Abstract
An electric transport vehicle, similar to an electric trolley or subway rail car, experienced frequent breakdowns due to in-service fractures of torsion springs that support the weight of an overhead electric pickup assembly. Scanning electron microscopy and metallographic examinations determined that the fractures stemmed from electric arc damage. Intergranular quench cracks in the transformed untempered martensite on the surface of the spring provided crack initiations that propagated during operation causing fatigue fracture.

Abstract
An agricultural tine, which is a relatively large double torsion spring with outer legs that are used to sweep through hay or other crops and turn them over, had failed. It was made hard-drawn carbon steel. Bending fatigue was revealed by visual examination to be almost certainly the cause of failure. The fatigue fracture origin was found on the inside surface of the legs at the point where they joined the coiled body of the spring. It was established that the tines after being wound up by loading with hay, sprung back through the neutral unloaded position and into the unwind direction. This movement into the unwind direction was concluded to be happening often enough to initiate fatigue. The stress relieving temperature was recommended to be increased to reduce the residual stresses from coiling and hence improve fatigue performance.

Abstract
A valve-seat retainer spring (made of 0.23 mm thick 17-7 PH stainless steel) from a fuel control on an aircraft engine was found to be broken after 3980 h of service. The two inner tabs were found to be broken off. The part was revealed to be in relative rotation against its contacting member by the radial wear marks on the convex surface. Beach marks indicating that fatigue fracture had been initiated at the convex surface of the washer and had propagated across to the concave surface were revealed by examination of the fractured surfaces of the washer. The cracks were revealed to have originated in the 0.38-mm radius fillet between the tab and the body of the washer. It was interpreted from the analysis of the compound fracture that it was composed of fatigue fractures caused by the formed tab being loaded so as to compress the spring along the axis of its centerline and produce torsional vibrations. It was concluded that the two inner tabs had broken in fatigue as the result of cyclic loading that compressed and torsionally vibrated the spring. Abstract
Several of the springs, made of 1.1 mm diam Inconel X-750 wire and used for tightening the interstage packing ring in a high-pressure turbine, were found broken after approximately seven years of operation. Intergranular cracks about 1.3 mm in depth and oriented at an angle of 45 deg to the axis of the wire were revealed by metallographic examination. A light-gray phase, which had the appearance of liquid-metal corrosion, was observed to have penetrated the grains on the fracture surfaces. The spring wires were found to fracture in a brittle manner characteristic of fracture from torsional loading (along a plane 45 deg to the wire axis). Liquid-metal embrittlement was expected to have been caused by metals (Sn, Zn, Pb) which melt much below maximum service temperature of the turbine. The springs were concluded to have fractured by intergranular stress-corrosion cracking promoted by the action of liquid zinc and tin in combination with static and torsional stresses on the spring wire. As a corrective measure, Na, Sn, and Zn which were present in pigmented oil used as a lubricant during spring winding was cleaned thoroughly by the spring manufacturer before shipment to remove all contaminants.

A valve spring made of 4.1 mm diam wire, designed to withstand 10,000,000 stress cycles, fractured after only 2,000,000 cycles. The surface displayed impressions which indicated it had been treated by shot blasting. The spring has broken in two places. Fracture 1 was a torsional fatigue fracture which has started from a lobe-like surface defect and not, as is usual, from a point on the most highly stressed inner surface. Fracture 2, on the other hand, was a bending fatigue fracture with a starting point on both the inner and the outer surface of the spiral. The objective of the shot blasting, to put the surface into a state of even compressive internal stress, which must first be overcome during subsequent bending and torsional loading before the boundary zone comes under tensile stress, was therefore not realized in this case. On the contrary, the shot blasting led to a state of internal stress which favored fracture of the spring.

Abstract
Several torsion bars had failed in a projectile weaving machine and were analyzed to determine the cause. Specimens prepared from the damaged components were subjected to visual inspection, hardness testing, chemical analysis, and metallurgical evaluations. The failed torsion bars had been fabricated from spring steel which, according to stress calculations, did not have sufficient torsional strength. Examination of the damaged parts confirmed the finding, revealing that all fractures started at a shoulder radius in an area of high stress concentration. Based on the investigation, the shoulder radius should be increased to alleviate stress and the working torsion angle of the bar should be decreased to improve safety factors.

Abstract
To samples of helical compression springs were returned to the manufacturer after failing in service well short of the component design life. Spring design specifications required conformance to SAE J157, “Oil Tempered Chromium Silicon Alloy Steel Wire and Springs.” Each spring was installed in a separate heavy truck engine in an application in which spring failure can cause total engine destruction. The springs were composed of chromium-silicon steel, with a hardness ranging from 50 to 54 HRC. Chemical composition and hardness were substantially within specification. Failure initiated from the spring inside coil surface. Examination of the fracture surface using scanning electron microscopy showed no evidence of fatigue. Final fracture occurred in torsion. X-ray diffraction analysis revealed high inner-diameter residual stresses, indicating inadequate stress relief from spring winding. It was concluded that failure initiation was caused by residual stress-driven stress-corrosion cracking, and it was recommended that the vendor provide more effective stress relief.

Abstract
During testing of compressors under start/stop conditions, several helical suspension springs failed. The ensuing failure investigation showed that the springs failed due to fatigue. The analysis showed that during start/stop testing the springs would undergo both a lateral and axial deflection, greatly increasing the torsional stresses on the spring. To understand the fatigue limits under these test conditions, a bench test was used to establish the fatigue strength of the springs. The bench tests showed that the failed springs had an unacceptable surface texture that reduced the fatigue life. Based on an understanding of the compressor motion, a Monte Carlo model was developed based on a linear damage theory to predict the fatigue life of the springs during start/stop conditions. The results of this model were compared to actual test data. The model showed that the design was marginal even for springs with acceptable surface texture. The model was then used to predict the fatigue life requirements on the bench test such that the reliability goals for the start/stop testing would be met, thus reducing the risk in qualifying the compressor.

Abstract
A locomotive suspension spring with a bar diameter of 36 mm failed. Outdoor exposure of a hot-rolled hardened-and tempered 5160 bars for suspension springs resulted in rusting in the seam and on the fracture surface. A step due to a seam was visible on the surface. The thumb nail looked off-center from the step, but a smaller thumb-nail shape that is concentric with the step and a second stage of growth were found to be spread principally to the right of the step. The rapid stage of failure, which began at the edge of the thumb nail, was much rougher and exhibited rays that diverge approximately radially from it. The seam wall was revealed to have two zones among which the lower zone being mottled. Dozens of spearhead shaped areas (fatigue cracks) pointing away from the seam was revealed at the base of the seam. The orientation of these origins was normal to the direction of resultant tensile stress from torsional stressing of the spring material. It was concluded that the fatigue failure in the spring was initiated at the base of a seam.

Abstract
Two outer valve springs made from air-melted 6150 pretempered steel wire broke during production engine testing. The springs were 50 mm in OD and 64 mm in free length, had five coils and squared-and-ground ends, and were made of 5.5 mm diam wire. It was revealed that fracture was nucleated by an apparent longitudinal subsurface defect. The defect was revealed by microscopic examination to be a large pocket of nonmetallic inclusions (alumina and silicate particles) at the origin of the fracture. Partial decarburization of the steel was observed at the periphery of the pocket of inclusions. Torsional fracture was indicated by the presence of beach marks at a 45 deg angle to the wire axis. It was established that the spring fractured by fatigue nucleated at the subsurface defect.

Abstract
Spring failures were investigated in this study. A seam that extended more than 0.05 mm below the wire surface was revealed and the fatigue-fracture front progressed downward from several origins. A crack that is triangular in outline was produced by each of the fronts. This was reported to have occurred when the fracture plane changed to an angle with the wire axis in response to the torsional strain. The spring failure was concluded to have originated at the seam.

Abstract
A helical compression spring with ten turns made of 1.8 mm thick wire which was under high pressure during tension applied to a rocker arm broke on the test stand in the third turn. The fracture was a torsion fracture that initiated in the highly loaded inner fiber and showed in its origin the characteristics of a fatigue fracture. A longitudinal fold was located at the fracture crack breakthrough which could still be observed at the fourth and fifth turns, where a further incipient crack originated. A metallographic section was made directly next to the fracture path and the fold was cut. It showed decarburized edges in the outer slanted part and this most likely occurred during rolling. The inner radially proceeding part, however, was probably a fatigue fracture originating in the fold. The fracture of this highly stressed spring was therefore accelerated by a rolling defect. In order to decrease the stress, the construction has meantime been modified.

Abstract
Life testing of cyclic loaded, miniature extension springs made of 17-7 PH stainless steel wire and AISI 302 Condition B stainless steel wire has shown end hook configuration to be a major source of weakness. To avoid cracking and subsequent fatigue failure, it was found that stress concentration depended on end hook bend sharpness. Also, interference fits are to be avoided in the end hooks of small springs. Additionally, a need for careful consideration of the stress-corrosion properties of candidate materials for spring applications has been demonstrated by stress-corrosion test results for 17-7 PH CH900 and for Custom 455 CH850 stainless steels. Laboratory testing of these two materials in the form of compression springs confirmed the superiority of the 17-7 PH over Custom 455.

Abstract
After being in service for ten years the ball-and-race coal pulverizer was investigated after noises were noted in it. Its lower grinding ring was attached to the 6150 normalized steel outer main shaft while the upper grinding ring was suspended by springs from a spider attached to the shaft. A circumferential crack in the main shaft at an abrupt change in shaft diam just below the upper radial bearing was revealed by visual examination. The smaller end of the shaft was found to be slightly eccentric with the remainder when the shaft was set up in a lathe to machine out the crack for repair welding. The crack was opened by striking the small end of the shaft and the shaft was broken 1.3 cm away from the crack in the process. A previous fracture that resulted from torsional loading acting along a plane of maximum shear was revealed almost perpendicular to the axis of the shaft. Faint lines parallel to the visible crack thought to be fatigue cracks were revealed on examination of the machined surface. The shaft was repaired by welding a new section and machined to required diameters and tapers to avoid abrupt changes.

This article discusses the common causes of failures of springs, with illustrations. Design deficiencies, material defects, processing errors or deficiencies, and unusual operating conditions are the common causes of spring failures. In most cases, these causes result in failure by fatigue. Abstract
Mechanical springs are used in mechanical components to exert force, provide flexibility, and absorb or store energy. This article provides an overview of the operating conditions of mechanical springs. Common failure mechanisms and processes involved in the examination of spring failures are also discussed. In addition, the article discusses common causes of failures and presents examples of specific spring failures, describes fatigue failures that resulted from these types of material defects, and demonstrates how improper fabrication can result in premature fatigue failure. It also covers failures of shape memory alloy springs and failures caused by corrosion and operating conditions.
