Abstract
The principal types of elevated-temperature mechanical failure are creep and stress rupture, stress relaxation, low- and high-cycle fatigue, thermal fatigue, tension overload, and combinations of these, as modified by environment. This article briefly reviews the applied aspects of creep-related failures, where the mechanical strength of a material becomes limited by creep rather than by its elastic limit. The majority of information provided is applicable to metallic materials, and only general information regarding creep-related failures of polymeric materials is given. The article also reviews various factors related to creep behavior and associated failures of materials used in high-temperature applications. The complex effects of creep-fatigue interaction, microstructural changes during classical creep, and nondestructive creep damage assessment of metallic materials are also discussed. The article describes the fracture characteristics of stress rupture. Information on various metallurgical instabilities is also provided. The article presents a description of thermal-fatigue cracks, as distinguished from creep-rupture cracks.

Abstract
An experimental high-temperature rotary valve was found stuck due to growth and distortion after approximately 100 h. Gas temperatures were suspected to have been high due to overfueled conditions. Both the rotor and housing in which it was stuck were annealed ferritic ductile iron similar to ASTM A395. Visual examination of the rotor revealed unusually heavy oxidation and thermal fatigue cracking along the edge of the gas passage. Material properties, including microstructure, composition, and hardness, of both the rotor and housing were evaluated to determine the cause of failure. The microstructure of the rotor was examined in three regions. The shaft material, the heavy section next to the gas passage and the thin edge of the rotor adjacent to the gas passage. The excessive gas temperatures were responsible for the expansion and distortion that prevented rotation of the rotor. Actual operating temperatures exceeded those intended for this application. The presence of transformation products in the brake-rotor edge indicated that the lower critical temperature had been exceeded during operation.

Abstract
Cracking occurred within the plastic jacket (injection molded from an impact-modified, 15% glass-fiber-reinforced PET resin.) of several assemblies used in a transportation application during an engineering testing regimen which involved cyclic thermal shock (exposing the parts to alternating temperatures of -40 and 180 deg C (-40 and 360 deg F)). Prior to molding, the resin had reportedly been dried at 135 deg C (275 deg F). The drying process usually lasted 6 h, but occasionally, the material was dried overnight. Comparison investigation (visual inspection, 20x SEM views, micro-FTIR, and analysis using DSC and TGA) with non-failed parts supported the conclusion that that the failure was via brittle fracture associated with the exertion of stresses that exceeded the strength of the resin as-molded caused by the disparity in the CTEs of the PET jacket and the mating steel sleeve. The drying process had exposed the resin to relatively high temperatures, which caused substantial molecular degradation, thus limiting the part's ability to withstand the stresses. The drying temperature was found to be significantly higher than the recommendation for the PET resin, and the testing itself exposed the parts to temperatures above the recognized limits for PET.

Abstract
A spindle made of hardenable 13% chromium steel X40 Cr13 (Material No. 1.4034) that was fastened to a superheated steam push rod made of high temperature structural steel 13Cr-Mo44 (Material No. 1.7335) by means of a convex fillet weld, fractured at the first operation of the rod directly next to the weld bead. Investigation showed that the fracture of the superheated steam push rod spindle was caused by hardening and hardening crack formation in the weld seams and adjoining areas. It would have been preferable to avoid welding near the cross sectional transitions altogether in consideration of the crack sensitivity of high hardenability steels. If for some reason this was not possible, then all precautions should have been taken that are applicable to the particular steel, such as preheating, slow cooling and stress relief tempering after welding. The selection of an austenitic additive material should have been considered because it could have equalized stresses due to its high elongation. Most probably, however, a material of lower hardenability should have been selected for the spindle if high operating properties were of paramount importance.

Abstract
A support arm on a front-end loader failed in a brittle manner while lifting a load. The arm had a cross section of 50 x 200 mm (2 x 8 in.). Material used for the arm was hot-rolled ASTM A572, grade 42 (type 1), steel, which exhibited poor impact properties in the as-rolled condition and had a ductile-to-brittle transition temperature exceeding 93 deg C (200 deg F). This transition temperature was much too high for the application. It was recommended that a modified ASTM A572, grade 42 (0.15% C max), type 1 or 2, steel be used (type 1, which contains niobium, may be needed to meet strength requirements). The steel should be specified to be killed, fine-grained, and normalized, with Charpy V-notch impact-energy values of 20 J (15 ft·lbf) at -46 deg C (-50 deg F) in the longitudinal direction and 20 J (15 ft·lbf) at -29 deg C (-20 deg F) in the transverse direction.

Abstract
A CrN coated restrike punch was made of WR-95 (similar to H-11), which was fluidized bed nitrided. The coated punch was used on hot Inconel at about 1040 deg C (1900 deg F). However, a water-soluble graphite coolant was used to maintain the punch temperature at 230 deg C (450 deg F). Visual and binocular inspection at 64+ revealed presence of cracks and complete washout of coating in the working area of the failed punch. Comparison of metallographic cross sections of used and unused punches revealed a significant microstructural transformation in case of the used punch. Presence of a yellow porous layer was clearly evident between the nitrided layer and the coating, in case of the used punch. Cracks were observed to propagate from the outer surface into the bulk. Oxidation was evident along the cracks. The microstructural transformation observed in the case of the used punch was a clear indication of high temperature exposure (due to insufficient cooling) during application. The most probable cause of failure was thermal fatigue.

Aluminum alloy BS.1476-HE.15 by virtue of its high strength and low density finds application in the form of bars or sections for cranes, bridges, and other such structures where a reduction in dead weight load and inertia stresses is advantageous. Bars and sections in H.15 alloy are mostly produced by extrusion. Some material processed this way has been prone to exfoliation corrosion. Extended aging for 24 h at a temperature of 185 deg C (365 deg F) virtually suppresses the tendency for exfoliation corrosion to develop. Also, the use of a sprayed coating, either of aluminum or Al-1Zn alloy, was effective in halting and preventing this form of attack. While alarming, the appearance of exfoliation corrosion provides a valuable warning to the engineer or inspector before a severe weakening of the particular sections has occurred.

Abstract
In an industrial application, 24 speed-increaser gearboxes were used to transmit 258 kW (346 hp) and increase speed from 55 to 375 rev/min. The gears were parallel shaft, single helical, carburized, and ground. The splash lubrication system used a mineral oil without antiscuff additives with ISO 100 viscosity. After about 250 h of operation, two gearboxes failed by bending fatigue. Investigation showed the primary failure mode was scuffing, and the earlier bending fatigue failures were caused by dynamic loads generated by the worn gear teeth. Testing of a prototype gearbox showed that the failure resulted from several interrelated factors: the lubricant viscosity was too low causing high temperatures; no antiscuff additives were used; a gearbox designed as a speed reducer was used as a speed increaser (the designer selected a long-addendum tooth for the pinion); the gear teeth were not provided with a coating or plating to ease running-in; and the gears were not run-in properly under reduced loads. The case suggests that such gear failures can be avoided if designers and operators recognize that the lubricant is an important component of a gearbox and appreciate that gear design requires the consideration and control of many interrelated factors.

Abstract
An octagonal steel ingot weighing 13 tons made of manganese-molybdenum steel developed gaping cross-cracks on all eight sides in the forging press during initial pressure application. It was reported that the steel had been melted in a basic 12-ton arc furnace, oxygenated, furnished with 42 kg of 75% ferrosilicon and 12 kg aluminum additions, alloyed with 160 kg of 80% ferromanganese, and finally deoxidized in the ladle with 42 kg calcium silicon. For metallographic examination a plate approximately 100 mm thick was cut parallel to one of the eight planes. Platelet-like particles could be discerned on the conchoidal fracture planes with the SEM. The precipitates proved to be thin and partially transparent platelets of a hexagonal crystal lattice whose parameters resemble those of AIN. The precipitates were at least in part still undissolved in spite of the long holding period at high initial forging temperature. Another block melted under the same conditions and immediately after the defective one, was forged into a gear ring without any trouble. This ring was free of grain boundary precipitates, but it contained only 0.012 % AI and 0.0102 % N.

Abstract
A pipe in the lateral wall of a boiler powering an aircraft carrier flat-top boat failed during a test at sea. The pipe was made from ASTM 192 steel, an adequate material for the application. Microstructural analysis along with equipment operating records provided valuable insight into what caused the pipe to rupture. Although the pipe had been replaced just 50 h before the accident, the analysis revealed incrustations and corrosion pits on the inner walls and oxidation on the outer walls. Microstructural changes were also observed, indicating that the steel was exposed to high temperatures. The combined effect of pitting, incrustations, and phase transformations caused the pipe to rupture.

Abstract
Within the first few months of operation of an 8 km (5 mile) long 455 mm (18 in.) diam high-pressure steam line between a coal-fired electricity-generating plant and a paper mill, several of the Inconel 600 bellows failed. The steam line operated at 6030 kPa (875 psi) and 420 deg C (790 deg F). Metallographic sections, energy-dispersive x-ray spectra, chemical analyses, tensile tests, and Auger microscope analyses showed the failed bellows met the specifications for the material. However, investigation also showed entire oxide thickness was contaminated with relatively large amounts of sodium, calcium, potassium, aluminum, and sulfur, alkali, alkali earth, and other contaminants that completely permeated even the thin oxides on the fracture surfaces. Additional investigation of the purity of the steam itself as reported by the power plant showed that corrosion and cracks were ultimately caused by the steam. While under normal operation, the steam's purity posed no problem to the material, during boiler cleaning operations, the generating plant had allowed contamination to get into the steam line.

Abstract
The self-powered flux detectors used in some nuclear reactors are Pt or V-cored co-axial cables with MgO as an insulator and Inconel 600 as the outer sheath material. The detectors are designed to operate in a He atmosphere; to maximize the conduction of heat (generated from the interaction with gamma radiation) and to prevent corrosion. A number of failures have occurred over the years because of a loss of the He cover gas in the assembly. This has resulted in either acid attack on the Inconel 600 sheath in a wet environment or gaseous corrosion in a dry environment. In the latter case, nitriding and embrittlement occurred at temperatures as low as 300 to 400 deg C (determined from an examination of the oxidation of the Zircaloy-2 carrier rod on which the detectors were mounted). Recent results are described and discussed in terms of the oxidation and nitriding kinetics of Zircaloy-2 and Inconel 600, respectively.

Abstract
This article reviews the applied aspects of creep and stress-rupture failures. It discusses the microstructural changes and bulk mechanical behavior of classical and nonclassical creep behavior. The article provides a description of microstructural changes and damage from creep deformation, including stress-rupture fractures. It also describes metallurgical instabilities, such as aging and carbide reactions, and evaluates the complex effects of creep-fatigue interaction. Abstract
A sleeve-shaped fire shield that operates inside one of two burner trains in an oil and gas processing unit ruptured after 15 y of service. A detailed analysis was conducted to determine how and why the sleeve failed. The investigation included visual inspection, chemical and gas analysis, mechanical property testing, stereomicroscopy, and metallographic examination. The fire sleeves are fabricated from 3-mm thick plate made of Incoloy 800 rolled into 540-mm diam sections welded along the seam. Three such sections are joined together by circumferential welds to form a single 2.8 m sleeve. The findings from the investigation indicated that internal oxidation corrosion, driven by high temperatures, was the primary cause of failure. Prolonged exposure to temperatures up to 760 °C resulted in sensitization of the material, making it vulnerable to grain boundary attack. This led to significant deterioration of the grain boundaries, causing extensive grain loss (grain dropping) and the subsequent thinning of sleeve walls. Prior to failure, some portions of the sleeve were only 1.6 mm thick, nearly half their original thickness.

Abstract
This article provides some new developments in elevated-temperature and life assessments. It is aimed at providing an overview of the damage mechanisms of concern, with a focus on creep, and the methodologies for design and in-service assessment of components operating at elevated temperatures. The article describes the stages of the creep curve, discusses processes involved in the extrapolation of creep data, and summarizes notable creep constitutive models and continuum damage mechanics models. It demonstrates the effects of stress relaxation and redistribution on the remaining life and discusses the Monkman-Grant relationship and multiaxiality. The article further provides information on high-temperature metallurgical changes and high-temperature hydrogen attack and the steps involved in the remaining-life prediction of high-temperature components. It presents case studies on heater tube creep testing and remaining-life assessment, and pressure vessel time-dependent stress analysis showing the effect of stress relaxation at hot spots.

Abstract
Several waterwall tubes in a power station boiler failed after ten years of service. The boiler is a suspension type equipped with 30 IK boxes where retractable soot blowers are inserted to clean the inside of the boiler using high-pressure steam. The tubes, which operate at 693 deg F (367 deg C) and 2935 psi (20.5 MPa), failed near the IK boxes as a result of thermal fatigue. Thermal fatigue damage was accelerated by repetitive exposure to water droplets from the soot blower and the associated rapid cooling.

This article discusses different types of mechanical fasteners, including threaded fasteners, rivets, blind fasteners, pin fasteners, special-purpose fasteners, and fasteners used with composite materials. It describes the origins and causes of fastener failures and with illustrative examples. Fatigue fracture in threaded fasteners and fretting in bolted machine parts are also discussed. The article provides a description of the different types of corrosion, such as atmospheric corrosion and liquid-immersion corrosion, in threaded fasteners. It also provides information on stress-corrosion cracking, hydrogen embrittlement, and liquid-metal embrittlement of bolts and nuts. The article explains the most commonly used protective metal coatings for ferrous metal fasteners. Zinc, cadmium, and aluminum are commonly used for such coatings. The article also illustrates the performance of the fasteners at elevated temperatures and concludes with a discussion on fastener failures in composites.

Abstract
This article focuses on the life assessment methods for elevated-temperature failure mechanisms and metallurgical instabilities that reduce life or cause loss of function or operating time of high-temperature components, namely, gas turbine blade, and power plant piping and tubing. The article discusses metallurgical instabilities of steel-based alloys and nickel-base superalloys. It provides information on several life assessment methods, namely, the life fraction rule, parameter-based assessments, the thermal-mechanical fatigue, coating evaluations, hardness testing, microstructural evaluations, the creep cavitation damage assessment, the oxide-scale-based life prediction, and high-temperature crack growth methods.
