Abstract
Cracks were discovered in the cast 17-4 PH stainless steel outboard leading edge flap support of an aircraft wing during overhaul inspection. Failure analysis focused on an apparently intergranular area of fracture surface. It was determined that the original mode of crack growth was cleavage, probably caused by cast-in hydrogen. The intergranular appearance resulted from heat treatment of the already cracked part, which caused the formation of grain-boundary “growth figures” on the exposed crack surfaces. It was recommended that the castings be more closely inspected for defects before further processing and that foundry practices be reviewed to correct deficiencies leading to excessive hydrogen absorption during melting and casting.

Abstract
A femoral knee implant was returned to the casting vendor for analysis after exhibiting poor bond strength between the cast substrate and a sintered porous coating. Both the coating and the substrate were manufactured from a cobalt-chromium-molybdenum alloy. Metallographic analysis indicated that a decarburized layer existed on all surfaces of the casting, which prevented bonding during the sintering thermal cycle. Bead-to-bead bonding within the coating appeared sufficient, and no decarburized layer was present on the bead surfaces. It was concluded that the decarburization did not occur during the sintering thermal cycle. It was recommended that the prosthetic manufacturer investigate atmosphere controls for all thermal cycles prior to coating.

Abstract
An investigation was conducted to determine the cause of numerous cracks and other defects on the surface of a cast ASTM A743 grade CA-15 stainless steel main boiler feed pump impeller. The surface was examined using a stereomicroscope, and macrofractography was conducted on several cross sections removed from the impeller body. Areas that appeared to have the most severe surface damage were sectioned, fractured open, and examined using SEM. The chemistry of the impeller and an apparent repair weld were also analyzed. The examination indicated that the cracks were shrinkage voids from the original casting process. Surface repair welds had been used to fill in or cover over larger shrinkage cavities. It was recommended that more stringent visual and nondestructive examination criteria be established for the castings.

Abstract
A CF-8M (cast type 316) neck liner or manway was removed from the top of a digester vessel. Repeated attempts to repair the part in the field during its life cycle of many years had failed to keep the unit from leaking. The casting was a CF-8M modified with the molybdenum level at the top end of the range. The plate was standard 317L material. The filler metal was type 316, although marginal in molybdenum content. Investigation (visual inspection, chemical analysis, micrographs, and metallographic examination) supported the conclusion that the damage to the neck liner was due to Cl-SCC in an area of debris buildup. It appeared the original casting suffered SCC in a low-oxygen area high in chlorides from repeated wet/dry cycles where there was a buildup of debris. Recommendations included redesigning the neck liner to eliminate the abrupt change where there was debris buildup. If redesign was impossible, an alloy more resistant to Cl-SCC, such as a duplex stainless steel or a high-molybdenum (4 to 6%) austenitic stainless steel, should be used.

Abstract
A section of cast iron water main pipe contained a hole approximately 6.4 x 3.8 cm (2.5 x 1.5 in.). The pipe was laid in clay type soil. Examination revealed severe pitting around the hole and at the opposite side of the outside diam. A macroscopic examination of a pipe section at the hole area showed that the porosity extended a considerable distance into the pipe wall. Metallographic examination revealed a graphite structure distribution expected in centrifugally cast iron with a hypoeutectic carbon equivalent. Chemical analyses of a nonporous sample had a composition typical of cast iron pipe. Chemical analyses of the porous region had a substantial increase in carbon, silicon, phosphorus, and sulfur. The porous appearance and the composition of the soft porous residue confirmed graphitic corrosion. The selective leaching of iron leaves a residue rich in carbon, silicon, and phosphorus. The high sulfur content is attributed to ferrous sulfide from a sulfate reducing bacteria frequently associated with clay soils. Reinforced coal tar protective coating was recommended.

Abstract
A fan support casting failed unexpectedly while running at 1800 rpm in pulp at 65 deg C (150 deg F). The leading edge of the blade exhibited deep spongy holes leading to reduced section and finally to fracture of the part when the remaining section size was insufficient to support the load. Analysis showed the support casting to be a standard 8620 type composition with a hardness of 311 HRB. The design of the casting was not streamlined. There were several square corners present where great pressure differences could be generated. This was a case of erosion-corrosion with the classic spongy appearance of cavitation. Two changes were proposed: streamlining the part to avoid abrupt changes in fluid flow; and a change in alloy to a more corrosion-resistant material (304 or preferably 316) to increase the tenacity of protective films.

Abstract
Following a freight train derailment, part of a fractured side frame was retained for study because a portion of its fracture surface exhibited a rock candy appearance and black scale. It was suspected of having failed, thereby precipitating the derailment. Metallography, scanning electron microscopy, EDXA, and x-ray mapping were used to study the steel in the vicinity of this part of the fracture surface. It was found to be contaminated with copper. Debye-Scherrer x-ray diffraction patterns obtained from the scale showed that it consisted of magnetite and hematite. It was concluded that some copper was accidentally left in the mold when the casting was poured. Liquid copper, carrying with it oxygen in solution, penetrated the austenite grain boundaries as the steel cooled. The oxygen reacted with the steel producing a network of scale outlining the austenite grain structure. When the casting fractured as a result of the derailment, the fracture followed the scale in the contaminated region thus creating the “rock candy” fracture.

Abstract
A very large diameter worm gear that had been in service in a dam for more than 60 years exhibited cracks and was removed. It was reported that the high-strength, low-ductility cast bronze gear was only rarely stressed during service, associated with infrequent opening and closing of gates. Due to the age of the gear and the time frame of its manufacture, no original material specifications or strength requirements could be located. Likewise, no maintenance records of possible repairs to the gear were available. Investigation (visual inspection, chemical analysis, tension and hardness testing, 119x SEM images, and potassium dichromate etched 297x metallographic images) supported the conclusion that the bronze gear cracked via mixed-mode overload, rather than by a progressive mechanism such as fatigue or stress-corrosion cracking. The cracking was not associated with regions that would be highly stressed and did not appear to be consistently correlated to casting imperfections, repair welds, or associated heat-affected zones. Cracking across the gear face suggested that bending forces from misalignment were likely responsible for the cracking. Recommendations included further review of the potential root cause.

Abstract
During the operation of tractors with cantilevered body, the lateral wall of the hypoeutectic cast iron cylinder blocks cracked repeatedly. Three of the blocks were examined. The grain structure of the thick-walled part consisted of uniformly distributed graphite of medium flake size in a basic mass of pearlite with little ferrite. But the thin-walled part showed a structure of dendrites of precipitated primary solid solution grains with pearlitic-ferritic structure and a residual liquid phase with granular graphite in the ferritic matrix. The structure was formed by undercooling of the residual melt. In this case, it was promoted by fast cooling of the thin wall and had comparatively low strength. The fracture formation in the cylinder blocks was ascribed primarily to casting stresses. They could be alleviated by better filleting of the transition cross sections. The fracture was promoted by the formation of undercooled microstructure of low strength in the thin-walled part. Similar damage appeared in a cylinder head, in which case, the cracks were promoted by a supercooled structure.

Abstract
After 14 months of service, cracks were discovered in castings and bolts used to fasten together braces, posts, and other structural members of a cooling tower, where they were subjected to externally applied stresses. The castings were made of copper alloys C86200 and C86300 (manganese bronze). The bolts and nuts were made of copper alloy C46400 (naval brass, uninhibited). The water that was circulated through the tower had high concentrations of oxygen, carbon dioxide, and chloramines. Analysis (visual inspection, bend tests, fractographs, 50x unetched micrographs, 100x micrographs etched with H4OH, and 500x micrographs) supported the conclusions that the castings and bolts failed by SCC caused by the combined effects of dezincification damage and applied stresses. Recommendations included replacing the castings with copper alloy C87200 (cast silicon bronze) castings. Replacement bolts and nuts should be made from copper alloy C65100 or C65500 (wrought silicon bronze).

The conveyor chain link failed by fracturing through a fabrication weld after some time in service. The link was made of cast low-alloy steel heat treated to a hardness of 285 HRB. The fabrication weld was made using E7018 electrodes. The fracture surfaces were almost entirely covered with beach marks, indicating fatigue cracking. The beach marks emanated from a 6.4 mm (1/4 in.) wide band of unusual appearance running across the center of the fracture. Saw cuts were made perpendicular to both of the fracture surfaces and across the unusual-looking bands. The cut surfaces were ground and etched with ammonium persulfate solution revealing that complete penetration had not been achieved at the weld root. The band observed in the fracture was apparently part of the unfused weld-preparation surface at the root of the weld. This failure was caused by fatigue that initiated at an incomplete penetration defect at the root of the fabrication weld. As a result of this failure, steps were taken to ensure that good welding practice (back-gouging) would be followed in the future fabrication of these links.

This article describes the visual, fractographic, and metallographic evidence typically encountered when analyzing stress rupture of turbine airfoils. Stress-rupture fractures are generally heavily oxidized, tend to be rough in texture, and are primarily intergranular and/or interdendritic in appearance compared to smoother, transgranular fatigue type fractures. Often, gross plastic yielding is visible on a macroscopic scale. Commonly observed microstructural characteristics include creep voiding along grain boundaries and/or interdendritic regions. Internal voids can also nucleate at carbides and other microconstituents, especially in single crystal castings that do not possess grain boundaries.

Abstract
A 1-in. diam pump spindle fractured within the length covered by the boss of the impeller which was attached to the spindle by means of an axial screw. The pump had been in use in a chemical plant handling mixtures of organic liquids and dilute sulfuric acid having a pH value of 2 to 4 at temperatures of 80 to 90 deg C (176 to 194 deg F). The fracture was unusual in that it was of a fibrous nature, the fibers-which were orientated radially-were readily detachable. The surface of the spindle adjacent to the fracture had an etched appearance and the mode of cracking in this region suggested that failure resulted from an intergranular attack. Subsequent microscope examination confirmed the generally intergranular mode of failure. A macro-etched section near the fracture revealed a radial arrangement of columnar crystals, indicating that the spindle was a cast and not a wrought product as had been presumed. Spectroscope examination showed this particular composition (Fe-23Cr-18Ni-1.8Mo-1.2Si) did not conform to a standard specification and is apparently a proprietary alloy. It was evident that the particular mode of failure was related to the inherent structure of the material.

Abstract
A tool used to stretch reinforcement wires in prestressed concrete failed. All eight individual jaws were broken. Visual examination of the fracture surfaces indicated that about half of the broken parts had a partially dendritic appearance. Further, fracture surfaces near the exteriors of the parts were clean and smooth, and there was evidence of a case. Examination of the flat surfaces of the parts revealed surface cracking where actual failure had not occurred. Chemical analysis showed the material to be a low-alloy carburizing steel. The microstructure was compatible with a steel which is cast, carburized, quenched, and tempered. The structure was generally satisfactory, except for the presence of severe shrinkage porosity. It was concluded that the presence of shrinkage porosity in critical areas was the primary cause of fracture. Extremely high hardness indicating a lack of adequate tempering was the secondary cause.

A sand-cast gray iron flanged nut was used to adjust the upper roll on a 3.05 m (10 ft) pyramid-type plate-bending machine. The flange broke away from the body of the nut during service. Analysis (visual inspection and 150x micrographs of sections etched with nital) supported the conclusions that brittle fracture of the flange from the body was the result of overload caused by misalignment between the flange and the roll holder. The microstructure contained graphite flakes of excessive size and inclusions in critical areas; however, these metallurgical imperfections did not appear to have had significant effects on the fracture. Recommendations included carefully and properly aligning the flange surface with the roll holder to achieve uniform distribution of the load. Also, a more ductile metal, such as steel or ductile iron, would be more suitable for this application and would require less exact alignment.

Abstract
A die-cast zinc adapter used in a snowthrower failed catastrophically in a brittle overload manner. The component had a chemical composition similar to standard zinc alloy ZA-27 (UNS Z35840), although the iron content was much higher and the copper slightly lower. The mechanical properties and alloy designation were not specified. Investigation (visual inspection, 187x SEM images, unetched 30x images, hardness testing, and chemical analysis) of both the failed adapter and an exemplar casting from known-good lot supported the conclusion that the casting failed as a result of brittle overload fracture due to excessive iron-zinc phase and gross porosity. These conditions acted synergistically to reduce the strength of the material. The composition was nonstandard, and the inherent brittleness suggested that it was unlikely that this material was an intentional proprietary alloy. No recommendations were made.

Abstract
Several diesel-engine rocker levers (malleable iron similar to ASTM A 602, grade M7002) failed at low hours in overspeed, over-fuel, highly loaded developmental engine tests. Identical rocker levers had performed acceptably in normal engine tests. The rocker levers were failing through the radius of an adjusting screw arm. The typical fracture face exhibited two distinct modes of crack propagation: the upper portion indicated overload at final fracture, whereas the majority of the fracture suggested a fatigue fracture. Investigation (visual inspection, 1.5x/30x/60x magnification, and nital etched 300x magnification) supported the conclusion that the rocker levers failed in fatigue, with casting defects, or spiking, acting as stress raisers to initiate failures in highly loaded engine tests. Recommendations included shot peening of the levers as an interim measure to reduce the possibility of failure and redesign to increase the cross-sectional area of the levers.

Abstract
Liquid penetrant inspection of an ASTM A296 grade CA-15 residual heat removal pump impeller from a nuclear plant revealed a crack like indication that approximated the outer contour of the wear ring. Abstract
This article focuses on the general root causes of failure attributed to the casting process, casting material, and design with examples. The casting processes discussed include gravity die casting, pressure die casting, semisolid casting, squeeze casting, and centrifugal casting. Cast iron, gray cast iron, malleable irons, ductile iron, low-alloy steel castings, austenitic steels, corrosion-resistant castings, and cast aluminum alloys are the materials discussed. The article describes the general types of discontinuities or imperfections for traditional casting with sand molds. It presents the international classification of common casting defects in a tabular form.
