The long-term creep strength of creep strength-enhanced ferritic steels has been overestimated due to changes in the stress dependence of creep rupture life at lower stress levels. To address this, creep rupture strength has been reassessed using a region-splitting analysis method, leading to reductions in the allowable tensile stress of these steels as per Japan’s METI Thermal Power Standard Code in December 2005 and July 2007. This method evaluates creep rupture strength separately in high and low stress regimes, divided at 50% of the 0.2% offset yield stress, which corresponds approximately to the 0% offset yield stress in ASME Grade 122-type steels. In the high-stress regime, the minimum creep rate follows the stress dependence of flow stress in tensile tests, with the stress exponent (n) decreasing from 20 at 550°C to 10 at 700°C. In contrast, the low-stress regime exhibits an n value of 4 to 6 for tempered martensitic single-phase steels, while dual-phase steels containing delta ferrite show an even lower n value of 2 to 4. The significant stress dependence of creep rupture life and minimum creep rate in the high-stress regime is attributed to plastic deformation at stresses exceeding the proportional limit. Meanwhile, creep deformation in the low-stress regime is governed by diffusion-controlled mechanisms and dislocation climb as the rate-controlling process.

For raising thermal efficiency and decreasing CO 2 emission, China had constructed the first 600°C ultra-supercritical(USC) fossil power plant in 2006. Now more than a hundred 600°C, 1000MW USC electric power units have been put in service. Recently, China has also developed 620°C USC power units and some of them have been put in service already. Meanwhile, more than fifty 620°C USC boilers will be produced by various China boiler companies. The austenitic steels TP347H, Super304H and HR3C are routinely used for 600°C USC boilers. Among these steels, a big amount of Super304H has been used for boiler superheater/reheater components application. However, Super304H is characterized by good stress-rupture strength but poor corrosion/oxidation resistance. On the other side, HR3C is characterized by very good corrosion/oxidation resistance but lower stress-rupture strength than Super304H. Now, the China 620°C USC project needs a new austenitic heat resisting steel with high stress-rupture strength and good corrosion/oxidation resistance to fulfill the superheater/reheater tube components application requirement. A new austenitic heat resisting steel SP2215 is based on 22Cr-15Ni with certain amount of Cu and also Nb and N for multiphase precipitation (MX, Cu-rich phase, NbCrN) strengthening in Fe-Cr-Ni austenitic matrix and M 23 C 6 carbide precipitation at grain boundaries. This SP2215 new austenitic steel is characterized by high stress-rupture strength (650°C, 105h>130MPa) and good corrosion/oxidation resistance. SP2215 austenitic steel has been commercially produced in tube product form. This SP2215 new austenitic heat-resisting steel is recommended to be used as superheater/reheater components for 620°C USC boiler application.

A new nickel-base superalloy, Inconel alloy 740, is being developed for ultra-supercritical (USC) boiler applications operating above 750°C, designed to meet critical requirements for long-term high-temperature stress rupture strength (100 MPa for 10 5 hours) and corrosion resistance (2 mm/2 × 10 5 hours). Experimental investigations revealed key structural changes at elevated temperatures, including γ coarsening, γ' to η transformation, and G phase formation. To enhance strengthening effects and structural stability, researchers conducted a systematic optimization process based on thermodynamic calculations, implementing small adjustments to several alloying elements and designing modified alloy compositions. Comprehensive testing examined the long-term structural stability of these modifications, with investigations conducted up to 5,000 hours at 750 and 800°C, and 1,000 hours at 850°C. Mechanical property and oxidation resistance tests compared the modified alloys with the original Inconel alloy 740, yielding preliminary results that demonstrate minimal modifications can improve stress rupture strength while maintaining corrosion resistance. Microstructural examinations further confirmed the enhanced thermal stability of the modified alloy, positioning Inconel alloy 740 as a promising candidate for USC boiler applications at 750°C or higher temperatures.

A new nickel-based superalloy, designated as GH750, was developed to meet the requirements of high temperature creep strength and corrosion resistance for superheater/reheater tube application of A-USC power plants at temperatures above 750°C. This paper introduces the design of chemical composition, the process performance of tube fabrication, microstructure and the properties of alloy GH750, including thermodynamic calculation, room temperature and high temperature tensile properties, stress rupture strength and thermal stability. The manufacturing performance of alloy GH750 is excellent and it is easy to forge, hot extrusion and cold rolling. The results of the property evaluation show that alloy GH750 exhibits high tensile strength and tensile ductility at room and high temperatures. The 760°C/100,000h creep rupture strength of this alloy is larger than 100MPa clearly. Microstructure observation indicates that the precipitates of GH750 consist of the precipitation strengthening phase γ’, carbides MC and M 23 C 6 and no harmful and brittle TCP phases were found in the specimens of GH750 after long term exposure at 700~850°C. It can be expected for this new nickel-based superalloy GH750 to be used as the candidate boiler tube materials of A-USC power plants in the future.

A study is being conducted on turbine materials for use in ultra-supercritical (USC) steam power plants, with the objective of ensuring no material-related impediments regarding maximum temperature capabilities and the ability to manufacture turbine components. A review of the state-of-the-art and material needs for bolting and casing applications in USC steam turbines was performed to define and prioritize requirements for the next-generation USC turbines. For bolting, several potentially viable nickel-base superalloys were identified for service at 760°C, with the major issues being final material selection and characterization. Factors limiting inner casing material capabilities include casting size/shape, ability to inspect for discontinuities, stress rupture strength, and weldability for fabrication and repairs. Given the need for precipitation-strengthened nickel-base alloys for the inner casing at 760°C, the material needs are two-fold: selection/fabrication-related and characterization. The paper provides background on turbine components and reviews the findings for bolting and casing materials.

Inconel alloy 740 is a precipitation-hardenable nickel-chromium-cobalt alloy with niobium, derived from Nimonic 263, and is considered a prime candidate for the demanding conditions of advanced ultrasupercritical boilers. It offers an exceptional combination of stress rupture strength and corrosion resistance under steam conditions of 760°C (1400°F) and 34.5 MPa (5000 psi), surpassing other candidate alloys. Initially, Inconel alloy 740 was prone to liquation cracking in sections thicker than 12.7 mm (0.50 in), but this issue has been resolved through modifications in the chemical composition of both the base and weld metals. Current concerns focus on the weld strength reduction factor for direct-age weldments. This has led to further development in welding Inconel alloy 740 using Haynes 282, which has higher creep strength and may mitigate the weld strength reduction factor. This study details successful efforts to eliminate liquation cracking and compares the properties of Inconel alloy 740 and Haynes 282 filler materials using the gas tungsten arc welding process.

This ongoing investigation examines the alloy's weldability characteristics through material characterization studies comparing its cracking sensitivity to established aerospace alloys like Waspalloy and Inconel alloy 718. The research applies aerospace industry expertise to boiler applications requiring sections up to three inches thick, with gas tungsten arc welding and pulsed gas metal arc welding identified as the most promising processes for producing sound, crack-free welds.

This overview paper summarizes part of structure stability study results in China on advanced heat-resistant steels, nickel-iron and nickel base superalloys such as 12Cr2MoWVTiB(GY102) ferritic steel, Super 304H austenitic steel, GH2984, Nimonic 80A and INCONEL 740 superalloys for fossil power plant application. China had established first USC power plant with steam parameters of 650°C and 25 MPa in the year of 2006. Austenitic heat-resistant steel Super 304H is mainly used as boiler superheater and reheater material. Ni-Cr-Fe base superalloy GH2984 was used as tube material for marine power application. Ni-Cr-Co type INCONEL 740 has been studied in a joint project with Special Metals Corp., USA for European USC model power plant with the steam temperature of 700°C. Nimonic 80A has been used as several stage USC steam turbine bucket material at 600°C in China. High temperature strength of a nickel-based superalloy, Alloy 740H, was investigated to evaluate its applicability to advanced ultrasupercritical (A-USC) power plants. A series of tensile, creep and fatigue tests were performed at 700°C, and the high temperature mechanical properties of Alloy 740H was compared with those of other candidate materials such as Alloy 617 and Alloy 263. Although the effect of the strain rate on the 0.2% proof stress was negligible, the ultimate tensile strength and the rupture elongation significantly decreased with decreasing strain rate, and the transgranular fracture at higher strain rate changed to intergranular fracture at lower strain rate. The time to creep rupture of Alloy 740H was longer than those of Alloy 617 and Alloy 263. The fatigue limit of Alloy 740H was about half of the ultimate tensile strength. Further, Alloy 740H showed greater fatigue strength than Alloy 617 and Alloy 263, especially at low strain range.

The highest creep rupture strength of recent 9-12% Cr steels which have seen practical application is about 130 MPa at 600°C and 100,000 h. While the 630°C goal may be realized, much more work is needed to achieve steam temperatures up to 650°C. Conventional alloy development techniques can be slow and it is possible that mathematical models can define the most economical path forward, perhaps leading to novel ideas. A combination of mechanical property models based on neural networks, and phase stability calculations relying on thermodynamics, has been used to propose new alloys, and the predictions from this work were published some time ago. In the present work we present results showing how the proposed alloys have performed in practice, considering long term creep data and microstructural observations. Comparisons are also made with existing enhanced ferritic steels such as Grade 92 and other advanced 9-12%Cr steels recently reported.

Nimonic 80A, a Ni-base superalloy mainly strengthened by Al and Ti to form γ'-Ni 3 (Al, Ti) precipitation in Ni-Cr solid solution strengthened austenite matrix, has been used in different industries for more than half century (especially for aero-engine application). In consideration of high strengths and corrosion resistance both Shanghai Turbine Company (STC) has adopted Nimonic 80A as bucket material for ultra-super-critical (USC) turbines with the steam parameters of 600°C, 25MPa. First series of two 1000MW USC steam turbines made by Shanghai Turbine Co. were already put in service on the end of 2006. Large amount of Nimonic 80A with different sizes are produced in Special Steel Branch of BAOSTEEL, Shanghai. Vacuum induction melting and Ar protected atmosphere electro-slag remelting (VIM+PESR) process has been selected for premium quality high strength Nimonic 80A. For higher mechanical properties the alloying element adjustment, optimization of hot deformation and heat treatment followed by detail structure characterization have been done in this paper. The Chinese premium quality high strength Nimonic 80A can fully fulfill the USC turbine bucket requirements.

The rapid development of Chinese economy (recently in the order of 10%/year) is requiring sustainable growth of power generation to meet its demand. In more than half century after the foundation of People's Republic of China, the Chinese power industry has reached a high level. Up to now, the total installed capacity of electricity and annual overall electricity generation have both jumped to the 2 nd position in the world, just next to United States. A historical review and forecast of China electricity demand to the year of 2010 and 2020 will be introduced. Chinese power plants as well as those worldwide are facing to increase thermal efficiency and to decrease the emission of CO 2 , SO X and NO X . According to the national resources of coal and electricity market requirements in the future 15 years power generation especially the ultra-super-critical (USC) power plants with the steam temperature up to 600°C or higher will get a rapid development. The first two series of 2×1000MW USC power units with the steam parameters 600°C, 26.25MPa have been put into service in November and December 2006 respectively. In recent years more than 30 USC power units will be installed in China. USC power plant development will adopt a variety of qualified high temperature materials for boiler and turbine manufacturing. Among those materials the modified 9- 12%Cr ferritic steels, Ni-Cr austenitic steels and a part of nickel-base superalloys have been paid special attention in Chinese materials market.

Recovery of microstructure and void formation were investigated in creep-ruptured specimens of ASME Gr. T91 steels to understand the cause of loss of creep rupture ductility in the long-term creep condition and its heat-to-heat variation. The specimens studied were two heats (MGA, MGC) of Gr. T91 steels creep-ruptured at 600 °C under the stress conditions of 160-80 MPa. The reduction of area at rupture (RA) was 55% for MGA, but 83% for MGC in the long-term condition (under the creep stress of 80 MPa), while RA was higher than 80 % for the two heats in the short-term conditions (under the creep stresses above 100 MPa). In both heats, equiaxed grains were observed in the vicinity of ruptured surface in the long-term condition, indicating that recovery and recrystallization occurred extensively in the creep condition, while grains were elongated in the short-term conditions. In the uniformly deformed regions with a small area reduction in the long-term crept specimens, recovered and recrystallized grains were observed in the limited region close to high angle grain boundaries in MGA, while they were extended into grain interiors in MGC. In the long-term creep conditions two types of voids were observed: fine ones with a diameter below 1 μm and coarse ones with a diameter from 2 μm up to 50 μm. Fine creep voids were found to grow with necking in MGA while they neither nucleated nor grew with necking in MGC. Coarse creep voids increased in size and in number with necking in both heats and were larger and denser in MGA than in MGC.

The use of flux-cored arc welding (FCAW) is rapidly gaining acceptance in a variety of industries. Much of the gains are due to advances in manufacturing technology that result in superior wires that satisfy both technical and operability concerns. Additionally, productivity gains and the ability to use unsophisticated welding equipment have made these wires very popular. This paper concentrates on FCAW wires that have been formulated to address chromium-molybdenum, nickel base, and stainless steels for high-temperature and environmental applications. Mechanical properties, including creep rupture strength and ductility data, as well as corrosion in environmental components, are discussed.

Long-term creep strength property of creep strength enhanced ferritic steels was investigated. Stress dependence of minimum creep rate was divided into two regimes with a boundary condition of macroscopic elastic limit which corresponds to 50% of 0.2% offset yield stress (Half Yield). High rupture ductility was observed in the high stress regime above Half Yield, and it was considered to be caused by relatively easy creep deformation throughout grain interior with the assistance of external stress. Grades T23, T/P92 and T/P122 steels represented marked drop in rupture ductility at half yield with decrease in stress. It was considered to be caused by inhomogeneous recovery at the vicinity of prior austenite grain boundary, because creep deformation was concentrated in a tiny recovered area. High creep rupture ductility of Grade P23 steel should be associated with its lower creep strength. It was supposed that recovery of tempered martensitic microstructure of T91 steel was faster than those of the other steels and as a result of that it indicated significant drop in long-term creep rupture strength and relatively high creep rupture ductility. The long-term creep rupture strength at 600°C of Grade 91 steel decreased with increase in nickel content and nickel was considered to be one of the detrimental factors reducing microstructural stability and long-term creep strength. The causes affecting recovery of microstructure should be elucidated in order to obtain a good combination of creep strength and rupture ductility for long-term.

Inflection is observed at 50% of 0.2% offset yield stress, that is HALF YIELD, on the relation between stress and creep rupture life of creep strength enhanced ferritic steels with tempered martensitic microstructure. Similar shape is generally recognized on the ferritic steels with martensitic or bainitic microstructure, in contrast to ferritic steels with ferrite and pearlite microstructure, as well as austenitic steels and superalloys except for several alloys. Ferritic steel with martensitic or bainitic microstructure indicates softening during creep exposure, however, hardening due to precipitation takes place in the ferritic steels with ferrite and pearlite microstructure and austenitic steels. This difference in microstructural evolution is associated with indication of inflection at half yield. Stress range of half yield in the stress vs. creep life diagram of creep strength enhanced ferritic steels is wider than that of conventional ferritic creep resistant steels with martensitic or bainitic microstructure. As a result of wide stress range of boundary condition, risk of overestimation of long-term creep rupture strength by extrapolating the data in the high-stress regime to the low-stress regime is considered to be high for creep strength enhanced ferritic steels.

10CrMoWVNbN (X 12 CrMoWVNbN 10 1 1) steel trial forgings has been manufactured to clarify the effect of austenitizing temperature on the creep rupture strength and microstructure. From the results of creep rupture tests up to 30,000 hours, higher austenitizing temperature improves the rupture strength without large degradation of the rupture ductility. The microstructural investigations demonstrate that the prior austenite grain size and the precipitation behavior of fine M2X particles are presumed to contribute to the improvement of creep rupture strength.

Creep strength of Grade 91 steels has been reviewed and allowable stress of the steels has been revised several times. Allowable stress regulated in ASME Boiler and Pressure Vessel Code of the steels with thickness of 3 inches and above was reduced in 1993, based on the re-evaluation with long-term creep rupture data collected from around the world. After steam leakage from long seam weld of hot reheat pipe made from Grade 122 steel in 2004, creep rupture strength of the creep strength enhanced ferritic (CSEF) steels has been reviewed by means of region splitting method in consideration of 50% of 0.2% offset yield stress (half yield) at the temperature, in the committee sponsored by the Ministry of Economy, Trade and Industry (METI) of Japanese Government. Allowable stresses in the Japanese technical standard of Grade 91 steels have been reduced in 2007 according to the above review. In 2010, additional long-term creep rupture data of the CSEF steels has been collected and the re-evaluation of creep rupture strength of the steels has been conducted by the committee supported by the Federation of Electric Power Companies of Japan, and reduction of allowable stress has been repeated in 2014. Regardless of the previous revision, additional reduction of the allowable stress of Grade 91 steels has been proposed by the review conducted in 2015 by the same committee as 2010. Further reduction of creep rupture strength of Grade 91 steels has been caused mainly by the additional creep rupture data of the low strength materials. A remaining of segregation of alloying elements has been revealed as one of the causes of lowered creep rupture strength. Improvement in creep strength may be expected by reducing segregation, since diffusional phenomena at the elevated temperatures is promoted by concentration gradient due to segregation which increases driving force of diffusion. It has been expected, consequently, that the creep strength and allowable stress of Grade 91 steels can be increased by proper process of fabrication to obtain a homogenized material free from undue segregation.

Creep strength degradation behavior of normalized and tempered 2.25Cr-1.6W-V-Nb(Gr.23) steel was investigated by conducting extra long-term creep rupture tests. Creep strength drop was observed in long-term creep range at 600°C and above, while signs of a creep strength drop were not identified at 550°C and 575°C. Creep strength drop of around 110 MPa at 600°C was caused not by the effect of oxidation but rather by a change of the deformation mechanism or the weakening of deformation resistance by the microstructural change during creep. The effect of oxidation was significant for causing a further creep strength drop in the range which exceeded 20,000 h in rupture time at 600°C. As a result, the creep strength at 60 MPa and 600°C was almost the same regardless of long tempered or aged steel.
