Abstract
A flanged 100 mm (4 in.) diam low-carbon steel spool piece lined with Teflon was removed from a sulfuric acid denitrification system after cracks were observed in the painted coating. Visual and microstructural examination along with SEM fractography revealed scaled iron oxides on all opened crack surfaces. The surfaces had a faceted morphology, indicating intergranular fracture. Cracks originated at the interface between the tube and the Teflon liner Corrosion products were found caked into the intergranular region between the liner and the spool. The portion of the liner that had been exposed to the process stream was discolored. Failure of the spool was attributed to stress-corrosion cracking promoted by the presence of nitrates. Nitric acid contaminant in the sulfuric acid stream had diffused through the liner and accumulated in the annular space. Use of a liner that is more impermeable to the diffusion of ionic species was recommended.

Abstract
An E-Brite /Ferralium explosively bonded tube sheet in a nitric acid condenser was removed from service because of corrosion. Visual and metallographic examination of tube sheet samples revealed severe cracking in the heat-affected zone between the outer tubes and the weld joining the tube sheet to the floating skirt. Cracks penetrated deep into the tube sheet, and occasionally into the tube walls. The microstructures of both alloys and of the weld appeared normal. Intergranular corrosion characteristic of end-grain attack was apparent. A low dead spot at the skirt / tube sheet joint allowed the Nox to condense and subsequently reboil. This, coupled with repeated repair welding in the area, reduced resistance to acid attack. Intergranular corrosion continued until failure. Recommendations included changing operating parameter inlet to prevent HNO3 condensation outside the inlet and replacement of the floating skirt with virgin material (i.e., material unaffected by weld repairs).

Abstract
Although field corrosion tests had indicated that type 316L stainless steel would be a suitable material for neutralization tanks, the vessels suffered severe corrosion when placed in service. Welded coupons of type 316L had been tested along with similar Alloy 20Cb® (UNS NO8020) specimens in a lead-lined tank equipped with copper coils that had served in this function prior to construction of the new tanks. Both materials exhibited virtually no corrosion and no preferential weld attack. Type 316L was selected for the project. The subsequent corrosion was the result of the borderline passivity of type 316L in hot dilute sulfuric acid (about 0.1%). Inaccuracy of the testing was attributed to the presence of cupric ions in the lead-lined vessel fluids, which had been released by corrosion of the copper coils. Careful control of both temperature and pH was recommended to reduce the corrosion to an acceptable limit.

Abstract
The interior of a cylindrical tank used for the road transport of concentrated sulfuric acid revealed severe blistering of the plates, mainly over the crown and more particularly on the first ring. The tank, made in 1958, was of welded construction, the material being mild steel plate. Some of the blisters were pierced by drilling a hole in the center and at the same time applying a small flame. In several cases combustion of the escaping gas caused minor explosions, a result characteristic of hydrogen. Etching showed the material to be a low-carbon steel in the partly spheroidized condition. There was no evidence of cracking of the material in the region of the blisters and bend tests demonstrated it possessed satisfactory ductility. The primary cause of the blistering was ascribed to the presence of discontinuities within the plate. This provided cavities in which the hydrogen was able to accumulate and build up pressure. Had the material been free from discontinuities of appreciable size, the blistering would not have occurred.

Abstract
Alloy 430 stainless steel tube-to-header welds failed in a heat recovery steam generator (HRSG) within one year of commissioning. The HRSG was in a combined cycle, gas-fired, combustion turbine electric power plant. Alloy 430, a 17% Cr ferritic stainless steel, was selected because of its resistance to chloride and sulfuric acid dewpoint corrosion under conditions potentially present in the HRSG low-pressure feedwater economizer. Intergranular corrosion and cracking were found in the weld metal and heat-affected zones. The hardness in these regions was up to 35 HRC, and the weld had received a postweld heat treatment (PWHT). Metallographic examination revealed that the corroded areas contained undertempered martensite. Fully tempered weld areas with a hardness of 93 HRB were not attacked. No evidence of corrosion fatigue was found. Uneven temperature control during PWHT was the most likely cause of failure.

Abstract
Several nickel-base superalloy (UNS N06600) welded heat-exchanger tubes used in processing black liquor in a kraft paper mill failed prematurely. Leaking occurred through the tube walls at levels near the bottom tube sheet. The tubes had been installed as replacements for type 304 stainless steel tubes. Visual and stereoscopic examination revealed three types of corrosion on the inside surfaces of the tubes: uniform attack, deeper localized corrosive attack, and accelerated uniform attack. Metallographic analysis indicated that pronounced dissimilar-metal corrosion had occurred in the base metal immediately adjacent to the weld seam. The corrosion was attributed to exposure to nitric acid cleaning solution and was accelerated by galvanic differences between the tubes and a stainless steel tube sheet and between the base metal of the tubes and their dendritic weld seams. A change to type 304 stainless steel tubing made without dendritic weld seams was recommended.

Abstract
Two type 420 martensitic stainless steel load cell bodies, which had been installed under two of the four legs of a milk storage tank failed in service. The failure occurred near a change in section and involved fracture of the entire cross section. Examination showed a brittle fracture that was preceded by a small fatigue region. Pitting corrosion was evident at the fracture origin. The areas around the load cells had been subjected to regular washdowns using high-pressure hot water, and the pitting was attributed to crevice corrosion between the load cell and the holddown bolts. Prevention of such corrosion by the use of a flexible sealant to eliminate the crevice was recommended.

Abstract
This investigation involved two AISI 304L acid storage tanks and one AISI 304L spent solvent tank from a sewage treatment facility. After installation, these tanks were hydrostatically tested using sewage effluent. No leaks were found and after a year or two, the tanks were drained and filled with nitric acid in preparation for service. Three weeks later the two acid tanks were found to be leaking from the bottom. Samples from the spent solvent tank revealed that pitting was located in a depressed area near a suction hole, beneath a black residue. It was concluded that the acid tanks failed by chloride-induced pitting initiated by microbial activity. Further, the spent solvent tank failed by a similar, but anaerobic mechanism. The use of the effluent for the hydrostatic test and the failure to remove it and clean and dry the tanks was the primary cause of failure. Localized carbide segregation in the original plate served as preferential corrosion sites. Had the tanks been hydrostatically tested in a proper manner, the pitting may not have occurred.

Beveled weld-joint V-sections were fabricated to connect inlet and outlet sections of tubes in a type 347 stainless steel heat exchanger for a nitric acid concentrator. Each V-section was permanently marked with the tube numbers by a small electric-arc pencil. After one to two years of service, multiple leaks were observed in the heat-exchanger tubes. Investigation supported the conclusion that the corrosion occurred at two general locations: the stop point of the welds used to connect the inlet and outlet legs of the heat exchanger, and the stop points on the identifying numerals. Recommendations included replaced the material with type 304L stainless steel.

Abstract
A brackish water pump impeller was replaced after four years of service, while its predecessor lasted over 40 years. The subsequent failure investigation determined that the nickel-aluminum bronze impeller was not properly heat treated, which made the impeller susceptible to aluminum dealloying. The dealloying corrosion was exacerbated by erosion because the pump was slightly oversized. The investigation recommended better heat treating procedures and closer evaluation to ensure that new pumps are properly sized.

Abstract
Plate perforation occurred in the cylindrical section and walls of the inlet foot (2.38 mm thick Incoloy 825 plate welded using INCO welding rod 135) of an inert gas fire prevention system in an oil tanker. Cross-sectional microprobe analysis showed the corrosion product to contain sulfur, mainly from the flue gas, and calcium and chlorine, mainly from the sea water. The gray corrosion product was interspersed with rust and a black carbonaceous deposit. Corrosion pitting and poor weld penetration, with carbide precipitation and heavy etching at grain boundaries, indicated sensitization and susceptibility to aqueous intergranular corrosion. Chemical analysis showed the predominant acid radical to be sulfate (6.20% in the carbonaceous deposit and 0.60% in the corrosion product), suggesting that oxidation of SO2 in the flue gas caused the corrosion. Moisture condensation, the carbon acting as a cathode, and alloy susceptibility to intergranular corrosion contributed to the corrosion.

Abstract
After operating for six months, a pump impeller (of nickel-containing cast iron) showed considerable corrosion. Cross sections showed substantial penetration of the wall thickness without loss of material. The observed supercooled structure implied low strength but would not affect corrosion resistance. Etching of the core structure showed a selective form of cast iron corrosion (spongiosis or graphitic corrosion) which lowered the strength of the cast iron enough that a knife could scrape off a black powder (10.85% C, 1.8% S, 1.45% P). Analysis showed that some of the “sulfate” found in the scrubbing water was actually sulfide (including hydrogen sulfide) and was the main cause of corrosion.

Abstract
A welded vessel made of acid resistant 18-8 steel used in a derusting operation started to leak after a long period due to the formation of cracks. The vessel was heated from the outside and did not come into direct contact with the flame. It was surrounded by a casing of unalloyed steel. Where the cracks had not eroded away, it was clear they ran transcrystalline, indicative of stress-corrosion cracking. Because the cracks propagated from the outer surface of the vessel, they were not caused by the derusting agent but by the external atmosphere in conjunction with welding stresses. The narrow gap between vessel and mild steel casing may have aggravated the situation in that it hindered ventilation and evaporation of condensation and favored the absorption and concentration of acids and salts. Contact and crevice corrosion due to deposition of rust from the mild steel casing may have contributed.

Abstract
A forged aluminum alloy 2014-T6 catapult-hook attachment fitting (anodized by the chromic acid process to protect it from corrosion) from a naval aircraft broke in service. Spectrographic analysis, visual examination, microscopic examination, and tensile analysis showed minute cracks on the inside surface of a bearing hole, and small areas of pitting corrosion were visible on the exterior surface of the fitting. The analysis also revealed a small number of rosettes, suggestive of eutectic melting, in an otherwise normal structure. These examinations and analyses support the conclusion that the presence of chromic acid stain on the fracture surface proved that the forging had cracked before anodizing. This suggest that the crack initiated during straightening, either after machining or after heat treatment. The structure and composition of the alloy appear to have been acceptable. Ductility was acceptable so rosettes found in the microstructure are believed to have been nondamaging. Had they contributed to the failure, the ductility would have been very low. The recommendations included inspection for cracks and revising the manufacturing process to include a fluorescent liquid-penetrant inspection before anodizing, because chromic acid destroys the penetrant. This inspection would reduce the possibility of cracked parts being used in service.

Abstract
An austenitic stainless steel (type 316/316L stainless steel, schedule 40, 64 mm (2.5 in.) diam and larger) piping network used in the fire-sprinkler system in a large saltwater passenger and car ferry failed by rapid leaking. Operating conditions involved stagnant seawater at ambient temperatures. The pipe was in service for four weeks when three leaks appeared. Investigation (visual inspection and photographic images) supported the conclusion that the failure was caused by attack and corrosion damage of Cl ions in conditions that were ideal for three modes of highly accelerated pitting of austenitic stainless steel: the bottom surface, weld or HAZ pits, and crevices. Recommendations included proper material selection for piping, flanges, and weld rods with greater corrosion resistance. Proper filtering to prevent entrained abrasives and timely breakdown inspections were also advised.

Abstract
An air compressor was installed at a chemical plant in which nitric acid was produced by burning ammonia with air. It was a 5000 hp, 5-stage centrifugal machine running at 6000 rpm, compressing air to 5 atm. Failure of the first stage impeller occurred due to a segment from the back plate becoming detached. On the remaining portion, cracks were visible running between the holes for rivets by which the vanes were attached. Metallographic examination of selected sections from the backplate revealed the material to be in the hardened and tempered condition, and the cracking to have initiated on the internal surface of the plate at the crevice between the plate and the vane. It was evident that the impeller failed by stress-corrosion cracking, which initiated in the crevice between the vanes and back plate and propagated through the plate along the line of the rivets where working stresses would be greatest. The compressor intake was situated in the vicinity of nitric acid pumps which had a history of leakage troubles, and which had evidently given rise to the nitrates found on the impeller.

Abstract
After about two years in service, a 303 stainless steel valve in contact with a carbonated soft drink in a vending machine occasionally dispensed a discolored drink with a sulfide odor. According to the laboratory at the bottling plant, the soft drink in question was strongly acidic, containing citric and phosphoric acids and having a pH of 2.4 to 2.5. Investigation (visual inspection, chemical analysis, immersion testing in the soft drink, and 100x unetched micrographs) supported the conclusion that the failure was caused by the size and distribution of sulfide stringers in the alloy used in the valve. Manganese sulfide stringers in the valve were exposed at end-grain surfaces in contact with the beverage. The stringers, which were anodic to the surrounding metal, were subject to corrosion, producing a hydrogen sulfide concentration in the immediately adjacent liquid. Recommendations included changing the valve material to type 304 stainless steel.
