Oxide scale formation in the inner bore of steam tubing has been identified as a key metric for determining operational parameters and life expectancy of modern boiler systems. Grade 91 tubing is commonly used for the construction of key components within boiler systems designed for power generation operating in the temperature range of 500 to 650 °C. Standard laboratory test procedures involve grinding the surface of test coupons to homogenise their surface structure and improve experimental consistency, however, data presented here shows a discrepancy between laboratory and industrial practices that has long term implications on scale growth kinetics and morphological development. Microstructural analysis of both virgin and ex-service tubing reveals the presence of a pre-existing oxide structure that is incorporated into the inwardly growing scale and is implicated in the formation of multiple laminar void networks. These void networks influence thermal diffusivity across the scale and may function as regions of spallation initiation and propagation.

The drive for increased efficiency and carbon reduction in next-generation boilers is pushing conventional materials to their limits in terms of strength and oxidation resistance. While traditional isothermal testing of simple coupons provides some insight into material performance, it fails to accurately represent the heat transfer conditions present in operational boilers. This paper introduces a novel test method designed to evaluate the degradation of candidate materials under more realistic heat flux conditions. The method, applied to tubular specimens using both laboratory air and steam as cooling media, demonstrates a significant impact of thermal gradients on material performance. Initial comparisons between tubular heat flux specimens and flat isothermal specimens of 15Mo3 revealed increased oxidation kinetics and altered oxide morphology under heat flux conditions. The paper details the design of this heat flux test, presents results from initial work on 15Mo3 under air and steam conditions, and includes findings from further studies on oxides formed on 2-1/4Cr material under both heat flux and isothermal conditions. This research represents a crucial step toward more accurate prediction of material behavior in next-generation boiler designs.

A paste, which contains Pt or Pt-xIr (x = 0-30 at%) alloy nano-powder was sprayed on some Ni-based single crystal superalloys. Then the annealing diffusion treatment at 1100 °C for 1 h in flowing Ar atmosphere was conducted to develop Pt and Pt-Ir diffusion coatings. Cyclic oxidation tests were carried out at 1150 °C in still air in order to investigate the thermal stability and oxidation behavior of the coatings and they were compared with electroplated diffusion coatings. It was found that Ir can retard the formation of voids in both the coatings and substrates. In addition, by replacing the electroplating method to the paste coating method, the crack problem due to the brittle feature of electroplated Pt-Ir coatings could be solved. Therefore, the Pt-Ir diffusion coating prepared by the paste- coating method is promising as the bond-coat material due to suppression of voids, cracks and stable Al 2 O 3 on the surface. The Pt-Ir paste diffusion coatings introduced above have several further advantages: they are easy to recoat, cause less damage to substrates, and offer comparable oxidation resistance. Thus, the method can be applicable to the remanufacturing of blades, which may extend the life of components. The future aspect of the paste coating will also be discussed.

In order to develop an Fe/Ni dissimilar-weld rotor structure for an Advanced Ultra Super Critical turbine, fundamental studies on the metallurgical properties of Fe/Ni welds are needed. In the work reported in this paper, we studied the microstructure evolution and creep rupture properties of Fe/Ni weld joints with different compositions. Investigation of thermally aged Fe/Ni diffusion couples revealed that Fe-based ferritic steel and Alloy 617 weld joints with a large difference in Cr content showed strong C diffusion at the weld interface. This decreased the creep rupture life of the weld joint, caused by coarsening of a martensitic structure near the interface. Analysis using Fe/Ni diffusion couples and thermodynamic calculations suggested that the driving force of C diffusion is the chemical potential gradient at the interface, and the difference in Cr content between Fe and Ni accelerates the C diffusion.

While the water vapor content of the combustion gas in natural gas-fired land based turbines is ~10%, it can be 20-85% with coal-derived (syngas or H 2 ) fuels or innovative turbine concepts for more efficient carbon capture. Additional concepts envisage working fluids with high CO 2 contents to facilitate carbon capture and sequestration. To investigate the effects of changes in the gas composition on thermal barrier coating (TBC) lifetime, furnace cycling tests (1h cycles) were performed in air with 10, 50 and 90 vol.% water vapor and in CO 2 -10%H 2 O and compared to prior results in dry air or O 2 . Two types of TBCs were investigated: (1) diffusion bond coatings (Pt diffusion or simple or Pt-modified aluminide) with commercially vapor-deposited yttria-stabilized zirconia (YSZ) top coatings on second-generation superalloy N5 and N515 substrates and (2) high velocity oxygen fuel (HVOF) sprayed MCrAlYHfSi bond coatings with air-plasma sprayed YSZ top coatings on superalloy X4 or 1483 substrates. In both cases, a 20-50% decrease in coating lifetime was observed with the addition of water vapor for all but the Pt diffusion coatings which were unaffected by the environment. However, the higher water vapor contents in air did not further decrease the coating lifetime. Initial results for similar diffusion bond coatings in CO 2 -10%H 2 O do not show a significant decrease in lifetime due to the addition of CO 2 . Characterization of the failed coating microstructures showed only minor effects of water vapor and CO 2 additions that do not appear to account for the observed changes in lifetime. The current 50°-100°C de-rating of syngas-fired turbines is unlikely to be related to the presence of higher water vapor in the exhaust.

Diffusion aluminide coatings have been evaluated as a strategy for improving the oxidation resistance of austenitic and ferritic-martensitic (FM) steels, particularly in the presence of steam or water vapor. The objective was to evaluate the strengths and weaknesses of these coatings and quantify their performance and lifetime. Long-term diffusion and oxidation experiments were conducted to study the behavior of various model diffusion coatings and produce a better data set for lifetime predictions. The key findings are that (1) thin coatings (<50μm) with relatively low Al contents appear to be more effective because they avoid high thermal expansion intermetallic phases and have less strain energy to nucleate a crack; and (2) the low Al reservoir in a thin coating and the loss of Al due to interdiffusion are not problematic because the low service temperatures of FM steels (<600°C) and, for austenitic steels at higher temperatures, the phase boundary between the ferritic coating-austenitic substrate inhibits Al interdiffusion. Unresolved issues center on the effect of the coating on the mechanical properties of the substrate including the reaction of N in the alloy with Al.

Over the past two decades there has been considerable interest in the development of coatings with finer microstructures approaching nanometer scale because these coatings are more resistant to high-temperature oxidation and corrosion than their counterpart conventional coatings. Long-term cyclic oxidation behavior of nanocrystalline FeCrNiAl and NiCrAl coatings were evaluated at different temperatures and the results showed that ultra-fine grain structure promoted selective oxidation of Al during thermal exposure. The protective Al2O3 scale formed on these coatings with Al content as low as 3 wt.% and exhibited excellent spallation resistance during thermal cycling. The nanocrystalline NiCrAl coating showed significantly higher oxidation resistance compared to the conventional plasma sprayed NiCoCrAlY and PWA 286 coatings. However, the Al content in the nanocrystalline coatings was consumed in relatively short time due to inward and outward diffusion of Al. Variation of oxide-scale spallation resistance during thermal cycling and the rate of Al consumption between the nanocrystalline and plasma sprayed coatings are compared.

Laboratory-scale tests are frequently used to generate understanding of high-temperature oxidation phenomena, to characterise and rank the performance of existing, future materials and coatings. Tests within the laboratory have the advantage of being well controlled, monitored and offer the opportunity of simplification which enables the study of individual parameters through isolating them from other factors, such as temperature transients. The influence of pressure on the oxidation of power plant materials has always been considered to be less significant than the effects of temperature and Cr content, but still remains a subject of differing opinions. Experimental efforts, reported in the literature, to measure the influence of steam pressure on the rate of oxidation have not produced very consistent or conclusive results. To examine this further a series of high pressure steam oxidation exposures have been conducted in a high pressure flowing steam loop, exposing a range of materials to flowing steam at 650 and 700 °C and pressure of 25, 50 and 60 bar. Data is presented for ferritic-martensitic alloys showing the effect of increasing pressure on the mass change and oxide thickness of these alloys in the flowing steam loop. In addition the effect observed on the diffusion of aluminium from an aluminised coating in these alloys is also presented and the differences in the extent of diffusion discussed.

High-temperature shape memory alloys (HTSMAs) are expected to be utilized for actuators in high temperature environments such as thermal power plants and jet engines. NIMS has designed TiPd shape memory alloys because high martensitic phase transformation temperature of TiPd around 570 ° C is expected to be high-temperature shape memory alloys. However, the strength of the austenite phase of TiPd is low and the perfect recovery was not obtained. Then, strengthening of TiPd by addition of alloying elements has been attempted, but the complete recovery was not obtained. Therefore, high entropy alloys (HEA, multi-component equiatomic or near equiatomic alloys) were attempted for HTSMA. The severe lattice distortion and the sluggish diffusion in HEA are expected to contribute strong solid-solution hardening of HTSMA. In this study, multicomponent alloys composed of Ti-Pd-Pt-Ni-Zr were prepared and the phase transformation, shape memory properties, and mechanical properties were investigated.

The long-term creep strength of creep strength-enhanced ferritic steels has been overestimated due to changes in the stress dependence of creep rupture life at lower stress levels. To address this, creep rupture strength has been reassessed using a region-splitting analysis method, leading to reductions in the allowable tensile stress of these steels as per Japan’s METI Thermal Power Standard Code in December 2005 and July 2007. This method evaluates creep rupture strength separately in high and low stress regimes, divided at 50% of the 0.2% offset yield stress, which corresponds approximately to the 0% offset yield stress in ASME Grade 122-type steels. In the high-stress regime, the minimum creep rate follows the stress dependence of flow stress in tensile tests, with the stress exponent (n) decreasing from 20 at 550°C to 10 at 700°C. In contrast, the low-stress regime exhibits an n value of 4 to 6 for tempered martensitic single-phase steels, while dual-phase steels containing delta ferrite show an even lower n value of 2 to 4. The significant stress dependence of creep rupture life and minimum creep rate in the high-stress regime is attributed to plastic deformation at stresses exceeding the proportional limit. Meanwhile, creep deformation in the low-stress regime is governed by diffusion-controlled mechanisms and dislocation climb as the rate-controlling process.

Driven mainly by the environmental and economic concerns, there is an urgent need for increasing the thermal efficiency of fossil fuel power generation plants, which still languishes at around 32% under current practices. Several programs have been undertaken worldwide to address this issue. One of the immediate options is to increase the steam temperature and pressure (to the supercritical range). However, the current power plant materials appear to have inadequate creep resistance under these demanding conditions along with corrosion/oxidation problems. Hence, to meet these challenges a variety of new steels and stainless steels have been developed in the United States, Japan, and Europe. Alloy design and microstructural design approaches in developing these alloys (ferritic/martensitic, austenitic and oxide-dispersion- strengthened steels) will be briefly reviewed. Further, this paper presents creep data of these steels found in the literature in terms of Larson-Miller parameters (LMP). A detailed account of plausible creep micromechanisms in these advanced steels is also be summarized.

This study investigates how temperature affects the plasticity and thermal creep behavior of 347H stainless steel under uniaxial tension. The research combined experimental testing with advanced computational modeling. Two types of experiments were conducted: uniaxial tensile tests at temperatures from 100°C to 750°C using strain rates of ~10⁻⁴ s⁻¹, and creep tests at temperatures between 600°C and 750°C under various stress levels. These experimental results were used to develop and validate a new integrated mechanistic model that can predict material behavior under any loading condition while accounting for both stress and temperature effects. The model was implemented using a polycrystalline microstructure simulation framework based on elasto-viscoplastic Fast Fourier Transform (EVPFFT). It incorporates three key deformation mechanisms: thermally activated dislocation glide, dislocation climb, and vacancy diffusional creep. The model accounts for internal stress distribution within single crystals and considers how precipitates and solute atoms (both interstitial and substitutional) affect dislocation movement. After validation against experimental data, the model was used to generate Ashby-Weertman deformation mechanism maps for 347H steel, providing new insights into how microstructure influences the activation of different creep mechanisms.

A combination of creep tests, ex-service blade samples, thermodynamic equilibrium calculations, combined thermodynamic and kinetic calculations, image analysis, chemical composition mapping and heat treatments have been conducted on PWA1483 to determine if microstructural rejuvenation can be achieved when taking the presence of oxidation coatings into account as part of a blade refurbishment strategy. The work has shown that the γ′ morphology changes during creep testing, and that through subsequent heat treatments the γ′ microstructure can be altered to achieve a similar γ′ size and distribution to the original creep test starting condition. Thermodynamic equilibrium calculations have been shown to be helpful in determining the optimum temperatures to be used for the refurbishment heat treatments. The interaction of oxidation resistant coatings with the alloy substrate and refurbishment process have been explored with both experimental measurements and coupled thermodynamic and kinetic calculations. The predictive nature of the coupled thermodynamic and kinetic calculations was evaluated against an ex-service blade sample which had undergone refurbishment and further ageing. In general there was good agreement between the experimental observations and model predictions, and the modelling indicated that there were limited differences expected as a result of two different refurbishment methodologies. However, on closer inspection, there were some discrepancies occurring near the interface location between the coating and the base alloy. This comparison with experimental data provided an opportunity to refine the compositional predictions as a result of both processing methodologies and longer term exposure. The improved model has also been used to consider multiple processing cycles on a sample, and to evaluate the coating degradation between component service intervals and the consequences of rejuvenation of the blade with repeated engine exposure. The results from the experimental work and modelling studies potentially offer an assessment tool when considering a component for refurbishment.

Coatings are an essential part of the materials system to protect the turbine blades from oxidation and corrosive attack during service. Inter-diffusion of alloying elements between a turbine blade substrate and their coatings is a potential concern for coated turbine blades at ever increasing operating temperatures because this can cause the formation of undesirable Secondary Reaction Zones (SRZs), which may degrade the mechanical properties of coated Ni-based superalloys. Understanding the effects of each element on the SRZ formation is essential in order to understand both the mechanism and inter-diffusion behaviour between coatings and substrates. In this research, a number of simpler aluminized ternary Ni-Al-X (where X is Co, Cr, Re, Ru or Ta) alloys were investigated in order to elucidate the separate effects of each element on the microstructural evolution, especially at the coating/substrate interface. The aluminized ternary alloys developed distinctive diffusion zones, depending on the third alloy element, ‘X’. Specifically, it has been found that both Ni-Al-Re and Ni-Al-Ta alloys developed a continuous SRZ-like diffusion layer. This diffusion zone persisted in the Ni-Al-Re alloys after high temperature exposure, indicating that Re has a stronger effect on SRZ formation than Ta.

Higher steam temperature in steam power plants increases their thermal efficiency. Thus there is a strong demand for new materials with better creep and corrosion resistance at higher temperatures, while retaining the thermal flexibility of martensitic steels. Z-phase strengthened 12% Cr steels have been developed to meet the 923 K (650°C) challenge in these power plants. Ta, Nb, or V forms Z-phase together with Cr and N. A new trial steel was produced based on combining Ta and Nb to form Z-phase. It was shown that Z-phase was formed with a composition corresponding to Cr1+x(Nb,Ta)1-xN. The Nb/Ta ratio in Z-phase precipitates was higher than that in MX precipitates. Z-phase precipitates based on Ta and Nb were coarser than precipitates in a similar trial steel based on Ta alone.

This paper addresses thermal shock cracking, a critical damage mechanism for pressurized components, currently absent from design and fitness-for-purpose codes. It analyzes the crack growth mechanisms and proposes guidelines for designing vessels to resist thermal shock crack initiation and for assessing the significance of existing cracks discovered during service. Thermal shock crack growth is influenced by factors like shock severity, applied mechanical stress, and the corrosive environment. In service, cracks often arrest and pose minimal risk. This work explores a broader range of conditions, offering a less conservative approach compared to existing EPRI guidelines.

Due to a high degree of mixing between substrate and weld deposit, fusion welding of dissimilar metal joints functionally produce new, uncharacterized alloys. In the power generation industry, such mixing during the application of cobalt-based hardfacing has led to a disconcerting number of failures characterized by the hard overlay welds disbonding. Investigations into this failure mechanism point to the unknown alloy beneath the surface of the hardfacing layer transforming, hardening, and becoming brittle during service. This research describes a methodology for exploring a chemical space to identify alloy combinations that are expected to be safe from deleterious phase formation. Using thermodynamic modeling software and a stepped approach to potential chemistries, the entire phase stability space over the full extent of possible mixing between substrate and weld material can be studied. In this way diffusion effects – long term stability – can also be accounted for even in the case where mixing during application is controlled to a low level. Validation of predictions specific to the hardfacing system in the form of aged weld coupons is also included in this paper. Though the application of this methodology to the hardfacing problem is the focus of this paper, the method could be used in other weld- or diffusion- combinations that are expected to operate in a high temperature regime.

The steam oxidation behaviour of boiler tubes and steam piping components is a limiting factor for improving the efficiency of the current power plants. Spallation of the oxide scales formed during service can cause serious damage to the turbine blades. Vallourec has implemented an innovative solution based on an aluminum diffusion coating applied on the inner surface of the T/P92 steel. The functionality of this coating is to protect the tubular components against spallation and increase the actual operating temperature of the metallic components. In the present study, the newly developed VALIORTM T/P92 product was tested at the EDF La Maxe power plant (France) under 167b and 545°C (steam temperature). After 3500h operation, the tubes were removed and characterized by Light Optical Metallography (LOM), Scanning Electron Microscopy (SEM), with Energy Dispersive X-ray spectrometry (EDX) and X-Ray Diffraction (XRD). The results highlight the excellent oxidation resistance of VALIORTM T/P92 product by the formation of a protective aluminum oxide scale. In addition, no enhanced oxidation was observed on the areas close to the welds. These results are compared with the results obtained from laboratory steam oxidation testing performed on a 9%Cr T/P92 steel with and without VALIORTM coating exposed in Ar-50%H 2 O at 650°C.

Dissimilar metal welds between T91 ferritic steels and TP347H austenitic alloys are commonly used in fossil power plants in China. Premature failure of such dissimilar welds can occur, resulting in unplanned plant outages that can cause huge economic losses. In this article, microstructural evolution of T91/TP347H dissimilar welds after different service conditions were studied, mechanical properties before and after service were also analyzed, a full investigation into the failure cause was carried out. The results show, the dissimilar metal welds in the as-welded condition consists of a sharp chemical concentration gradient across the fusion line, failure is attributed to the steep microstructural and mechanical properties gradients, formation of interfacial carbides that promote creep cavity formation.

In the “Boiler Materials for Ultrasupercritical Coal Power Plants” program, sponsored by the U.S. Department of Energy and the Ohio Coal Development Office, various materials are being assessed for their suitability in the high-temperature, high-pressure environment of advanced ultrasupercritical (A-USC) boilers. Beyond mechanical properties and fireside corrosion resistance, these materials must also exhibit adequate steamside oxidation and exfoliation resistance. A comprehensive database of steamside oxidation test results at temperatures relevant to A-USC conditions has been compiled over recent years. These tests have been conducted on ferritic and austenitic materials with chromium content ranging from 2 to 26%. The specimens were evaluated for oxidation kinetics and oxide morphology. The findings indicate that steamside oxidation behavior is significantly affected by temperature, the chromium content of the material, and the ability of chromium to diffuse through the material's crystallographic lattice structure. Additionally, surface treatments have been applied to enhance the steamside oxidation resistance of certain materials. While these treatments have shown potential, their effectiveness can be limited by the operational temperatures.
