MCrAlY coatings prepared by plasma spraying have been commonly utilized as a thermal protective coating for crucial heated end components due to their high mechanical properties and excellent high-temperature oxidation resistance in aggressive environments. However, the oxides introduced during the preparation process have an adverse impact on the properties of the MCrAlY coatings. In the present work, an attempt was made to deposit NiCrAlY coatings by air plasma spraying (APS) with a low oxide content achieved by introducing carbon as a deoxidizing element. During spraying, the carbon is preferentially oxidized and the formed gaseous CO is completely removed rapidly. Thus, the in-flight oxidation of metal elements can be suppressed to achieve oxide-free particles. Individual in-flight droplets were collected with liquid N 2 to clarify the deoxidation effect. Results demonstrate that the oxygen-free NiCrAlYC droplets can be achieved by adding deoxidizing element carbon. The oxide content of NiCrAlYC particles is 0.43 wt.%, being much lower than the 2.87 wt.% of conventional NiCrAlY particles. The adhesive strength test yielded an adhesive strength higher than 71 MPa for NiCrAlY coatings APS-prayed by the oxide-free NiCrAlYC molten droplets, which is much higher than 53 MPa for the conventional NiCrAlY coatings.

One of the promising thermal barrier coatings (TBC) options for use above 1250 °C has been La 2 Ce 2 O 7 (LC). This work explored the role of dual layered ceramic coatings in the top layer of the TBC system that has been prepared using atmospheric plasma spraying (APS). Above the NiCrAlY bond coat, 8 mol.% yttria stabilized zirconia (8YSZ) coating has been deposited with optimized APS parameters. Over the top layer (8YSZ), another layer that comprises composite with LC and 8 wt.% of 8YSZ (spray dried) has been deposited. Investigations into the hot-corrosion behavior of 8YSZ-LC based TBC subjected to Na 2 SO 4 +V 2 O 5 salt at 950 °C for 4 hours. A porous layer made mostly of LaVO 4 , CeO 2 , CeO 1.66 and YVO 4 was developed on the LC+8wt.% YSZ layer after being subjected to a hot corrosion test in Na 2 SO 4 +V 2 O 5 salt. Dissociation of LC and 8YSZ leads to the formation of new phases, such as CeO 1.66 , CeO 2 , LaVO 4 and YVO 4 as the corrosion by-products in the extreme environment. The findings indicated that delamination has occurred due to the phase transformation, cavities and cracks in the 8YSZ-LC based TBCs. The molten salt's hot corrosion mechanisms of the 8YSZ-LC based TBC are discussed in detail. Further, the potential use of 8YSZ-LC based dual coatings and scope for the future work have been derived from the current study.

Thermally sprayed coatings of self-fluxing alloys are mainly fused using an autogenous flame. This subsequent fusing step reduces the porosity of the coating and achieves a pronounced metallurgical bonding. Therefore, an enhancement of the coating adhesion and intersplat cohesion as well as the corrosion and wear resistance are achieved. During this non-automated fusing step, the coating quality is significantly influenced by the operator's handling of the flame fusing process. By means of an alternative fusing using laser, can improve the reproducibility and automatability. In this work, the effect of different laser parameter settings and structural defects on fusing depth, microstructure evolution and tribological properties of thermally sprayed self-fluxing coatings and bulk materials is discussed. Gas atomized powder of conventional NiCrBSiFe self-fluxing alloy was processed by powder flame spraying and by spark-plasma sintering (SPS) as reference state. The findings reveal the potential of laser fusing to achieve a significant improvement in the coating quality and property profile of a wide variety of initial structures related to the process conditions.

In glass mold industry, a surface treatment by laser cladding of a Ni based powder on cast iron is performed with a 4-kW continuous diode laser. For this, a robot programming method named "Wavering" was used. This method allows to cover large surfaces (higher than 5 mm). The cast iron substrate used during this work is employed for its heat exchange properties in glass mold Industry. However, it has drawbacks which are weak wear, corrosion, and abrasion resistance. Conventional techniques used to protect the molds, like Plasma Transferred Arc (PTA), affect the molds microstructure, but also the thermal and mechanical properties. The laser cladding of the Ni based alloy allows to protect the molds without affecting the cast iron thermal properties (and reduce the Heat Affected Zone length). The purpose of this research is to produce a well bonded Ni based melted powder without pores or cracks on large and curvilinear surfaces with the wanted geometry. The impact of the process parameters such as laser power, scanning speed and frequency on the coating geometry was investigated with an experimental design technique using the ANOVA (Analysis of variance) method. It was used to determine and represent the influence of each process parameter on the coating geometry (width, height, and circularity). This ANOVA analysis led to a parameter combination to optimize the Ni coating and the cast iron substrate quality by considering the industrial geometrical constraints. The bonding quality and the cracking behavior are also investigated on optimized parameters. Finally, it appears that laser cladding process leads to a better coating on curvilinear surfaces than other process like PTA.

Plasma spraying is the most versatile coating process for depositing a wide range of materials to enhance material performance in harsh conditions. However, severe oxidation during the plasma spraying of metal coatings often results in coatings with high oxide content, limiting interlamellar bonding. Consequently, as-sprayed metal coatings offer inadequate protection against severe corrosion and wear. To address this challenge, we developed Ni-, Cu-, and Fe-based materials containing boron as a deoxidizer. This innovative approach effectively suppresses in-flight oxidation, producing oxide-free molten droplets and enabling the formation of bulk-like metal coatings with sufficient metallurgical bonding between splats. We employed a modified tensile test to evaluate the adhesive and cohesive strengths of these coatings. The Ni-based coatings exhibited adhesive strength exceeding 150 MPa on Fe-based substrates, while cohesive strength surpassed 260 MPa with a novel bond coat. Corrosion and gas penetration tests confirmed the creation of dense, bulk-like Ni-based alloy coatings, demonstrating their potential for various applications in severe service environments.

Sensors to measure gas velocities in high temperature flows need to be robust, low-profile so that they do not obstruct the flow, and easy to apply on metal surfaces. Thermal spray offers a method of making low-cost sensors that can be applied on large areas. Plasma spray was used to deposit an electrically insulating layer of alumina on a 316 stainless steel block. A 17 mm diameter heater coil was deposited on top of the alumina layer by spraying Nichrome from a twin wire arc spray system through a 3D printed polymer mask. A thermocouple junction was built next to the heater by inserting an insulated Constantan wire through a vertical hole drilled in the steel block and spraying steel on the top of the hole to close it and form an electrical connection between the wire and the surrounding substrate. The junction of the wire and the steel formed a thermocouple whose output voltage was calibrated. A flow loop was built to calibrate the sensor by passing air over it at velocities of up to 5 m/s. A series of 2 min long voltage pulses were applied to the heater, increasing its temperature by approximately 5°-10°C each time, before letting it cool. A calibration curve was developed of the air velocity as a function of the time constant for cooling of the sensor.

The development of materials and alloys for coatings has been increasingly important for reducing costs in different manufacturing processes. The Inconel alloy is widely used due to its chemical inertness and high resistance to high temperatures, but it does not present adequate resistance to erosive wear. In this context, the resistance to wear from cavitation erosion and slurry erosion was evaluated of samples with depositions obtained by laser cladding (Laser directed energy deposition - L-DED) of Inconel 718 and Inconel 718+10%NiNb. The cavitation erosion wear tests were carried out following the ASTM G32 standard (2016), and the ASTM G73-10 standard (2017) was used to evaluate the resistance to slurry erosion wear. The scanning electron microscopy technique (SEM-EDS), and X-ray diffraction (XRD) were used to characterize the cross-section and the surface after wear. The wear mechanism was checked and identified. Microhardness profiles of the cladding cross-section were carried out. The mass loss and wear rate due to cavitation and slurry jet erosion of Inconel 718 and Inconel 718+ 10% NiNb coatings were determined. It was proven that the addition of 10% NiNb in the formation of the cladding caused a 45% increase in average microhardness in the cross-section of the Inconel 718 cladding. The addition of 10% NiNb to the Inconel 718 cladding caused a decrease in mass loss due to slurry erosion from 38.9 mg to 21.9 mg (33%) when the erodent impact angle was 60°.

Among hardfacing processes using welding, laser cladding is nowadays one of the most efficient surface coating techniques. It is widely used to increase wear and corrosion resistance of machine parts as a result of the unique process characteristics such as low heat input (smaller heat affected zone), distortion free clad layers, lower dilution rate, finer coating microstructure as well as good metallurgical bonding at the coating/substrate interface. A wide range of new hardfacing materials and corrosion-resistant alloys are available on the market and in this study, different coatings of Ni-, Co- and Fe-based alloys as well as carbide-based metal matrix composites have been deposited by laser cladding for benchmarking purposes. Coatings were deposited onto mild steel substrates using a high-power diode laser. Coating microstructure and hardness were investigated as well as their tribological properties such as 2-body and 3-body abrasion, slurry abrasion and cavitation erosion resistance. Corrosion performance of coatings was also investigated with the salt spray test. Coatings are ranked according to their performance in the different tests and relationships between microstructure and coating properties are discussed.

Temperature sensors are critical components in many industrial and research applications, particularly in harsh environments where high temperatures, corrosion and mechanical stress are prevalent. In this paper, we investigate the use of plasma spray technique as a versatile and simple method to print thermocouples and Resistance Temperature Detectors (RTDs) on metallic and ceramic substrates. The thermocouples based on NiCr-NiAl coatings were directly printed using thick metallic masks, while the RTD’s were structured using laser ablation. The manufacturing methods and the preliminary characterization of these temperature sensors are presented and discussed.

In the current work, a NiCrAlY and Fe-based alloy are HVOF-sprayed due to the combination of high coating density and customizable coating properties. The oxygen to fuel gas ratio was varied to modify coating defects in a targeted manner. The results demonstrate material dependent defect mechanisms. Further investigations regarded residual stresses, hardness, and electrical conductivity. In particular, the thermal diffusivity proved to be very promising. Moreover, the coatings were compared with previous work on arc-sprayed coatings of similar chemical composition regarding insulation capability.

A micro-plasma system was investigated for its capability in additive manufacturing (AM). Micro-plasma AM system has the advantage of lower cost and higher deposition rate over the laser-based AM systems, and generates leaner and cleaner weld deposit than other arc-based AM systems. However, the microplasma system is complex and involves a large number of process variables. In this study, the effects of two arc and wire feed modes on dimensional consistency and hardness were firstly examined. Subsequently, one set of the specimens was further subjected to oxidation tests and the results were compared to that from conventional wrought Inconel 718. It was found that all four processes could produce crack free samples without measurable distortion. Some surface discoloration was observed, ranging from light straw to a purple tint. After heat treatment, the hardness of the samples varies from 403 to 440 HV, with the transverse surface showing slightly lower hardness values. The oxidation tests at 900 °C yielded similar weight change for AM Inconel 718 and its counterpart wrought alloy; however, the rate constant for wrought alloy was slightly higher. Microstructural analysis with SEM and EDS revealed a dendritic structure in the AM Inconel 718 and the presence of Nb-rich compounds in the interdendritic region. The polycrystal grain structure was not delineated in AM material as that in wrought 718. With the increase of exposure time, the oxide layer continues to increase at a higher rate, along with a sublayer of Ni 3 Nb above the metal substrate. In addition, after 200 hours, the wrought alloy developed porous chromia, while AM material exhibited uneven oxide thickness. In consideration of all aspects of the evaluation carried out thus far, it is concluded that the AM material produced by micro-plasma process is equivalent to wrought material in mechanical properties and oxidation performance.

Anisotropy of stress-strain behavior, fracture toughness, and fatigue crack growth rate was studied for Inconel 738LC alloy built by the Dynamic Metal Deposition technique (3DMD, a high-speed Directed Energy Deposition technique). The measured quasi-static properties, i.e. stress-strain and fracture toughness showed only subtle anisotropy, with no more than 10% differences found for different orientations. The fatigue crack growth rate was influenced by the specimen orientation more significantly (30% for fatigue crack growth threshold, up to 90% for Paris exponent and coefficient). This pilot study attributes the anisotropy of fatigue crack growth properties to material texture and the columnar grain geometry resulting from directional solidification. The obtained testing results indicate that 3DMD technology can produce materials with good mechanical and fracture properties even from materials considered as non-weldable such as In 738LC. The study provides a solid experimental base for further investigation of the fatigue crack growth mechanism relation to the material texture in 3DMD In 738LC.

The formation of Nickel coatings on stainless steel substrates and YSZ (Yttria-Stabilized Zirconia) on NiCrAlY in the Atmospheric Plasma Spray (APS) process is investigated. Coating formation over a substrate with an arbitrary shape (an inclined step in this paper) is considered. The topography of the coatings, as well as their microstructure, e.g., porosity, average thickness, and average roughness, are evaluated. An algorithm, which is based on the Monte-Carlo stochastic model, is employed. The significant difference between the coating temperature and that of the substrate leads to the formation of residual thermal stresses. These stresses are analyzed using Object Oriented Finite-element software (OOF) developed by the National Institute of Standards and Technology (NIST). An image of the cross-section of the coating is imported into the code, which utilizes an adaptive meshing technique and Finite- Element Method to calculate residual thermal stresses. The maximum stress in the coatings occurs at the interface between the coating and the substrate. The coatings' topography and microstructure are compared with those of the experiments.

Oxygen present in the High Velocity Air-Fuel (HVAF) process can react with the in-flight metallic particles and cause their oxidation. A grown brittle oxide shell on metallic microsize particles can reduce their deposition efficiency and impair the coating final deposited properties/microstructure. In the current study, the oxide growth of MCrAlY particles, where M stands for Ni and Co, during their flight in the HVAF process has been modeled using the particle tracking scheme. A comprehensive theoretical oxide layer growth background is presented and used to track the particle oxidation process. The oxidation development includes the Mott-Cabrera theory for very thin films, which is function of the particle surrounding temperature and oxygen partial pressure. The very thin film regime, applicable under a limiting thickness, is defined based on the electric field present across the growing oxide layer. As the electric field decreases with oxide thickness, the oxidation rate is determined by thermal diffusion. The obtained results provide a correlation between HVAF system design and surface oxidation phenomena while offering a clear description of different oxidation stages.

The deposition of MCrAlX coatings (where M is Ni, Co, Fe, or a combination of these, and X is Y, Si, Ta, Hf, or a combination of these) via thermal spraying has acquired significant importance in industries such as aerospace, power plants, oil, and gas, etc. Among various thermal spray deposition techniques, high-velocity air fuel (HVAF) has shown a growing potential for the deposition of metallic powders which are sensitive to high-temperature oxidation during spraying. Thus, it is essential to understand the in-flight behavior of these metallic particles in the high-velocity, low-temperature HVAF flame. In this work, a NiCoCrAlY powder was sprayed using two sets of HVAF deposition parameters onto stainless steel substrates. In-flight particle diagnostic tools such as AccuraSpray were employed to understand the behavior of these spray particles. The deposited particles were comprised of partially molten particles and fully deformed splats. Samples with higher powder feed rates showed a primary coating buildup on the substrate surface. EDS plots revealed no traces of inflight particle oxidation but contained carbon residue due to the presence of unburnt hydrocarbons from the fuel-rich HVAF-M3 torch. This study provides a preliminary understanding towards the significance of deposition parameters on the in-flight particle oxidation behavior and splat deformation characteristics by HVAF spraying.

The performance and applicability of thermal barrier coatings (TBCs) depend strongly on the top coat and bond coat interface integrity. The interlayer in TBC systems is often processed prior to top coat spraying to tailor its material properties or surface topography. Both, the bond coat spraying process and the further post-processing may significantly influence the thermally grown oxide (TGO) build-up which is crucial in terms of enhancing the TBC lifetime. In this work, NiCrAlY bond coats were sprayed by means of atmospheric plasma spraying. The as-sprayed bond coats were subjected to laser microtexturing which resulted in different bond coat topographies. Then, the samples were exposed to isothermal oxidation conditions under various oxidation dwell times to see the TGO evolution. The preliminary assessment of the oxidation mechanisms and oxide distribution was done by confocal laser scanning microscopy (CLSM). Scanning electron microscopy with energy dispersive X-Ray spectrometry (SEM/EDS) was used in order to analyze the evolution of bond coat structure and chemical composition during the high temperature oxidation.

Aircraft gas turbine blades operate in aggressive, generally oxidizing, atmospheres. A solution to mitigate the degradation and improve the performance of such components is the deposition of thermal barrier coatings (TBCs). Specifically for bond coats in aerospace applications, High Velocity Air Fuel (HVAF) is very efficient for coating deposition. However, internal diameter (ID) HVAF has received little attention in the literature and could be a promising alternative to limit oxidation during spraying when compared to conventional methods. The main objective of this study is to analyze how the ID-HVAF process influences the microstructure of NiCoCrAlY coatings. To that end, an i7 ID-HVAF torch is used to deposit NiCoCrAlY splats on a steel substrate with different stand-off distances. The deposited splats showed the presence of craters, and both partially melted and deformed particles at the surface. The particle velocity data was recorded, and the splat deformation and amount of particles deposited was shown to be directly corelated to the stand-off distance. The material composition analyzed and quantified by Energy Dispersive Spectroscopy (EDS) did not reveal any traces of in-flight of particle oxidation, but further investigation is required. This study provided a preliminary understanding towards the importance of stand-off distance on the splat deformation and in-flight oxidation.

Additive Manufacturing (AM) processes offer geometrical freedom to design complex shaped parts that cannot be manufactured with conventional processes. This leads to new applications including aerospace propulsion systems where the Ni-superalloy based material has to withstand high operating temperatures. In this contribution suspension plasma sprayed YSZ TBC coating was applied on the spike contour of an additively manufactured aerospike engine demonstrator. The engine was designed for a hydrogen peroxide / kerosene 6 kN thrust at 2.0 MPa chamber pressure and was manufactured from nickel-based superalloy Inconel 718 powder using the laser powder bed fusion process (LPBF). Due to the novelty of the application of suspension sprayed YSZ thermal protection coatings on additively manufactured Inconel 718 components, extensive tests were necessary to characterize the interaction between the coating and the component.

Self-fluxing alloys are an established thermal spray system in case of superimposed tribological and corrosive loads. A dense coating with high bonding strength can be formed by fusing. Such coating system represent the state of the art in valve technology. Diamond-like carbon (DLC) top coatings are used for friction-reduction. As an alternative approach, this study focuses on the possibility of incorporating solid lubricants in self-fluxing alloy coatings. This allows for higher local stress and failure tolerance as well as a reduced process chain. Molybdenum disulfide (MoS 2 ) was studied as solid lubricant in the self-fluxing alloy NiCrBSiFe. In this preliminary study, the optimization of the MoS 2 content with up to 10.0 wt% was performed in spark plasma sintered (SPS) bulk materials. The wear behavior under oscillating wear conditions was investigated. Besides the decrease in coefficient of friction (COF), the wear resistance was increased by incorporating MoS 2 . Furthermore, the distribution of the solid lubricants within the SPS bulk material and the influence of the production route were analyzed.

Since the plasma sprayed coatings always present a limited interlamellar bonding, it is difficult for a plasma sprayed coating to be applied in corrosion environment without any post-spray treatment. In this study, a NiCr powder alloyed with boron was employed to fabricate fully dense corrosionresistant coating by plasma spraying through in-situ deoxidation effect of boron. As reported previously, plasma sprayed Ni 20 Cr 4 B coating presents fully dense microstructure with few isolated pores. Due to the oxide-free state of the inflight particles by the deoxidation effect of boron, the splats were effectively bonded upon impact so that the inter-splat boundaries were indiscernible. A long-term immersion corrosion test in NaCl solution was conducted for 80 days to confirm that the plasma sprayed Ni 20 Cr 4 B coating presents the superior resistance against the corrosion, which was comparable to the flame spray-fused NiCrBSi coating. Furthermore, the cross-sectional microstructure of the Ni 20 Cr 4 B coated Al alloy samples after 80 days immersion revealed that the plasma sprayed Ni 20 Cr 4 B coating was dense enough to completely block the penetration of corrosive substance in such an aqueous corrosion environment.
