Abstract
A major cause of failure in components subjected to rolling or rolling/sliding contacts is contact fatigue. This article focuses on the rolling contact fatigue (RCF) performance and failure modes of overlay coatings such as those deposited by physical vapor deposition, chemical vapor deposition, and thermal spraying (TS). It provides a background to RCF in bearing steels in order to develop an understanding of failure modes in overlay coatings. The article describes the underpinning failure mechanisms of TiN and diamond-like carbon coatings. It presents an insight into the design considerations of coating-substrate material properties, coating thickness, and coating processes to combat RCF failure in TS coatings.

Abstract
This article provides an overview of the electrochemical nature of corrosion and analyzes corrosion-related failures. It describes corrosion failure analysis and discusses corrective and preventive approaches to mitigate corrosion-related failures of metals. These include: change in the environment; change in the alloy or heat treatment; change in design; use of galvanic protection; use of inhibitors; use of nonmetallic coatings and liners; application of metallic coatings; use of surface treatments, thermal spray, or other surface modifications; corrosion monitoring; and preventive maintenance.

Abstract
Erosion of solid surfaces can be brought about solely by liquids in two ways: from damage induced by formation and subsequent collapse of voids or cavities within the liquid, and from high-velocity impacts between a solid surface and liquid droplets. The former process is called cavitation erosion and the latter is liquid-droplet erosion. This article emphasizes on manifestations of damage and ways to minimize or repair these types of liquid impact damage, with illustrations.

Abstract
The Rocky Point Viaduct, located near Port Orford, OR, was replaced after only 40 years of service. A beam from the original viaduct was studied in detail to determine the mechanisms contributing to severe corrosion damage to the structure. Results are presented from the delamination survey, potential and corrosion mapping, concrete chemistry, and concrete physical properties. The major cause of corrosion damage appears to have been the presence of both pre-existing and environmentally-delivered chlorides in the concrete.

Abstract
Rolling-contact fatigue (RCF) is a common failure mode in components subjected to rolling or rolling-sliding contact. This article provides a basic understanding of RCF and a broad overview of materials and manufacturing techniques commonly used in industry to improve component life. A brief discussion on coatings to improve surface-initiated fatigue and wear is included, due to the similarity to RCF and the increasing criticality of this failure mode. The article presents a working knowledge of Hertzian contact theory, describes the life prediction of rolling-element bearings, and provides information on physics and testing of rolling-contact fatigue. Processes commonly used to produce bearings for demanding applications are also covered.

Abstract
An investigation was conducted to better understand the time-dependent degradation of thermal barrier coated superalloy components in gas turbines. First-stage vanes are normally subjected to the highest gas velocities and temperatures during operation, and were thus the focus of the study. The samples that were analyzed had been operating at 1350 °C in a gas turbine at a combined-cycle generating plant. They were regenerated once, then used for different lengths of time. The investigation included chemical analysis, scanning electron microscopy, SEM/energy dispersive spectroscopy, and x-ray diffraction. It was shown that degradation is driven by chemical and mechanical differences, oxide growth, depletion, and recrystallization, the combined effect of which results in exfoliation, spallation, and mechanical thinning.

Abstract
A 76 mm (3 in.) type 304 stainless steel tube that was used as a heat shield and water nozzle support in a hydrogen gas plant quench pot failed in a brittle manner. Visual examination of a sample from the failed tube showed that one lip of the section was eroded from service failure, whereas the opposite side exhibited a planar-type fracture. Sections were removed from the eroded area and from the opposite lip for microscopic studies and chemical analysis. The eroded edges exhibited river bed ditching, indicative of thermal fatigue. Microstructural analysis showed massive carbide formations in a martensite matrix and outlining of prior-austenite grains by a network of fine, white lines. These features indicated that the material had been transformed by carburization by the impinging gas. The outer surface exhibited a heavy scale deposit and numerous cracks that originated at the surface of the tube. The cracks were covered with scale, indicating that thermal fatigue (heat cracking) had occurred. Chemical analysis confirmed that the original material was type 304 stainless steel that had been through-carburized by the formation of an endothermic gas mixture. It was recommended that plant startup and shutdown procedures be modified to reduce or eliminate the presence of the carburizing gas mixture.

The realization that corrosion control can be profitable has been acknowledged repeatedly by industry, typically following costly business interruptions. This article describes the electrochemical nature of corrosion and provides the typical analysis of environmental- and corrosion-related failures. Abstract
High temperature corrosion may occur in numerous environments and is affected by factors such as temperature, alloy or protective coating composition, time, and gas composition. This article explains a number of potential degradation processes, namely, oxidation, carburization and metal dusting, sulfidation, hot corrosion, chloridation, hydrogen interactions, molten metals, molten salts, and aging reactions including sensitization, stress-corrosion cracking, and corrosion fatigue. It concludes with a discussion on various protective coatings, such as aluminide coatings, overlay coatings, thermal barrier coatings, and ceramic coatings.

Abstract
Initially, two vertical double-acting two-stage compressors delivering chlorine gas at a pressure of 100 psi appeared to be running satisfactorily. About six months later the LP piston-rod of the No. 2 compressor failed due to burning, the compressor being worked double-acting at the time. About five months later, the HP piston rod of the No. 1 compressor failed in a similar manner. Specimens for microscopic examination were cut from the rod in the region of the failure and from the extreme end that had been situated above the piston and hence not subjected to an appreciable rise in temperature. The material was a steel in the normalized condition with a 0.35% C content. It appears probable that deficient lubrication of the gland resulted in overheating of the rod due to friction. The presence of a sprayed-metal coating was probably an additional factor in promoting failure, as it would present to the gas a surface area considerably greater than that of a homogeneous material.

Abstract
Argonne National Laboratory has conducted analyses of failed components from nuclear power-generating stations since 1974. The considerations involved in working with and analyzing radioactive components are reviewed here, and the decontamination of these components is discussed. Analyses of four failed components from nuclear plants are then described to illustrate the kinds of failures seen in service. The failures discussed are (1) intergranular stress-corrosion cracking of core spray injection piping in a boiling water reactor, (2) failure of canopy seal welds in adapter tube assemblies in the control rod drive head of a pressurized water reactor, (3) thermal fatigue of a recirculation pump shaft in a boiling water reactor, and (4) failure of pump seal wear rings by nickel leaching in a boiling water reactor.

Abstract
An intermediate shaft (3 in. diam), part of a camshaft drive on a large diesel engine, broke after two weeks of service. Failure occurred at the end of the taper portion adjacent to the screwed thread. The irregular saw-tooth form of fracture was characteristic of failure from torsional fatigue. A second shaft carried as spare gear was fitted and failure took place in a similar manner in about the same period of time. Examination revealed that the tapered portion of the Fe-0.6C carbon steel shaft had been built up by welding prior to final machining. A detailed check by the engine-builder established that the manufacture of these two shafts had been subcontracted. It was ascertained that the taper portions had been machined to an incorrect angle and then subsequently built-up and remachined to the correct taper. The reduction in fatigue endurance following welding was due to heat-affected zone cracking, residual stresses, the lower fatigue strength of the weld deposited metal, and weld defects.

High-temperature corrosion can occur in numerous environments and is affected by various parameters such as temperature, alloy and protective coating compositions, stress, time, and gas composition. This article discusses the primary mechanisms of high-temperature corrosion, namely oxidation, carburization, metal dusting, nitridation, carbonitridation, sulfidation, and chloridation. Several other potential degradation processes, namely hot corrosion, hydrogen interactions, molten salts, aging, molten sand, erosion-corrosion, and environmental cracking, are discussed under boiler tube failures, molten salts for energy storage, and degradation and failures in gas turbines. The article describes the effects of environment on aero gas turbine engines and provides an overview of aging, diffusion, and interdiffusion phenomena. Abstract
Lakes in zinc die castings are areas encompassed by irregular lines or waves on flat or slightly contoured surfaces which are intended to look uniform. The laked areas have to be removed by polishing before the castings can be plated. This adds considerably to the overall cost of production. Castings examined were of an automobile name-plate holder with two flat sides of approximately 113 sq cm. All castings produced during a trial showed laking defects, the number and position varying from casting to casting. It was found that formation of metal waves and lakes depended primarily on the design of the gate and runner system and operating conditions. High flow efficiencies, with adequate feeding to all sections of the die, and short cavity fill times are desirable.

Abstract
To determine the effect of severe service on cast 357 aluminum pistons, a metallurgical evaluation was made of four pistons removed from the engine of the Hawk-Offenhauser car which had been driven by Rich Muther in the first Ontario, California 500 race. The pistons were studied by visual inspection, hardness traverses, radiography, dye penetrant inspection, chemical analysis, macrometallography, optical microscopy, and electron microscopy. The crown of one piston had a rough, crumbly deposit, which was detachable with a knife. Two pistons had remains of carbonaceous deposits. The fourth was severely hammered. It was concluded that the high temperatures developed in this engine created an environment too severe for 357 aluminum. Surfaces were so hot that the low-melting constituent melted. Then, the alloy oxidized rapidly to form Al2O3, an abrasive which further aggravated problems. The temperature in much of the piston was high enough to cause softening by overaging, lowering strength.

This article provides an overview of the effects of various material- and process-related parameters on residual stress, distortion control, cracking, and microstructure/property relationships as they relate to various types of failure. It discusses phase transformations that occur during heat treating and describes the metallurgical sources of stress and distortion during heating and cooling. The article summarizes the effect of materials and the quench-process design on distortion and cracking and details the effect of cooling characteristics on residual stress and distortion. This article focuses on common failures of the components associated with the flow path of industrial gas turbines. Examples of steam turbine blade failures are also discussed, because these components share some similarities with gas turbine blading. Some of the analytical methods used in the laboratory portion of the failure investigation are mentioned in the failure examples. The topics covered are creep, localized overheating, thermal-mechanical fatigue, high-cycle fatigue, fretting wear, erosive wear, high-temperature oxidation, hot corrosion, liquid metal embrittlement, and manufacturing and repair deficiencies.
