Large heat-to-heat variation of creep rupture strength in weldments of mod.9Cr-1Mo steels was observed in the creep rupture tests conducted for two different heats at 600°C and 650°C. One heat showed consistently lower time-to-rupture than the other for 130-60MPa at 600°C. Detailed microstructural investigations revealed that the number density of precipitates in the weaker heat was remarkably lower than that associated with the stronger heat through most of the creep region. Accordingly, heat-to-heat variation of creep rupture strength was attributed to the difference in the precipitate strengthening effects throughout creep. Equilibrium calculation predicted that the smaller phase fraction of M 23 C 6 and VN precipitates due to the lower content of chromium and lower ratio of nitrogen/aluminum in the weaker heat. However, given that long-term creep rupture strength at 650°C converged for the two heats, the microstructure including precipitates may settle into a similar level for subsequent longer hours even at 600°C.

Fossil fuels continue to be the primary source of energy in the U.S and worldwide. In order to improve the efficiency of fossil power plants, advanced structural materials need to be developed and deployed to meet the need of high temperature creep resistance and corrosion resistance. Examples include creep strength enhanced ferritic (CSEF) steels, austenitic stainless steels, nickel-based superalloys, and oxide dispersion strengthened alloys. Welding is extensively used in construction of fossil power plants. The performance of the weld region can be critical to the safe and economical operation of fossil power plants. Degradations in performance such as reduced creep strength and premature failure in the weld region (e.g. Type IV failure in ferritic steels) are examples of longstanding welding and weldability problems for boiler and other components. In the past, extensive studies have been carried out to characterize the different microstructures in different regions of a weld, and to a certain extent, to establish the correlations between the microstructure and the creep strength. However, the metallurgical or microstructural induced local stress/strain variations have been seldom quantified. In addition, it has been long recognized that, due to the sharp microstructure and property gradients in the weld and HAZ, the standard creep testing procedure for the base metal can produce erroneous results when used for weld testing.

A Japanese national project has been undertaken since Aug. 2008 with the objective of developing an advanced ultra-supercritical power plant (A-USC) with a steam temperature of 700°C. Fe-Ni and Ni-based alloys, namely HR6W, HR35, Alloy617, Alloy740, Alloy263 and Alloy141, were taken as candidate materials for piping and superheater/reheater tubes in an A-USC boiler. Weldments of these alloys were manufactured by GTAW, after which long term creep rupture tests were conducted at 700°C, 750°C and 800°C. Weldments of HR6W, HR35 and Alloy617 showed similar creep strength as compared with these base metals. Weldments of Alloy740 tended to fail in the HAZ, and it is considered that voids and cracks preferentially formed in the small precipitation zone along the grain boundary in the HAZ. The creep strength of Alloy263 in weldments exhibited the highest level among all the alloys, although HAZ failure occurred in the low stress test condition. A weld strength reduction factor will be needed to avoid HAZ failure in Alloy740 and Alloy263. Also, to prevent premature failure in weld metal, optimization of the chemical composition of weld filler materials will be required.

Boron and nitride additions are emerging as a promising design concept for stabilizing the microstructure of creep-resistant martensitic high-chromium steels. This approach, known as MarBN steel (martensitic steel strengthened by boron and nitrogen), combines the benefits of solid solution strengthening from boron with precipitation strengthening from nitrides. However, initial welding trials revealed challenges in achieving a uniform fine-grained region in the heat-affected zone (HAZ), which is crucial for mitigating Type IV cracking and ensuring creep strength. Despite these initial hurdles, preliminary creep test results for welded joints have been encouraging. This study presents an improved MarBN steel formulation and its investigation through uniaxial creep tests. Base material and welded joints were subjected to creep tests at 650°C for up to 25,000 hours under varying stress levels. The analysis focused not only on the creep strength of both the base material and welded joints but also on the evolution of damage. Advanced techniques like synchrotron micro-tomography and electron backscatter diffraction were employed to understand the underlying creep damage mechanisms. By combining long-term creep testing data with 3D damage investigation using synchrotron micro-tomography, this work offers a novel perspective on the fundamental failure mechanisms occurring at elevated temperatures within the HAZ of welded joints in these advanced steels.

This paper summarizes recent efforts to improve creep performance in Grade 91 (Mod. 9Cr-1Mo, ASTM A387) steel weldments via non-standard heat treatments prior to welding. Such heat treatments offer a potential solution for minimizing Type IV failures in creep strength enhanced ferritic (CSEF) steels. A lower temperature tempering (LTT, 650°C) of the 9Cr steels prior to gas tungsten arc welding (GTAW) resulted in improved creep-rupture life at 650°C compared to the samples tempered at a standard condition (HTT, 760°C) before welding. From detailed characterization of precipitation kinetics in the heat affected zone, it was hypothesized that M 23 C 6 carbides in the fine-grain heat-affected zone (FGHAZ) in the LTT sample were fully dissolved, resulting in re-precipitation of strengthening carbides during post weld heat treatment (PWHT). This was not the case in the HTT sample since M 23 C 6 in the FGHAZ was only partially dissolved prior to welding, which caused coarsening of existing M 23 C 6 after PWHT and premature creep failure in the FGHAZ. However, it was also found that the LTT raised the ductile-brittle transition temperature above room temperature (RT). Two different thermo-mechanical treatments (TMTs); two-step tempering and aus-forging/aus-aging, of the modified 9Cr-1Mo steels were attempted, in order to control the balance between creep properties and RT ductility, through control of precipitation kinetics of the M 23 C 6 carbides and/or MX carbo-nitrides. The hardness map of the TMT samples after GTAW and PWHT were evaluated.

The use of the bainitic creep strength enhanced ferritic steel T/P23 has increased over the last decade in a wide range of applications including headers, superheater and reheater tubing and in waterwall tubing. Many issues have been reported in weldments of this material, such as hydrogen induced cracking, reheat cracking and stress corrosion cracking. In order to help characterize high temperature cracking phenomena, including reheat cracking, a limited number of laboratory creep crack growth tests are being conducted as part of an ongoing project. Tests were run on as-welded sections with the test specimen crack-tip located in select zones of the weldment. Test temperatures are intended to bookend the range of applications from a waterwall condition of ~482°C (900°F) to the superheat/reheat condition of 565°C (1050°F). This paper describes the results of some early testing at 482°C (900°F). The tests provided useful insight into the cracking susceptibility of the material at this temperature with respect to not only time-dependent cracking, but also fatigue crack growth and fracture toughness. The paper includes details of the test method and results, as well as findings from post-test metallographic examinations of the tested specimens.

The use of creep strength-enhanced ferritic alloys like Grade 91 has become popular in fossil power plants for applications at temperatures above 566°C (1050°F). Compared to Grades 11 and 22, Grade 91 offers higher stress allowables, better ramp rate tolerance, weight reduction, and lower thermal expansion coefficients at operating temperatures. However, Grade 91's superior elevated temperature strength requires specific microstructure and metallurgical considerations. This paper highlights concerns that warrant further investigation. Initial operating stresses in Grade 91 piping systems may exceed 262 MPa (38 ksi), and lack of creep relaxation below 593°C (1050°F) could lead to weldment failures within years, especially above 159 MPa (23 ksi) after one year. While cold spring can reduce initial stresses for systems below 593°C (1050°F), creep relaxation rates up to 206 MPa (30 ksi) need study. Above 593°C (1050°F) and below 103 MPa (15 ksi), weldments may fail prematurely by Type IV creep mechanism. Long-term creep rupture studies on cross-weld and multiaxially loaded thick-walled specimens should evaluate deteriorated weldment properties, particularly below 103 MPa (15 ksi).

‘Chromium-Molybdenum’ ferritic steels are the most popular materials for construction of steam generators. Microstructure of ‘Cr-Mo’ steels is highly susceptible to changes due to heat- treatments. This susceptibility is often exploited for improving creep strength of these alloys, via suitable heat treatments, that are employed in order to incorporate changes in grain size and secondary precipitates. This paper presents a general overview of the role of microstructure in various aspects of gaseous oxidation, and the synergistic role of the alloy microstructure and oxidation in deterioration of mechanical properties. In the light of this overview, the paper also presents oxidation kinetics and oxidation-assisted microstructural degradation in the microstructurally different regions of weldments of a common variety of ‘Cr-Mo’ steel, viz., 2.25Cr-1Mo steel.

Tenaris' High Oxidation Resistance (THOR) 115, or T115, is a creep strength-enhanced ferritic (CSEF) steel introduced in the past decade. It is widely used in constructing high-efficiency power plants and heat recovery steam generators (HRSGs) due to its superior steam oxidation resistance and long-term microstructural stability, making it a viable alternative to stainless steels at elevated steam temperatures. The creep damage tolerance of T115 has been recently validated under ASME BPVC CC 3048 guidelines, which address safety concerns related to creep damage in boiler components. Testing confirmed T115's consistent creep damage-tolerant behavior, with cross-weld creep behavior reassessed through extensive metallographic examination of specimens from a 1.5-inch thick pipe girth weld, providing insights into creep damage distribution and hardness, and its relative performance compared to Grade 91 CSEF steel.

This paper presents results and analyses from long-term creep-rupture testing of alloy CCA617 (also known as alloy 617B) in wrought and welded forms at temperatures and stresses relevant to power generation under advanced steam conditions. The refined controlled chemical composition of CCA617 resulted in increased creep-rupture strength compared to the conventional alloy 617 chemistry at applied stress levels of ~150 MPa and above. Long-term creep rupture testing of weldments (in one case, over 100,000 h) showed that their creep-rupture lives were dependent on the welding process. Gas-tungsten-arc and shielded metal-arc weldments of CCA617 performed nearly equivalent to standard alloy 617 base metals in creep, but there was some debit in creep-rupture resistance when compared to CCA617 base metal. Submerged arc welding produced weldments that were notably weaker than both versions of alloy 617 base metal under creep conditions, possibly due to lack of optimization of filler wire composition and flux.

Small punch creep testing (SPCT) is a small-scale, accelerated creep test that allows for the determination of creep data using a limited amount of material. The question, however, remains how the data generated by this technique correlate to more established techniques such as uniaxial testing and ultimately to predictions regarding the remaining service life of a plant component. This empirical study investigated the microstructure-to-property relationship of welded 9-12%Cr steels as measured using SPCT. Virgin P91 (X10CrMoVNb9-1) steel was joined to service exposed X20 (X20CrMoV12-1) steel using two different filler materials (X20 and P91) via fusion welding. Site-specific samples were extracted from the parent plates, heat affected zones and weld metals using electro-discharge machining. Small punch creep testing were performed using a 276 N load at a temperature of 625°C. The untested sample microstructures were quantitatively characterized using a range of electron microscopy techniques to determine the precipitate (M 23 C 6 , MX) spacing, subgrain sizes and dislocation densities for each region of the weldments. Multiple linear regression analysis found that the subgrain size (λsg) played the largest contribution to the SPCT rupture life. The heat affected zones had the lowest SPCT rupture times (49-68 hours), which corresponded to the largest subgrain sizes (1.1-1.3 μm). The P91 parent plate material had the longest SPCT rupture time (349 hours), which corresponded to the lowest subgrain size (0.8 μm). The P91 weld metal sample showed lower initial deflection rates during the SPC testing, however the presence of non-metallic SiO 2 inclusions in this zone contributed to accelerated brittle failure.

Continuous and extensive works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants worldwide. Since Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti, ASME Code Case 2684) was selected as one of the promising candidate materials of A-USC boiler tube and pipe for long-term creep strength evaluation and field exposure test. In the present study, to establish the creep damage and life assessment method for Ni based alloy component, long-term creep rupture properties, microstructural stability, and creep damage morphology of HR6W weldment were experimentally investigated. Creep tests of HR6W weldment were conducted at temperature range of 700 to 800°C for durations up to 70,000 hours. Failure behavior of creep void formation and creep crack growth was identified, and damage mechanism of weldment during creep were discussed and characterized. Furthermore, uniaxial interrupted creep tests were carried out, the creep damage evaluation was conducted and life assessment approach was proposed based on the metallographic quantification evaluation of creep void and microstructure evolution. It demonstrated the possibility and validity to evaluate creep damage of Ni based alloy component with creep void and microstructure parameters.

Continuous and active works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants in Europe, United States and also Japanese national project has launched in 2008. In this new Japanese project Fe-Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti) is one of the candidate materials for boiler tube and pipe as well as Ni based alloys such as well-known Alloy617, Alloy263 and Alloy740. The most important issue in boiler fabrication is the welding process of these alloys and long-term reliability of their weldments. Authors investigated the weldability of HR6W thick-wall pipe. The integrity of the weldment was confirmed with metallurgical investigation, mechanical testing and long term creep rupture test. It is proved that the narrow gap HST welding procedure can meet the requirements for Ni based or Fe-Ni based alloys and provides excellent strength properties.

Long-term creep rupture tests up to 10 5 hours at 600℃ and 650℃ were carried out on mod.9Cr- 1Mo steel base metal and weldments from five different materials, consisting of various chemical compositions and heat treatments as well as welding conditions. As a result, positive correlations of creep rupture strength were clarified between the base metal and weldments from the same materials. Microstructural observations and thermokinetic calculations revealed that the strength correlations were attributed to the precipitation strengthening behavior of finely dispersed M 23 C 6 carbides and V-type MX carbonitrides, where their precipitation distribution characteristic in the fine-grained HAZ microstructures partially or almost entirely took over those in base metal. This finding implies that the long-term creep rupture strength of mod.9Cr-1Mo steel weldment might be able to be evaluated as long as the corresponding base metal strength is obtained.

Metallographic tests, micro-hardness tests, mechanics performance tests and Energy Dispersion Spectrum (EDS) were conducted for a 2.25Cr-1Mo main steam pipe weldment served for more than 32 years. Microstructural evolution of the 2.25Cr-1Mo base metal and weld metal was investigated. Degradation in micro-hardness and tensile properties were also studied. In addition, the tensile properties of subzones in the ex-service weldment were characterized by using miniature specimens. The results show that obvious microstructural changes including carbide coarsening, increasing inter lamella spacing and grain boundary precipitates occurred after long-term service. Degradation in micro-hardness is not obvious. However, the effects of long term service on tensile deformation behavior, ultimate tensile strength and yield stress are remarkable. Based on the yield stress of micro-specimens, the order of different subzones is: WM>HAZ>BM, which is consistent with the order of different subzones based on micro-hardness. However, the ultimate tensile strength and fracture strain of HAZ are lower than BM.

Research on high chromium ferritic materials for high temperature power plant components generally concentrates on the properties of the parent steel. Weldments, however, are often the weak link, leading to premature failures and associated forced outages and high maintenance spend. Clearly, consideration of the creep performance of weld metals and associated heat-affected zones (HAZs) in these materials is important. Despite this, relevant weldment creep rupture data are not commonly available, and weldment creep rupture “strength reduction factors” are not always known. This paper provides comment on the available information on parent materials, and highlights the need for the assessment of the creep performance of weldments. Strategies for increasing HAZ creep rupture strength are reviewed, and some available weldment data are considered. Less conventional welding processes (GTA/TIG variants and EB welding) appear to provide improved creep performance of weldments. They therefore merit further study, and should be considered for welding the new steel grades, particularly in supercritical and ultra-supercritical applications.

The current study proposed a new method that utilizes digital image correlation (DIC) techniques to measure in-situ full field strain maps of creep resistant material welds. The stress-rupture test is performed in a Gleeble thermal mechanical simulator. This technique successfully captured a significant difference in the local creep deformation between two Grade 91 steel welds with different pre-welding conditions (standard and non-standard). Strain contour plots exhibited inhomogeneous deformation in the weldments, especially at the heat-affected zone (HAZ). Standard heat-treated specimens had significant creep deformation in the HAZ. On the other hand, non-standard heat treated specimens showed HAZ local strains to be 4.5 times less than that of the standard condition, after a 90-hour creep test at 650°C and 70 MPa. The present study measured the full field strain evolution in the weldments during creep deformation for the first time. The proposed method demonstrated a potential advantage to evaluate local creep deformation in the weldments of any creep resistant material within relatively short periods of time.

Material properties and damage mechanisms exhibit significant variation across weldments. Micro tensile (MT) testing of specimens machined from specific narrow weldment zones is one method to characterize local property variation. Although limited, the literature data on micro-tensile specimen testing reports on low-temperature behavior. However, cross-weld local material data at high service temperatures have not been reported yet. In the present study, MT tests are conducted across similar P22 and P91 steel welds at 550°C and 600°C, respectively. To study deformation mechanisms and the role of surface condition on properties, specimens with different surface conditions (machined, polished, and electropolished) are tested. Two different loading rates of 0.2 mm/min and 0.5 mm/min are used to study the effect of loading rate on deformation and mechanical properties. Variations in weldment material properties are presented as a function of specimen surface conditions and loading speeds. Deformation behavior is studied on the side surfaces of tested micro-tensile specimens using SEM. Deformation is correlated to the microstructural constituent observed on side surfaces.

The paper describes methods for practical high temperature weldment life assessment, and their application to the analysis of notable high energy piping weldment failures and interpretation of cross-weld data. The methods described in the paper are simplified versions of full continuum damage mechanics (CDM) analysis techniques which have been developed over the last 20 years. The complexity of the CDM methods and their data requirements has been a barrier to their more widespread use. The need for simplified methods has been driven by the need for risk assessment of in-service high temperature welded piping and headers around the world, the need to connect cross-weld data to weld joint design and assessment, and in general, the need to develop suitable guidelines for evaluating the strength of weldments relative to that of base metal.

In recent years continuous and extensive research and development activities have been being done worldwide on 700°C A-USC (Advanced Ultra Super Critical) power plants to achieve higher efficiency and reduce the CO 2 emission. Increasing steam temperature and pressure of such A-USC boilers under consideration require the adoption of Ni based alloys. In the Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-23Cr-7W-Ti, ASME Code Case 2684) is one of the candidate materials for boiler tube and pipe as well as Alloy617, Alloy263 and Alloy740H. The most important issues in A-USC boiler fabrication are the establishment of proper welding process for thick wall components of these alloys and verification of the long term reliability of their weldments. In our previous study, the weldability of HR6W was investigated and the welding process for Ni based thick wall pipe was established with the narrow gap HST (Hot wire Switching TIG) welding procedure originally developed by Babcock-Hitachi K.K. In this paper, creep rupture strengths of HR6W weldment were verified by the long term test up to 60,000 hours for tube and 40,000 hours for pipe. In Japanese national project, narrow gap HST welding process was also applied to the welding test for the other Ni based candidate pipe materials. Furthermore, as the practical A-USC boiler manufacturing trials, header mockup test was conducted and qualified for HR6W.
