In flexible operation with increased number of startup, shutdown, and load fluctuations, thermal fatigue damage is exacerbated along with existing creep damage in power plant pipe and pressure vessels. Recently, cracks were found in the start-up vent pipe branching from the reheat steam pipe within a heat recovery steam generator(HRSG) of J-class gas turbine, occurring in the P92 base material and repair welds. This pipe has been used at the power plant for about 10 years. Microstructural analysis of the cross-section indicated that the cracks were primarily due to thermal fatigue, growing within the grains without changing direction along the grain boundaries. To identify the damage mechanism and evaluate the remaining life, temperature and strain monitoring were taken from the damaged piping during startup and normal operation.

The steam generation systems (SGS) of concentrated solar power (CSP) plants employ multiple heat exchangers arranged in series to convert thermal energy collected from the sun via a heat transfer fluid (HTF) to produce superheated steam in the Rankine cycle. Common CSP plant designs are based either on parabolic trough or central tower technology. The major Rankine cycle components consist of preheaters, evaporators, steam drums, superheaters, steam turbines, and water/air-cooled condensers, all connected through steel piping. For CSP plants capable of reheating the steam for improved efficiency, reheaters are also included in the Rankine cycle. In central tower design with directly heated water as the HTF, the receiver can also be considered part of the Rankine cycle. Operating experiences of CSP plants indicate that plant reliability is significantly impacted by failures in various components of the Rankine cycle. Many damage mechanisms have been identified, which include corrosion, thermal fatigue, creep, and stress corrosion cracking, among others. Much of the damage can be attributed to poor water/steam chemistry and inadequate temperature control. While damage in the Rankine cycle components is common, there is generally lack of comprehensive guidelines created specifically for the operation of these CSP components. Therefore, to improve CSP plant reliability and profitability, it is necessary to better understand the various damage mechanisms experienced by linking them to specific operating conditions, followed by developing a “theory and practice” guideline document for the CSP operators, so that failures in the Rankine cycle components can be minimized. In a major research project sponsored by the U.S. Department of Energy (DOE), effort is being undertaken by EPRI to develop such a guideline document exclusively for the CSP industry. This paper provides an overview of the ongoing DOE project along with a few examples of component failures experienced in the Rankine cycle.

In the test loop HWT II (High Temperature Materials Test Loop) installed in the fossil power plant Grosskraftwerk (GKM) Mannheim in Germany, thick-walled components made of nickel base alloys were operated up to temperature of 725 °C. The operation mode chosen (creep-fatigue) was to simulate a large number of start-ups and shutdowns with high gradients as expected for future high efficient and flexible power plants and to investigate the damage due to thermal fatigue of the used nickel base alloys. In this paper the damage evolution of a header made of the nickel base alloys Alloy 617 B and Alloy C263, which was a part of HWT II test rig, were investigated using nondestructive and destructive techniques. Furthermore, the damage has been considered and evaluated by using numerical methods. In addition, different lifetime assessment methods of standards and recommendations with focus on creep-fatigue damage were used and evaluated. The different lifetime models are applied to the header and the results were compared to the results of metallographic investigations and damage observations.

Recently, boiler waterwall tube damage such as fireside corrosion and circumferential cracking in low NOx environments has become a serious issue in Japan, despite the typical use of relatively lower sulfur content coal is typically being used than in US. Thermal spray coating has been the most popular method for tube protection in Japan, and thermal spray coated tubes have been used for this purpose. However, extensive damage to thermal spray coating tubes from cracking and exfoliation has been recently experienced. It has been reported that the thermal fluctuations occurring due to operational changes create alternating stress, leading to cracking and exfoliation of the thermal sprayed thin coating. Corrosion-resistant weld overlays, such as Type 309 stainless steel (in sub-critical boilers) and Alloy 622 (in sub-critical and super-critical boilers), are commonly used to protect boiler tubes from corrosion in low NOx coal fired boilers in U.S. In order to develop a fundamental understanding of the high temperature corrosive behavior of Alloy 622 weld overlay, gaseous corrosion testing and certain mechanical tests for consideration of long-term aging were undertaken. After four years of service in the low NOx combustion environment of a coal fired supercritical boiler, field tests on Alloy 622 weld overlay panels are in continuation. This paper describes the field test behavior of Alloy 622 weld overlay panels installed in a Japanese supercritical boiler, the laboratory results of weight loss corrosion testing, and the results of cyclic bend tests with overlay welded tubes related to aging.

The creep-fatigue properties of steam turbine materials such as the 1%CrMoV steel traditionally adopted for steam inlet temperatures up to ~565°C, the newer advanced 9-11%Cr steels for applications up to ~600°C, and the nickel based Alloy 617 for potential use to >700°C are reviewed, in particular with reference to their cyclic/hold test crack initiation endurances. The results of cyclic/hold creep-fatigue tests are commonly employed to establish the damage summation diagrams used to form the basis of a number of creep-fatigue assessment procedures, and it is demonstrated that care should be exercised in the way such diagrams are interpreted to compare the creep-fatigue resistances of different alloy types. The form of such damage diagrams is dependent, not only on the analytical procedures used to define the respective fatigue and creep damage fractions, but also on both the deformation and damage interaction mechanisms displayed by the material.

Thick-walled valves, steam chests, and casings suffer service damage from thermal stresses due to the significant through-thickness temperature gradients that occur during operating transients. Fatigue is the primary damage mechanism, but recent examination of turbine casings has revealed extensive sub-surface creep cavitation. The low primary stress levels for these components are unlikely to cause creep damage, so detailed inelastic analysis was performed to understand the complex stress state that evolves in these components. This illustrates that fatigue cycles can cause elevated stresses during steady operation that cause creep damage. This paper will explore a case study for a 1CrMoV turbine casing where the stress-strain history during operating transients will be related to damage in samples from the turbine casing. This will also highlight how service affects the mechanical properties of 1CrMoV, highlighting the need for service- exposed property data to perform mechanical integrity assessments. Finally, the consequences for repair of damage will be discussed, illustrating how analysis can guide volume of material for excavation and selection of weld filler metal to maximize the life of the repair. This, in turn, will identify opportunities for future weld repair research and material property data development.

Significant development is being carried out worldwide for establishing advanced ultra supercritical power plant technology which aims enhancement of plant efficiency and reduction of emissions, through increased inlet steam temperature of 750°C and pressure of 350 bar. Nickel base superalloy, 50Ni-24Cr-20Co-0.6Mo-1Al-1.6Ti-2Nb alloy, is being considered as a promising material for superheater tubes and turbine rotors operating at ultra supercritical steam conditions. Thermal fluctuations impose low cycle fatigue loading in creep regime of this material and there is limited published fatigue and creep-fatigue characteristics data available. The scope of the present study includes behavior of the alloy under cyclic loading at operating temperature. Strain controlled low cycle fatigue tests, carried out within the strain range of 0.2%-1%, indicate substantial hardening at all temperatures. It becomes more evident with increasing strain amplitude which is attributed to the cumulative effects of increased dislocation density and immobilization of dislocation by γ′ precipitates. Deformation mechanism which influences fatigue life at 750°C as a function of strain rate is identified. Hold times up to 500 seconds are introduced at 750°C to evaluate the effect of creep fatigue interaction on fatigue crack growth, considered as one of the primary damage mode. The macroscopic performance is correlated with microscopic deformation characteristics.

With the desire for higher operating temperatures and pressures to improve the thermal efficiency of new power generating plant there have been significant changes in the materials used. For operation up to 620°C, a new range of ferritic steels with 9-13%Cr has been developed. With proper control of composition and heat treatment these materials, including Grades 91 and 92,exhibit predominantly martensitic microstructures and a good balance between strength and ductility. However, fabrication processes such as welding and bending, normally combined with extreme operating conditions have resulted in in-service damage. Examples of factors leading to accelerated creep, creep fatigue and oxidation damage are described.

Austenitic stainless steels have been used for boiler tubes in power plants. Since austenitic stainless steels are superior to ferritic steels in high temperature strength and steam oxidation resistance, austenitic stainless steel tubes are used in high temperature parts in boilers. Dissimilar welded joints of austenitic steel and ferritic steel are found in the transition regions between high and low temperature parts. In dissimilar welded parts, there is a large difference in the coefficient of thermal expansion between austenitic and ferritic steel, and thus, thermal stress and strain will occur when the temperature changes. Therefore, the dissimilar welded parts require high durability against the repetition of the thermal stresses. SUPER304H (18Cr-9Ni-3Cu-Nb-N) is an austenitic stainless steel that recently has been used for boiler tubes in power plants. In this study, thermal fatigue properties of a dissimilar welded part of SUPER304H were investigated by conducting thermal fatigue tests and finite element analyses. The test sample was a dissimilar welded tube of SUPER304H and T91 (9Cr-1Mo-V-Nb), which is a typical ferritic heat resistant boiler steel.

This paper reports on the latest in a series of projects aiming at the qualification of new and proven materials in components under a severe service environment. In the initial stages of the project (HWT I & HWT II), a test loop at Unit 6 of the GKM Power Plant in Mannheim was used to study the behavior of components for advanced ultra-supercritical (A-USC) plants made from nickel alloys at 725 °C under both static and fluctuating conditions. Due to recent changes in the operation modes of existing coal-fired power plants, the test loop was modified to continue operating the existing nickel components in the static section while applying thermal cycles in a different temperature range. HR6W pipes and valves were added to the bypass of the static section, and all components in the cyclic section were replaced with P92, P93, and HR6W components. The test loop achieved approximately 9000 hours of operation and around 800 cycles with holding times of 4 and 6 hours. After dismantling the loop, nondestructive and destructive examinations of selected components were conducted. The accompanying testing program includes results from thermal fatigue, fatigue, thermal shock, and long-term creep tests, focusing on the behavior of base materials and welds, particularly for HR6W, P92, P93, and other nickel-based alloys. Additionally, test results on dissimilar welds between martensitic steel P92 and nickel alloys A617 and HR6W are presented. Numerical assessments using standardized and numerical lifetime estimation methods complement the investigations. This paper provides insights into the test loop design and operational challenges, material behavior, and lifetime, including advanced numerical simulations and operational experiences with valves, armatures, piping, and welds.

The creep-fatigue properties of modified 9Cr-1Mo (grade 91) steel have been investigated for the purpose of design in cyclic service. In this paper test results from creep-fatigue (CF) and low cycle fatigue (LCF) on grade 91 steel are reported. The tests performed on the high precision pneumatic loading system (HIPS) are in the temperature range of 550-600ºC, total strain range of 0.7-0.9% and with hold periods in both tension and compression. Curves of cyclic softening and stress relaxation are presented. The CF test results and results obtained from literature are also analysed using methods described in the assessment and design codes of RCC-MRx, R5 and ASME NH as well as by the recently developed Φ-model. It is shown that the number of cycles to failure for CF data can be accurately predicted by the simple Φ-model. The practicality in using the life fraction rule for presenting the combined damage is discussed and recommendations for alternative approaches are made.

Future, flexible thermal energy conversion systems require new, demand-optimized high-performance materials. In order to provide a basis for the targeted development of fatigue-resistant, cost-effective steel grades, the microstructural damage to materials and the failure of conventional and novel steels were investigated in thermo-mechanical fatigue and fatigue crack propagation experiments. Based on the results, improved, ferritic “HiperFer” (High performance Ferrite) steels were designed, produced and characterized. A brief description of the current state of development is given.

To enhance power plant efficiency, global projects aim to increase operating temperatures to 700 °C (1292 °F) and beyond, surpassing the capabilities of conventional ferritic and austenitic steel alloys and necessitating the use of nickel-based alloys like Alloy 617. This study evaluated the fatigue and creep-fatigue performance of Alloy 617, including both parent metal and welds, at 650 °C (1202 °F). Tests were conducted on virgin material, service-aged samples (up to 25,000 hours), and material over-aged at 800 °C (1472 °F) for 1,000 hours. Results indicated that service aging only slightly reduced the pure fatigue properties of Alloy 617, but significantly decreased its life under creep-fatigue conditions. The creep-fatigue life of ex-service welds was reduced to less than one-third of that of virgin parent metal. The data suggests that the introduction of a tensile hold period impacts Alloy 617's life more than Alloy 263 but less than Alloy 740, potentially linked to the cyclic strength of the alloys. The reduction in life for Alloy 617 is notably greater than that observed in conventional ferritic alloys.

Creep rupture strength is the principal material property prioritized in designing power generation plants against the steady-state stress due to internal pressure. Increasingly plants must cycle so there is a possibility of life reduction due to creep-fatigue interaction. Grade 92 steel is one of the creep strength enhanced ferritic (CSEF) steels which has superior creep strength compared to other CSEFs. It is expected to be widely used in coal-fired ultra-super critical plants as well as in LNG-fired combined cycle plants. However, at present there is insufficient information regarding the creep-fatigue behavior of this material. A joint study has been conducted to understand the behavior of this steel under creep-fatigue condition and see how accurate the failure life can be estimated. Three kinds of base materials as well as two kinds of welded joints have been tested under strain-controlled cyclic loading with or without hold times as well as under constant load creep condition. Continued decrease in the number of cycles to failure was observed with the extension of hold time in all the base metals and cross-weld specimens. It was found that the modified ductility exhaustion approach based on inelastic strain, as well as its extension employing the inelastic strain energy density, made reasonably accurate predictions of failure lives under a wide range of test conditions. Temperature- and rate-dependencies of fracture limits in terms of inelastic strain and energy density were able to be uniquely expressed using simple thermal activation energy parameters.

CrMoV cast steels are widely utilized for steam turbine and valve casings, and are subjected to operating and loading conditions which can promote damage mechanisms such as thermal fatigue, creep, erosion, etc. These components are subjected to variable, and sometimes severe conditions because of flexible operation. Therefore, there is a growing need for weld repair techniques including those which do not mandate post weld heat treatment (PWHT), e.g. so-called ‘temper bead’ weld repair. In this study, a simulated weld repair was performed using a temper bead technique. The maximum hardness in the heat affected zone (HAZ) CrMoV steel was ≤400HV. The integrity of the repair methodology was investigated using destructive testing, including hardness mapping, Charpy impact tests, tensile tests, low cycle fatigue and cross-weld creep, and the microstructure was assessed using light optical microscopy and scanning electron microscopy (SEM).

Creep-fatigue lives of nickel-based Alloy 617 and Alloy 740H were investigated to evaluate their applicability to advanced ultrasupercritical (A-USC) power plants. A failure of the upper casing of the circulation pump led to a big damage in the PP Staudinger unit 5 on 12th of May 2014. According to the §18(2) BetrSichV an extensive root cause analysis (RCA) was started. From the beginning on different lines of activities were initiated to handle the situation with the required diligence. Decisions were made, taking into account safety regulations, possibility of repair and best practice engineering. Following the board decision to repair the unit 5, a lot of detailed work was done. All of the performed work packages were linked in different timelines and needed to meet in the key points. Consequently it was a challenge to achieve the agreed date of unit 5 restart on 15th of January 2015. The unit restart on the targeted date was a proof of the excellent collaboration between all involved parties. In response to the strong needs for the life assessment of various components in fossil power plants, studies on Grade 91 and Grade 92 steels have been jointly performed by EPRI and CRIEPI for a last decade. These studies have been covering the effects of load variation (creep- fatigue) and stress multiaxiality as well as the behavior under uniaxial creep conditions. Based on abundant test data accumulated in this period and associated analytical evaluation, approaches based on inelastic strain energy have been developed for accurately assessing creep damage and failure lives under various conditions. The essence of these efforts is presented in this paper.

This study presents a characterization of the microstructural evolutions taking place in a 9%Cr martensitic cast steel subjected to fatigue and creep-fatigue loading. Basis for this study of investigation is an extensive testing program performed on a sample heat of this type of steel by conducting a series of service-like high temperature creep-fatigue tests. The major goal here was to systematically vary specific effects in order to isolate and describe relevant damage contributing mechanisms. Furthermore, some of the tests have been interrupted at several percentages of damage to investigate not only the final microstructure but also their evolution. After performing those tests, the samples were examined using transmission electron microscopy (TEM) to characterize and quantify the microstructural evolutions. The size distribution of subgrains and the dislocation density were determined by using thin metal foils in TEM. A recovery process consisting of the coarsening of the subgrains and a decrease of the dislocation density was observed in different form. This coarsening is heterogeneous and depends on the applied temperature, strain amplitude and hold time. These microstructural observations are consistent with the very fast deterioration of creep properties due to cyclic loading.

A significant research and development effort is underway to support the qualification of Alloy 709 as a Class A construction material in the American Society of Mechanical Engineers (ASME) Boiler and Pressure Vessel Code, Section III, Division 5, High Temperature Reactors. This initiative includes a comprehensive Alloy 709 code qualification plan aimed at generating extensive material testing data crucial for compiling the code case data package. The data package is essential in establishing material-specific design parameters for Alloy 709 to be used as Section III, Division 5 Class A construction material for fast reactors, molten salt reactors and gas-cooled reactors. An ASME Section III, Division 5 material code case requires the evaluation of mechanical properties from a minimum of three commercial heats, covering anticipated compositional ranges. A key part of the data package involves fatigue and creep-fatigue testing at elevated temperatures, needed for developing the fatigue design curves and the damage envelope of the creep-fatigue interaction diagram (D-diagram). This paper summarizes the strain-controlled fatigue testing on three commercial heats of Alloy 709 at 760 and 816°C with strain ranges between 0.25% and 3%. The fatigue failure data are used to generate a preliminary fatigue design curve. Additionally, the creep-fatigue testing results at 816°C with tensile hold times of 10, 30, and 60 minutes are presented in support of developing the D-diagram for Alloy 709.
