Abstract
This article discusses the thermal properties of engineering plastics and elastomers with respect to chemical composition, chain configuration, and base polymer conformation as determined by thermal analysis. It describes the processing of base polymers with or without additives and their response to chemical, physical, and mechanical stresses whether as an unfilled, shaped article or as a component of a composite structure. It summarizes the basic thermal properties of thermoplastics and thermosets, including thermal conductivity, temperature resistance, thermal expansion, specific heat, and glass transition temperature. It also provides information on polyimide and bismaleimide resin systems. Representative examples of different types of engineering thermoplastics are discussed primarily in terms of structure and thermal properties.

Abstract
During disassembly of an engine that was to be modified, a fractured turbine blade was found. When the fracture was examined at low magnification, it was observed that a fatigue fracture had originated on the concave side of the leading edge and had progressed slightly more than halfway from the leading edge to the trailing edge on the concave surface before ultimate failure occurred in dynamic tension. Analysis (including visual inspection, SEM, and 250x/500x micrographic examination) supported the conclusions that the blades failed due to thermal fatigue. Recommendations included application of a protective coating to the blades, provided the coating was sufficiently ductile to avoid cracking during operation to prevent surface oxidation. Such a coating would also alleviate thermal differentials, provided the thermal conductivity of the coating exceeded that of the base metal. It was also determined that directionally solidified blades could minimize thermal fatigue cracking by eliminating intersection of grain boundaries with the surface. However, this improvement would be more costly than applying a protective coating.

Abstract
A CrN coated restrike punch was made of WR-95 (similar to H-11), which was fluidized bed nitrided. The coated punch was used on hot Inconel at about 1040 deg C (1900 deg F). However, a water-soluble graphite coolant was used to maintain the punch temperature at 230 deg C (450 deg F). Visual and binocular inspection at 64+ revealed presence of cracks and complete washout of coating in the working area of the failed punch. Comparison of metallographic cross sections of used and unused punches revealed a significant microstructural transformation in case of the used punch. Presence of a yellow porous layer was clearly evident between the nitrided layer and the coating, in case of the used punch. Cracks were observed to propagate from the outer surface into the bulk. Oxidation was evident along the cracks. The microstructural transformation observed in the case of the used punch was a clear indication of high temperature exposure (due to insufficient cooling) during application. The most probable cause of failure was thermal fatigue.

Abstract
After ten years of satisfactory operation, economizer-tube failures occurred in a large black liquor recovery boiler for a paper mill. The economizer contained 1320 finned tubes. Two fins ran longitudinally for most of the tube length and were attached by fillet welding on one side. The economizer tube leaks occurred at the end of the fin near the bottom of the economizer. A sample from a tube that had not failed showed heavy pitting attack on the inside of the tube, probably due to excess oxygen in the feedwater. Penetrant testing revealed numerous longitudinal cracks on the inside in the area of the fin tip. Cracking at the end of the fin-to-tube fillet weld was noted. The results indicate the failures were due to corrosion fatigue whose stresses were primarily thermally induced. A temporary solution included inspecting all tubes with shear-wave ultrasonics. Tubes with the most severe cracking were ground and repair welded. The square corners of the fins were trimmed back with a gradual taper so that expansion strains would be more gradually transferred to the tube surface. Water chemistry was closely evaluated and monitored, especially with regard to oxygen content.

Abstract
Cracks on the outer surface near a hanger lug were revealed by visual inspection of a type 316 stainless steel main steam line of a major utility boiler system. Cracking was found to have initiated at the outside of the pipe wall or immediately beneath the surface. The microstructure of the failed pipe was found to consist of a matrix precipitate array (M23C6) and large s-phase particles in the grain boundaries. A portable grinding tool was used to prepare the surface and followed by swab etching. All material upstream of the boiler stop valve was revealed to have oriented the cracking normally or nearly so to the main hoop stress direction. Residual-stress measurements were made using a hole-drilling technique and strain gage rosettes. Large tensile axial residual stresses were measured at nearly every location investigated with a large residual hoop stress was found for locations before the stop valve. It was concluded using thermal stress analysis done using numerical methods and software identified as CREPLACYL that one or more severe thermal downshocks might cause the damage pattern that was found. The root cause of the failure was identified to be thermal fatigue, with associated creep relaxation.

Abstract
During the routine hydraulic pressure test of a boiler following modification, failure by leakage from the drum took place and was traced to a region where extensive multiple cracking had occurred. Catastrophic rupture or fragmentation of the vessel fortunately did not take place. Prior to the test, cracking was present already, extending up to 90% of the wall thickness. Analyses of brownish deposit material did not reveal the presence of any substances likely to cause stress-corrosion cracking of a Ni-Cu-Mo low-alloy steel.

Abstract
The accident at Three Mile Island Unit No. 2 on 28 March 1979 was the worst nuclear accident in US history. By Jan 1990, it was possible to electrochemically machine coupons from the lower head using a specially designed tool. The specimens contained the ER308L stainless steel cladding and the A533 Grade B plate material to a depth of about mid-wall. The microstructures of these specimens were compared to that of specimens cut from the Midland, Michigan reactor vessel, made from the same grade and thickness but never placed in service. These specimens were subjected to known thermal treatments between 800 and 1100 deg C for periods of 1 to 100 min. Microstructural parameters in the control specimens and in those from TMI-2 were quantified. Selective etchants were used to better discriminate desired microstructural features, particularly in the cladding. This report is a progress report on the quantification of changes in both the degree of carbide precipitation and delta ferrite content and shape in the cladding as a function of temperature and time to refine the estimates of the maximum temperatures experienced.

A large diameter steel pipe reinforced by stiffening rings with saddle supports was subjected to thermal cycling as the system was started up, operated, and shut down. The pipe functioned as an emission control exhaust duct from a furnace and was designed originally using lengths of rolled and welded COR-TEN steel plate butt welded together on site. The pipe sustained local buckling and cracking, then fractured during the first five months of operation. Failure was due to low cycle fatigue and fast fracture caused by differential thermal expansion stresses. Thermal lag between the stiffening rings welded to the outside of the pipe and the pipe wall itself resulted in large radial and axial thermal stresses at the welds. Redundant tied down saddle supports in each segment of pipe between expansion joints restrained pipe arching due to circumferential temperature variations, producing large axial thermal bending stresses. Thermal cycling of the system initiated fatigue cracks at the stiffener rings. When the critical crack size was reached, fast fracture occurred. The system was redesigned by eliminating the redundant restraints and by modifying the stiffener rings to permit free radial thermal breathing of the pipe.

Thermogravimetric analysis (TGA) and differential scanning calorimetry (DSC) were used to analyze an automotive polyoxymethylene (POM) sensor housing that was depolymerizing during service. It was found that a combination of heat, oxygen, and sulfuric acid attacked and caused premature failure of the part. POM should not be selected for automotive applications where elevated temperatures and acidic environments can exist. If exposure to acid is suspected, sodium bicarbonate should be applied to neutralize the surrounding environment, followed by copious quantities of water, and repeated until no effervescence is observed.

Abstract
Several failures occurred in 64-mm schedule 80 type 304 stainless steel (ASME SA-312, grade TP304) piping in a steam-plant heat-exchanger system near tee fittings at which cool water returning from the heat exchanger was combined with hot water from a bypass. Various portions of the piping were subjected to temperatures ranging from 29 to 288 deg C. Each of the failures were revealed to consist of transgranular cracking in and/or close to the circumferential butt weld joining the tee fitting to the downstream pipe leg, where the hot bypass water mixed with the cool return water. The transgranular cracks suggested that thermal fatigue was a more likely cause of failure than SCC. It was concluded by temperature measurements that circumferential temperature gradients, in combination with inadequate flexibility in the piping system as a whole, had caused the failures. The tee fitting was redesigned to alleviate the thermal stress pattern.

The failure of a reformer tube furnace manifold has been examined using metallography. It has been shown that the cause of failure was thermal fatigue; the damage was characterized by the presence of voids produced by creep mechanisms operating during the high temperature cycle under high local stress. The study indicates that standard metallographic procedures can be used to identify failure modes in high temperature petrochemical plants.

Abstract
A 58.4 cm (23 in.) diam heavy-duty brake drum component of a cable-wound winch broke into two pieces during a shutdown period. Average service life of these drums was two weeks; none had failed by wear. The drums were sand cast from ductile iron. During haul-out, the cable on the cable drum drove the brake drum, and resistance was provided by brake bands applied to the outside surface of the brake drum. Friction during heavy service was sufficient to heat the brake drum, clutch mount, and disk to a red color. Examination of the assembly indicated that the brake drum would cool faster than its mounts and would contract onto them. Brittle fracture of the brake drum occurred as a result of thermal contraction of the drum web against the clutch mount and the disk. The ID of the drum web was enlarged sufficiently to allow for clearance between the web and the clutch mount and disk at a temperature differential of up to 555 deg C (1000 deg F). With the adoption of this procedure, brake drums failed by wear only.

Abstract
This article addresses some established protocols for characterizing thermoplastics and whether they are homogeneous resins, alloyed, or blended compositions or highly modified thermoplastic composites. It begins with a discussion on characterizing mechanical, rheological, and thermal properties of polymer. This is followed by a section describing molecular weight determination using viscosity measurements. Next, the article discusses the use of cone and plate and parallel plate geometries in melt rheology. It then reviews the processes involved in the analysis of thermoplastic resins by chromatography. Finally, the article covers three operations of thermoanalysis, namely differential scanning calorimetry, thermogravimetric analysis, and thermomechanical testing.

Abstract
Engineering plastics, as a general class of materials, are prone to the development of internal stresses which arise during processing or during servicing when parts are exposed to environments that impose deformation and/or temperature extremes. Thermal stresses are largely a consequence of high coefficients of thermal expansion and low thermal diffusivities. Although time-consuming techniques can be used to analyze thermal stresses, several useful qualitative tests are described in this article. The classification of internal stresses in plastic parts is covered. The article describes the effects of low thermal diffusivity and high thermal expansion properties, and the variation of mechanical properties with temperature. It discusses the combined effects of thermal stresses and orientation that result from processing conditions. The article also describes the effect of aging on properties of plastics. It explains the use of high-modulus graphite fibers in amorphous polymers.

Abstract
A gas-fired, ASTM A-106 Grade B carbon steel vaporizer failed on three different occasions during attempts to bring the vaporizer on line. Dye penetrant examination indicated the presence of multiple packets of ductile cracks on the inside of the coil radius at the bottom of the horizontal axis coils. Visual examination of the inside of the tubing indicated the presence of a carbonaceous deposit resulting from decomposition of the heat-exchanging fluid. Subsequent metallographic examination and microhardness testing indicated that the steel was heated to a temperature above the allowable operating temperature for the fluid. The probable cause for failure is thermal fatigue due to the localized overheating. Flow conditions inside the tubing should be reexamined to ensure suitable conditions for annular fluid flow.

Abstract
Alloy UNS N08800 (Alloy 800) tubes of the steam superheating coils of two hydrocracker charge heaters in a refinery failed prematurely in service. Failure analysis of the tubes indicated that the failures could be attributed to thermal fatigue as a result of temperature fluctuations as well as restriction to movement. Fatigue cracks initiated intergranularly from both the flue gas and steam sides. Enhanced general and grain boundary oxidation coupled with age hardening of the alloy led to the formation of incipient intergranular cracks that acted as sites for the initiation of the fatigue cracks.

Abstract
A reversible four-way carbon steel flap valve in a thermal power station failed after 7 years of service. The flap had been fabricated by welding two carbon steel plates to both sides of a carbon steel forging. The valve was used for reversing the flow direction of seawater in the cooling system of a condenser. Visual examination of the flap showed crystalline fracture, indicating a brittle failure. Metallographic examination, chemical analyses, and tensile and impact testing indicated that the failure was caused by the notch sensitivity of the forging material, which resulted in low toughness. It was recommended that fully killed carbon steel with a fine-grain microstructure be used. Redesign of the flap to remove the step in the forging that acted as a notch was also recommended.

Abstract
An investigation was conducted to better understand the time-dependent degradation of thermal barrier coated superalloy components in gas turbines. First-stage vanes are normally subjected to the highest gas velocities and temperatures during operation, and were thus the focus of the study. The samples that were analyzed had been operating at 1350 °C in a gas turbine at a combined-cycle generating plant. They were regenerated once, then used for different lengths of time. The investigation included chemical analysis, scanning electron microscopy, SEM/energy dispersive spectroscopy, and x-ray diffraction. It was shown that degradation is driven by chemical and mechanical differences, oxide growth, depletion, and recrystallization, the combined effect of which results in exfoliation, spallation, and mechanical thinning.

Abstract
A 44.5 mm (1.75 in.) diam type 321 stainless steel seamless tube in a power-generating turbine failed after 19,000 h in service. The tube was used to carry a mixture of approximately 25% steam and 75% hot air. Three fractured pieces and part of the tube containing the mating fracture surface were examined. Both fractographic and metallographic features revealed that the failure was by thermal fatigue caused by the presence of biaxial thermal stresses on the inner surface of the tube. It was recommended that the steam and air be thoroughly mixed prior to entering the tube to decrease the temperature fluctuations of the inner surface.
