Each year a large number of papers are given at the International Conference. During your time at the conference, you will have the opportunity to hear of the latest developments in technology. Some of the presentations will be done by some of the best in the Thermal Spray Industry doing research and others from equipment and material suppliers. There are others, done by suppliers, who actually are doing the thermal spray applications on a large variety of parts. However even though the R & D papers have a lot of good scientific information a large amount of it is non usable in the industry. So, who should be changing directions?

Plasma-sprayed ceramic coatings were deposited on refractory substrates to improve their chemical resistance to molten glass. Mullite, coarse and fine alumina powders were employed. Different layers with step-wise varying compositions were deposited in order to avoid dilatometric incompatibility troubles. In all the samples, the top coating consisted of plasma-sprayed fine alumina powders, to achieve low porosity and confer adequate chemical resistance, while mullite was used to match the low thermal expansion coefficient of the porous refractory substrates. The coatings were characterized by SEM, XRD, fracture toughness, abrasion resistance, thermal shock resistance and resistance to chemical attack. Since the overall thermo-mechanical and chemical behaviour is greatly affected by microstructural features, such as porosity amount, stacking sequence of layers and their composition, a FEM simulation of the thermo-mechanical properties (with particular regard to thermal stresses-induced cracking) has been conducted and compared to the experimental results.

In previous studies at McGill University, tin was successfully cold sprayed onto carbon fiber reinforced polymers (CFRPs). A “crack-filling” mechanism was described as the deposition mechanism that allowed deposition of tin onto the CFRP. Improving the coating conductivity for lightning strike protection (LSP) purposes was achieved by adding other metal powders (aluminum, copper, zinc) to tin and cold spraying on the CFRP. At the same time, it was noticed that the addition of this secondary component (SC) provided an increase in deposition efficiency (DE), tamping was initially hypothesized to explain this improvement, thus prompting a study solely on the effect of SC hardness, which is reported elsewhere in this conference. However, it is recognised that other powder characteristics may also be influencing the DE. Thus, in this study, SCs with a wider variety of particle sizes, morphologies, densities and hardness values were mixed with tin and sprayed on CFRPs. The effect of SC properties on tin deposition is discussed and an optimal combination of SC properties for cold spraying of tin is suggested.

In situ values of Young's modulus and Poisson's ratio for thermal spray coatings are needed to evaluate properties and characteristics of thermal spray coatings such as residual stresses, in-service stresses, bond strength, fracture toughness, and fatigue crack growth rates. It is important to have methods documented in detail so that people can follow the document and use the methods. Such a document requires more pages than are allowed in conference proceeding and journal papers. Thus, Recommended Practices and Standards describing these methods are needed. Currently, there is not a recommended practice or standard for evaluating Young's modulus and Poisson's ratio for thermal spray coatings. The ASM International Thermal Spray Society has recognized this need and formed a committee on Recommended Practices for Thermal Spray Coatings. This paper describes one of the recommended practices being written by the Mechanical Properties Evaluation Subcommittee of the Recommended Practices Committee. The specimen is a coated substrate in the form of a cantilever beam. The method is easy to use and inexpensive. The equipment needed is a vise or clamping fixture, strain gages, a strain indicator, a micrometer, a ruler, a hanger, and a set of weights. The specimen is easy to machine and spray. The loading is easy to apply and remains constant during readings. The method can be used to evaluate Young's modulus and Poisson's ratio in tension or compression. A description of the method, a verification, and a sensitivity analysis was done and published in Reference [1]. Some of the details of implementing the method and the data sheet are presented here.
