This study investigates the influences of product chemistry and grain size on the high-temperature creep properties of 316 stainless steels by analyzing an extensive range of historical and modern literature data. The investigated 316 stainless steel creep property dataset, including more than 160 heats and 2,400 creep testing data, covers a wide spectrum of elemental compositions and product forms. To perform a prudent analysis of the creep property dataset, a statistical overview was first implemented to understand the data distribution relevant to data sources, chemistries, product forms, testing temperatures, and grain sizes. The creep data of 550°C, 600°C, 650°C, 700°C, and 750°C with ±10°C were grouped together, and the analytical study was performed on each sub dataset to investigate the temperature-specific creep performance. The creep strength was evaluated using the average stress ratio (ASR) between the experimental and predicted creep data of tested 316SS heats. The influence of composition and grain size on the creep strength ratio were evaluated using linear correlation analysis. Effects of specified and non-specified elements including C, N, and B were specifically investigated to understand their impacts on the creep strength with regards to the variation of creep temperature. In addition to the literature data, the most recent EPRI creep data of three commercial heats were used to validate the correlations from the historical creep property dataset.

The combustion of coal and biomass fuels in power plants generates deposits on the surfaces of superheater / reheater tubes that can lead to fireside corrosion. This type of materials degradation can limit the lives of such tubes in the long term, and better methods are needed to produce predictive models for such damage. This paper reports on four different approaches that are being investigated to tackle the challenge of modelling fireside corrosion damage on superheaters / reheaters: (a) CFD models to predict deposition onto tube surfaces; (b) generation of a database of available fireside corrosion data; (c) development of mechanistic and statistically based models of fireside corrosion from laboratory exposures and dimensional metrology; (d) statistical analysis of plant derived fireside corrosion datasets using multi-variable statistical techniques, such as Partial Least Squares Regression (PLSR). An improved understanding of the factors that influence fireside corrosion is resulting from the use of a combination of these different approaches to develop a suite of models for fireside corrosion damage.

Contrary to expectations, long-term performance of creep stress enhanced ferritic steels (CSEF) falls short of predictions based on short-term data. This discrepancy is attributed to the formation and growth of creep voids, leading to reduced ductility. This study investigates cavities in creep-tested P92 steel, revealing an association with large ceramic particles (1-2 μm) in standard samples. Three distinct particle compositions were identified: boron nitride (BN), manganese sulfide, and γ-Al 2 O 3 . Statistical analysis showed a strong correlation between BN particles and cavity formation. Using a 3D “slice and view” technique with a focused ion beam/field emission gun scanning electron microscope (FIB-FEGSEM), the study revealed irregular shapes for both cavities and associated particles. Furthermore, analysis of the head-gauge transition area (lower stress exposure) showed small cavities near BN particles, suggesting preferential nucleation on these hard, irregular features. These findings strongly support the hypothesis that BN particles play a key role in cavity nucleation, impacting the long-term performance of P92 steel.

The creep degradation/life assessment for high temperature critical component materials is absolutely needed to assure the long-term service operation and there is little experience with the service exposure of the high temperature components made of newly developed Ni-based alloys. In this study, therefore, the creep degradation assessment study on the Ni-based alloys, Alloy 617 and HR6W was conducted based on the hardness method, because the hardness measurement is a useful and simple technique for the materials characterization for any kind of high temperature-serviced steels and alloys. As the result, it was found that the hardness was increased by not only precipitation due to thermal aging but also creep stress/strain, and there existed linear relationship between the applied stress and creep-induced hardness increase. Also the hardness scatter measured was increased along with the progress of creep hardening and damage progressing in terms of creep life consumed. Those findings suggested that the creep life assessment of Ni-based alloys would be possible by means of hardness measurement. The paper also deals with the role and perspective development of non destructive damage detecting techniques, and life assessment issues on Ni-based alloys for A-USC power applications.

In order to understand the microstructural evolution during service that 9Cr steels experience it is important to be able to quantify key microstructural parameters that define the characteristics of the secondary phases (e.g. precipitated phases and inclusions) and the steel matrix. The average size of M 23 C 6 , Laves phase and MX particles in these materials have been reported in many studies, however comparability between these studies is compromised by variations in technique and different/incomplete reporting of procedure. This paper provides guidelines on what is required to accurately measure these parameters in a reproducible way, taking into account macro-scale chemical heterogeneities and the statistical number of particles required to make meaningful measurements. Although international standards do exist for inclusion analysis, these standards were not developed to measure the number per unit area of hard particles that can act as creep cavity nucleation sites. In this work a standardized approach for measuring inclusions from this perspective is proposed. In addition the associated need to understand the segregation characteristics of the material are described, which in addition to defining the area that needs to be analysed to measure the average number of inclusions per unit area, also allows the maximum number of inclusions per unit area to be determined, a parameter which is more likely to define the damage tolerance of the material.

In this work, two unique heats of 9Cr creep strength enhanced ferritic (CSEF) steels extracted from a retired superheat outlet header after 141,000 hours of service were evaluated. These two CSEF steels were a forging manufactured to SA-182 F91 (F91) reducer and a seamless pipe produced to SA-335 P91 (P91) pipe. Their creep deformation and fracture behavior were assessed using a lever arm creep frame integrated with in-situ high-temperature digital image correlation (DIC) system. Critical metallurgical and microstructure factors, including composition, service damage, grain matrix degradation, precipitates, and inclusions were quantitatively characterized to link the performance of the two service aged F91 and P91 CSEF steels. The creep test results show the F91 and P91 steels exhibit a large variation in creep strength and creep ductility. The F91 steel fractured at 572 hours while P91 steel fractured at 1,901 hours when subjected to a test condition of 650 °C and 100 MPa. The nominal creep strains at fracture were 12.5% (F91) and 14.5% (P91), respectively. The high-resolution DIC strain measurements reveal the local creep strain in F91 was about 50% while the local creep strain in P91 was >80%. The characterization results show that the F91 steel possessed pre-existing creep damage from its time in service, a higher fraction of inclusions, and a faster matrix grain coarsening rate. These features contribute to the observed reduction in performance for the F91 steel. The context for these findings, and the importance of metallurgical risk in an integrated life management approach will be emphasized.

Key components within gas turbines, such as the blades, can be susceptible to a range of degradation mechanisms, including hot corrosion. Hot corrosion type mechanisms describe a sequence of events that include the growth and fluxing of protective oxide scales followed by the degradation of the underlying coating/alloy; this can significantly reduce component lifetimes. To better understand the progress of this type of damage mechanism, a model of hot corrosion progression with both time and corrosive deposit flux is presented for IN738LC and compared to experimental test data collected at 700 °C for four different deposit fluxes. One approach to the interpolation of model parameters between these four fluxes is illustrated. Of particular importance is that the model accounts for the statistical variation in metal loss though the use of Weibull statistics.

An international initiative is underway to develop the first standardized high-temperature solid particle erosion test method for steam turbine applications, addressing limitations of the current room-temperature ASTM G76 standard. Led by EPRI, this program involves laboratories from seven countries in a “Round Robin” testing program, aiming to establish consistent testing procedures for evaluating erosion resistance of materials used in Ultra Supercritical (USC) and advanced USC turbines. The proposed standard will use Type 410 stainless steel tested at 30 and 90-degree impingement angles with 50-micron alumina particles at 200 m/s, both at room temperature and 600°C, providing more relevant conditions for current and next-generation steam turbine applications.

Solid particle erosion (SPE) harms steam and gas turbines, reducing efficiency and raising costs. The push for ultra-supercritical turbines reignited interest in SPE’s impact on high-temperature alloys. While the gas turbine industry researches methods to improve erosion resistance, a similar need exists for steam turbines. Existing room-temperature SPE test standards are insufficient for evaluating turbine materials. To address this gap, an EPRI program is developing an elevated-temperature SPE standard. This collaborative effort, involving researchers from multiple countries, has yielded a draft standard submitted to ASTM for approval. This presentation will detail the program, test conditions, and the draft standard’s development.

During the last decades, new generations of Ni-based superalloys have emerged with judiciously controlled chemistries. These alloys heavily rely on the addition of refractory elements to enhance their mechanical properties at elevated temperatures; however, a clear interpretation of the influence of these minor-element additions on the alloy's high-temperature oxidation behavior is still not well understood, particularly from the standpoint of predicting the transition from internal to external alumina formation. In this context, the present investigation describes a systematic study that addresses the intrinsic effects that minor element additions of Nb, Ta, and Re have on the oxidation behavior of alumina-scale forming γ-Ni alloys. By combining a novel simulation approach with high-temperature oxidation experiments, the present study evidences the generally positive effect associated with 2 at. % addition of Ta and Re as well as the detrimental consequences of Nb additions on the 1100 °C oxidation of (in at. %) Ni-6Al-(0,4,6,8)Cr alloys.

The present study presents a detailed investigation on the evolution of the microstructure during welding on virgin and long-term service exposed (creep aged 1 = 535°C; 16.1 MPa; 156 kh and creep aged 2 = 555°C; 17.0 MPa; 130 kh) 12% Cr (X20CrMoV11-1) martensitic steel. This study was carried out in order to understand the impact of welding on prior creep exposed Tempered martensite ferritic (TMF) steel and to explain the preferential failure of weldments in the fine grained heat affected zone (FGHAZ) of the creep aged material side instead of the new material side. Gleeble simulation (Tp = 980°C; heating rate = 200 °C/s; holding time = 4 seconds) of the FGHAZ was performed on the materials to create homogeneous microstructures for the investigation. Quantitative microstructural investigations were conducted on the parent plate and simulated FGHAZ materials using advanced electron microscopy to quantify: a) voids, b) dislocation density, c) sub-grains, and d) precipitates (M 23 C 6 , MX, Laves, Z-phase) in the materials. Semi-automated image analysis was performed using the image analysis software MIPARTM. The pre-existing creep voids in the creep aged parent material and the large M 23 C 6 carbides (Ø > 300 nm) in the FGHAZ after welding are proposed as the main microstructural contributions that could accelerate Type IV failure on the creep aged side of TMF steel weldments.

Creep-fatigue crack formation (endurance) and crack growth rate data are necessary inputs for assessing the structural integrity and for estimating the design life of high temperature components in power generation and aircraft engine industries. Ensuring consistency in the reported test data, as well as an understanding of the inherent scatter and its source in the data, are both necessary for assuring quality and limitations of the analyses that rely on the data. In 2008, the American Society for Testing and Materials (ASTM) under the umbrella of its subcommittees E08.05 on Cyclic Deformation and Crack Formation and E08.06 on Crack Growth, and the sponsorship of Electric Power Research Institute (EPRI) through its international experts’ working group on creep-fatigue embarked on the task of developing separate standard test methods for creep-fatigue crack formation and creep-fatigue crack growth. The first standard entitled, “E-2714-09: Standard Test Method for Creep-fatigue Testing” was developed in 2009 and was followed up with a round-robin consisting of 13 laboratories around the world for testing the newly developed standard. This paper discusses the results of this round-robin concluded in 2012 using the widely used P91 steel that led to the formulation of the Precision and Bias statement contained in the version of the ASTM standard E2714 that was successfully balloted in the year 2013.

Inconel 718 is a nickel-based superalloy known for its excellent combination of high-temperature strength, corrosion resistance, and weldability. Additive Manufacturing (AM) has revolutionized traditional manufacturing processes by enabling the creation of complex and customized components. In this work, three prominent AM techniques: Laser-Based Powder Bed Fusion (PBF), Wire Direct Energy Deposition (DED), and Binder Jet (BJ) processes were explored. A thorough metallographic analysis and comparison of samples was conducted after short-term creep testing originating from each of the three aforementioned techniques in addition to wrought material. Detailed electron microscopy unveiled equiaxed grains in both BJ and wrought samples while PBF samples displayed elongated finer grain structures in the build direction, characteristic of PBF. The DED samples revealed a more bimodal grain distribution with a combination of smaller equiaxed grains accompanied by larger more elongated grains. When assessing the three processes, the average grain size was found to be larger in the BJ samples, while the PBF samples exhibited the most significant variation in grain and sub-grain size. Number density, size, and shape of porosity varied between all three techniques. Post-creep test observations in PBF samples revealed the occurrence of wedge cracking at the failure point, accompanied by a preference for grain boundary creep void formation while BJ samples exhibited grain boundary creep void coalescence and cracking at the failure location. In the DED samples, void formation was minimal however, it seemed to be more prevalent in areas with precipitates. In contrast, the wrought sample showed void formation at the failure site with a preference for areas with primary carbide formation. Despite BJ samples demonstrating similar or even superior rupture life compared to other AM techniques, a noteworthy reduction in rupture ductility was observed. While a coarse, uniform grain size is generally linked to enhanced creep resistance and rupture life, the combination of pre-existing voids along grain boundaries and the formation of new voids is hypothesized to accelerate rapid fracture, resulting in diminished ductility. This research shows careful consideration is needed when selecting an AM technology for high- temperature applications as creep behavior is sensitive to the large microstructural variations AM can introduce.

Steam-side oxidation and the resultant exfoliation of iron-based scales cause unplanned shutdowns at coal-fired power generation plants. Exfoliate removal is currently limited to frequent unit cycling to minimize the volume of exfoliated scale, upgrading a plant with a “blow down” system, or installing a higher alloy. This paper discusses the rate of steam-side oxidation on Type 304H stainless steel (304H) tube after shot peening the internal surface with commercially available techniques. Shot peening the ID of Type 304H austenitic stainless steel superheater tubes has been shown to improve the overall oxidation resistance in steam. Decreasing the oxidation rate directly impacts the volume of exfoliated scale. The adherent spinel scales are thinner and more robust than non-shot peened tubes of the same alloy. Most of the improved oxidation resistance can be attributed to the presence of a spinel oxide layer combined with a continuous chromia layer formed near the steam-touched surfaces. The presence of a continuous chromia layer vastly reduces the outward diffusion of iron and minimizes the formation of iron-based scales that exfoliate. This work showed that a uniform cold-worker layer along the tube ID has a profound effect on oxidation resistance. Incomplete coverage allows oxidation to proceed in the non-hardened regions at a rate comparable to the oxidation rate on unpeened Type 304H.

The current research adopts a novel approach by integrating correlative microscopy and machine learning in order to study creep cavitation in an ex-service 9%Cr 1%Mo Grade 91 ferritic steel. This method allows for a detailed investigation of the early stages of the creep life, enabling identification of features most prone to damage such as precipitates and the ferritic crystal structure. The microscopy techniques encompass Scanning Electron Microscopy (SEM) imaging and Electron Back-scattered Diffraction (EBSD) imaging, providing insights into the two-dimensional distribution of cavitation. A methodology for acquiring and analysing serial sectioning data employing a Plasma Focused Ion Beam (PFIB) microscope is outlined, complemented by 3D reconstruction of backscattered electron (BSE) images. Subsequently, cavity and precipitate segmentation was performed with the use of the image recognition software, DragonFly and the results were combined with the 3D reconstruction of the material microstructure, elucidating the decoration of grain boundaries with precipitation, as well as the high correlation of precipitates and grain boundaries with the initiation of creep cavitation. Comparison between the 2D and 3D results is discussed.

Modified 9Cr-1Mo alloy steel has been developed over the last few decades and has since gained wide acceptance in the boiler industry for the production of a variety of pressure-critical components, including tubing, piping and headers. The properties of creep-strength enhanced ferritic steels such as grade 91 are critically dependent on manufacturing parameters such as steelmaking, hot deformation, heat treatment and welding. Since the applications for which this material is used impose strict requirements in terms of resistance, corrosion, and creep behavior, poor process control can severely compromise the service behavior. This work discusses the impact of total deformation during the rolling process, and heat treatment parameters on time-independent and time-dependent properties for grade 91. For this study, two heats with similar chemical composition were produced with different reduction ratios: to which, several normalizing and tempering combinations were applied. For each combination, the microstructure was characterized, including evaluation of segregation by metallographic examination, and analysis of secondary phase precipitates by means of X-ray powder diffraction. Mechanical testing and creep testing were performed. A comparison of results is presented, and recommendations on the optimal process parameters are provided to ensure reliable performance of grade 91 material.

Up to now, the amount of supercritical boilers in China has ranked number one in the world. Many supercritical boilers have run for more than 100,000 hours. Creep becomes one of the main reasons for supercritical boiler tubes failure. In this article, the failure of superheater tubes in a supercritical boiler was analyzed, the microstructural evolution of austenitic stainless steel tubes were studied, a full investigation into the failure cause was carried out involving in visual examination, optical microscope, SEM, TEM and XRD. The results show, sigma phase precipitates in this austenitic steel with the extension of service time, sigma precipitates form at grain boundaries by continuous chain. Sigma precipitates are hard and brittle, weaken grain boundaries and cause microscopic damage, eventually lead to boiler tubes failure.

Diode laser cladding (DLC) surfaces, valued in the nuclear industry for their wear resistance, corrosion protection, and oxidation resistance, present unique challenges in surface characterization compared to conventionally machined surfaces. While traditional machined surfaces exhibit predictable, periodic topographies that can be validated through simple linear profile measurements, DLC surfaces feature distinctive metal tracks with central peaks and inter-track troughs, creating a wave-like structure with randomly distributed spherical asperities. This complex topography cannot be adequately characterized by traditional single-trace sampling methods due to significant variations in localized features at peaks and troughs. To address this challenge, this study examines DLC surfaces produced under varying control parameters (laser power, head travel speed, powder feed rate, and track offset) using laser confocal microscopy. Both profile and areal surface measurements are compared to identify the most effective method for characterizing DLC surface structure and quality, providing a foundation for standardized quality assessment in industrial applications.

Advanced power generation systems, including advanced ultrasupercritical (A-USC) steam and supercritical carbon dioxide (sCO 2 ) plants operating above 700°C, are crucial for reducing carbon dioxide emissions through improved efficiency. While nickel superalloys meet these extreme operating conditions, their high cost and poor weldability present significant challenges. This study employs integrated computational materials engineering (ICME) strategies, combining computational thermodynamics and kinetics with multi-objective Bayesian optimization (MOBO), to develop improved nickel superalloy compositions. The novel approach focuses on utilizing Ni 3 Ti (η) phase strengthening instead of conventional Ni 3 (Ti,Al) (γ’) strengthening to enhance weldability and reduce costs while maintaining high-temperature creep strength. Three optimized compositions were produced and experimentally evaluated through casting, forging, and rolling processes, with their microstructures and mechanical properties compared to industry standards Nimonic 263, Waspaloy, and 740H. Weldability assessment included solidification cracking and stress relaxation cracking tests, while hot hardness measurements provided strength screening. The study evaluates both the effectiveness of the ICME design methodology and the practical potential of these cost-effective η-phase strengthened alloys as replacements for traditional nickel superalloys in advanced energy applications.

Small punch creep testing (SPCT) is a small-scale, accelerated creep test that allows for the determination of creep data using a limited amount of material. The question, however, remains how the data generated by this technique correlate to more established techniques such as uniaxial testing and ultimately to predictions regarding the remaining service life of a plant component. This empirical study investigated the microstructure-to-property relationship of welded 9-12%Cr steels as measured using SPCT. Virgin P91 (X10CrMoVNb9-1) steel was joined to service exposed X20 (X20CrMoV12-1) steel using two different filler materials (X20 and P91) via fusion welding. Site-specific samples were extracted from the parent plates, heat affected zones and weld metals using electro-discharge machining. Small punch creep testing were performed using a 276 N load at a temperature of 625°C. The untested sample microstructures were quantitatively characterized using a range of electron microscopy techniques to determine the precipitate (M 23 C 6 , MX) spacing, subgrain sizes and dislocation densities for each region of the weldments. Multiple linear regression analysis found that the subgrain size (λsg) played the largest contribution to the SPCT rupture life. The heat affected zones had the lowest SPCT rupture times (49-68 hours), which corresponded to the largest subgrain sizes (1.1-1.3 μm). The P91 parent plate material had the longest SPCT rupture time (349 hours), which corresponded to the lowest subgrain size (0.8 μm). The P91 weld metal sample showed lower initial deflection rates during the SPC testing, however the presence of non-metallic SiO 2 inclusions in this zone contributed to accelerated brittle failure.
