Abstract
After only a short time in service, oil-fired orchard heaters made of galvanized low-carbon steel pipe, 0.5 mm (0.020 in.) in thickness, became sensitive to impact, particularly during handling and storage. Most failures occurred in an area of the heater shell that normally reached the highest temperature in service. A 400x etched micrograph showed a brittle and somewhat porous metallic layer about 0.025 mm (0.001 in.) thick on both surfaces of the sheet. Next to this was an apparently single-phase region nearly 0.05 mm (0.002 in.) in thickness. The examination supported the conclusion that prolonged heating of the galvanized steel heater shells caused the zinc-rich surface to become alloyed with iron and reduce the number of layers. Also, heating caused zinc to diffuse along grain boundaries toward the center of the sheet. Zinc in the grain boundaries reacted with iron to form the brittle intergranular phase, resulting in failure by brittle fracture at low impact loads during handling and storage. Recommendation included manufacture of the pipe with aluminized instead of galvanized steel sheet for the combustion chamber.

Galvanized A36 steel unsleeved shear-type anchor bolts failed during installation. The galvanized steel bolts were approximately 18 mm (0.7 in.) in diameter with a 90 deg bend between the long and short legs. As-fractured, sawcut, and unfractured specimens were examined. Failure analysis revealed dark thumbnail regions at the fracture origins and a very narrow and uniform shear lip. The thumbnail region exhibited zinc deposits with no apparent fracture detail, indicating preexisting cracks that had occurred before galvanizing. The balance of the fracture exhibited a transgranular mode with cleavage and ductile, dimpled shear. Hardness values as high as 35 HRC were measured in the bend area. The as-galvanized bolts fractured in a brittle manner. Failure was attributed to improper bending of the bolts, which provided a severely cold-worked bend area susceptible to strain-age embrittlement.

Several type 301 half-hard stainless steel clamps used to hold cylindrical galvanized steel covers to galvanized cast iron bases failed in flooded manholes after one to six months of service. Before service, they were treated with antiseize compound containing MoS2. Based on the conditions (the clamp is the cathode of a galvanic cell with zinc) and the brittle nature of the cracks, the failures were diagnosed as hydrogen-stress cracking. Laboratory experiments were conducted to substantiate the above diagnosis and to evaluate the effect of annealing and the hydrogen-stress cracking behavior of type 316 stainless steel. The problem was solved by changing the clamp material from type 301 to type 316 stainless steel and by eliminating the MoS2 antiseize compound.

Abstract
The surface of a hook did not possess the smooth and shiny zinc bloom surface normally observed on hot galvanized steel parts but was matte and rough. Large cracks were observed in the zinc layer. The hook was made of silicon-killed alloy steel 41Cr4. A silicon content of 0.27% was established analytically. Silicon accelerates the reaction between iron and zinc, which should have been taken into account in the present case by reducing the dip time or a small addition of aluminum (0.1 to 0.2%) to the galvanizing bath to retard the extremely rapid growth of the zinc layer and the strong alloy formation. Even in the case of steel parts with lower silicon contents the reaction between iron and zinc can continue until the pure zinc layer has been consumed entirely if the work piece is not cooled sufficiently after withdrawal.

Abstract
The safety valve on a steam turbogenerator was set to open when the steam pressure reaches 2400 kPa (348 psi). The pressure had not exceeded 1790 kPa (260 psi) when the safety-valve spring shattered into 12 pieces. The steam temperature in the line varied from about 330 to 400 deg C (625 to 750 deg F). Because the spring was enclosed and mounted above the valve, its temperature was probably slightly lower. The 195 mm (7 in.) OD x 305 mm (12 in.) long spring was made from a 35 mm (1 in.) diam rod of H21 hot-work tool steel. It had been in service for about four years and had been subjected to mildly fluctuating stresses. Analysis (visual inspection, 0.3x photographs, 0.7x light fractographs, and metallographic examination) supported the conclusions that the spring failed by corrosion fatigue that resulted from application of a fluctuating load in the presence of a moisture-laden atmosphere. Recommendations included replacing all safety valves in the system with new open-top valves that had shot-peened and galvanized steel springs. Alternatively, the valve springs could be made from a corrosion-resistant metal-for example, a 300 series austenitic stainless steel or a nickel-base alloy, such as Hastelloy B or C.

Abstract
High-level radioactive wastes generated during the processing of nuclear materials are kept in large underground storage tanks made of low-carbon steel. The wastes consist primarily of concentrated solutions of sodium nitrate and sodium hydroxide. Each of the tanks is equipped with a purge ventilation system designed to continuously remove hydrogen gas and vapors without letting radionuclides escape. Several intergranular cracks were discovered in the vent pipe of one such system. The pipe, made of galvanized steel sheet, connects to an exhaust fan downstream of high-efficiency particulate air filters. The failure analysis investigation concluded that nitrate-induced stress-corrosion cracking was the cause of the failure.

Abstract
A steel galvanizing vat measuring 3 x 1.2 x 1.2 m (10 x 4 x 4 ft) and made of 19 mm thick carbon steel plate (ASTM A285, grade B)) at a shipbuilding and ship-repair facility failed after only three months of service. To verify suspected failure cause, two T joints were made in 12.5 mm thick ASTM A285, grade B, steel plate. One joint was welded using the semiautomatic submerged arc process with one pass on each side. A second joint was welded manually by the shielded metal arc process using E6010 welding rod and four passes on each side. The silicon content of the shielded metal arc weld was 0.54%, whereas that of the submerged arc weld was 0.86%. After being weighed, the specimens were submerged in molten zinc for 850 h. Analysis (visual inspection, chemical analysis, 100x 2% nital-etched micrographs) supported the conclusions that the vat failed due to molten-zinc corrosion along elongated ferrite bands, possibly because silicon was dissolved in the ferrite and thus made it more susceptible to attack by the molten zinc. Recommendations included rewelding the vat using the manual shielded metal arc process with at least four passes on each side.

The small cable (drop wire) providing service for individual subscribers from the aerial plant is held in place by a clamp made of a tin-coated brass body (attached to the cable) and a copper tail wire loop (attached to a galvanized steel hook or to a porcelain insulator). The tail wire is 2.6 mm (0.102 in.) diam annealed copper, and the clamp assembly must withstand a 2470 N (555 lb) load without breaking or slipping. A number of these clamps, located a few hundred feet from the ocean, have failed. The sharply broken wire indicated to weakening by abrasion. The copper tail wire failures had characteristics generally associated with corrosion fatigue. The broken wires showed multiple transgranular cracks near the failure, originating at the bases of pits. It was diagnosed that the copper tail wire failures were due to corrosion fatigue. The solution to this problem was to change the tail wire material for direct seashore exposure from annealed copper to annealed Monel.

During construction of a river bridge with 80 twisted cables, one or more fractures were found in each of 21 wires of 18 cables before assembly. All were located at the outside wrapping whose Z-profile wires were galvanically zinc-coated. It was suspected that hydrogen played a role during crack formation, and that it penetrated during pickling or galvanizing. This supposition was confirmed also by the fact that the wire fractures were not observed during cable winding, but only subsequently to it, and therefore seemed to have appeared only after a certain delay.

Eight cylinderhead screws cracked after a short running time in motors. They were made of Fe-0.45C-1Cr steel, had rolled threads, were heat treated to 110 kg/sq mm tensile strength, and were electrolytically galvanized. All fractured at the root of the thread. The surfaces of fracture were fine-grained and had not spread by rubbing. Because the screws were electrolytically galvanized, failure resulted from “delayed fracture.” Experience has shown that this type of fracture is seen on production parts made of high-strength steels, which absorbed hydrogen during pickling or during a galvanic surface treatment. Such parts will rupture below the elastic limit during continuous stressing. This often occurs only after the expiration of a certain time period, and preferably at locations of stress concentrations such as changes in cross section or threads. As a rule, the hydrogen cannot be verified analytically because most of it escapes again after prolonged storage at room temperature or short heating at 100 to 200 deg C.

Abstract
Catastrophic pitting corrosion occurred in type 304L stainless steel pipe flange assemblies in an industrial food processor. During regular service the pumped medium was pureed vegetables. In situ maintenance procedures included cleaning of the assemblies with a sodium hypochlorite solution. It was determined that the assemblies failed due to an austenite-martensite galvanic couple activated by a chlorine bearing electrolyte. The martensitic areas resulted from a transformation during cold-forming operations. Solution annealing after forming, revision of the design of the pipe flange assemblies to eliminate the forming operation, and removal of the source of chlorine were recommended.

An 1100 aluminum alloy connector of a high-tension aluminum conductor steel-reinforced (ACSR) transmission cable failed after more than 20 years in service, in a region of consider able industrial pollution. The steel core was spliced with a galvanized 1020 carbon steel sheath. Visual examination showed that the connector had undergone considerable plastic deformation and necking before fracture. The steel sheath was severely corroded, and the steel splice was pressed off-center in the axial direction inside the connector. Examination of the fracture surface and micro-structural analysis indicated that the failure was caused by mechanical overload, which occurred because of weakening of the steel support cable by corrosion inside the fitting. The corrosion was ascribed to defective assembly of the connector which allowed moisture penetration.

Abstract
One of five underground drain lines intended to carry a highly acidic effluent from a chemical-processing plant to distant holding tanks failed in just a few months. Each line was made of 304L stainless steel pipe 73 mm (2 in.) in diam with a 5 mm (0.203 in.) wall thickness. Lengths of pipe were joined by shielded metal arc welding. Soundness of the welded joints was determined by water back-pressure testing after several lengths of pipe had been installed and joined. Before completion of the pipeline, a pressure drop was observed during back-pressure testing. An extreme depression in the backfill revealed the site of failure. Analysis (visual inspection, electrical conductivity, and soil analysis) supported the conclusions that the failure had resulted from galvanic corrosion at a point where the corrosivity of the soil was substantially greater than the average, resulting in a voltage decrease near the point of failure of about 1.3 to 1.7 V. Recommendations included that the pipelines be asphalt coated and enclosed in a concrete trough with a concrete cover. Also, magnesium anodes, connected electrically to each line, should be installed at periodic intervals along their entire length to provide cathodic protection.

Abstract
Six galvanized high-tensile steel bolts were used to hold the wheels of a four-wheel drive vehicle. The right hand rear wheel of this vehicle detached causing the vehicle to roll and resulting in considerable damage to the body. The wheel was detached by shearing of four of the bolts and stripping the nuts from the other two bolts, which remained unbroken. SEM fractography of the fracture surfaces of the four broken bolts indicated that the failure was due to reversed bending fatigue. Optical microscopy indicated that the bolts were heat treated to a tempered martensite structure and that the nuts were manufactured from low carbon steel. The paper discusses the influence of the microstructure on the failure process the events surrounding the nature of incident and the analysis of in-service failure of the failed components utilizing conventional metallurgical techniques.

Abstract
Two sections of a galvanized cable 10.5 A 160 GR +NORM M 9533 (round stranded cable of normal type, h + 6, Langslay, right-handed) were examined. One had a 100 mm long blackish-brown tarnished zone obviously caused by localized heating at one end, inside which the hemp core was missing, and the other corresponded to the original condition of the cable. The cause of the damage was unknown. About a third of the wires had fractured and the rest had been cut. All were tensile fractures with a relatively high degree of necking. The cause of the localized heating was unknown. It can only be concluded from the investigation that the temperature did not exceed the Ac3 point of the wire material, which should be about 750 deg C, and that the heating lasted a fairly long time.

Abstract
This article addresses the forms of corrosion that contribute directly to the failure of metal parts or that render them susceptible to failure by some other mechanism. It describes the mechanisms of corrosive attack for specific forms of corrosion such as galvanic corrosion, uniform corrosion, pitting and crevice corrosion, intergranular corrosion, and velocity-affected corrosion. The article contains a table that lists combinations of alloys and environments subjected to selective leaching and the elements removed by leaching.
