This article describes the characteristics of tubing of heat exchangers with respect to general corrosion, stress-corrosion cracking, selective leaching, and oxygen-cell attack, with examples. It illustrates the examination of failed parts of heat exchangers by using sample selection, visual examination, microscopic examination, chemical analysis, and mechanical tests. The article explains corrosion fatigue of tubing of heat exchangers caused by aggressive environment and cyclic stress. It also discusses the effects of design, welding practices, and elevated temperatures on the failures of heat exchangers.

Abstract
This article provides an overview of the effects of various material- and process-related parameters on residual stress, distortion control, cracking, and microstructure/property relationships as they relate to various types of failure. It discusses phase transformations that occur during heat treating and describes the metallurgical sources of stress and distortion during heating and cooling. The article summarizes the effect of materials and the quench-process design on distortion and cracking and details the effect of cooling characteristics on residual stress and distortion. It also provides information on the methods of minimizing distortion and tempering. The article concludes with a discussion on the effect of heat treatment processes on microstructure/property-related failures.

Abstract
Several AISI type 321 stainless steel welded oil tank assemblies used on helicopter engine systems began to leak in service. One failure, a fracture on the aft side of a spot weld, was submitted for analysis. SEM fractography examination revealed fatigue failure. The failure initiated at an overload fracture near the root of the weld and was followed by mode III fatigue crack propagation (tearing) around the periphery of the weld. The initial overload fracture was caused by a high external load, which produced a concentrated stress and fracture at the weld root. The subsequent fatigue fracture was caused by engine vibrations during operation of the aircraft. Fracture characteristics indicated that the fatigue would not have occurred if the initial damage had not taken place.

A Stirling engine heat pipe failed after only 2h of operation in a test situation. Cracking at the leading edge of an evaporator fin allowed air to enter the system and react with the sodium coolant. The fin was fabricated from 0.8 mm (0.03 in.) thick Inconel 600 sheet. The wick material was type 316 stainless steel. Macro- and microexaminations of specimens from the failed heat pipe were conducted. The fin cracking was caused by overheating that produced intergranular corrosion in both the fin and the wick. Recommendations for alleviating the corrosion problem included reducing the heat flux, redesigning the wick, and reducing the oxygen content of the sodium.

A failure analysis was conducted on brass alloy 270 heat exchanger tubes that were pulled from a unit used to cool oil for the speed regulators and thrust bearings of a hydroelectric power plant. The tubes began to leak after approximately 5.5 years of service. Macrophotography and scanning electron microscopy were used to examine samples from the tubes. An energy-dispersive electron microprobe analysis was carried out to evaluate the zinc distribution. Results showed that the failure was due to dezincification. Replacement of the tubes with new tubes fabricated from a dezincification-resistant alloy was recommended.

Abstract
The thin plates within a type 309 stainless steel chlorinated solvent combustion preheater/heat exchanger designed to process fumes from a solvent coating process showed severe corrosion within 6 months of service. Within a year corrosion had produced holes in the plates, allowing gases to shunt across the preheater/exchanger. Metallographic examination of the plates showed that accelerated internal oxidation had been the cause of failure. Corrosion racks of candidate alloys (types 304, 309, and 316 stainless steels, Inconel 600, Inconel 625, Incoloy 800, Incoloy 825, and Inco alloy C-276) were placed directly in the hot gas stream, containing HCl and Cl2, for in situ testing. Results of this investigation showed that nickel-chromium corrosion-resistant alloys, such as Inconel 600, Inconel 625, and Inco alloy C-276, performed well in this environment. Laboratory testing of the same alloys, along with Inconel alloys 601, 617, and 690 and stainless steel type 347 was also conducted in a simulated waste incinerator nitrogen atmosphere containing 10% Co2, 9% O2, 4% HCl, 130 ppm HBr and 100 ppm SO2 at 595, 705, 815, and 925 deg C (1100, 1300,1500, and 1700 deg F). The tests confirmed the suitability of the nickel-chromium alloys for such an environment. Inconel 625 was selected for fabrication of a new preheater/exchanger.

Abstract
Several type 304L (UNS S30400) stainless steel seamless tubes in a high-pressure synthesis gas cooler condensing ammonia in a fertilizer plant leaked in an unexpectedly short time. Representative samples of the tubes were subjected to chemical analysis, hardness tests, and optical microscopy examination. The tests revealed that the tubes conformed to specification. Crack morphology indicated stress-corrosion cracking by chlorides present in the cooling water. Use of a duplex stainless steel (for example, UNS S32304 S31803) as a tube material was recommended.

Abstract
A Nicrofer 3718 sinter belt used in a sinter furnace operated at 965 deg C (1770 deg F) for the curing of nickel briquettes stretched and fractured after only 6 months in service. Macrofractographic, metallographic, and chemical analyses of several broken links of the woven belt and an unused section of new wire showed that the fracture resulted from sulfur attack and overheating during service. It was recommended that the sinter belt material be changed to Nicrofer 3220-H (alloy 800H).

A 150 mm (6 in.) diam, 1.6 mm (0.065 in.) thick alloy 800 1iner from an internal bypass line in a hydrogen reformer was removed from a waste heat boiler because of severe metal loss. Visual and metallographic examinations of the liner indicated severe metal wastage on the inner surface, along with sooty residue. Patterns similar to those associated with erosion/corrosion damage were observed. Microstructural examination of wasted areas revealed a bulk matrix composed of massive carbides, indicating that gross carburization and metal dusting had occurred. X-ray diffraction analysis showed that the carbides were primarily chromium based (Cr 23 C 7 and Cr 7 C 3 ). The sooty substance was identified as graphite. Wasted areas were ferromagnetic and the degree of ferromagnetism was directly related to the degree of wastage. Three actions were recommended: (1) inspection of the waste heat boiler to determine the extent of metal damage in other areas by measuring the degree of ferromagnetism, (2) replacement of metal determined to be magnetic, and (3) closer monitoring of temperatures in the region of the reformer furnace outlet.

A spiral heat exchanger made from 316L stainless steel developed a leak after eight years of service as a condenser on a distillation tower. Examination identified the leak as being located on the cooling water side in the heat affected zone (HAZ) of a weld joining two plates. Cooling water deposits were observed in a V-shaped corner formed by the weld. A metallurgical examination identified the presence of transgranular cracks in the HAZ on the cooling water side. Analysis of the cooling water revealed the presence of chlorides. Based on the metallurgical analysis and other findings, it was determined that the cracks and associated leak were the result of chloride stress-corrosion cracking.

This article addresses the effects of damage to equipment and structures due to explosions (blast), fire, and heat as well as the methodologies that are used by investigating teams to assess the damage and remaining life of the equipment. It discusses the steps involved in preliminary data collection and preparation. Before discussing the identification, evaluation, and use of explosion damage indicators, the article describes some of the more common events that are considered in incident investigations. The range of scenarios that can occur during explosions and the characteristics of each are also covered. In addition, the article primarily discusses level 1 and level 2 of fire and heat damage assessment and provides information on level 3 assessment.

This article introduces some of the general sources of heat treating problems with particular emphasis on problems caused by the actual heat treating process and the significant thermal and transformation stresses within a heat treated part. It addresses the design and material factors that cause a part to fail during heat treatment. The article discusses the problems associated with heating and furnaces, quenching media, quenching stresses, hardenability, tempering, carburizing, carbonitriding, and nitriding as well as potential stainless steel problems and problems associated with nonferrous heat treatments. The processes involved in cold working of certain ferrous and nonferrous alloys are also covered.

Abstract
Several nickel-base superalloy (UNS N06600) welded heat-exchanger tubes used in processing black liquor in a kraft paper mill failed prematurely. Leaking occurred through the tube walls at levels near the bottom tube sheet. The tubes had been installed as replacements for type 304 stainless steel tubes. Visual and stereoscopic examination revealed three types of corrosion on the inside surfaces of the tubes: uniform attack, deeper localized corrosive attack, and accelerated uniform attack. Metallographic analysis indicated that pronounced dissimilar-metal corrosion had occurred in the base metal immediately adjacent to the weld seam. The corrosion was attributed to exposure to nitric acid cleaning solution and was accelerated by galvanic differences between the tubes and a stainless steel tube sheet and between the base metal of the tubes and their dendritic weld seams. A change to type 304 stainless steel tubing made without dendritic weld seams was recommended.

Abstract
After being in service for ten years, two admiralty brass heat-exchanger tubes from a cooler in a refinery catalytic reforming unit cracked circumferentially in the area of U-bends. A blunt transgranular cracking with minimal branching propagating from the inside surface of the tube was revealed by metallography which was typical of cracking by corrosion fatigue mechanism. Corrosion deposits on both the inside- and outside-diam surfaces were found in the tubes. The presence of copper, zinc, iron, and small amounts of chloride, sulfur, silicon, tin, and manganese was revealed by energy-dispersive analysis of the deposits. It was interpreted by the hardness values (higher than typical for annealed copper tubing) that the tubes may not have been annealed after the U-bends were formed and thus the role of residual stresses in the crack was revealed. It was concluded that the tubes failed by corrosion fatigue initiated by pitting at the inside-diam surface. The tubes were recommended to be annealed after bending to reduce residual stresses from the bending operation to an acceptable level.

Gross wastage and embrittlement were observed in plain carbon steel desuperheaters in five new Naval power plants. The gross wastage could be duplicated in laboratory bomb tests using sodium hydroxide solutions and was concluded to be caused by free caustic concentrated by high heat flux. The embrittlement was shown to be caused by the flow of corrosion generated hydrogen which converted the cementite to methane which nucleated voids in the steel. A thermodynamic estimate indicated that a small amount of chromium would stabilize the carbides against decomposition by hydrogen in this temperature range, and laboratory tests with 2-14% Cr steel verified this.

A recuperator for blast heating of a cupola furnace became unserviceable because of the brittle fracture of several finned tubes made of heat resistant cast steel containing 1.4C, 2.3Si and 28Cr. The service temperature was reported as 850 deg C. This led to the suspicion that the fracturing had something to do with the precipitation of sigma phase. Metallographic examination showed that the multiaxial stresses caused by sigma phase formation and the related embrittlement was the cause for the fracture of the recuperator. A steel of lower chromium content with no or little tendency for sigma phase formation would have had adequate corrosion resistance at the relatively low service temperature.

Over a period of about one year, three RA 330 alloy salt pots from a single heat-treating plant were submitted to failure analysis. All of the pots, which had 9.5 mm thick walls, were used primarily to contain neutral salts at temperatures from about 815 to 900 deg C (1500 to 1650 deg F). However, some cyaniding was also performed in these pots, which, when not in use, were idled at 760 deg C (1400 deg F). It was reported that sludge was removed from the bottom of the pots once a day. Normal pot life varied from about 6 to 20 months. The pots were removed from the furnace, visually inspected, and rotated 120 deg every three weeks to ensure that no single location was overheated for a prolonged period of time. Analysis (visual inspection, chemical analysis, metallographic examination, and x-ray analysis, 60x micrograph etched with 10% oxalic acid) supported the conclusion that the cause of failure of each of the three salt pots was severe intergranular corrosion accompanied by substantial chromium depletion. No recommendations were made.

Three radially-cracked disks that circulated the protective gases in a bell-type annealing furnace were examined. During service they had been heated in cycles of 48 h to 720 deg C for 3 h each time, then were kept at temperature for 15 h followed by cooling to 40 deg C in 30 h, while rotating at 1750 rpm. Two disks were cracked at the inner face of the sheet metal rim while the rim of the third was completely cracked through. An analysis of the sheet metal rim of one of the disks showed the following composition: 0.06C, 1.98Si, 25.8Cr, and 35.8Ni. A steel of such high chromium content was susceptible to s-phase formation when annealed under 800 deg C. The material selected was therefore unsuitable for the stress to be anticipated. In view of the required oxidation resistance, a chromium-silicon or chromium-aluminum steel with 6 or 13% Cr would have been adequate. If the high temperature strength of these steels proved inadequate, an alloy lower in chromium would have been preferable.
