Abstract
Additive manufacturing (AM) provides exceptional design flexibility, enabling the manufacture of parts with shapes and functions not viable with traditional manufacturing processes. The two paradigms aiming to leverage computational methods to design AM parts imbuing the design-for-additive-manufacturing (DFAM) principles are design optimization (DO) and simulation-driven design (SDD). In line with the adoption of AM processes by industry and extensive research efforts in the research community, this article focuses on powder-bed fusion for metal AM and material extrusion for polymer AM. It includes detailed sections on SDD and DO as well as three case studies on the adoption of SDD, DO, and artificial-intelligence-based DFAM in real-life engineering applications, highlighting the benefits of these methods for the wider adoption of AM in the manufacturing industry.

This article discusses issues that impact a good casting design. The focus is on the casting design in general, and on sand and permanent mold aluminum casting in particular. The article examines the casting design process from a variety of design and processing perspectives. It summarizes several strategies for improving the traditional casting design process. The article also proposes some possible approaches for implementing these strategies. It presents a vision for the development of comprehensive casting design guidelines along with specific development objectives.

Abstract
This article provides a general introduction on casting processes and design techniques. It discusses the process steps and methods of the main categories of shape casting methods, namely, expendable molds with permanent patterns, expendable molds with expendable patterns, and metal or permanent mold processes. The article lists the general guidelines of geometry in casting design. It describes the three separate contractions that are a result of cooling: liquid-liquid contraction, solid-solid contraction, and liquid-solid contraction. Factors influencing the solidification sequence of simple shapes, such as T-sections, X-sections, and L-sections, are discussed. The article also presents an overview of geometric factors that influence heat transfer and transport phenomena. It concludes with a description of the structure and properties of castings.

A gating system is the conduit network through which liquid metal enters a mold and flows to fill the mold cavity, where the metal can then solidify to form the desired casting shape. This article discusses various desirable design considerations for the gating system. Proper design of an optimized gating system will be made easier by the application of several fundamental principles of fluid flow. The article illustrates the Bernoulli's theorem, the law of continuity, and the effect of momentum. Most casting alloys are subject to the presence of particles that can deleteriously affect the physical properties and appearance of the casting. The article lists a variety of adverse effects of the particles. Ceramic filters, when correctly applied, can be relied on to trap particles before they can enter the casting cavity. The article concludes with information on the advantages and the types of the ceramic filters.

This article begins with a schematic illustration of basic principles of sand molding. It discusses the general design factors, such as parting lines, location of radii, bosses and undercuts, and rib locations, of sand molding. The article schematically demonstrates alternative design solutions to molding and coring problems and describes the molding sequence. Draft refers to the amount of taper given to the sides of a pattern to enable it to be withdrawn easily from the mold. The article concludes with a simple example demonstrating the influence of a casting requirement on the direction of draft.

Abstract
This article discusses distortion due to differences in solidification times and its two solutions. The solutions include compensating the distortion in a pattern in the direction opposite to that of the observed distortion and increasing the section thickness of an end member and subsequently machining the section to the desired size. The distortion due to mold restraint and its elimination by redesigning or by adding tie bars are described. The article reviews the distortion that occurs in heat treating and its solution. It concludes with a discussion on the influence of alloy to be cast on distortion.

Cored holes should be designed simply as the intended function of the casting permits. This article describes the designing of casting for the use of sand cores and to eliminate cores, with illustrations. It provides general rules for designing cored holes in investment castings. The article discusses the general principles of coremaking with illustrations. It concludes with a comparison between coring and drilling.

Casting offers a great amount of component design flexibility. This article discusses six casting design parameters that drive the geometry of casting design from a process standpoint. It provides information on the design of junctions and addresses considerations of secondary operations in design. The article describes the factors that control casting tolerances and presents specific tips for designing castings with uniform wall thickness, unequal sections, thin sections, economical coring, functional packaging, and core design. The article provides a framework for analyzing all manners of manufacturing as possible conversion candidates for casting. It concludes with a discussion on different metalcasting design projects.

Abstract
In many castings, functional requirements dictate that walls be uniform or nearly uniform in thickness. Many problems in producing castings having walls of uniform thickness are associated with the premature freezing of molten metal before all parts of the mold cavity have been filled. In most castings, there are junctions between intersecting component members. This article describes how defects can be eliminated in five types of junctions in steel castings, namely the L-junction, T-junction, V-junction, X-junction, and Y-junction. It also discusses design considerations for junctions in aluminum castings and provides a comparison between the T-junction and Y-junction. Finally, the article illustrates recommended methods for minimizing defects where sections of unequal thickness form a junction.

This article discusses the safety issues associated with the design and operation of thermal spray booths and spray box structures and the equipment or systems required for operating thermal spray processes. It describes the design elements necessary to mitigate sound, dust and fume, ultraviolet light, and mechanical hazards. The means selected for safeguarding personnel must be based on a formal risk assessment that meets ANSI/RIA standards. The safeguards include sensing devices, barriers, awareness signals, procedures, and training. It also provides guidelines that are intended to increase the safety awareness and the use of safety practices for gas and liquid piping and electrical equipment within thermal spray installations.

Abstract
This article begins with a description of the advantages and disadvantages of thermal spraying. It provides a discussion on the importance of substrate processing prior to coating and the role of undercutting in repair. The article reviews the steps for substrate preparation, namely, cleaning, roughening, masking, and preheating. Information on the equipment and process variables of dry abrasive grit blasting are also provided. The article describes the roles of spray stream and the spray pattern for all thermal spray processes. It discusses the defects arising from poor temperature control and from the variables influencing the manipulation of the spray torch. The article concludes with helpful information on calculating the process efficiency of thermal spraying.

Sheet-forming processes provide considerable geometric and material flexibility in meeting these requirements, and design of parts for sheet forming must take into account these benefits as well as the limitations of the processes. This article reviews the basic forming operations and their general geometric features. These operations include hole making, flanging, bead and rib forming, and stretching and drawing for shallow or deep recesses. The article illustrates the general approach to design for sheet forming and the considerations that must be made for material savings and manufacturing ease, in addition to part function. It concludes with information on reducing the amount of scrap in sheet-forming operations.

This article describes grade designations of the various sheet steels used for draw forming. It discusses the specifications associated with most sheet draw forming materials. The article examines the behavior of stress- and strain-based forming limit curve (FLC). It provides a discussion on three separate frictional conditions acting in a draw die. The frictional conditions include the metal passing through a draw bead, the metal clamped in the binder, and the metal sliding across a die radius. The article also explains the basic steps in the vehicle development process. The steps involved in the thought process of direct engineering for formability are also explained. The article places considerable emphasis on the need for the designer to clearly define the die/tooling faces in the computer-aided design (CAD)/computer-aided manufacturing (CAM) system before the data are passed on to the construction functions.

The distinction between an unconfined web and a confined web describes the relative ease of flow of metal to flash during forging. This article describes the various types of unconfined and confined web-and-rib combinations encountered in the design of forgings. It informs that the limits suggested by forging producers and users covering minimum web thicknesses that are producible are helpful in estimating the producibility of a given web thickness in projected-forging design. The article briefly analyzes the web designs of several forgings, including designs for producing flat webs, contoured webs, and oblique webs. Abstract
Corners and fillets are curved connecting surfaces on closed-die forgings that unite smoothly the converging or intersecting sides of forged elements, such as ribs, bosses, and webs. This article discusses the effects of several variables, including rib height, type of forging process, composition of the forging alloy, and factors associated with die filling and producibility, on vertical and horizontal corners and fillets. It reviews the design of corners and fillets to satisfy the requirements of metal flow in forging and cost considerations arising from usage and removal of metal by machining. The article presents a graphical summary of the interdependence of corner and fillet dimensions with the dimensions of adjoining ribs and webs. It concludes with information on designer's checklist for corners and fillets.
