Abstract
This article focuses on manufacturing-related failures of injection-molded plastic parts, although the concepts apply to all plastic manufacturing processes It provides detailed examples of failures due to improper material handling, drying, mixing of additives, and molecular packing and orientation. It also presents examples of failures stemming from material degradation improper use of metal inserts, weak weld lines, insufficient curing of thermosets, and inadequate mixing and impregnation in the case of thermoset composites.

Abstract
Sheet forming failures divert resources from normal business activities and have significant bottom-line impact. This article focuses on the formation, causes, and limitations of four primary categories of sheet forming failures, namely necks, fractures/splits/cracks, wrinkles/loose metal, and springback/dimensional. It discusses the processes involved in analytical tools that aid in characterizing the state of a formed part. In addition, information on draw panel analysis and troubleshooting of sheet forming failures is also provided.

Abstract
The primary purpose of this article is to describe general root causes of failure that are associated with wrought metals and metalworking. This includes a brief review of the discontinuities or imperfections that may be common sources of failure-inducing defects in the bulk working of wrought products. The article addresses the types of flaws or defects that can be introduced during the steel forging process itself, including defects originating in the ingot-casting process. Defects found in nonferrous forgings—titanium, aluminum, and copper and copper alloys—also are covered.

Abstract
Distortion often is observed in the analysis of other types of failures, and consideration of the distortion can be an important part of the analysis. This article first considers that true distortion occurs when it was unexpected and in which the distortion is associated with a functional failure. Then, a more general consideration of distortion in failure analysis is introduced. Several common aspects of failure by distortion are discussed and suitable examples of distortion failures are presented for illustration. The article provides information on methods to compute load limits, errors in the specification of the material, and faulty process and their corrective measures to meet specifications. It discusses the general process of material failure analysis and special types of distortion and deformation failure.

Abstract
This article presents an overview of common heat treating problems arising due to poor part design, material incapabilities, difficult engineering requirements, incorrect heat treatment practice, and nonuniform quenching with emphasis on distortion and cracking of quenched and tempered steels. It provides useful information on selection of steels for heat treatment, and discusses the causes of residual stresses, distortion (size and shape), and size changes due to hardening and tempering. The article elucidates the control techniques for such distortions. It describes the importance of decarburizing, and discusses the problems caused by heating, cracking, quenching, typical steel grades, and design.

Abstract
This article presents the structural attributes and internal characteristics of spot welds as well as the commonly inspected imperfections in resistance welds. It describes the industrial requirements for weld quality. Commonly performed destructive evaluations, namely, manual testing, quasi-static mechanical tests, dynamic mechanical tests, and metallographic examination, are reviewed. The article reviews weld-quality monitoring using various process signals and provides a discussion on the on-line and off-line nondestructive evaluation methods of spot weld quality.

Abstract
This article discusses a set of experimental and computational studies aimed at understanding the effect of various processing parameters on the extent of burr and other defect formation during sheet edge-shearing and slitting processes. It describes the development of experimentally validated finite-element models for analyzing the classes of shearing processes. The article also discusses the use of microstructural characterization with stereology to render three-dimensional volumetric parameters. It concludes with information on the numerical simulation of an edge-shearing process, along with sensitivity studies with respect to process and tool parameters.

Abstract
This article introduces filling and feeding concepts from the general perspective of what constitutes a good casting practice. It briefly reviews the concepts that may help to clarify and quantify objectives for more effective mold-filling designs. The article describes the preprimed filling system through various partial solutions to the prepriming approach. It discusses the six individual parts of the naturally pressurized filling system, namely, offset stepped pouring basin, sprue, sprue/runner junction, runner, gates, and feeding via feeders. The article also lists the key features of the system.

Abstract
Shearing is a method for cutting a material piece into smaller pieces using a shear knife to force the material past an opposition shear knife in a progression form. This article describes the principles, attributes, and defects of straight-knife shearing. The equipment, materials used, and the operating parameters are discussed. The article provides information on the applications of rotary shearing. It concludes with a discussion on devices equipped with shearing machines for protecting personnel from the hazards of shear knives, flywheels, gears, and other moving parts.

Abstract

Abstract
Solidification is a comprehensive process of transformation of the melt of metals and alloys into a solid piece, involving formation of dendrites, segregation which involves change in composition, zone formation in final structure of the casting, and microporosity formation during shrinkage. This article describes the imperfections in the solidification process including porosity, inclusions, oxide films, secondary phases, hot tears, and metal penetration. It talks about the purpose of the gating system and the risering system in the casting process.
