Abstract
A femoral knee implant was returned to the casting vendor for analysis after exhibiting poor bond strength between the cast substrate and a sintered porous coating. Both the coating and the substrate were manufactured from a cobalt-chromium-molybdenum alloy. Metallographic analysis indicated that a decarburized layer existed on all surfaces of the casting, which prevented bonding during the sintering thermal cycle. Bead-to-bead bonding within the coating appeared sufficient, and no decarburized layer was present on the bead surfaces. It was concluded that the decarburization did not occur during the sintering thermal cycle. It was recommended that the prosthetic manufacturer investigate atmosphere controls for all thermal cycles prior to coating.

Abstract
Total knee prostheses were retrieved from patients after radiographs revealed fracture of the Ti-6A1-4 VELI metal backing of the polyethylene tibial component. The components were analyzed using scanning electron microscopy. Porous coated and uncoated tibial trays were found to have failed by fatigue. Implants with porous coatings showed significant loss of the bead coating and subsequent migration of the beads to the articulating surface between the polyethylene tibial component and the femoral component, resulting in significant third-body wear and degradation of the polyethylene. The sintered porous coating exhibited multiple regions where fatigue fracture of the neck region occurred, as well as indications that the sintering process did not fully incorporate the beads onto the substrate. Better process control during sintering and use of subsequent heat treatments to ensure a bimodal microstructure were recommended.

Abstract
A section of cast iron water main pipe contained a hole approximately 6.4 x 3.8 cm (2.5 x 1.5 in.). The pipe was laid in clay type soil. Examination revealed severe pitting around the hole and at the opposite side of the outside diam. A macroscopic examination of a pipe section at the hole area showed that the porosity extended a considerable distance into the pipe wall. Metallographic examination revealed a graphite structure distribution expected in centrifugally cast iron with a hypoeutectic carbon equivalent. Chemical analyses of a nonporous sample had a composition typical of cast iron pipe. Chemical analyses of the porous region had a substantial increase in carbon, silicon, phosphorus, and sulfur. The porous appearance and the composition of the soft porous residue confirmed graphitic corrosion. The selective leaching of iron leaves a residue rich in carbon, silicon, and phosphorus. The high sulfur content is attributed to ferrous sulfide from a sulfate reducing bacteria frequently associated with clay soils. Reinforced coal tar protective coating was recommended.

Abstract
A CrN coated restrike punch was made of WR-95 (similar to H-11), which was fluidized bed nitrided. The coated punch was used on hot Inconel at about 1040 deg C (1900 deg F). However, a water-soluble graphite coolant was used to maintain the punch temperature at 230 deg C (450 deg F). Visual and binocular inspection at 64+ revealed presence of cracks and complete washout of coating in the working area of the failed punch. Comparison of metallographic cross sections of used and unused punches revealed a significant microstructural transformation in case of the used punch. Presence of a yellow porous layer was clearly evident between the nitrided layer and the coating, in case of the used punch. Cracks were observed to propagate from the outer surface into the bulk. Oxidation was evident along the cracks. The microstructural transformation observed in the case of the used punch was a clear indication of high temperature exposure (due to insufficient cooling) during application. The most probable cause of failure was thermal fatigue.

Abstract
During an inspection of a structure two weeks after assembly, the heads of several cadmium-plated AISI 8740 steel fasteners were found to be completely separated from their respective shanks. SEM examination of the fracture surfaces revealed a brittle, intergranular fracture mode, indicating hydrogen embrittlement. An investigation was conducted to determine the extent of hydrogen embrittlement in the various lots of cadmium-plated 8740 steel fasteners. It was found that hydrogen embrittlement was caused by the use of a bright, impervious cadmium electroplate that hindered diffusion of mobile hydrogen outward from the surface of the pin. After the cadmium layer was removed, the mobile hydrogen contained on the surface of the steel and in the electroplated deposit was released, and the embrittlement problem was alleviated. To prevent reoccurrence, the bright cadmium layer was stripped from the pins, which were then baked and repeated with a dull, porous cadmium layer that allowed outward diffusion of hydrogen. The pins were baked again after deposition of the porous cadmium layer. This eliminated the problem.

Abstract
A 25.4 cm (10 in.) diam gray cast iron water main pipe was buried in the soil beneath a concrete slab. The installation was believed to have been completed in the early 20th century. A leak from the pipe resulted in flooding of a warehouse. Once removed, the pipe revealed through-wall perforations and cracking along its axis. The perforations and the crack were at the 6 o'clock position. Investigation (visual inspection, radiography, unetched macrographs, and tensile testing) supported the conclusion that the failure occurred as result of years of exposure to ground water in the soil resulting in graphitic corrosion. Soils containing sulfates are particularly aggressive. Recommendations included pipe replacement. The wall thickness had been sufficiently reduced that the pipe could no longer support the required load. Water mains are designed for more than 100 years life. Ductile iron or coated and lined steel pipe, generally not susceptible to graphitic corrosion, were suggested as suitable replacement materials, and cathodic protection was also considered as a possibility.

Abstract
A 12.7 mm (0.5 in.) diam tube was removed from a potable water supply due to leaks. The tube wall thickness was 0.711 mm (0.028 in.) with a thin layer of chromium plate on the OD surface. The tube had been in service for approximately 33 years. Investigation (visual inspection, EDS deposit analysis, metallurgical examination, and unetched magnified images) supported the conclusion that failure occurred due to porous material typical of plug-type dezincification initiating from the inside surface. Where the dezincification had progressed through the tube wall, the chromium plate had exfoliated from the base material and cracked. Recommendations included replacing the piping with a more corrosion-resistant material such as red brass (UNS C23000), inhibited Admiralty brass (UNS C44300), or arsenical aluminum brass (UNS C68700).

Abstract
Gas turbines and other types of combustion turbomachinery are susceptible to hot corrosion at elevated temperatures. Two such cases resulting in the failure of a gas turbine component were investigated to learn more about the hot corrosion process and the underlying failure mechanisms. Each component was analyzed using optical and scanning electron microscopy, energy dispersive spectroscopy, mechanical testing, and nondestructive techniques. The results of the investigation provide insights on the influence of temperature, composition, and microstructure and the contributing effects of high-temperature oxidation on the hot corrosion process. Preventative measures are also discussed.

High-temperature corrosion can occur in numerous environments and is affected by various parameters such as temperature, alloy and protective coating compositions, stress, time, and gas composition. This article discusses the primary mechanisms of high-temperature corrosion, namely oxidation, carburization, metal dusting, nitridation, carbonitridation, sulfidation, and chloridation. Several other potential degradation processes, namely hot corrosion, hydrogen interactions, molten salts, aging, molten sand, erosion-corrosion, and environmental cracking, are discussed under boiler tube failures, molten salts for energy storage, and degradation and failures in gas turbines. The article describes the effects of environment on aero gas turbine engines and provides an overview of aging, diffusion, and interdiffusion phenomena. It also discusses the processes involved in high-temperature coatings that improve performance of superalloy.

Abstract
The truck beam of the left main landing gear (MGL) of a Boeing 707 airplane collapsed on the ground just after the aircraft was unloaded and refueled. The investigation revealed that failure was caused by the propagation of an intergranular crack originating from the bottom of the pit. The crack reached the critical size and caused failure by stress-corrosion cracking (SCC) under static loading conditions in service. The failed beam was protected by a well adhering paint system. However, the presence of adequate amounts of corrosion preventive compound films (CPC) on the surfaces of the failed beam could not be conclusively established because of the long term service exposure and presence of lubricants.

Abstract
To determine the effect of severe service on cast 357 aluminum pistons, a metallurgical evaluation was made of four pistons removed from the engine of the Hawk-Offenhauser car which had been driven by Rich Muther in the first Ontario, California 500 race. The pistons were studied by visual inspection, hardness traverses, radiography, dye penetrant inspection, chemical analysis, macrometallography, optical microscopy, and electron microscopy. The crown of one piston had a rough, crumbly deposit, which was detachable with a knife. Two pistons had remains of carbonaceous deposits. The fourth was severely hammered. It was concluded that the high temperatures developed in this engine created an environment too severe for 357 aluminum. Surfaces were so hot that the low-melting constituent melted. Then, the alloy oxidized rapidly to form Al2O3, an abrasive which further aggravated problems. The temperature in much of the piston was high enough to cause softening by overaging, lowering strength.

Abstract
Grate bars in the traveling grate indurators in several taconite processing units suffered excessive corrosion following a conversion from acid to fluxed pellet production procedures. The campaign life of the HH grade cast stainless steel bars was reduced from more than 7 years to approximately 9 months. Several corroded grate bars were examined metallographically and by electron microscopy to determine the causes of the accelerated corrosion. Chemical and X-ray diffraction analyses were also conducted, along with simulation tests to assess the role of alkali chlorides in the corrosion process. The basic cause of degradation was found to be hot corrosion caused by the deposition of alkali sulfates and chlorides. However this degradation may have been aggravated by thermal cycling and abrasion. The source of the salt was impurities in the flux. Two potential solutions were proposed: modification of the processing parameters to reduce the salt deposition and / or change of bar materials to a more resistant alloy.

High temperature corrosion may occur in numerous environments and is affected by factors such as temperature, alloy or protective coating composition, time, and gas composition. This article explains a number of potential degradation processes, namely, oxidation, carburization and metal dusting, sulfidation, hot corrosion, chloridation, hydrogen interactions, molten metals, molten salts, and aging reactions including sensitization, stress-corrosion cracking, and corrosion fatigue. It concludes with a discussion on various protective coatings, such as aluminide coatings, overlay coatings, thermal barrier coatings, and ceramic coatings.

Abstract
During natural gas drilling in the EMS region in 1956, considerable numbers of longitudinal cracks and transverse fractures occurred in the connecting pieces of the bore rods. The connectors were screwed onto the rods by means of a fine thread and tightly joined with it by shrinkage at 530 deg C. The connectors were made of SAE 4140 Cr-Mo steel. The material for the rod pipes was Fe-0.4C-1Mn steel. Structural stresses played a role in the cracking. Iron sulfide formed on the fracture planes and flake-like stress cracks occurred in the steel. The hydrogen sulfide content of the gas was the cause of damage. Hydrogen liberated by reaction with the iron caused the formation of iron sulfide after penetration of the steel, which had an explosive effect during molecular separation under high pressure. This in turn caused the crack formation in conjunction with the external and residual stresses.

Abstract
This article addresses the forms of corrosion that contribute directly to the failure of metal parts or that render them susceptible to failure by some other mechanism. It describes the mechanisms of corrosive attack for specific forms of corrosion such as galvanic corrosion, uniform corrosion, pitting and crevice corrosion, intergranular corrosion, and velocity-affected corrosion. The article contains a table that lists combinations of alloys and environments subjected to selective leaching and the elements removed by leaching.

A major cause of failure in components subjected to rolling or rolling/sliding contacts is contact fatigue. This article focuses on the rolling contact fatigue (RCF) performance and failure modes of overlay coatings such as those deposited by physical vapor deposition, chemical vapor deposition, and thermal spraying (TS). It provides a background to RCF in bearing steels in order to develop an understanding of failure modes in overlay coatings. The article describes the underpinning failure mechanisms of TiN and diamond-like carbon coatings. It presents an insight into the design considerations of coating-substrate material properties, coating thickness, and coating processes to combat RCF failure in TS coatings.

Abstract
Corrosion is the deterioration of a material by a reaction of that material with its environment. The realization that corrosion control can be profitable has been acknowledged repeatedly by industry, typically following costly business interruptions. This article describes the electrochemical nature of corrosion and provides the typical analysis of environmental- and corrosion-related failures. It presents common methods of testing of laboratory corrosion and discusses the processes involved in the prevention of environmental- and corrosion-related failures of metals and nonmetals.
