Abstract
X-ray diffraction (XRD) residual-stress analysis is an essential tool for failure analysis. This article focuses primarily on what the analyst should know about applying XRD residual-stress measurement techniques to failure analysis. Discussions are extended to the description of ways in which XRD can be applied to the characterization of residual stresses in a component or assembly and to the subsequent evaluation of corrective actions that alter the residual-stress state of a component for the purposes of preventing, minimizing, or eradicating the contribution of residual stress to premature failures. The article presents a practical approach to sample selection and specimen preparation, measurement location selection, and measurement depth selection; measurement validation is outlined as well. A number of case studies and examples are cited. The article also briefly summarizes the theory of XRD analysis and describes advances in equipment capability.

Abstract
Type 316L stainless steel pipes carrying brine at 120 deg C (250 deg F) and at a pH of about 7, failed by perforation at or near circumferential butt-weld seams. The failure was examined optically and radiographically in the field. Specimens were removed and examined metallographically and with a SEM in the laboratory. The examinations revealed a combination of failure mechanisms. The pitting failure of the welds was attributed to localized attack of an activated surface, in which anodic pits corroded rapidly. Additionally, SCC driven by residual welding stresses occurred in the base metal adjacent to the welds. Use of highly stressed austenitic stainless steels in high-chloride environments having a temperature above 65 deg C (150 deg F) should be discouraged. Solution annealing or shot peening to reduce residual stresses may be advisable. If heat treatment is not feasible after welding, the substitution of a more corrosion-resistant alloy, such as Incoloy 800 or 825, may be necessary.

Abstract
Failures of various types of hydraulic couplings used to connect pipes in a naval vessel are described and used to illustrate some of the general procedures for failure analysis. Cracking of couplings, which were manufactured from nickel-aluminum- bronze extruded bar, occurred in both seawater and air environments. Cracks initiated at an unusually wide variety of sites and propagated in either longitudinal or circumferential directions with respect to the axis of the couplings. Fracture surfaces were intergranular and exhibited little or no sign of corrosion (for couplings cracked in air), and there was very limited plasticity. Macroscopic progression markings were observed on fracture surfaces of several couplings but were not generally evident. At very high magnifications, numerous slip lines, progression markings, and striations were observed. In a few cases, where complete separation had occurred in service, small areas of dimpled overload fracture were observed. It was concluded from these observations, and from comparisons of cracks produced in service with cracks produced by laboratory testing under various conditions, that cracking had occurred by fatigue. The primary cause of failure was probably the unanticipated presence of high-frequency stress cycles with very low amplitudes, possibly due to vibration, resonance, or acoustic waves transmitted through the hydraulic fluid. Secondary causes of failure included the presence of high tensile residual stresses in one type of coupling, undue stress concentrations at some of the crack-initiation sites, and overtorquing of some couplings during installation. Recommendations on ways to prevent further failures based on these causes are discussed.

Abstract
An aluminum alloy propeller blade that had been cold straightened to correct deformation incurred in service fractured soon after being returned to service. Visual examination revealed that crack initiation occurred at the top surface in an area containing numerous surface pits. Macroscopic appearance of the surface was of brittle fracture. X-ray stress analysis did not detect any residual stress in the top surface of the propeller blade adjacent to the fracture. However, a spanwise tensile stress of approximately 51 MPa (7.4 ksi) was indicated in the same surface of the unfailed mating blade at the location of the initial bend. Evidence found supports the conclusions that the residual stress probably originated with straightening, and the apparent absence of stress in the fractured blade was the result of relaxation through fracture. Because no prior crack damage could be attributed to the initial deformation or to straightening, rapid fracture may have been induced by residual stresses contributing to the normal spectrum of cyclic stresses. Recommendations included stress-relief annealing after cold straightening, refinishing of the surface, thus reducing fracturing of propeller blades that were cold straightened to correct deformation experienced in service.

Abstract
Proper stress analysis during component design is imperative for accurate life and performance prediction. The total stress on a part is comprised of the applied design stress and any residual stress that may exist due to forming or machining operations. Stress-corrosion cracking may be defined as the spontaneous failure of a metal resulting from the combined effects of a corrosive environment and the effective component of tensile stress acting on the structure. However, because of the orientation dependence in aluminum, it is the residual stress occurring in the most susceptible direction that must be considered of primary importance in material selection for design configuration. A Navy UH-1N helicopter main rotor blade grip manufactured from a 2014-T6 aluminum alloy forging failed because of a design flaw that left a high residual tensile stress along the short transverse plane; this in turn provided the necessary condition for stress corrosion to initiate. A complete failure investigation to ascertain the exact cause of the failure was conducted utilizing stereomicroscopic examination, scanning electron microscopy, metallographic inspection and interpretation, energy-dispersive chemical analysis, physical and mechanical evaluation. Stereomicroscopic examination of the opened crack fracture surface revealed one large fan-shaped region that had propagated radially through the thickness of the material from two distinct origin areas on the internal diam of the grip. Higher magnification inspection near the origin area revealed a flat, wood-like appearance. Scanning electron microscopy divulged the presence of substantial mud cracking and intergranular separation on the fracture surface. Metallographic examination revealed intergranular cracking and substantial leaf separation along the elongated grains parallel to the fracture surface. Chemical composition and hardness requirements were found to be as specified. The blade grip failed due to a stress corrosion crack which initiated on the inner diam and propagated in the short transverse direction through the thickness of the component. The high residual tensile stress in the part resulting from the forging and exposed after machining of the inner diam, combined with the presence of moisture, provided the necessary conditions to facilitate crack initiation and propagation.

Abstract
Cracks on the outer surface near a hanger lug were revealed by visual inspection of a type 316 stainless steel main steam line of a major utility boiler system. Cracking was found to have initiated at the outside of the pipe wall or immediately beneath the surface. The microstructure of the failed pipe was found to consist of a matrix precipitate array (M23C6) and large s-phase particles in the grain boundaries. A portable grinding tool was used to prepare the surface and followed by swab etching. All material upstream of the boiler stop valve was revealed to have oriented the cracking normally or nearly so to the main hoop stress direction. Residual-stress measurements were made using a hole-drilling technique and strain gage rosettes. Large tensile axial residual stresses were measured at nearly every location investigated with a large residual hoop stress was found for locations before the stop valve. It was concluded using thermal stress analysis done using numerical methods and software identified as CREPLACYL that one or more severe thermal downshocks might cause the damage pattern that was found. The root cause of the failure was identified to be thermal fatigue, with associated creep relaxation.

Abstract
A 150 mm (6 in.) schedule 80S type 304 stainless steel pipe (11 mm, or 0.432 in., wall thickness), which had served as an equalizer line in the primary loop of a pressurized-water reactor, was found to contain several circumferential cracks 50 to 100 mm (2 to 4 in.) long. Two of these cracks, which had penetrated the pipe wall, were responsible for leaks detected in a hydrostatic test performed during a general inspection after seven years of service. Investigation (visual inspection, visual and ultrasonic weld examination, water analysis, and chemical analysis) supported the conclusion that the failure was caused by SCC due to stress, sensitization, and environment. Recommendations included replacing all pipe sections and installing them using low-heat-input, multiple-pass welding procedures.

Abstract
New type 321 corrosion-resistant steel heat shields were cracking during welding operations. A failure analysis was performed. The cause was found to be chloride induced stress-corrosion cracking. Packaging was suspected and confirmed to be the cause of the chloride contamination. A contributing factor was the length of time spent in the packaging, 21 years.

Abstract
A type 321 stainless steel (AMS 5570) pressure-tube assembly that contained a brazed reinforcing liner leaked during a pressure test. Fluorescent liquid-penetrant inspection revealed a circumferential crack extended approximately 180 deg around the tube parallel to the fillet of the brazed joint. The presence of multiple origin cracks was indicated on the inside surface of a fractured portion of the crack surface. The cracks had originated adjacent to the braze joining the tube and the reinforcing liner and propagated through the wall to the outer surface. The residues on the inner surface of the tube were identified as fluorides from the brazing flux by chemical analysis. The nature of the crack, potential for corrosion due to residual fluorides and residual swaging stress in the tube prior to brazing, confirmed that failure of the tube end was due to stress-corrosion cracking. Stress relief treatment of tube before brazing and immediate cleaning of brazing residual fluorides was recommended to avoid failure.

Abstract
An amusement ride failed when a component in the ride parted, permitting it to fly apart. The ride consisted of a central shaft supporting a spider of three arms, each of which was equipped with an AISI 1040 steel secondary shaft about which a circular platform rotated. The main shaft rotated at about 12 rpm and the platforms at a speed of 20 rpm. The accident occurred when one of the secondary shafts on the amusement ride broke. The point of fracture was adjacent to a weld that attached the shaft to a 16 mm thick plate, which in turn bore the platform support arms. Investigation (visual inspection, 0.4x magnification, and stress analysis) supported the conclusion that a likely cause for the fatigue failure was the combination of residual stresses generated in welding and centrifugal service stresses from operation that were accentuated by areas of stress concentration at the undercut locations. Without the excessive residual stress, the shaft dimensions appeared ample for the service load. Recommendations included applying the fillet weld with more care to avoid undercutting. The residual stresses could be minimized by pre-weld and post-weld heat application.

Abstract
Parts of 21Cr-6Ni-9Mn stainless steel that had been forged at about 815 deg C (1500 deg F) were gas tungsten arc welded. During postweld inspection, cracks were found in the HAZs of the welds. Welding had been done using a copper fixture that contacted the steel in the area of the HAZ on each side of the weld but did not extend under the tungsten arc. In SEM examination, the cracks appeared to be intergranular and extended to a depth of approximately 1.3 mm (0.05 in.). The crack appearance suggested that the surface temperature of the HAZ could have melted a film of copper on the fixture surface and that this could have penetrated the stainless steel in the presence of tensile thermal-contraction stresses. The cracks in the weldments were a form of liquid-metal embrittlement caused by contact with superficially melted copper from the fixture and subsequent grain-boundary attack of the stainless steel in an area under residual tensile stress. The copper for the fixtures was replaced by aluminum. No further cracking was encountered.

Abstract
An injection-molded PVC water-filter housing fractured in service. 75x views and visual inspection supported the conclusion that failure occurred due to fatigue crack propagation, as indicated by the presence of discontinuous crack-growth bands and their evolution. However, an initial fissure was believed to have started first due to residual stresses developed during injection molding. No recommendations were made.

Abstract
Arms bolted to powerline towers were falling off two weeks after installation. Metallurgical and chemical analysis performed on the base metal, weld zone, and heat-affected zone showed acceptable quality material. Residual stress appeared to be responsible for the high failure rate. The sources of residual stress included welding, environment, and assembly operation.

Abstract
Practical examples of stress-corrosion cracking (SCC) and methods for its prevention were presented. Cracks in chloride-sensitive austenitic steels were very branched and transcrystalline. Etched cross sections of molybdenum-free samples showed chloride-induced cracks running out of the pitted areas. Alternatively polishing and etching micro-sections for viewing at high magnification made crack detail more visible. Optical and scanning electron micrographs showed cracking in austenitic cast steel and cast iron due to both internal tensile and critical residual stresses; the latter causes flake-like spalling. Measures to prevent SCC include stress reduction, use of austenitic steels or nickel alloys not susceptible to grain boundary attack, use of ferritic chromium steels, surface slag removal, control of temperature and chloride concentration, and cathodic protection.

Abstract
A number of machined end frame steel forgings made of Cr-Si-Mn alloy showed tiny cracks during magnetic particle inspection after heat treatment. The cracks were mostly confined to base edges and fillet radius. No significant abnormality was observed in chemical composition and microstructure. SEM, optical microscopy, and gas analysis revealed that the subsurface discontinuous cracks at the bore edges and in the fillet radius of the heat-treated end frame component had occurred due to hydrogen embrittlement, and not because of faulty heat treatment. This conclusion was supported by the presence of cracklike indications in machined bore surface of the annealed part.

The article explains the effects of heat treatment and manufacturing processes on residual stress. It concludes with a section on the XRD stress measurements in multiphase materials and composites and in locations of stress concentration.

Abstract
This article provides an overview of the effects of various material- and process-related parameters on residual stress, distortion control, cracking, and microstructure/property relationships as they relate to various types of failure. It discusses phase transformations that occur during heat treating and describes the metallurgical sources of stress and distortion during heating and cooling. The article summarizes the effect of materials and the quench-process design on distortion and cracking and details the effect of cooling characteristics on residual stress and distortion. Abstract
This article reviews the general characteristics of fretting wear in mechanical components with an emphasis on steel. It focuses on the effects of physical variables and the environment on fretting wear. The variables include the amplitude of slip, normal load, frequency of vibration, type of contact and vibration, impact fretting, surface finish, and residual stresses. Abstract
Sudden and unexplained bearing cap bolt fractures were experienced with reduced-shank design bolts fabricated from 42 CrMo 4 steel, quenched and tempered to a nominal hardness of 38 to 40 HRC. Fractographic analysis provided evidence favoring stress-corrosion cracking as the operating transgranular fracture failure mechanism. Water containing H7S was subsequently identified as the aggressive environment that precipitated the fractures in the presence of high tensile stress. This environment was generated by the chemical breakdown of the engine oil additive and moisture ingress into the normally sealed bearing cap chamber surrounding the bolt shank. A complete absence of fractures in bolts from one of the two vendors was attributed primarily to surface residual compressive stresses produced on the bolt shank by a finish machining operation after heat treatment. Shot cleaning, with fine cast shot, produced a surface residual compressive stress, which eliminated stress-corrosion fractures under severe laboratory conditions.
