Abstract
Failed ferrous components were analyzed from a crane that operated on an offshore platform. The crane failed during operation and fell into the sea. The brake spring on the boom hoist was found to have fractured in four places. The spring contained a line defect (seam) that was the source of each crack. The fracture of the oil quenched and tempered (HRC 50 ASTM A229) spring was by stress-corrosion cracking after the crane fell into the sea because fatigue cannot account for the fractures observed. The crane failure was caused by an overload created by the operator catching a free-falling load.

Abstract
The failure of a 90-10 cupronickel heat exchanger tube resulted in flooding of the vessel and subsequently sinking it. The corrosion of the cupronickel alloy was facilitated by the high sulfur content of the seawater in which it operated. The failure modes were anodic dissolution and copper reprecipitation.

Abstract
This article addresses some established protocols for characterizing thermoplastics and whether they are homogeneous resins, alloyed, or blended compositions or highly modified thermoplastic composites. It begins with a discussion on characterizing mechanical, rheological, and thermal properties of polymer. This is followed by a section describing molecular weight determination using viscosity measurements. Next, the article discusses the use of cone and plate and parallel plate geometries in melt rheology. It then reviews the processes involved in the analysis of thermoplastic resins by chromatography. Finally, the article covers three operations of thermoanalysis, namely differential scanning calorimetry, thermogravimetric analysis, and thermomechanical testing.

Abstract
Breech bolt assemblies from the Gatling guns used on fighter aircraft failed during firing tests. Metallography of the failed components revealed considerable decarburization which resulted in a loss of surface hardness. It was also determined that the maraging steel components were not in the nitrided condition as was required. This resulted in lower wear and fatigue resistance. These components also had a silicon content nearly double of that specified. The high silicon content lowered the notch tensile strength and toughness of the components.

Abstract
Linear indications on the outer surface of a cross in a piping system were revealed by dye-penetrant examination. The cross was specified to be SA403 type WP 304 stainless steel. The cross had been subjected to induction-heating stress improvement. The linear indications on the cross were located in wide bands running circumferentially below the cross-to-cap weld and above the cap-to-discharge-pipe weld. The material was found to conform to the requirements both in terms of hardness and strength. Intergranular cracks filled with oxide were observed on metallographic analysis of a sectioned and oxalic acid etched sample. The grain size was found to exceed the ASTM standard. No indications of sensitization were observed during testing with practice A of ASTM A 262. Definitive evidence of contaminants to support SCC as the failure mechanism was not disclosed during analysis. It was concluded that overheating or burning of the forging, which classically results in large grain size, intergranular fractures, and fine oxide particles dispersed throughout the grains was the possible reason for the failure.

Abstract
The US Army Research Laboratory performed a failure investigation on a broken main landing gear mount from an AH-64 Apache attack helicopter. A component had failed in flight, and initially prevented the helicopter from safely landing. In order to avoid a catastrophe, the pilot had to perform a low hover maneuver to the maintenance facility, where ground crews assembled concrete blocks at the appropriate height to allow the aircraft to safely touch down. The failed part was fabricated from maraging 300 grade steel (2,068 MPa [300 ksi] ultimate tensile strength), and was subjected to visual inspection/light optical microscopy, metallography, electron microscopy, energy dispersive spectroscopy, chemical analysis, and mechanical testing. It was observed that the vacuum cadmium coating adjacent to the fracture plane had worn off and corroded in service, thus allowing pitting corrosion to occur. The failure was hydrogen-assisted and was attributed to stress corrosion cracking (SCC) and/or corrosion fatigue (CF). Contributing to the failure was the fact that the material grain size was approximately double the required size, most likely caused from higher than nominal temperatures during thermal treatment. These large grains offered less resistance to fatigue and SCC. In addition, evidence of titanium-carbo-nitrides was detected at the grain boundaries of this material that was prohibited according to the governing specification. This phase is formed at higher thermal treatment temperatures (consistent with the large grains) and tends to embrittle the alloy. It is possible that this phase may have contributed to the intergranular attack. Recommendations were offered with respect to the use of a dry film lubricant over the cadmium coated region, and the possibility of choosing an alternative material with a lower notch sensitivity. In addition, the temperature at which this alloy is treated must be monitored to prevent coarse grain growth. As a result of this investigation and in an effort to eliminate future failures, ARL assisted in developing a cadmium brush plating procedure, and qualified two Army maintenance facilities for field repair of these components.

Abstract
Cracks occurred in a new ship hull after only three months in service. It was noted that the 5xxx series of aluminum alloys are often selected for weldability and are generally very resistant to corrosion. However, if the material has prolonged exposure at slightly elevated temperatures of 66 to 180 deg C (150 to 350 deg F), an alloy such as 5083 can become susceptible to intergranular corrosion. Investigation (visual inspection, corrosion testing, SEM images) supported the conclusion that the cracks occurred because during exposures to chloride solutions like seawater, galvanic couples formed between precipitates and the alloy matrix, leading to severe intergranular attack. No recommendations were made.

Abstract
The origins of the casting are unknown. It is included here as a classic case of intergranular corrosion. The part (apparently a pump outlet) was named the “rubber casting” because of the severity of the intergranular attack. Every grain boundary has been attacked to the extent that the casting could be twisted and stretched as through made of rubber. The chemistry of the casting was acceptable for CN-7M. The reason the part failed is a continuous film of carbide with a continuous crack running parallel to the carbides. This sensitized structure produces an area depleted in protective chromium, making it susceptible to corrosion. Two solutions to this problem are available. The simplest is to ensure correct heat treatment to dissolve grain-boundary carbide film and return the protective chromium to the depleted zone. Alternatively, a low-carbon (0.03% maximum C, for example, CF-3) grade can be specified. Procedures are given in a reference for screening castings that may be susceptible to intergranular corrosion due to processing errors.

Abstract
Cracks formed on cylinder inserts from a water-cooled locomotive diesel engine, on the water side in the neck between the cylindrical part and the collar. Cracks were revealed by magnetic-particle inspection. As a rule, several parallel cracks had appeared, some of which were very fine. The part played by corrosion in the formation of the cracks was demonstrated with the help of metallographic techniques. The surface regions of the cracks widened into funnel form, which is a result of the corrosive influence of the cooling water. Actual corrosion pits could not be found indicating that the vibrational stresses had a greater share in the damage than the corrosive influence. Cracks appeared initially only in those engines in which no corrosion inhibitor had been added to the cooling water. The cracking was caused by corrosion fatigue. The combined presence of a corrosive medium and cyclical operating stress was needed to cause cracks. No cracks appeared when corrosion inhibitor was added to the cooling water.

Abstract
A shaft which carried the diverter sheave wheel of an electric goods lift failed, resulting in the cage failing to the bottom of the well. Failure had taken place at a reduction in diam at which no filet radius existed. Metallurgical examination did not disclose any abnormal features. The material was a mild steel in the normalized condition. The appearance of the fracture indicated failure was due to bending stresses. The absence of any fillet radius at the reduction in diam provided a region of stress concentration from which fatigue cracks developed.

Abstract
Rheology is defined as the study of the flow and deformation of matter. This article begins with an examination of flow behavior. It describes the geometries and methods employed for rheological testing of polymers in their molten state. It also discusses materials that are predominantly in the solid state and the methods employed for solids testing. Examples of unidirectional and dynamic oscillatory testing are provided for different mechanical behaviors.

Abstract
Corrosive wear is defined as surface damage caused by wear in a corrosive environment, involving combined attacks from wear and corrosion. This article begins with a discussion on several typical forms of corrosive wear encountered in industry, followed by a discussion on mechanisms for corrosive wear. Next, the article explains testing methods and characterization of corrosive wear. Various factors that influence corrosive wear are then covered. The article concludes with general guidelines for material selection against corrosive wear.

Abstract
During installation, a clamp-strap assembly, specified to be type 410 stainless steel-austenitized at 955 to 1010 deg C (1750 to 1850 deg F), oil quenched, and tempered at 565 deg C (1050 deg F) for 2 h to achieve a hardness of 30 to 35 HRC, and used for securing the caging mechanism on a star-tracking telescope, fractured transversely across two rivet holes closest to one edge of the pin retainer in a completely brittle manner. Comparison with a non-failed strap using microscopic examination, spectrographic analysis, and slow-bend tests showed that both fit the 410 stainless steel specs, but hardness and grain size were different. Reheat treatment of full-width specimens showed that coarse grain size (ASTM 2 to 3) was responsible for the brittle fracture, and excessively high temperature during austenitizing caused the large grain size in the failed strap. The fact that the hardness of the strap that failed was lower than the specified hardness of 30 to 35 HRC had no effect on the failure because that of the non-failed strap was even lower. Recommendation was that the strap should be heat treated as specified to maintain the required ductility and grain size.

Abstract
Leakage was detected in a malleable iron elbow (ASTM A 47, grade 35018) after only three months in service. Life expectancy for the elbow was 12 to 24 months. The piping alternately supplied steam and cooling water to a tire-curing press. The supply line and elbow were subjected to 14 heating and cooling cycles per hour for at least 16 h/day, or a minimum of 224 cycles/day. Steam and water pressure were 1035 kPa (150 psi) and 895 kPa (130 psi) respectively, and water-flow rate was estimated to be 1325 L/min (350 gal/min) based on pump capacity. Water-inlet temperature was 10 to 15 deg C (50 to 60 deg F) and outlet temperature was 50 to 60 deg C (120 to 140 deg F). The pH of the water was 6.9. Investigation (visual inspection, chemical analysis, and 67x nital etched micrographs) supported the conclusion that the elbows had been given the usual annealing and normalizing treatment for ferritizing malleable iron. This resulted in lower resistance to erosion and corrosion than pearlitic malleable iron. Recommendations included replacing the elbows with heat-treated fittings with a pearlitic malleable microstructure.

Abstract
One main undercarriage axle made of high strength alloy steel was subjected to simulated fatigue test for 6000 h of service. After only 300 h it broke in two along the sharp radius. The fracture revealed a coarse, irregular, and brittle surface before final fracture by thick angular shear lip zone. The presence of micropores in the cleavage facets as well as at the grain boundaries and hairline type crack indications under SEM examination were all suggestive of hydrogen embrittlement. On the basis of investigation results and observations, it was concluded that the transverse breakage of the axle had occurred intergranularly in a brittle manner, possibly, initiated by a shallow zone of fatigue along the sharp radius acting as stress riser.

Abstract
Failure analysis is an investigative process that uses visual observations of features present on a failed component fracture surface combined with component and environmental conditions to determine the root cause of a failure. The primary means of recording the conditions and features observed during a failure analysis investigation is photography. Failure analysis photographic imaging is a combination of both science and art; experience and proper imaging techniques are required to produce an accurate and meaningful fracture surface photograph. This article reviews photographic principles and techniques as applied to failure analysis, both in the field and in the laboratory. The discussion covers the processes involved in field and laboratory photographic documentations, provides a description of professional digital cameras, and gives information on photographic lighting and microscopic photography. Special techniques can be employed to deal with highly reflective conditions and are also described in this article.

Abstract
Near-surface porosity in zinc die castings that were subsequently plated with copper, nickel, and bright chromium was causing blemishes in the plating. Identifying die casting turbulence and hot spots were keys to process modifications that subsequently allowed porosity to be greatly minimized.
