Abstract
With any polymeric material, chemical exposure may have one or more different effects. Some chemicals act as plasticizers, changing the polymer from one that is hard, stiff, and brittle to one which is softer, more flexible, and sometimes tougher. Often these chemicals can dissolve the polymer if they are present in large enough quantity and if the polymer is not crosslinked. Other chemicals can induce environmental stress cracking (ESC), an effect in which brittle fracture of a polymer will occur at a level of stress well below that required to cause failure in the absence of the ESC reagent. Finally, there are some chemicals that cause actual degradation of the polymer, breaking the macromolecular chains, reducing molecular weight, and diminishing polymer properties as a result. This article examines each of these effects. The discussion also covers the effects of surface embrittlement and temperature on polymer performance.

Abstract
This article aims to identify and illustrate the types of overload failures, which are categorized as failures due to insufficient material strength and underdesign, failures due to stress concentration and material defects, and failures due to material alteration. It describes the general aspects of fracture modes and mechanisms. The article briefly reviews some mechanistic aspects of ductile and brittle crack propagation, including discussion on mixed-mode cracking. Factors associated with overload failures are discussed, and, where appropriate, preventive steps for reducing the likelihood of overload fractures are included. The article focuses primarily on the contribution of embrittlement to overload failure. The embrittling phenomena are described and differentiated by their causes, effects, and remedial methods, so that failure characteristics can be directly compared during practical failure investigation. The article describes the effects of mechanical loading on a part in service and provides information on laboratory fracture examination.

Abstract
Hydrogen damage is a term used to designate a number of processes in metals by which the load-carrying capacity of the metal is reduced due to the presence of hydrogen. This article introduces the general forms of hydrogen damage and provides an overview of the different types of hydrogen damage in all the major commercial alloy systems. It covers the broader topic of hydrogen damage, which can be quite complex and technical in nature. The article focuses on failure analysis where hydrogen embrittlement of a steel component is suspected. It provides practical advice for the failure analysis practitioner or for someone who is contemplating procurement of a cost-effective failure analysis of commodity-grade components suspected of hydrogen embrittlement. Some prevention strategies for design and manufacturing problem-induced hydrogen embrittlement are also provided.

Abstract
Metal-induced embrittlement is a phenomenon in which the ductility or the fracture stress of a solid metal is reduced by surface contact with another metal in either the liquid or solid form. This article summarizes some of the characteristics of liquid-metal- and solid-metal-induced embrittlement. This phenomenon shares many of these characteristics with other modes of environmentally induced cracking, such as hydrogen embrittlement and stress-corrosion cracking. The discussion covers the occurrence, failure analysis, and service failures of the embrittlement. The article also briefly reviews some commercial alloy systems in which liquid-metal-induced embrittlement or solid-metal-induced embrittlement has been documented and describes some examples of cracking due to these phenomena, either in manufacturing or in service.

Abstract
During the installation of power transmission lines across a major interstate highway, a temporary anchor stabilizing one of the poles failed, resulting in the loss of the pole and the associated power lines. It also contributed to a single vehicle incident on the adjacent roadway. Post-failure analysis revealed that the fracture was precipitated by a preexisting weld-related crack. Closed form and numerical stress analyses were also conducted, with the results indicating that the anchor was installed properly within the parameters intended by the manufacturer.

Abstract
A group of control valves that regulate production in a field of sour gas wellheads performed satisfactorily for three years before pits and cracks were detected during an inspection. One of the valves was examined using chemical and microstructural analysis to determine the cause of failure and provide preventive measures. The valve body was made of A216-WCC cast carbon steel. Its inner surface was covered with cracks stemming from surface pits. Investigators concluded that the failure was caused by a combination of hydrogen-induced corrosion cracking and sulfide stress-corrosion cracking. Based on test data and cost, A217-WC9 cast Cr–Mo steel would be a better alloy for the application.

Abstract
An investigation was conducted to determine why 16 out of 139 pipe bends cracked during hot induction bending. The pipe conformed to API 5L X65 PSL2 line pipe standards and measured 1016 mm (40 in.) in diam with a wall thickness of 18.5 mm. A metallurgical cross section was removed along a crack on the extrados to document the crack morphology using optical microscopy. In addition to cracking, golden-yellow streaks were visible at the extrados, and the composition was examined using scanning electron microscopy with energy dispersive spectroscopy. Based on the results, investigators concluded the pipe was contaminated with copper at the mill were it was produced.

Abstract
Several stainless steel coils cracked during a routine unwinding procedure, prompting an investigation to determine the cause. The analysis included optical and scanning electron microscopy, energy-dispersive x-ray spectrometry, and tensile testing. An examination of the fracture surfaces revealed a brittle intercrystalline mode of fracture with typical manifestations of clear grain facets. Branched and discrete stepwise microcracks were also found along with unusually high levels of residual hydrogen. Mechanical tests revealed a marked loss of tensile ductility in the defective steel with elongations barely approaching 8%, compared to 50% at the time of delivery weeks earlier. Based on the timing interval and the fact that failure occurred at operating stresses well below the yield point of the material, the failure is being attributed to hydrogen-induced damage. Potential sources of hydrogen are considered as are remedial measures for controlling hydrogen content in steels.

Abstract
The interior of a cylindrical tank used for the road transport of concentrated sulfuric acid revealed severe blistering of the plates, mainly over the crown and more particularly on the first ring. The tank, made in 1958, was of welded construction, the material being mild steel plate. Some of the blisters were pierced by drilling a hole in the center and at the same time applying a small flame. In several cases combustion of the escaping gas caused minor explosions, a result characteristic of hydrogen. Etching showed the material to be a low-carbon steel in the partly spheroidized condition. There was no evidence of cracking of the material in the region of the blisters and bend tests demonstrated it possessed satisfactory ductility. The primary cause of the blistering was ascribed to the presence of discontinuities within the plate. This provided cavities in which the hydrogen was able to accumulate and build up pressure. Had the material been free from discontinuities of appreciable size, the blistering would not have occurred.

Abstract
A heat exchanger failed five years after going into service in an ammonia synthesis plant. Its container, made of Cr-Mo alloy steel (Material No. 1.7362), operated in an environment that did not exceed 400 deg C or 600 atm of hydrogen partial pressure. X-ray examination revealed a fissure in one of the welded seams, which according to microscopic examination, originated in the base material of the container. Higher magnification revealed a narrow zone adjacent to the weld seam permeated with intergranular cracks, the result of hydrogen attack. It also showed the structure to be completely martensitic. Thus, the failure was due to hardening of the base material during welding, and recommendation was made to temper or anneal the welded regions to reduce the effects of hydrogen under pressure.

Abstract
Welds in two CMo steel catalytic gas-oil desulfurizer reactors cracked under hydrogen pressure-temperature conditions that would not have been predicted by the June 1977 revision of the Nelson Curve for that material. Evidence of severe cracking was found in five weld-joint areas during examination of a naphtha desulfurizer by ultrasonic shear wave techniques. Defect indications were found in longitudinal and circumferential seam welds of the ASTM A204, grade A, steel sheet. The vessel was found to have a type 405 stainless steel liner for corrosion protection that was spot welded to the base metal and all vessel welds were found to be overlaid with type 309 stainless steel. Long longitudinal cracks in the weld metal, as well as transverse cracks were exposed after the weld overlay was ground off. A decarburized region on either side of the crack was revealed by metallurgical examination of a cross section of a longitudinal crack. It was concluded that the damage was caused by a form of hydrogen attack. Installation of a used Cr-Mo steel vessel with a type 347 stainless steel weld overlay was suggested as a corrective action.

Abstract
A detailed failure analysis was conducted on an ammonia refrigerant condenser tube component that failed catastrophically during its initial hours of operation. Evidence collected clearly demonstrated that the weld between a pipe and a dished end contained a sharp unfused region at its root (lack of penetration). Component failure had started from this weld defect. The hydrogen absorbed during welding facilitated crack initiation from this weld defect during storage of the component after welding. Poor weld toughness at the low operating temperature facilitated crack growth during startup, culminating in catastrophic failure as soon as the crack exceeded critical length.

Abstract
Unalloyed steels and the pure nickel steels frequently used in the past can sustain significant damage from hydrogen attack in ammoniacal environments. The attack causes decarburization that leads to a loosening of the structure due to the precipitation of methane along grain boundaries. It occurs between 200 and 300 deg C, depending on hydrogen pressure. Parts of an apparatus that operate in these types of environments must be checked constantly if they are not made from hydrogen-resistant steel. The results of two such examinations serve to illustrate the challenges.

Abstract
A cooler of an ammonia synthesis plant was destroyed after three years of service due to the rupture of a distribution manifold. Synthesis gas under high pressure and at about 300 deg C, consisting of 10% NH3 and unconverted gas of 25% N2 and 75% H2 content, was water-cooled externally to room temperature in this unit. The fracture had the typical flat-gray fibrous structure of a material destroyed by hydrogen. Specimens for the metallographic investigation showed that the structure appeared to have been loosened by intergranular separations. DVM notched impact specimens from the affected area yielded low specific impact energy values. These are the significant characteristics of hydrogen attack. The attack penetrated to a depth of 13 to 16 mm. It was recommended that the manifolds be made of hydrogen-resistant steel instead of the unalloyed steel used.

Abstract
A few Cr-Mo steel piston rods from different production batches were found identically cracked in the eye end near the radius after chrome plating and baking treatment. Two of them cracked in the plating stage itself instantly broke on slight tapping. Cracking initiated from the outer base surface of the forked eye end. The 40 mm diam forged piston rods were subjected to plating after heavy machining on the part without any stress-relieving treatment. Also, time lapses between plating and baking were varied from 3 to 11 h. The brittle cracking along forked eye-end radius portion was attributed to hydrogen embrittlement that occurred during chrome plating.

Abstract
Ball joints made from carburized En 353 (BS970:815A16) steel failed after several hours of being fitted into vehicles. The parts were forged, machined, and thread rolled. The threads were copper plated to prevent carburization. The heat treatment consisted of carburizing in a cyanide bath for 12 hours at 930 deg C. After tempering for 2 h at 170 to 175 deg C, the copper plate was removed by immersing in an acid bath for 45 min. The investigations found the microstructure, hardness, and chemistry all met the specification. The case depth was approximately 0.75 mm to 1.0 mm. The SEM studies showed that it was a brittle fracture and completely intergranular to a depth of about 2.5 mm. It was concluded that the failure was due to hydrogen embrittlement for the following reasons: (i) failure did not occur immediately after loading, (ii) the fracture was intergranular to a depth of two to three times the case depth, (iii) secondary cracks were observed at the surface. The hydrogen was introduced during copper plate removal by acid dipping. If the tempering operation was performed after the acid dip operation, the hydrogen would have been driven out.

Abstract
Several of the springs, made of 1.1 mm diam Inconel X-750 wire and used for tightening the interstage packing ring in a high-pressure turbine, were found broken after approximately seven years of operation. Intergranular cracks about 1.3 mm in depth and oriented at an angle of 45 deg to the axis of the wire were revealed by metallographic examination. A light-gray phase, which had the appearance of liquid-metal corrosion, was observed to have penetrated the grains on the fracture surfaces. The spring wires were found to fracture in a brittle manner characteristic of fracture from torsional loading (along a plane 45 deg to the wire axis). Liquid-metal embrittlement was expected to have been caused by metals (Sn, Zn, Pb) which melt much below maximum service temperature of the turbine. The springs were concluded to have fractured by intergranular stress-corrosion cracking promoted by the action of liquid zinc and tin in combination with static and torsional stresses on the spring wire. As a corrective measure, Na, Sn, and Zn which were present in pigmented oil used as a lubricant during spring winding was cleaned thoroughly by the spring manufacturer before shipment to remove all contaminants.

Abstract
A 75 mm OD x 7.4 mm wall thickness carbon steel boiler tube ruptured. A substantial degree of corrosion on the water-side surface leaving a rough area in the immediate vicinity of the rupture was revealed by visual examination. Decarburization and extensive discontinuous intergranular cracking was revealed by microscopic examination of a cross section through the tube wall at the fracture. It was concluded that the rupture occurred because of hydrogen damage involving the formation of methane by the reaction of dissolved hydrogen with carbon in the steel. Hydrogen was produced by the chemical reaction that corroded the internal tube surface. Steel embrittled by hydrogen can be restored only if grain boundary cracking or decarburization had not occurred but since the material embrittled in this manner, its replacement was recommended.

Abstract
The results of a failure analysis of a series of Cr-Mo-V steel turbine studs which had experienced a service lifetime of some 50,000 h are described. It was observed that certain studs suffered complete fracture while others showed significant defects located at the first stress bearing thread. Crack extension was the result of marked creep embrittlement and reverse temper embrittlement (RTE). Selected approaches were examined to assess the effects of RTE on the material toughness of selected studs. It was observed that Auger electron microscopy results which indicated the extent of grain boundary phosphorus segregation exhibited a good relationship with ambient temperature Charpy data. The electrochemical polarization kinetic reactivation, EPR, approach, however, proved disappointing in that the overlapping scatter in the minimum current density, Ir, for an embrittled and a non-embrittled material was such that no clear decision of the toughness properties was possible by this approach. The initial results obtained from small punch testing showed good agreement with other reported data and could be related to the FATT. Indeed, this small punch test, combined with a miniature sample sampling method, represents an attractive approach to the toughness assessment of critical power plant components.
