Ultrasupercritical (USC) coal-fired boilers, currently under study, will be required to utilize a variety of new, high strength alloys. These alloys will have improved mechanical properties compared with more traditional boiler materials and so will be suitable for operation in higher temperature service. However, environmental resistance, i.e. internal steam oxidation and external coal-ash corrosion, will be a factor limiting application of some materials under consideration. In those cases, the operating range of lower-cost alloys can be significantly extended by the use of surface modification techniques. This paper will review potential surface modification techniques and report on early test results of some laboratory evaluations.

This study aims to examine the effects of grain boundary oxidation and creep on crack initiation and fracture behaviors in cold worked surface layer, under static tensile stresses in air. To determine these effects in relation to percent cold work and hardness scale, cold-rolled plates with a reduction ratios between 10% and 50% were prepared. Uniaxial constant load (UCL) tests were conducted at elevated temperature in air using smooth round bar specimen. UCL tests with a load of 0.9σy (926MPa) at 550°C show that rupture time for all cold- rolled materials were shorter than that of as-received material. From cross-sectional observation after UCL testing, surface crack at grain boundary and voids were observed in as-received material, whereas creep cracks were also observed in cold-rolled materials. This implied that crack initiation was assisted by cold working. Comparing test results with a load reduced to 0.8σy (823MPa), difference of rupture time was expected as a factor of 5 for as-received material, and measured as 2-3 for cold-rolled materials. It was suggested that cold worked layer was more sensitive to creep than base metal.

Solid particle erosion (SPE) harms steam and gas turbines, reducing efficiency and raising costs. The push for ultra-supercritical turbines reignited interest in SPE’s impact on high-temperature alloys. While the gas turbine industry researches methods to improve erosion resistance, a similar need exists for steam turbines. Existing room-temperature SPE test standards are insufficient for evaluating turbine materials. To address this gap, an EPRI program is developing an elevated-temperature SPE standard. This collaborative effort, involving researchers from multiple countries, has yielded a draft standard submitted to ASTM for approval. This presentation will detail the program, test conditions, and the draft standard’s development.

For higher efficiency and competitive overall performance, it would be an advantage to be able to safely exceed the highest operational values, currently up to about 600-620°C/25-30 MPa in supercritical (SC) boiler plants. Under such operating conditions the oxidation resistance in SC water tends to limit the potential for further improvement of efficiency. The way to increase the oxidation resistance of traditional austenitic boiler tubes e.g. TP 347H is to do additional cold work on the boiler tube inner surface. In the current paper the effect of cold work on the oxidation resistance of TP347H and TP347HFG has been evaluated by shot peened samples with different parameters and subjecting those samples to supercritical oxidation exposure. The results show an improvement in the oxidation resistance of the alloys, especially in the large grained alloy TP347H. Also the uniformity of the deformation layer was seen to have an influence on the oxidation resistance, since the oxide nodules start to grow at locations with the thinnest or no deformation layer.

To improve the efficiency of fossil fuel power plants the operating temperatures and pressures need to be increased. However, at high temperatures the steam side oxidation resistance becomes a critical issue for the steels used especially at the final stages of superheaters and reheaters. Apart from the chemical composition of the material, surface condition is a major factor affecting the oxidation resistance in steam and supercritical water. In this paper, stainless boiler steels (UNS S34710, S31035, S31042, and S30942) are investigated for oxidation resistance in flowing supercritical water. Tests were conducted in an autoclave environment (250 bar, with 125 ppb dissolved oxygen and a pH of 7) at 625°C, 650°C and 675°C for up to 1000 h. Materials were tested with as-delivered, shot peened, milled or spark eroded and ground surface finish. The results show a strong influence of surface finish at the early stages of oxidation. Oxides formed on cold worked surfaces were more adherent and much thinner than on a spark eroded and ground surface. This effect was stronger than the influence of temperature or alloy composition within the tested ranges.

Because of the problems experienced with steam-side oxide scale exfoliation in commercial power plants, there has been increased interest in understanding the steam oxidation resistance of 300- series stainless steels such as 347H and 304H. Model alloys were used in an attempt to understand the effect of varying Ni (9-12%) and Cr (16-20%) on steam oxidation resistance at 650°C. However, the model alloys generally showed superior oxidation resistance than commercial alloys of similar composition. Several surface engineering solutions also were investigated. The commercially favored solution is shot peening. Laboratory steam testing at 650°C found that annealing temperatures of ≥850°C eliminated the benefit of shot peening and a correlation was observed with starting hardness in the peened region. This effect of annealing has implications for the fabrication of shot peened tubing. Another route to improving oxidation resistance is the use of oxidation resistant diffusion coatings, which can be deposited inexpensively by a vapor slurry process. Uniform coatings were deposited on short tube sections and annealed at 1065°C to retain good 650°C creep properties. The coating was thicker than has been investigated in laboratory processes resulting in increased brittleness when the coating was assessed using 4-point bending.

The inspection and evaluation of defects in the welds of P92 high temperature reheater header with a diameter of about 1000mm and a wall thickness of about 100 mm have been done by means of hardness test, nondestructive testing on the surface, ultrasonic testing, metallographic and component sampling. By analyzing the results of on-site test and samples removed from the component, it is found that cracks existing in the welds are hydrogen induced delayed cracks. During the welding process and post-heating treatment (hydrogen bake-out), dehydrogenation was insufficient. This fact, combined with welding residual stresses resulted in the observed hydrogen induced cracking.

The spalling of oxide scales at the steam side of superheater and reheater of ultra-supercritical unit is increasingly serious, which threatens the safe and economic operation of the boiler. However, no effective monitoring method is proposed to provide an on-line real-time detection on the spalling of oxide scales. This paper proposes an on-line magnetic non-destructive testing method for oxide granules. The oxide scale-vapor sample from the main steam pipeline forms liquid-solid two-phase flow after the temperature and pressure reduction, and the oxide granules are separated by a separator and piled in the austenitic pipe. According to the difference of the magnetic features of the oxide scales and the austenitic pipe, the oxide granule accumulation height can be detected through the spatial gradient variations of the magnetic induction. The laboratory test results show that the oxide scale accumulation can be accurately calculated according to the spatial gradient changes around the magnetized oxide granules, with the detection error not exceeding 2%.

Oxyfuel combustion is considered as one of the most promising technologies to facilitate CO 2 capture from flue gases. In oxyfuel combustion, the fuel is burned in a mixture of oxygen and recirculated flue gas. Flue gas recirculation increases the levels of fireside CO 2 , SO 2 , Cl and moisture, and thus promotes fouling and corrosion. In this paper the corrosion performance of two superheater austenitic stainless steels (UNS S34710 and S31035) and one Ni base alloy (UNS N06617) has been determined in laboratory tests under simulated oxyfuel conditions with and without a synthetic carbonate based deposits (CaCO 3 - 15 wt% CaSO 4 , CaCO 3 - 14wt% CaSO 4 - 1 KCl) at 650 and 720°C up to 1000 hours. No carburization of the metal substrate was observed after exposure to simulated oxyfuel gas atmospheres without deposit, although some carbon enrichment was detected near the oxide metal interface. At 720°C a very thin oxide formed on all alloy surfaces while the weight changes were negative. This negative weight change observed is due to chromium evaporation in the moist testing condition. At the presence of deposits, corrosion accelerated and considerable metal loss of austenitic alloys was observed at 720°C. In addition, clear carburization of austenitic steel UNS S34710 occurred.

Work has been progressing over recent years to develop a standard test method for high temperature solid particle erosion testing. Early in 2015 this standard was published by ASTM as G211-14 Standard Test Method for Conducting Elevated Temperature Erosion Tests by Solid Particle Impingement Using Gas Jets. To support the development of this standard the European funded METROSION project has been conducting a comparison of different apparatus which employ different nozzle geometries, acceleration lengths, stand-off distances and heating and accelerating processes. The aim is to understand the influence these instrumental and experimental parameters have on the measured erosion rate and erosion mechanism. As part of this work three very distinct approaches have been compared using a common erodent and test pieces. Measurements have been performed at 600 °C with particle velocities of 50 to 320 m/s, using different stand-off distances, acceleration lengths and nozzle diameters for impact angles of 30 and 90°. This is the first time a comprehensive comparison of these parameters has been conducted and shows the relative influence of these experimental variables.

The European Cost programmes have led to the development of improved creep resistant 9%-Cr-steels alloyed with boron, which are designed for turbine shafts subjected to steam temperatures up to 620°C. The production of forgings in steel Cost FB2 for application in power plants has commenced. Production experience and results are presented in the paper. Beyond that, Saarschmiede participates in projects targeting at steam temperatures above 700°C. In the frame of a Japanese development programme the worldwide largest trial shaft in a modified Alloy 617 Ni-Base material has been manufactured successfully from a 31 t- ESR ingot. Manufacturing route and results are presented. Contributing to the European NextGenPower project Saarschmiede has started activities to produce a large rotor forging in Alloy 263. Simulations of main manufacturing steps have been performed and a large trial forging has been produced from a triple melt ingot. First results are presented.

A new alloy design concept for creep- and corrosion-resistant, fully ferritic alloys was proposed for high-temperature structural applications in current/future fossil-fired power plants. The alloys, based on the Fe-30Cr-3Al (in weight percent) system with minor alloying additions of Nb, W, Si, Zr and/or Y, were designed for corrosion resistance though high Cr content, steam oxidation resistance through alumina-scale formation, and high-temperature creep performance through fine particle dispersion of Fe 2 (Nb,W)-type Laves phase in the BCC-Fe matrix. Theses alloys are targeted for use in harsh environments such as combustion and/or steam containing atmospheres at 700°C or greater. The alloys, consisting of Fe-30Cr-3Al-1Nb-6W with minor alloying additions, exhibited a successful combination of oxidation, corrosion, and creep resistances comparable or superior to those of commercially available heat resistant austenitic stainless steels. An optimized thermo-mechanical treatment combined with selected minor alloying additions resulted in a refined grain structure with high thermal stability even at 1200°C, which improved room-temperature ductility without sacrificing the creep performance. The mechanism of grain refinement in the alloy system is discussed.

The steam oxidation behaviour of boiler tubes and steam piping components is a limiting factor for improving the efficiency of the current power plants. Spallation of the oxide scales formed during service can cause serious damage to the turbine blades. Vallourec has implemented an innovative solution based on an aluminum diffusion coating applied on the inner surface of the T/P92 steel. The functionality of this coating is to protect the tubular components against spallation and increase the actual operating temperature of the metallic components. In the present study, the newly developed VALIORTM T/P92 product was tested at the EDF La Maxe power plant (France) under 167b and 545°C (steam temperature). After 3500h operation, the tubes were removed and characterized by Light Optical Metallography (LOM), Scanning Electron Microscopy (SEM), with Energy Dispersive X-ray spectrometry (EDX) and X-Ray Diffraction (XRD). The results highlight the excellent oxidation resistance of VALIORTM T/P92 product by the formation of a protective aluminum oxide scale. In addition, no enhanced oxidation was observed on the areas close to the welds. These results are compared with the results obtained from laboratory steam oxidation testing performed on a 9%Cr T/P92 steel with and without VALIORTM coating exposed in Ar-50%H 2 O at 650°C.

The A286 is one of the earliest superalloys developed. It has been used for manufacturing different components of turbo machineries because of its balanced high temperature properties. These components include shafts, discs, spacers, blades and fasteners. This paper reviews some of the issues and recent field experiences related to metallurgy, fabrication, in-service evaluation and failure of some of these components. The fabrication aspects including the effects of alloy melting processes, forging parameters and different types of heat treatments on the processed parts are discussed. The importance of these factors on the microstructure and properties of A286 are highlighted. The effects of service exposure on some of these parts are also discussed. In service evaluation involves checking for service induced damage or changes in microstructures and properties so that the suitability of the part for continued service can be determined. The failure analysis section of the paper briefly discusses failures of two expander wheels and an expander disc made out of A286 to pinpoint some of the salient features of damage accumulation and fracture during service.

High temperature strength of a nickel-based superalloy, Alloy 740H, was investigated to evaluate its applicability to advanced ultrasupercritical (A-USC) power plants. A series of tensile, creep and fatigue tests were performed at 700°C, and the high temperature mechanical properties of Alloy 740H was compared with those of other candidate materials such as Alloy 617 and Alloy 263. Although the effect of the strain rate on the 0.2% proof stress was negligible, the ultimate tensile strength and the rupture elongation significantly decreased with decreasing strain rate, and the transgranular fracture at higher strain rate changed to intergranular fracture at lower strain rate. The time to creep rupture of Alloy 740H was longer than those of Alloy 617 and Alloy 263. The fatigue limit of Alloy 740H was about half of the ultimate tensile strength. Further, Alloy 740H showed greater fatigue strength than Alloy 617 and Alloy 263, especially at low strain range.

This paper presents results and analyses from long-term creep-rupture testing of alloy CCA617 (also known as alloy 617B) in wrought and welded forms at temperatures and stresses relevant to power generation under advanced steam conditions. The refined controlled chemical composition of CCA617 resulted in increased creep-rupture strength compared to the conventional alloy 617 chemistry at applied stress levels of ~150 MPa and above. Long-term creep rupture testing of weldments (in one case, over 100,000 h) showed that their creep-rupture lives were dependent on the welding process. Gas-tungsten-arc and shielded metal-arc weldments of CCA617 performed nearly equivalent to standard alloy 617 base metals in creep, but there was some debit in creep-rupture resistance when compared to CCA617 base metal. Submerged arc welding produced weldments that were notably weaker than both versions of alloy 617 base metal under creep conditions, possibly due to lack of optimization of filler wire composition and flux.

A prototype small punch test rig has been developed to extend the range of data output. Through the introduction of a probe, vertical displacements can be measured across a region of the specimen underside. This information provides much greater understanding of the specimen deformation. Having displacement data at a series of measurement points also facilitates the calculation of strains across the sample. The probe can also be used during a test to provide time dependent data from small punch creep tests. The measured displacement data have been used in conjunction with FE analysis to determine a set of calibration curves for inferring strain at any given vertical displacement. Some creep strain data are also presented.

The impression creep test method using a rectangular indenter has been well established and the applicability of the technique has been supported by the test data for a number of metallic materials at different temperatures and stresses. The technique has proved to be particularly useful in providing material data for on-site creep strength assessments of power plant components operating in the creep regime. Due to these reasons, “standard” assessment procedures using the impression testing method are needed in order for the technique to be more widely used. This paper will first address some key issues related to the use of the impression creep test method, involving the data conversion method, typical test types and validity of the test technique etc. Then some recommendations on a number of practical aspects, such as the basic requirements of test rigs, “standard” specimen geometry, indenter dimensions, sampling procedures for scoop samples, specimen preparation, temperature and loading control, and displacement measurement, are briefly addressed. Finally, applications of the test data to assist with the risk management and life assessment programme of power plant components, particularly those with service-exposed materials, using data obtained from scoop samples, are described. A Ni-based superalloy named "TOS1X-2" has been developed as a material for A-USC turbine rotors. TOS1X-2 is based on Inconel Alloy 617 and has a modified chemical composition to achieve the higher strength needed for over 700°C-class A-USCs. Aging heat treatment conditions were determined from the mechanical properties and microstructure. We manufactured an actual-scale rotor model made of TOS1X-2. A 31 ton ingot was manufactured, followed by forging of the model rotor with a diameter of 1100 mm and length of 2400 mm without any defects. Metallurgical and mechanical analyses of the model rotor were carried out. All metallurgical and mechanical features of the TOS1X-2 rotor model satisfied the requirements for not only 700°C-class but also over 700°C-class A-USC turbine rotor.

Grade 92 steel has been widely applied in the power generation industry for use as steam pipes, headers, tubes, etc. owing to a good combination of creep and corrosion resistance. For the welding of thick section pipes, a multi-pass submerged arc welding process is typically used to achieve sufficient toughness in the weld. To relieve the internal stress in the welds and to stabilise their microstructures, a post weld heat treatment (PWHT) is commonly applied. The heat treatment conditions used for the PWHT have a significant effect on both the resulting microstructure and the creep behaviour of the welds. In this study, interrupted creep tests were carried out on two identical Grade 92 welds that had been given PWHTs at two different temperatures: 732°C and 760°C. It was found that the weld with the lower PWHT temperature had a significantly reduced stain rate during the creep test. In addition, microstructural examination of the welds revealed that the primary location of creep damage was in the heat affected zone in the sample with the lower PWHT temperature, whereas it was in the weld metal in the sample with the higher PWHT temperature. To understand the effect of the different PWHT temperatures on the microstructure, initially the microstructures in the head portions of the two creep test bars were compared. This comparison was performed quantitatively using a range of electron/ion microscopy based techniques. It was apparent that in the sample subjected to the higher PWHT temperature, larger Laves phase particles occurred and increased matrix recovery was observed compared with the sample subjected to the lower PWHT temperature.
