A new nickel-base superalloy GH750 has been developed as boiler tube of advanced ultrasupercritical (A-USC) power plants at temperatures about and above 750°C in China. This paper researched the weld solidification of GH750 filler metal, microstructure development and property of GH750 welded joint by gas tungsten arc weld. Liquid fraction and liquid composition variation under non-equilibrium state were calculated by thermo-dynamic calculation. The weld microstructure and the composition in the dendrite core and interdendritic region were analyzed by SEM(EDX) in detail. The investigated results show that there is an obvious segregation of precipitation-strengthening elements during the weld solidification. Titanium and Niobium are the major segregation elements and segregates in the interdendritic region. It was found that the changing tendency of the elements’ segregation distribution during the solidification of GH750 deposit metal is agree with the thermodynamic calculation results. Till to 3,000hrs’ long exposure at 750°C and 800°C, in comparison with the region of dendrite core of solidification microstructure, not only the coarsening and the accumulation of γʹ particles are remarkable in the interdendritic region, but also the small quantity of the blocky and needle like η phases from. The preliminary experimental results indicate that the weakening effect of creep-rupture property of the welded joint is not serious compared with GH750 itself.

Solidification cracking (SC) is a defect that occurs in the weld metal at the end of the solidification. It is associated with the presence of mechanical and thermal stresses, besides a susceptible chemical composition. Materials with a high solidification temperature range (STR) are more prone to the occurrence of these defects due to the formation of eutectic liquids wetting along the grain boundaries. The liquid film collapses once the structure shrinks and stresses act during the solidification. Thus, predicting the occurrence of SC before the welding process is important to address the problem and avoid the failure of welded components. The nuclear power industry has several applications with dissimilar welding and SC-susceptible materials, such as austenitic stainless steels, and Ni-based alloys. Compositional optimization stands out as a viable approach to effectively mitigate SC in austenitic alloys. The integration of computational modeling into welding has significantly revolutionized the field of materials science, enabling the rapid and cost-effective development of innovative alloys. In this work, a SC resistance evaluation is used to sort welding materials based on a computational fluid dynamic (CFC) model and the alloy's chemical composition. An index named Flow Resistance Index (FRI) is used to compare different base materials and filler metals as a function of dilution. This calculation provides insights into the susceptibility to SC in dissimilar welding, particularly within a defined dilution range for various alloys. To assess the effectiveness of this approach, the relative susceptibility of the materials was compared to well-established experimental data carried out using weldability tests (Transvarestraint and cast pin tear test). The FRI calculation was programmed in Python language and was able to rank different materials and indicate the most susceptible alloy combination based on the dilution and chemical composition.

The microstructural evolution of the MoSiBTiC alloy by rapid solidification and its effect on oxidation and mechanical properties were investigated in this study. A Mo-5Si-10B-10Ti-10C (at%) alloy was produced by a conventional arc-melting technique in an Ar atmosphere, and then it was rapidly solidified by tilt-casting into a rod-shaped copper hearth. Vickers hardness values increased drastically above 1000 Hv due to the microstructure refinement through rapid solidification. They rose from the center toward the outer surface, ranging from about 1100 to 1300 Hv. Interestingly, the oxidation resistance of the rapidly solidified MoSiBTiC alloy at 1100 °C was dramatically improved, probably due to the microstructure refinement effect with ultrafine grains. However, the fracture toughness value of the rapidly solidified MoSiBTiC alloy was about 8 MPa·m 1/2 , less than half of the cast and heat-treated MoSiBTiC alloy previously reported. Heat treatment and composition optimization will further improve the performance of the rapidly solidified MoSiBTiC alloy.

High gamma prime Ni-based superalloys comprising ≥3.5 % Al are difficult to weld due to high propensity of these materials to weld solidification, heat affected zone liquation, and stress-strain cracking. In this study the root cause analysis of cracking and overview on the developed weldable Ni-based superalloys for repair of turbine engine components manufactured from equiaxed (EA), directionally solidified (DS), and single crystal (SX) materials as well as for 3D AM is provided. It is shown that the problem with the solidification and HAZ liquation cracking of turbine engine components manufactured from EA and DS superalloys was successfully resolved by modification of welding materials with boron and silicon to provide a sufficient amount of eutectic at terminal solidification to promote self-healing of liquation cracks along the weld - base material interface. For crack repair of turbine engine components and 3D AM ductile LW4280, LW7901 and LCT materials were developed. It is shown that LW7901 and LCT welding materials comprising 30 - 32 wt.% Co produced sound welds by GTAW-MA on various SX and DS materials. Welds demonstrated high ductility, desirable combination of strength and oxidation properties for tip repair of turbine blades. Examples of tip repair of turbine blades are provided.

Olefin furnaces contain gravity cast U-bend fittings from Fe-Ni-Cr alloys that can experience premature failures due to a combination of harsh service conditions. The fittings undergo steep temperature variations during startup and shutdown, outer diameter (OD) oxidation from furnace flue gases, and inner diameter (ID) carburization from process fluids. As a result, cracking often occurs along large solidification grain boundaries from interconnected networks of carbides and secondary phases. To address these degradation concerns, Wire Arc Additive Manufacturing (WAAM) is being used to produce a functionally graded fitting that provides increased oxidation, carburization, creep, and thermal fatigue resistance. Three welding wire compositions have been designed based on thermodynamic and kinetic modeling techniques to address the appropriate corrosion resistance and mechanical properties needed in the OD, Core, and ID regions of the U- bend fitting cross-section. A Fe-35Cr-45Ni-0.7Nb solid welding wire is being used for the Core section, and metal-cored welding wires based around this composition with additions of Si or Al are being used for the OD and ID sections, respectively. This study involved weldability evaluation focused on understanding the microstructures and potential additive manufacturing printability challenges associated with graded WAAM structures using these welding wires. To achieve this, Cast Pin Tear Testing (CPTT) was performed to evaluate solidification cracking susceptibility of the welding wires. Additionally, Scheil calculations were performed in Thermo-Calc software to predict solidification microstructures. To validate the results, SEM characterization was conducted on cast buttons of each welding wire to identify phases in the respective microstructures. These unique data will help inform WAAM design parameters needed to produce a Functionally Graded Material (FGM) that improves the lifetime of Fe-Ni-Cr U-bend fittings in olefin furnaces.?

The cast microstructure of 1st generation MoSiBTiC alloy composed of Mo solid solution (Mo ss ), Mo 5 SiB 2 , TiC phases largely affects tensile-creep behavior in the ultrahigh temperature region. Mo 5 SiB 2 phase crystallized during solidification is plate-like with a size of several tens of microns. The plate surface is parallel to the (001) basal plane, and the <100] directions preferentially grow along the cooling direction, and thereby Mo 5 SiB 2 has a strong texture while Moss and TiC show randomly-oriented distribution in a cast ingot. During creep, Mo 5 SiB 2 plates are largely rotated and Moss works as sticky ligament in the small-plate-reinforced metal-matrix composites. This may be the reason why the MoSiBTiC alloy exhibits large creep elongation and excellent creep resistance. In other words, the evolution of microstructures infers that the consummation of Mo 5 SiB 2 plate rotation may lead to the initiation of creep rapture process. Therefore, the unique microstructure formed during solidification provides the feature of good mechanical properties for the 1st generation MoSiBTiC alloy.

MoSiBTiC alloy is a promising material for advanced aerospace applications and next generation high pressure turbine blades in jet engines and gas turbines. It mainly consists of Mo solid solution, TiC and Mo 5 SiB 2 phases and has creep strength much stronger than Ni-base superalloys and better than SiC/SiC ceramic matrix composites. Furthermore, the fracture toughness of the alloy is much better (>15 MPa(m) 1/2 ) than Mo-Si-B ternary alloys (<10 MPa(m) 1/2 ) even if the volume fraction of Mo solid solution is less than 50 %. The improvement of fracture toughness would be caused not only by the continuity of Mo solid solution in solidification microstructure but also by TiC phase affecting as a fracture-resistant phase. In order to understand the microstructure evolution during solidification and the effect of TiC phase on the fracture toughness of the MoSiBTiC alloy, Mo-Ti-C ternary model alloys are dealt with in this study. Then, (1) liquidus surface projection and (2) isothermal section and the elastic moduli of TiC phase in equilibrium with Mo solid solution were focused on. The obtained liquidus surface projection suggests that the ternary transition peritectic reaction (L+ Mo 2 C->Mo+TiC) takes place in Mo-rich region. At 1800 °C, TiC phase in equilibrium with Mo phase contains at least 20.2 at% Mo and the Mo/TiC/Mo 2 C three phase region should exist around Mo-15Ti-10C.

The US Advanced Ultra-Supercritical (A-USC) Consortium conducted an extensive program to evaluate available superalloys for use in rotors for steam turbines operating at a nominal temperature of 760 °C (1400 °F). Alloys such as 282, Waspaloy, 740H, 720Li, and 105 were tested in the form of bar supplied from the alloy producers. Ultimately, alloy 282 was down-selected for the turbine rotor based on its combination of creep strength, phase stability, ductility, and fatigue resistance. The next step in development was to produce a full-size rotor forging for testing. A team was established consisting of GE Power (project management and testing), Wyman-Gordon (forging and testing) and Special Metals (melting and billetizing) to pursue the work. A research license to melt the alloy was obtained from Haynes International. The first step of the development was to devise a triple melt (VIM-ESR-VAR) practice to produce 610 mm (24 inch) diameter ingot. Two ingots were made, the first to define the VAR remelting parameters and the second to make the test ingot utilizing optimum conditions. Careful attention was paid to ingot structure to ensure that no solidification segregation occurred. A unique homogenization practice for the alloy was developed by the US Department of Energy (DOE) and National Energy Technology Laboratory (NETL). Billetization was performed on an open die press with three upset and draw stages. This procedure produced an average grain size of ASTM 3. A closed die forging practice was developed based on compressive flow stress data developed by Wyman Gordon Houston for the consortium project. Multiple 18 kg forgings were produced to define the forging parameters that yielded the desired microstructure. The project culminated with a 2.19 metric ton (4830 lb), 1.22 m (48 inch) diameter crack-free pancake forging produced on Wyman Gordon’s 50,000 ton press in Grafton, MA. The forging process produced a disk with an average grain size of ASTM 8 or finer. Forging cut-up, microstructural characterization, and mechanical property testing was performed by GE Power. Fatigue and fracture toughness values of the disk forging exceeded those previously reported for commercially available rolled bar.

Unpredictable failures near the phase boundary in Grade 91 dissimilar metal welds (DMW) with nickel based filler metals represent a significant problem for the power generation industry. In order to determine the root cause for these failures, it is necessary to understand the formation of the microstructure in the weld regions around the site of failure. Thermal histories were therefore measured inside the Grade 91 steel heat affected zone (HAZ) of an autogenous weld and of a DMW in the form of bead on plate with Alloy 625 to study the effect of the weld thermal cycle on microstructural formation. It was found that the HAZ in the DMW experienced longer dwell time at high temperatures because of the latent heat of fusion released during Alloy 625 solidification (1350 - 1125 °C). This allowed longer time for carbide dissolution and phase transformations in the DMW than in the autogenous weld. Additionally, the 625 filler metal created a large chemical potential gradient for carbon, which when combined with longer dwell times, yielded carbon depletion in the heat affected zone. Retention of δ ferrite in the coarse grained HAZ (CGHAZ) of DMWs was found to be an indicator for these mechanisms.

Xcel Energy’s Comanche Unit 3 experienced widespread cracking of T23 membrane wall tubes within the evaporator section, initially occurring during the boiler construction phase, primarily at shop and field tube butt welds. The majority of the tube cracking was attributed to stress-corrosion cracking (SCC), and a lesser number of fabrication-related hydrogen induced cracking (HIC), weld solidification cracking, and brittle cracking within tube swage sections were also experienced. Hundreds of tubes were replaced prior to Unit commissioning, due to both actual tube leaks and those replaced due to weldment cracking and other identified weld defects during radiographic testing. Elevated stress levels and material susceptibility (i.e. hardness in the as-welded condition) were considered the critical factors in the tube cracking.

25Cr-20Ni-Nb-N (Tp310HCbN) steel is a promising austenitic steel for applications in superheater tubes in coal fired thermal power plants due to the high creep strength and oxidation resistance. In this work, the microstructural evolution of this material during heat treatment and thermal ageing has been investigated. The investigations were carried out by Light Optical Microscopy (LOM), Scanning Electron Microscopy (SEM), Transmission Electron Microscopy (TEM) and Energy Dispersive Spectroscopy (EDS). Besides, equilibrium and Scheil calculations were carried out using the thermodynamic software MatCalc to analyse the stable phases and the solidification process, respectively. Precipitation calculations during solution annealing and subsequent ageing at 650 and 750°C were performed to predict the phase fraction and precipitates radius up to 10.000h ageing time. SEM and TEM investigations of aged specimens revealed the presence of six different precipitates: M 23 C 6 , Cr 2 N, sigma, Z-phase, eta-phase (Cr 3 Ni 2 Si(C,N)) and Nb(C,N). These precipitates were predicted and confirmed by MatCalc simulations. The calculated phase fraction and mean radius show good agreement with experimental data. Finally, simulations of different Cr-, C- and N-content in Tp310HCbN were performed.

The creep resistance of 9-12% Cr steels is significantly influenced by the presence and stability of different precipitate populations. Numerous secondary phases grow, coarsen and, sometimes, dissolve again during heat treatment and service. Based on the software package MatCalc, the evolution of these precipitates during the thermal treatment of the COST 522 steel CB8 is simulated from the cooling process after cast solidification to heat treatment and service up to the aspired service life time of 100.000h. On basis of the results obtained from these simulations in combination with a newly implemented model for evaluation of the maximum threshold stress by particle strengthening, the strengthening effect of each individual precipitate phase, as well as the combined effect of all phases is evaluated - a quantification of the influence of Z-Phase formation on the long-term creep behaviour is thus made possible. This opens a wide field of application for alloy development and leads to a better understanding of the evolution of microstructural components as well as the mechanical properties of these complex alloys.

To develop 10-ton class forgings with adequate long-term strength and without segregation defects for A-USC steam turbine rotors, researchers modified the chemical composition of Alloy 706 to improve its microstructure stability and segregation properties. The modified Alloy, named FENIX-700, is a γ' phase strengthened alloy without a γ" phase, and its microstructure stability is superior to Alloy 706 at 700°C, as demonstrated by short-term aging tests and phase stability calculations using the CALPHAD method. A trial disk 1-ton class forging of FENIX-700 was manufactured from a double-melted ingot, with tensile and creep strength of the forging equivalent to that of 10-kg class forgings, indicating a successful trial. Long-duration creep tests were performed using 10-kg class forgings, revealing an approximate 105-hour creep strength at 700°C higher than 100 MPa. Manufacturability tests showed that FENIX-700 performs better than Alloy 706, as evidenced by segregation tests using a horizontal directional solidification furnace and hot workability tests. Microstructure observation and tensile tests on 10,000-hour aged specimens (at temperatures of 650, 700, and 750°C) revealed degradation of tensile strength and yield stress due to coarsening of the γ' phase, but also showed enhanced ductility through aging. The microstructure stability of FENIX-700 at 700°C was confirmed as excellent through microstructure observation of the 10,000-hour aged sample and supporting thermodynamic considerations.

Advanced martensitic 9% chromium steels have been identified as the most favored group of materials for high temperature applications in thermal power plants. To extend the temperature range of martensitic steels up to 650°C large effort was put on the development of new alloy concepts. The so-called MARBN concept (Martensitic steel with defined Boron/Nitrogen relation) provides increased creep rupture strength due to higher solid solution strengthening and improved microstructural stability. The major improvement is the reduction of type IV cracking in welded joints, which shifts the focus to the creep rupture strength of the weld metal. This paper illustrates the process experience of the steel foundry for production of heavy cast components in latest state of the art 9-12%Cr-MoCoVNbNB-alloyed cast steel grades and the newest state of development and prototype components in MARBN cast steel grades. Metallurgy, solidification, heat treatment and welding are main items to be considered for development of new, complex steel grades for foundry processing with the help of empiric processing in test programs and thermo-physical simulation. As welding is an essential processing step in the production of heavy steel cast components a good out-of-position weldability is required. Moreover a stress-relieve heat-treatment takes place subsequently after welding for several hours. This contribution also deals with the development of matching welding consumables for the production of heavy cast components and discusses the challenges of defining appropriate welding and heat treatment parameters to meet the requirements of sufficient strength and toughness at ambient temperature. Additionally, first results of creep rupture tests are presented.

The susceptibilities of hot cracking and reheat cracking of A-USC candidate Ni-based alloys were evaluated relatively by Trans-Varestraint testing and Slow Strain Rate Tensile (SSRT) testing. In addition, semi-quantitative evaluation of the stress relaxation cracking susceptibility of Alloy 617 was conducted, because stress relaxation cracking in the heat affected zone (HAZ) has actually been reported for repair welds in Alloy 617 steam piping in European A-USC field-testing. Solidification cracking susceptibilities of Alloy 617 were the highest; followed by HR35, Alloy 740 and Alloy 141, which were all high; and then by HR6W and Alloy 263, which were relatively low. In addition, liquation cracking was observed in the HAZ of Alloy 617. The reheat cracking susceptibilities of Alloy 617, Alloy 263, Alloy 740 and Alloy 141 were somewhat higher than those of HR6W and HR35 which have good creep ductility due to the absence of γ’ phase precipitates. A method to evaluate stress relaxation cracking susceptibility was developed by applying a three-point bending test using a specimen with a V-notch and finite element analysis (FEA), and it was shown that stress relaxation cracking of aged Alloy 617 can be experimentally replicated. It was proposed that a larger magnitude of creep strain occurs via stress relaxation during the three-point bending test due to a higher yield strength caused by γ’ phase strengthening, and that low ductility due to grain boundary carbides promoted stress relaxation cracking. The critical creep strain curve of cracking can be created by means of the relationship between the initial strain and the creep strain during the three-point bending tests, which were calculated by FEA. Therefore, the critical conditions to cause cracking could be estimated from the stress relaxation cracking boundary from of the relationship between the initial strain and the creep strain during the three-point bending test.

This study examines the corrosion resistance of additively manufactured 316L stainless steel (SS) for nuclear applications across three environments: pressurized water reactor primary water (PWR PW), hot concentrated nitric acid, and seawater. Wire-feed laser additive manufacturing (WLAM) specimens showed oxidation behavior similar to wrought 316L SS in PWR PW, though stress corrosion cracking (SCC) susceptibility varied with heat treatment. In nitric acid testing, laser powder bed fusion (L-PBF) specimens demonstrated superior corrosion resistance compared to conventional SS, primarily due to improved intergranular corrosion resistance resulting from cleaner feedstock powder and rapid solidification rates that minimized grain boundary segregation. Laser metal deposition (LMD) repair studies in seawater environments successfully produced dense, crack-free repairs with good metallurgical bonding that matched the substrate’s mechanical properties while maintaining corrosion resistance. These results emphasize the importance of corrosion testing for additively manufactured components and understanding how their unique microstructures affect performance.

Modified 9Cr-1Mo steel was manufactured via laser powder bed fusion (LPBF) using gas atomized powders under various building conditions. Dense samples were obtained at an energy density of 111-125 J/mm 3 . As-built samples were subjected to a normalization and tempering heat treatments. The microstructure of the as-built sample exhibits a duplex structure, comprising coarse columnar δ-ferrite grains and fine martensite grains. In addition, a small amount of retained austenite phase was observed at the interface between δ-ferrite and martensite. The formation of δ-ferrite is attributed to the extremely rapid solidification that occurs during the LPBF process, while martensite is obtained through the phase transformation because of the thermal cycles experienced during the process. The area fraction of δ-ferrite and martensite can be controlled by adjusting the LPBF parameters. Typical as-built microstructure morphology characterized by the columnar δ- ferrite was eliminated after the heat treatments, resulting in a tempered martensitic microstructure that is identical with that obtained through the conventional process. However, an increase in prior austenite grain size was observed when the area fraction of δ-ferrite in the as-built condition was high, due to faster phase transformation kinetics of martensite than that of δ-ferrite during the normalization. This suggests that the prior austenite grain size can be controlled by optimizing the area fraction of δ-ferrite and martensite in the as-built microstructure.

Advanced power generation systems, including advanced ultrasupercritical (A-USC) steam and supercritical carbon dioxide (sCO 2 ) plants operating above 700°C, are crucial for reducing carbon dioxide emissions through improved efficiency. While nickel superalloys meet these extreme operating conditions, their high cost and poor weldability present significant challenges. This study employs integrated computational materials engineering (ICME) strategies, combining computational thermodynamics and kinetics with multi-objective Bayesian optimization (MOBO), to develop improved nickel superalloy compositions. The novel approach focuses on utilizing Ni 3 Ti (η) phase strengthening instead of conventional Ni 3 (Ti,Al) (γ’) strengthening to enhance weldability and reduce costs while maintaining high-temperature creep strength. Three optimized compositions were produced and experimentally evaluated through casting, forging, and rolling processes, with their microstructures and mechanical properties compared to industry standards Nimonic 263, Waspaloy, and 740H. Weldability assessment included solidification cracking and stress relaxation cracking tests, while hot hardness measurements provided strength screening. The study evaluates both the effectiveness of the ICME design methodology and the practical potential of these cost-effective η-phase strengthened alloys as replacements for traditional nickel superalloys in advanced energy applications.

To maximize the mechanical properties of Ni-base superalloys, solution heat treatment is essential to sufficiently homogenize the dendritic segregations formed during solidification. To investigate the homogenization behavior during solution heat treatment, a Ni-base single crystal superalloy, TMS-238, was heat treated under various conditions; temperatures ranging from 1573 to 1613 K for times ranging from 2 to 100 h. After solution heat treatment, the average concentrations of Re, an element that exhibits the highest degree of segregation, in dendrite core and inter-dendritic regions were analyzed. From these results, apparent diffusion constants, D app , were determined based on a proposed homogenization model. Obtained D app values were significantly smaller than the diffusion constant of Re in Ni, strongly suggesting that the apparent diffusion coefficients should be obtained experimentally when using the target alloy.

Large scale components of the conventional 600°C class steam turbine were made of the ferritic steel, but the steam turbine plants with main steam temperatures of 700°C or above (A-USC) using the Ni-base superalloys are now being developed in order to further improve the thermal efficiency. The weight of the turbine rotor for the A-USC exceeds 10ton. A lot of high strength superalloys for aircraft engines or industrial gas turbines have been developed up to now. But it is difficult to manufacture the large-scale parts for the steam turbine plants using these conventional high strength superalloys because of their poor manufacturability. To improve high temperature strength without losing manufacturability of the large scale components for the A-USC steam turbine plants, we developed Ni-base superalloy USC800(Ni-23Co-18Cr-8W-4Al-0.1C [mass %]) which has temperature capability of 800°C with high manufacturability achieved by controlling microstructure stability and segregation property. The 700°C class A-USC materials are the mainstream of current development, and trial production of 10 ton-class forged parts has been reported. However, there have been no reports on the development and trial manufacturing of the A-USC materials with temperature capability of 800°C. In this report, results of trial manufacturing and its microstructure of the developed superalloy which has both temperature capability 800°C and good manufacturability are presented. The trial manufacturing of the large forging, boiler tubes and turbine blades using developed material were successfully achieved. According to short term creep tests of the large forging and the tube approximate 100,000h creep strength of developed material was estimated to be 270MPa at 700 °C and 100MPa at 800°C.
