Abstract
This article reviews the mechanical behavior and fracture characteristics that discriminate structural polymers from metals, including plastic deformation. It provides overviews of crack propagation and fractography. The article presents the distinction between ductile and brittle fracture modes. Several case studies of field failure in various polymers are also presented to illustrate the applicability of available analytical tools in conjunction with an understanding of failure mechanisms.

Abstract
With any polymeric material, chemical exposure may have one or more different effects. Some chemicals act as plasticizers, changing the polymer from one that is hard, stiff, and brittle to one which is softer, more flexible, and sometimes tougher. Often these chemicals can dissolve the polymer if they are present in large enough quantity and if the polymer is not crosslinked. Other chemicals can induce environmental stress cracking (ESC), an effect in which brittle fracture of a polymer will occur at a level of stress well below that required to cause failure in the absence of the ESC reagent. Finally, there are some chemicals that cause actual degradation of the polymer, breaking the macromolecular chains, reducing molecular weight, and diminishing polymer properties as a result. This article examines each of these effects. The discussion also covers the effects of surface embrittlement and temperature on polymer performance.

Abstract
The discussion on the fracture of solid materials, both metals and polymers, customarily begins with a presentation of the stress-strain behavior and of how various conditions such as temperature and strain-rate affect the mechanisms of deformation and fracture. This article describes crazing and fracture in polymeric materials, with a review of the behavior of the elastic modulus as a function of temperature or time parameters, emphasizing the importance of the viscoelastic nature of their deformation and fracture. The discussion covers the behavior of polymers under stress, provides information on ductile and brittle behaviors, and describes craze initiation in polymers and crack formation and fracture by crazing. Macroscopic permanent deformation of polymeric materials caused by shear-yielding and crazing, which eventually can result in fracture and failure, is also covered.

Abstract
A detailed fracture mechanics evaluation is the most accurate and reliable prediction of process equipment susceptibility to brittle fracture. This article provides an overview and discussion on brittle fracture. The discussion covers the reasons to evaluate brittle fracture, provides a brief summary of historical failures that were found to be a result of brittle fracture, and describes key components that drive susceptibility to a brittle fracture failure, namely stress, material toughness, and cracklike defect. It also presents industry codes and standards that assess susceptibility to brittle fracture. Additionally, a series of case study examples are presented that demonstrate assessment procedures used to mitigate the risk of brittle fracture in process equipment.

Abstract

Abstract
In addition to failures in shafts, this article discusses failures in connecting rods, which translate rotary motion to linear motion (and conversely), and in piston rods, which translate the action of fluid power to linear motion. It begins by discussing the origins of fracture. Next, the article describes the background information about the shaft used for examination. Abstract
This article focuses on characterizing the fracture-surface appearance at the microscale and contains some discussion on both crack nucleation and propagation mechanisms that cause the fracture appearance. It begins with a discussion on microscale models and mechanisms for deformation and fracture. Next, the mechanisms of void nucleation and void coalescence are briefly described. Macroscale and microscale appearances of ductile and brittle fracture are then discussed for various specimen geometries (smooth cylindrical and prismatic) and loading conditions (e.g., tension compression, bending, torsion). Finally, the factors influencing the appearance of a fracture surface and various imperfections or stress raisers are described, followed by a root-cause failure analysis case history to illustrate some of these fractography concepts.

Abstract
This article briefly reviews the factors that influence the occurrence of intergranular (IG) fractures. Because the appearance of IG fractures is often very similar, the principal focus is placed on the various metallurgical or environmental factors that cause grain boundaries to become the preferred path of crack growth. The article describes in more detail some typical mechanisms that cause IG fracture. It discusses the causes and effects of IG brittle cracking, dimpled IG fracture, IG fatigue, hydrogen embrittlement, and IG stress-corrosion cracking. The article presents a case history on IG fracture of steam generator tubes, where a lowering of the operating temperature was proposed to reduce failures.

Abstract
This article aims to identify and illustrate the types of overload failures, which are categorized as failures due to insufficient material strength and underdesign, failures due to stress concentration and material defects, and failures due to material alteration. It describes the general aspects of fracture modes and mechanisms. The article briefly reviews some mechanistic aspects of ductile and brittle crack propagation, including discussion on mixed-mode cracking. Factors associated with overload failures are discussed, and, where appropriate, preventive steps for reducing the likelihood of overload fractures are included. The article focuses primarily on the contribution of embrittlement to overload failure. The embrittling phenomena are described and differentiated by their causes, effects, and remedial methods, so that failure characteristics can be directly compared during practical failure investigation. The article describes the effects of mechanical loading on a part in service and provides information on laboratory fracture examination.

Abstract
A cylindrical spiral gear, part of a locomotive axle assembly, cracked ten days after it had been press-fit onto a shaft, after which it sat in place as other repairs were made. Workers at the locomotive shop reported hearing a sound, and upon inspecting the gear, found a crack extending radially from the bore to the surface of one of the tooth flanks. The crack runs the entire width of the bore, passing through an oil hole in the hub, across the spoke plate and out to the tip of one of the teeth. Design requirements call for the gear teeth to be carburized, while the remaining surfaces, protected by an anti-carburizing coating, stay unchanged. Based on extensive testing, including metallographic examination, microstructural analysis, microhardness testing, and spectroscopy, the oil hole was not protected as required, evidenced by the presence of a case layer. This oversight combined with the observation of intergranular fracture surfaces and the presence of secondary microcracks in the case layer point to hydrogen embrittlement as the primary cause of failure. It is likely that hydrogen absorption occurred during the gas carburizing process.

Abstract
Two clamps that support overhead power lines in an electrified rail system fractured within six months of being installed. The clamps are made of CuNiSi alloy, a type of precipitation-strengthening nickel-silicon bronze. To identify the root cause of failure, the rail operator led an investigation that included fractographic and microstructural analysis, hardness testing, inductively coupled plasma spectroscopy, and finite-element analysis. The fracture was shown to be brittle in nature and covered with oxide flakes, but no other flaws relevant to the failure were observed. The investigation results suggest that the root cause of failure was a forging lap that occurred during manufacturing. Precracks induced by the forging defect and the influence of preload stress (due to bolt torque) caused the premature failure.

Abstract
Spalled fragments from the work rolls of a steel bar straightening machine were received for failure analysis. Visual inspection coupled with optical and scanning electron microscopy were used as the principal analytical techniques for the investigation. Fractographic analysis revealed the presence of a characteristic fatigue crack propagation pattern (beach marks) and radial chevron marks indicating the occurrence of final overload through a brittle intergranular fracture. The collected evidence suggests that surface-initiated cracks propagated by fatigue led to spalling, resulting in severe work roll damage as well as machine downtime and increased maintenance costs.

Abstract
A failure analysis investigation was conducted on a fractured aluminum tailwheel fork which failed moments after the landing of a privately owned, 1955 twin-engine airplane. Nondestructive evaluation via dye-penetrant inspection revealed no discernible surface cracks. The chemical composition of the sand-cast component was identified via optical emission spectroscopy and is comparable to an aluminum sand-cast alloy, AA 712.0. Metallographic evaluation via optical microscopy and scanning electron microscopy revealed a high degree of porosity in the microstructure as well as the presence of deleterious intermetallic compounds within interdendritic regions. Macrohardness testing produced hardness values which are noticeably higher than standard hardness values for 712.0. The primary fracture surfaces indicate evidence of mixed-mode fracture, via intergranular cracking, cleaved intermetallic particles, and dimpled cellular regions in the matrix. The secondary fracture surface demonstrates similar features of intergranular fracture.

Abstract
A bearing cup in a drive shaft assembly on an automobile was found to have failed. A detailed analysis was conducted using the QC story approach, which begins by proposing several possible failure scenarios then following them to determine the main root cause. A number of alternative solutions were identified and then validated based on chemical analysis, endurance and hardness tests, and microstructural examination. The investigation revealed that carbonitriding can effectively eliminate the type of failure encountered because it prevents through hardening of the bearing cup assembly.

Abstract
Rollover accidents in light trucks and cars involving an axle failure frequently raise the question of whether the axle broke causing the rollover or did the axle break as a result of the rollover. Axles in these vehicles are induction hardened medium carbon steel. Bearings ride directly on the axles. This article provides a fractography/fracture mechanic approach to making the determination of when the axle failed. Full scale tests on axle assemblies and suspensions provided data for fracture toughness in the induction hardened outer case on the axle. These tests also demonstrated that roller bearing indentions on the axle journal, cross pin indentation on the end of the axle, and axle bending can be accounted for by spring energy release following axle failure. Pre-existing cracks in the induction hardened axle are small and are often difficult to see without a microscope. The pre-existing crack morphology was intergranular fracture in the axles studied. An estimate of the force required to cause the axle fracture can be made using the measured crack size, fracture toughness determined from these tests, and linear elastic fracture mechanics. The axle can be reliably said to have failed prior to rollover if the estimated force for failure is equal to or less than forces imposed on the axle during events leading to the rollover.

Abstract
During the installation of power transmission lines across a major interstate highway, a temporary anchor stabilizing one of the poles failed, resulting in the loss of the pole and the associated power lines. It also contributed to a single vehicle incident on the adjacent roadway. Post-failure analysis revealed that the fracture was precipitated by a preexisting weld-related crack. Closed form and numerical stress analyses were also conducted, with the results indicating that the anchor was installed properly within the parameters intended by the manufacturer.

Abstract
A ring-type joint in a reactor pipeline for a hydrocracker unit had failed. Cracks were observed on the flange and the associated ring gasket during an inspection following a periodic shutdown of the unit. The components were manufactured from stabilized grades of austenitic stainless steel; the flange from type 321, and the ring gasket from 347. Examination revealed that the failure occurred by transgranular stress-corrosion cracking, initiated by the presence of polythionic acid. Detailed metallurgical investigation was subsequently conducted to identify what may have caused the formation of polythionic acid in the process gas.

Abstract
In this article, we report the outcome of an investigation made to uncover the premature fracture of crusher jaws produced in a local foundry. A crusher jaw that had failed while in service was studied through metallographic techniques to determine the cause of the failure. Our investigation revealed that the reason for the fracture was the presence of large carbides at the grain boundaries and in the grain matrix. This led to the formation of microcracks that propagated along the grain boundaries under in-service working forces. It is also believed that the precipitation of carbides at the grain boundaries may have occurred because of improper heat treatment, but not because of a deficiency in composition.

Abstract
The structural collapse of an iron-ore bucket-wheel stacker reclaimer at the beginning of operation was investigated by means of mechanical tests, microstructural characterization, and computational structural analysis. The mechanical failure was a consequence of a brittle fracture by cleavage. The crack followed the heat-affected zone of a welded joint connecting a rectangular hollow section member and a plate flange. The main factors contributing to failure were related with a combination of design-in and manufacturing-in factors like high load-strength ratio at the point of failure, local stress concentration as a result of geometry restrictions, and weld defects. This particular section was responsible for the load transfer between the front tie member and the boom extremity, and its failure was the main cause of the catastrophic failure of the equipment.

Abstract
A locked coil track rope (LCTR) is essentially composed of wires (round and rail-shaped) laid helically in different layers. These wire ropes are sometimes used in conveyors carrying empty and loaded buckets in mining areas. During service, such wire ropes may fail prematurely due to disintegration/failure of individual groups of wires. To understand the genesis of LCTR wire failures, a detailed metallurgical investigation of failed rope wires was made and included visual examination, optical microscopy, scanning electron microscopy (SEM), and electron probe microanalysis (EPMA). Two types of failed wires were investigated; one is from a 40 mm diameter locked coil track rope and the other from a 53 mm locked coil track rope. Optical microscopy of failed round wires in the 53 mm diameter rope clearly revealed fully decarburized layers at the surface and a few grain-boundary cracks. From the location of the failure, it was clear that apart from static tensile loads, the wire ropes had been subjected to bending and unbending loads near the saddle, as fully loaded or empty buckets traveled access the conveyor. The SEM studies confirmed that the fracture had been caused by initiation of fatigue cracks in the decarburized zone under conditions of repeated bending and unbending stresses superimposed on the static tensile load.
