibility of Alloy 617 was conducted, because stress relaxation cracking in the heat affected zone (HAZ) has actually been reported for repair welds in Alloy 617 steam piping in European A-USC field-testing. Solidification cracking susceptibilities of Alloy 617 were the highest; followed by HR35, Alloy 740 and Alloy 141, which were all high; and then by HR6W and Alloy 263, which were relatively low. In addition, liquation cracking was observed in the HAZ of Alloy 617. The reheat cracking susceptibilities of Alloy 617, Alloy 263, Alloy 740 and Alloy 141 were somewhat higher than those of HR6W and HR35 which have good creep ductility due to the absence of γ’ phase precipitates. A method to evaluate stress relaxation cracking susceptibility was developed by applying a three-point bending test using a specimen with a V-notch and finite element analysis (FEA), and it was shown that stress relaxation cracking of aged Alloy 617 can be experimentally replicated. It was proposed that a larger magnitude of creep strain occurs via stress relaxation during the three-point bending test due to a higher yield strength caused by γ’ phase strengthening, and that low ductility due to grain boundary carbides promoted stress relaxation cracking. The critical creep strain curve of cracking can be created by means of the relationship between the initial strain and the creep strain during the three-point bending tests, which were calculated by FEA. Therefore, the critical conditions to cause cracking could be estimated from the stress relaxation cracking boundary from of the relationship between the initial strain and the creep strain during the three-point bending test.

Seeking to reduce CO 2 emissions and improve power generation efficiency, a project to develop a 700°C A-USC (advanced ultra super critical) power plant has been under way in Japan since 2008. HR6W (44Ni-23Cr-7W) is a candidate material for application in the maximum temperature areas of A-USC boilers. In this study, the creep rupture properties of plastic deformed material were investigated in comparison with those of solution treated material, in order to clarify the capability of HR6W as a material for use in A-USC plants. The creep strength of 20% pre-strained HR6W was found to increase substantially as compared with the solution treated material. 20% pre-strained material is in a state where high dislocation density has been introduced by plastic forming strain, with M 23 C 6 and Laves phase precipitating preferentially by dislocation diffusion from the early stages of creep. In particular, since high dislocation density is accumulated in connection with creep deformation near the grain boundaries, precipitation is accelerated and the grain boundaries are covered with M 23 C 6 from the early stages of creep. Then, even though the intragranular precipitate density decreases, given that the fraction of grain boundaries affected by precipitation is maintained in a high state, it is presumed that a high density of dislocation is maintained in the long-term region. This was considered to be the reason why the creep rupture strength of the 20% pre-strained material increased so remarkably in comparison with the solution treated material.

The influence of holding time during tempering on the long-term creep rupture strength of mod.9Cr-1Mo steel was investigated in this study, so as to elucidate proper heat treatment for boiler applications. Tempering was conducted at 770°C for 0.5h, 1h, 3h, 10h and 100h for the test materials, after re-normalization at 1050°C for 1h in all cases. Creep rupture tests were conducted at 600°C, and ruptured specimens were investigated to better understand the microstructural changes, including changes in the number density of precipitates, in order to observe and discuss their creep strength. All creep rupture test results for materials tempered within 10h exceeded the average creep strength of T91. Shorter tempering times such as 0.5h and 1h were clearly correlated with longer time to rupture at 600°C under 80MPa to 100MPa stress conditions. Reduction of area in creep-ruptured specimens decreased principally with lowered creep stress. Materials tempered for 0.5h and 100h showed the lowest reduction of area at 90MPa and 100MPa respectively, and their reduction of area recovered at lower than those stress levels. These stresses, showing minimum reduction of area, met inflection stress in the creep rupture strength curve.

Large heat-to-heat variation of creep rupture strength in weldments of mod.9Cr-1Mo steels was observed in the creep rupture tests conducted for two different heats at 600°C and 650°C. One heat showed consistently lower time-to-rupture than the other for 130-60MPa at 600°C. Detailed microstructural investigations revealed that the number density of precipitates in the weaker heat was remarkably lower than that associated with the stronger heat through most of the creep region. Accordingly, heat-to-heat variation of creep rupture strength was attributed to the difference in the precipitate strengthening effects throughout creep. Equilibrium calculation predicted that the smaller phase fraction of M 23 C 6 and VN precipitates due to the lower content of chromium and lower ratio of nitrogen/aluminum in the weaker heat. However, given that long-term creep rupture strength at 650°C converged for the two heats, the microstructure including precipitates may settle into a similar level for subsequent longer hours even at 600°C.

In order to reduce CO 2 emissions and improve power generation efficiency, a development project involving an advanced USC (A-USC) plant has been carried out in Japan since 2008. Nibased alloys are candidate materials for boiler components with high temperature steam conditions, which are much stronger than conventional heat resistant steel. However, Ni-based alloys have never been applied with respect to the high pressure parts and thick walled components of USC coal-fired power plants. In this study, therefore, fabrication and characteristic properties, such as weldability, the weld joint and bent part properties, and weld cracking susceptibilities of Ni-based alloys such as HR6W, HR35 and two types of Alloy617 (High B and Low B) pipes were evaluated. Additionally, two types of HR6W header mock-ups and a HR6W tube element mock-up were fabricated. With the exception of Alloy617 (High B), the fabrication trials of Ni-based alloy pipes were conducted successfully, and the long-term creep strength of weldments and bends of Ni-based alloy pipes were found to be nearly equivalent to those of base metal. In the case of Alloy617 (High B), hot cracking was observed.

A Japanese national project has been undertaken since Aug. 2008 with the objective of developing an advanced ultra-supercritical power plant (A-USC) with a steam temperature of 700°C. Fe-Ni and Ni-based alloys, namely HR6W, HR35, Alloy617, Alloy740, Alloy263 and Alloy141, were taken as candidate materials for piping and superheater/reheater tubes in an A-USC boiler. Weldments of these alloys were manufactured by GTAW, after which long term creep rupture tests were conducted at 700°C, 750°C and 800°C. Weldments of HR6W, HR35 and Alloy617 showed similar creep strength as compared with these base metals. Weldments of Alloy740 tended to fail in the HAZ, and it is considered that voids and cracks preferentially formed in the small precipitation zone along the grain boundary in the HAZ. The creep strength of Alloy263 in weldments exhibited the highest level among all the alloys, although HAZ failure occurred in the low stress test condition. A weld strength reduction factor will be needed to avoid HAZ failure in Alloy740 and Alloy263. Also, to prevent premature failure in weld metal, optimization of the chemical composition of weld filler materials will be required.

Six types of solution treated Ni-based alloy plates having a thickness of 25mm, namely Alloy 617, Alloy 263, Alloy 740, Alloy 141, HR6W (45Ni-23Cr-7W) and HR35 (50Ni-30Cr-4W-Ti) for advanced-USC boilers, were subjected to corrosion testing. In addition, three types of conventional ferritic and five types of conventional austenitic stainless tubes were also tested to compare their corrosion properties. Hot corrosion tests were conducted in order to assess the effects of temperature, material composition and coal ash composition on hot corrosion. The maximum average metal loss and the maximum corrosion rate were observed under 700°C test conditions. Cr content in the materials played an important role in the corrosion rate, with higher Cr content materials tending to show lower rates. However, Ni-based alloy materials showed slightly greater corrosion rates than those of stainless steels having equivalent Cr content in the over-700°C test condition. It was considered that rich Ni in the alloys easily reacted with sulfur, thus forming corrosion products having low melting points, such that corrosion was accelerated. The concentration of Fe 2 O 3 and NiO in the synthetic coal ash was also observed to affect the corrosion rate.

Coal ash corrosion testing was conducted on six solution-treated nickel-based alloy plates (Alloy 617, Alloy 263, Alloy 740, Alloy 141, HR6W [45Ni-23Cr-7W], and HR35 [50Ni-30Cr-4W-Ti]) intended for advanced-USC boilers, along with conventional ferritic and austenitic stainless tubes for comparison. Tests used synthetic coal ash (Na 2 SO 4 , K 2 SO 4 , Fe 2 O 3 ) with varying SO 2 concentrations (0.02-1.00 vol%). Results showed maximum metal loss at 700°C, with higher SO 2 levels causing increased corrosion. Materials with higher chromium content demonstrated better corrosion resistance, suggesting chromium content is a crucial factor in material selection for these applications.

HR6W (23Cr-44Ni-7W) is a candidate material for application in the maximum temperature locations of A-USC boilers. In this study the creep rupture properties of plastic deformed, notched, and weldment materials were investigated in comparison with those of solution treated material, in order to clarify the capability of HR6W as a material for A-USC plant application. The deterioration of long term creep rupture strength has been reported with respect to metastable authentic stainless steel due to cold working. However the creep strength of the 20% pre-strained HR6W increased. HR6W creep strength showed notch strengthening behavior. The creep ruptured strength of the GTAW joints was nearly the same as that of the solution treated material, and all specimens fractured within the base metal. The creep ductility of the solution treated materials decreased under low stress conditions. The intergranular fracture is considered to be caused of ductility drop. This tendency is the same as for austenitic stainless steel. The potential of HR6W as a material for A-USC was revealed from the standpoint of creep rupture properties.
