The long-term performance of superheater super 304h tube during the normal service of an ultra-supercritical 1000mw thermal power unit was tracked and analyzed, and the metallographic structure and performance of the original tube sample and tubes after 23,400h, 56,000h, 64,000 h, 70,000 h and 80,000 h service were tested. The results show that the tensile strength, yield strength and post-break elongation meet the requirements of ASME SA213 S30432 after long-term service, but the impact toughness decreases significantly. The metallographic organization is composed of the original complete austenite structure and gradually changes to the austenite + twin + second phase precipitates. With the extension of time, the number of second phases of coarseness in the crystal and the crystal boundary increases, and the degree of chain distribution increases. The precipitation phase on the grain boundary is dominated by M 23 C 6 , and there are several mx phases dominated by NbC and densely distributed copper phases in the crystal. The service environment produces a high magnetic equivalent and magnetic induction of the material, the reason is that there are strips of martensite on both sides of the grain boundary, and the number of martensite increases with the length of service.

To stay competitive in today’s dynamic energy market, traditional thermal power plants must enhance efficiency, operate flexibly, and reduce greenhouse gas emissions. This creates challenges for material industries to provide solutions for harsh operating conditions and fluctuating loads. Higher efficiency demands steels with excellent steam oxidation resistance, favoring ferritic steels for cycling operation due to their limited thermal expansion. This paper presents a study modeling a combined cycle power plant using GE 9HA0.2 GT technology. The analysis compares different maximum live steam temperatures (585°C, 605°C, 620°C) and four alloys (grades 91 and 92, stainless S304H, and Thor 115) for heat exchangers exposed to steam oxidation. Results indicate that Thor 115, a creep strength enhanced ferritic (CSEF) steel, is a viable alternative to stainless steel for live steam temperatures above 600°C, offering improved oxidation resistance with minimal weight increase. Modern CSEF steels outperform stainless steel in power plants with lower capacity factors, reducing thermal fatigue during load changes. Increasing the live steam temperature boosts plant efficiency, leading to significant CO 2 savings for the same power output.

For future carbon neutral society, a novel thermal power generation system with no CO 2 emission and with extremely high thermal efficiency (~ 70 %) composed of the oxygen/hydrogen combustion gas turbine combined with steam turbine with the steam temperature of 700°C is needed. The key to realize the thermal power plant is in the developments of new wrought alloys applicable to both gas turbine and steam turbine components under higher temperature operation conditions. In the national project of JST-Mirai program, we have constructed an innovative Integrated Materials Design System , consisting of a series of mechanical property prediction modules (MPM) and microstructure design modules (MDM). Based on the design system, novel austenitic steels strengthened by Laves phase with an allowable stress higher than 100 MPa for 10 5 h at 700°C was developed for the stream turbine components. In addition, for gas turbine components, novel solid-solution type Ni-Cr-W superalloys were designed and found to exhibit superior creep life longer than 10 5 h under 10 MPa at 1000°C. The superior long-term creep strengths of these alloys are attributed to the “grain-boundary precipitation strengthening (GBPS)” effect due to C14 Fe 2 Nb Laves phase and bcc α 2 -W phase precipitated at the grain boundaries, respectively.

In response to the need to reduce carbon dioxide gas emissions, Japan has been actively researching 700°C-class thermal power plants with a focus on improving overall plant efficiency. This technological advancement is fundamentally grounded in advanced materials development, encompassing the creation of high-strength alloys, fireside corrosion-resistant materials, and steamside oxidation-resistant alloys. A significant challenge emerged as some of the developed materials fell outside the scope of existing domestic technical standards. Moreover, the potential failure modes for advanced ultra-supercritical (A-USC) components operating at 700°C were anticipated to differ substantially from those observed in traditional ultra-supercritical (USC) components at 600°C. Consequently, researchers systematically examined and analyzed the potential failure modes specific to 700°C A-USC components, using these insights to establish comprehensive performance requirements. The research initiative, which commenced in June 2006, was strategically planned to develop a draft technical interpretation by March 2011. This paper provides a detailed overview of the investigative process, encompassing the comprehensive analysis of failure modes, the derivation of performance requirements, and the progression toward developing a new technical interpretation framework for high-temperature power plant components.

In order to enable safe long-term operation, metallic pipes operated in the creep range at high temperatures require considerable wall thicknesses at significant operating pressures, such as those required in thermal power plants of all kinds or in the chemical industry. This paper presents a concept that makes it possible to design such pipes with thinner wall thicknesses. This is achieved by adding a jacket made of a ceramic matrix composite material to the pipe. The high creep resistance of the jacket makes it possible to considerably extend the service life of thin- walled pipes in the creep range. This is demonstrated in the present paper using hollow cylinder specimens. These specimens are not only investigated experimentally but also numerically and are further analyzed after failure. The investigations of the specimen show that the modeling approaches taken are feasible to describe the long-term behavior of the specimen sufficiently. Furthermore, the paper also demonstrates the possibility of applying the concept to pipeline components of real size in a power plant and shows that the used modeling approaches are also feasible to describe their long-term behavior.

Inconel 740H is one of the most promising candidate Ni-base superalloys for the main steam pipe of 700 °C advanced ultra-supercritical (A-USC) coal-fired power plants. After processing and welding in manufacturing plant in solution-annealed state, large components was commonly suggested to have an extra aging treatment at 800 °C for 16 h, in order to obtain homogeneous γ′ precipitates. In this present work, creep tests and microstructure analyses were conducted on Inconel 740H pipe specimens under two different heat treatments to verify the necessity of aging process. Here we show that aging treatment has limited effect on the creep rupture life of Inconel 740H pipe. Both in grain interiors and along grain boundaries, crept specimens under two different heat treatments have the same precipitates. But the shape and distribution of γ′ in solution annealed sample is not as regular as the aged ones. Our results provide the underlying insight that aging treatment is not so necessary for the straight pipes if the on-site condition was hard to control. But for both groups of specimens, a small amount of h particles and some banded like M 23 C 6 were emerged during creep, which would be harmful to mechanical properties for the long run.

The nucleation and growth of precipitates such as Laves phases, carbides and nitrides reduce fracture toughness and high-temperature strength of high chromium steels used in thermal power plants. For this reason, to ensure a long-term plant reliability, it is important to estimate material deterioration by aging. The study presented in this paper involves micro structural evolution by thermal aging of COST-E, F, and FB2 steels, all turbine materials. The results indicate that the Laves phases and other precipitates can be separately detected and quantified by the electrochemical technique. The results also clarify the correlation between the amount of Laves phases precipitated and electrochemical polarization parameters.

Advanced martensitic 9% chromium steels have been identified as the most favored group of materials for high temperature applications in thermal power plants. To extend the temperature range of martensitic steels up to 650°C large effort was put on the development of new alloy concepts. The so-called MARBN concept (Martensitic steel with defined Boron/Nitrogen relation) provides increased creep rupture strength due to higher solid solution strengthening and improved microstructural stability. The major improvement is the reduction of type IV cracking in welded joints, which shifts the focus to the creep rupture strength of the weld metal. This paper illustrates the process experience of the steel foundry for production of heavy cast components in latest state of the art 9-12%Cr-MoCoVNbNB-alloyed cast steel grades and the newest state of development and prototype components in MARBN cast steel grades. Metallurgy, solidification, heat treatment and welding are main items to be considered for development of new, complex steel grades for foundry processing with the help of empiric processing in test programs and thermo-physical simulation. As welding is an essential processing step in the production of heavy steel cast components a good out-of-position weldability is required. Moreover a stress-relieve heat-treatment takes place subsequently after welding for several hours. This contribution also deals with the development of matching welding consumables for the production of heavy cast components and discusses the challenges of defining appropriate welding and heat treatment parameters to meet the requirements of sufficient strength and toughness at ambient temperature. Additionally, first results of creep rupture tests are presented.

Despite the significant progress achieved in power generation technologies in the past two decades, finding effective solutions to further reduce emissions of harmful gases from thermal power plant still remains the major challenge for the power generation industry as well as alloy material developers. In the European material programmes COST 522 and COST 536, based on the existing 9-12%Cr creep resisting steels, an advanced 9%Cr-Mo martensitic alloy, C(F)B2 (GX13CrMoCoVNbNB9-2-1) alloy has been developed. By modification through alloying of boron and cobalt and together with other micro-adjustment of the composition, C(F)B2 alloys has showed very encouraging properties. The current paper summaries the development and evaluation of the matching filler metals for C(F)B2 grade. The design of the filler metal composition is discussed and comparison is made with the parent materials in respect to the alloy additions and microstructure. The mechanical properties of the weld metals at ambient temperature are examined. Creep properties of both undiluted weld metals and cross-weld joints are examined through stress rupture test and the data are evaluated and compared with those of the base alloy and other existing 9%Cr-Mo creep resisting steels.

In thermal power plants, weldments of all currently used martensitic 9% chromium steels are prone to Type IV cracking in the fine-grained region of the heat-affected zone (HAZ). Japanese researchers have introduced a new martensitic steel for ultra-supercritical (USC) steam conditions that demonstrates resistance to Type IV cracking. This study compares a modified version of this boron-nitrogen balanced advanced 9Cr-3W-3Co steel with CB2, the most promising 9% Cr steel developed through the European research initiative COST, in terms of weldability. The HAZ was analyzed using the "Heat-Affected Zone Simulation" technique with a Gleeble 1500 thermo-mechanical simulator. Basic optical microscopy was complemented by advanced electron microscopy techniques, including energy-filtered TEM (EFTEM), electron energy loss spectroscopy (EELS), electron backscatter diffraction (EBSD), and energy-dispersive X-ray analysis (EDX). Phase transformations in the HAZ were directly observed using in situ X-ray diffraction with synchrotron radiation at the Advanced Photon Source (APS) of Argonne National Laboratory, IL, USA. Although both steels exhibited similar transformation behavior, their resulting microstructures after the weld thermal cycle differed significantly. At peak temperatures above 1200°C, delta ferrite formed and remained stable down to room temperature due to rapid cooling in both steels. While CB2 exhibited conventional coarse-grained (CG), fine-grained (FG), and intercritical HAZ regions, the boron-nitrogen balanced 9Cr steel did not develop a fine-grained HAZ. Since Type IV cracking primarily occurs in the FGHAZ, this alloy shows strong potential for eliminating Type IV cracking as a major life-limiting factor in heat-resistant steel weldments.

25Cr-20Ni-Nb-N (Tp310HCbN) steel is a promising austenitic steel for applications in superheater tubes in coal fired thermal power plants due to the high creep strength and oxidation resistance. In this work, the microstructural evolution of this material during heat treatment and thermal ageing has been investigated. The investigations were carried out by Light Optical Microscopy (LOM), Scanning Electron Microscopy (SEM), Transmission Electron Microscopy (TEM) and Energy Dispersive Spectroscopy (EDS). Besides, equilibrium and Scheil calculations were carried out using the thermodynamic software MatCalc to analyse the stable phases and the solidification process, respectively. Precipitation calculations during solution annealing and subsequent ageing at 650 and 750°C were performed to predict the phase fraction and precipitates radius up to 10.000h ageing time. SEM and TEM investigations of aged specimens revealed the presence of six different precipitates: M 23 C 6 , Cr 2 N, sigma, Z-phase, eta-phase (Cr 3 Ni 2 Si(C,N)) and Nb(C,N). These precipitates were predicted and confirmed by MatCalc simulations. The calculated phase fraction and mean radius show good agreement with experimental data. Finally, simulations of different Cr-, C- and N-content in Tp310HCbN were performed.

This work deals with the potential of microstructurally based modeling of the creep deformation of martensitic steels. The motivation for the work stems from the ever increasing demand for higher efficiency and better reliability of modern thermal power plants. Service temperatures of 600°C and stress levels up to 100 MPa are currently the typical requirements on critical components. High creep and oxidation resistance are the main challenges for a lifetime 10+ years in steam atmosphere. New materials may fulfill these requirements; however, the save prediction of the creep resistance is a difficult challenge. The model presented in this work takes into consideration the initial microstructure of the material, its evolution during thermal and mechanical exposure and the link between microstructural evolution and creep deformation rate. The model includes the interaction between the relevant microstructural constituents such as precipitates, grain- lath- and subgrain boundaries and dislocations. In addition, the material damage is included into the model. The applicability of the model is then demonstrated on standard creep resistant alloys. Contrary to phenomenological models, this approach can be tested against microstructural data of creep loaded samples and thus provides higher reliability. Nevertheless, potential improvements are discussed and future developments are outlined.

In order to enable a compact design for boiler superheaters in modern thermal power plants, cold-worked tube bending is an economical option. For service metal temperatures of 700 °C and above, nickel-based alloys are typically employed. To ensure a safe operation of such cold-worked alloys, their long-term mechanical behavior has to be investigated. In general, superheater tube materials in a cold-worked state are prone to a degradation of their long-term creep behavior. To predict this degradation, sensitive experiments have to be conducted. In this publication, the effects of cold working on the long-term creep behavior of three currently used nickel-based alloys are examined. Creep and creep rupture experiments have been conducted at typical service temperature levels on nickel-based alloys, which have been cold worked to various degrees. As a result, Alloy 263 exhibits no significant influence of cold working on the creep rupture strength. For Alloy 617, an increase of creep strength due to cold working was measured. In contrast, Alloy 740 showed a severe degradation of the creep strength due to cold working. The mechanism causing the sensitivity to cold working is not yet fully understood. Various formations of carbide precipitates at the grain boundaries are believed to have a major influence. Nevertheless, the experimentally observed sensitivity should always be considered in material selection for boiler tube design.

Ferritic 9-12 wt.% chromium steels are commonly used for thick-walled high-temperature components in thermal power plants, but they face two major limitations in high-temperature service. Firstly, a reduction in creep strength occurs after approximately 10,000 hours at service temperatures around 600°C, due to the dissolution of finely dispersed V-rich nitrides and the precipitation of coarse particles of the modified Z-phase, [(Cr,V,Nb)N]. Secondly, welded joints of nearly all ferritic steel grades are prone to premature creep failures in the fine-grained heat-affected zone, known as Type IV cracking, which results from a strength loss of up to 50% compared to the base material. This study describes the development of a 9Cr3W3CoVNb steel with added boron and controlled nitrogen content. Preliminary creep testing results up to 24,000 hours at 650°C show a significant improvement in creep strength compared to established ferritic 9Cr grades like P91 and P92, attributed to a reduced driving force for the precipitation of modified Z-phase particles. Crosswelds of the new 9Cr3W3CoVNbBN steel also demonstrate improved creep behavior at 650°C, with creep rupture strength comparable to the mean base material creep strength of the best commercially available grade P92.

The strength of welded joints in high-chromium steels is a critical concern for operators of ultra-supercritical thermal power plants. To investigate this, a series of creep-fatigue tests with tensile strain holds were conducted on welded joints of two widely used high-chromium steels: Grade 91 and Grade 122. The tests revealed that failure consistently occurred in the fine-grain heat-affected zone, even at relatively low temperatures and short durations, whereas in simple creep tests, failure occurred in the plain base metal region. Four different procedures were used to predict failure life, and their results were compared with experimental data. Among them, a newly proposed energy-based approach provided the most accurate failure life estimations, independent of material type and temperature.

Recent years high strength 9Cr1MoNbV steel developed in USA has been major material in boiler high temperature components with the increase of steam parameters of coal fired thermal power plants. As the microstructure of this steel is tempered martensite, it is known that the softening occurs in HAZ of the weldment. In the creep rupture test of these welded joints the rupture strength is lower than that of the parent metal, and sometimes this reduction of strength is caused by TypelV cracking. To develop an effective method to improve the rupture strength of welded joint, advanced welding procedure and normalizing-tempering heat treatment after weld was proposed. 9Cr1MoNbV plates with thickness of 40-50mm were welded by 10mm width automatic narrow gap MAG welding procedure using specially modified welding material. After normalizing at 1,050°C and tempering at 780°C, material properties of the welded joints were examined. Microstructure of HAZ was improved as before weld, and rupture strength of the welded joints was equal to that of the parent metal. The long term rupture strength of the welded joints was confirmed in the test exceeded 30,000hours. This welding procedure has been applied to seam weld of hot reheat piping and headers in USC boilers successfully.

To save fossil fuel resources and to reduce CO 2 emissions, considerable effort has been directed toward researching and developing heat-resistant materials that can help in improving the energy efficiency of thermal power plants by increasing their operational temperature and pressure conditions. Instead of conventional 9-12Cr ferritic heat-resistant steels with a tempered martensitic microstructure, we developed “Precipitation Strengthened 15Cr Ferritic Steel” based on a new material design concept: a solid-solution treated ferrite matrix strengthened by precipitates. Creep tests for 15Cr-1Mo-6W-3Co-V-Nb steels with ferrite matrix strengthened by a mainly Laves phase (Fe 2 W) showed that the creep strengths of 15Cr ferritic steel at temperatures ranging from 923 K to 1023 K were twice as high as those of conventional 9Cr ferric heat-resistant steel. 15Cr steels have higher steam oxidation resistance than that of conventional steel in the same temperature range as the creep tests. Thus, the new material design concept of heat-resistant steel pro- vides improved creep strength and steam oxidation resistance. We are attempting to determine the optimum compositions, especially that of carbon, in order to improve the high-temperature creep strength.

Detailed knowledge of the creep and creep crack behavior is essential for a safe operation of thick-walled components in thermal power plants. High mechanical loads and temperatures of more than 700 °C often require the application of nickel-based alloys, e.g. alloy C-263. Unfortunately, manufacturing and non-destructive evaluation (NDE) of thick-walled components (> 50 mm) made of nickel-based alloys are quite challenging. Tolerable critical flaw sizes, experimentally validated for long service durations, play an important role in the quality assurance of such components. It is commonly accepted that manufacturing parameters, e.g. heat treatment procedures, have a significant influence on creep ductility and time-dependent crack behavior. By means of adjusting the process parameters, the ductility and the creep life of notched specimen can be significantly improved in the case of alloy C-263. Essential root cause is the decoration of grain boundaries with carbides which drastically influences creep crack initiation and growth. This results in significant differences for allowable critical flaw sizes and thus, the potential use of the candidate material. On a first generation of alloy C-263 “G1”, a dense population of carbides on the grain boundaries was found, which resulted in an inadmissible creep crack behavior. The resulting critical flaw sizes were only a few tenths of a millimeter. On a second generation “G2”, the grain boundary occupation was positively influenced, so that a satisfactory creep crack behavior could be found. The critical flaw sizes are in the order of one millimeter or more. A critical or impermissible material behavior under creep conditions can be demonstrated by testing smooth and notched round specimens. For example, the first generation “G1” notched round specimens fails earlier than the smooth round specimens, indicating notch sensitivity. On the second generation “G2”, however, a notch insensitivity was found. The critical defect sizes can be determined by a method that takes into account a simultaneous examination of the crack tip situation and the ligament situation.

High-temperature shape memory alloys (HTSMAs) are expected to be utilized for actuators in high temperature environments such as thermal power plants and jet engines. NIMS has designed TiPd shape memory alloys because high martensitic phase transformation temperature of TiPd around 570 ° C is expected to be high-temperature shape memory alloys. However, the strength of the austenite phase of TiPd is low and the perfect recovery was not obtained. Then, strengthening of TiPd by addition of alloying elements has been attempted, but the complete recovery was not obtained. Therefore, high entropy alloys (HEA, multi-component equiatomic or near equiatomic alloys) were attempted for HTSMA. The severe lattice distortion and the sluggish diffusion in HEA are expected to contribute strong solid-solution hardening of HTSMA. In this study, multicomponent alloys composed of Ti-Pd-Pt-Ni-Zr were prepared and the phase transformation, shape memory properties, and mechanical properties were investigated.

In order to establish a induction bending technique for Ni-based alloy HR6W large pipe, induction bending test was conducted on HR6W, which is a piping candidate material of 700°C class Advanced Ultra-Super Critical. In this study, a tensile bending test in which tensile strain was applied and a compression bending test in which compression strain was applied to the extrados side of the pipe bending part. As the results of these two types of induction bending tests, it was confirmed that a predetermined design shape could be satisfied in both bending tests. In addition, the wall thickness of the pipe was equal to or greater than that of the straight pipe section in compression bending. Therefore, if compression bending is used, it is considered unnecessary to consider the thinning amount of the bent portion in the design. Next, penetrant test(PT) on the outer surface of the bending pipes were also confirmed to be acceptable. Subsequently, metallographic samples were taken from the outer surface of the extrados side, neutral side and intrados side of the pipe bending portion. Metallographic observation confirmed that the microstructures were normal at all the three selected positions. After induction bending, the pipe was subjected to solution treatment. Thereafter, tensile tests and creep rupture tests were carried out on samples that were cut from the extrados side, neutral side and intrados side of the pipe bending portion. Tensile strength satisfied the minimum tensile strength indicated in the regulatory study for advanced thermal power plants report of Japan. Each creep rupture strength was the almost same regardless of the solution treatment conditions. From the above, it was possible to establish a induction bending technique for HR 6W large piping.
