Abstract
This article reviews the fundamental solidification concepts for understanding microstructural evolution in fusion welds. The common concepts, namely, nucleation, competitive grain growth, constitutional supercooling, solute redistribution, and rapid solidification, depend on the solidification parameters during welding, are discussed. The article discusses important solidification parameters, including temperature gradient, solid/liquid interface growth rate, and cooling rate.

This article provides an overview of integrated weld modeling and discusses the fundamentals of the underlying physics and methodologies involved in process modeling. It presents approaches for microstructure modeling that help to predict phase fractions as well as grain size in the heat-affected zone and weld metal region as a function of alloy composition and thermal cycles. The article discusses the uses of computational thermodynamic and kinetic tools. It describes the concept of performance modeling, whose goal relates to the prediction of weldability, geometrical distortion, and/or locked-in residual stress as a function of material, restraint, process, and process parameters as well as service temperature. Finally, the article presents a case study, evaluating the use of X-65 steels using the E-WeldPredictor tool.

Hardfacing is a form of surfacing that is applied for the purpose of reducing wear, abrasion, impact, erosion, galling, or cavitation. This article describes the deposition of hardfacing alloys by oxyfuel welding, various arc welding methods, laser welding, and thermal spray processes. It discusses the categories of hardfacing alloy, such as build-up alloys, metal-to-metal wear alloys, metal-to-earth abrasion alloys, tungsten carbides, and nonferrous alloys. A summary of the selection guide for hardfacing alloys is presented in a table. The article describes the procedures for stainless steel weld cladding and the factors influencing joint integrity in dissimilar metal joining. It concludes with a discussion on joining carbon and low-alloy steels to various dissimilar materials (both ferrous and nonferrous) by arc welding.

The process of solidification is the same in all cases, whether it is the freezing of water on a windshield or in a freezer or the solidification of metal in a casting or in the weld that joins two solids. This article discusses the solidification of alloy welds and provides a comparison of casting and welding solidification. The constitutional supercooling model for describing weld solidification is presented because it qualitatively describes the evolution of different weld microstructures. The article describes the welding rate effect on weld pool shape and microstructure, as well as the nonequilibrium effects.

This article provides an overview of integrated weld modeling and presents strategic goals for the welding industry. It discusses the fundamentals of the underlying physics and the methodologies to solve the same. The article presents the pioneering work done to predict the heat-affected zone and weld metal microstructure in the early 1980s and 1990s. Applications of computational thermodynamics and kinetics tools to weld metal microstructure prediction for liquid-gas reactions and liquid-slag reactions that happen as a function of high-to-low temperature during fusion welding are discussed. The article also includes a brief discussion on weldability prediction, residual stress prediction, and distortion prediction. It concludes with information on the use of optimization methodologies.

Plastic deformation of one or both metals is required to obtain bonding in cold welding. This article presents a theoretical model, to explain the bond strength, based on metallographic studies and continuum mechanical analysis of the local plastic deformation in the weld interface. It describes the bonding mechanisms, with illustrations. The article discusses the alternative methods of surface preparation and quality control of the weld interface of a cold weld. It concludes with a description of a variety of metal-forming processes suitable for production of cold welds, namely, rolling, indentation, butt welding, extrusion, and shear welding.

Projection welding is a variation of resistance welding in which current flow is concentrated at the point of contact with a local geometric extension of one (or both) of the parts being welded. This article focuses on the process fundamentals, advantages, and limitations of projection welding and reviews the equipment used in the process. It discusses projection welding of copper and copper alloys, aluminum and aluminum alloys, and steels. The article provides several specifications and recommended weld schedules and practices for projection welding. It describes the embossed-projection welding of heavy-, intermediate-, and thin-gage sheet mild steel as well as the welds between dissimilar thickness joints. The article also considers the solid-projection welding of steels: annular, nut, and cross-wire projection configurations. It also details the various tests that can be used to validate projection weld quality.

This article provides an overview of the important mechanistic aspects of explosion welding (EXW), the process-material interactions, and the critical aspects or parameters that must be controlled. The procedure for ensuring the control of process parameters is also discussed. The article explains the primary variables used to predict EXW parameters and the characteristics of the explosion weld. It concludes with a description of the manufacturing process and practice, and applications of the EXW.
