Ni-based superalloy Haynes 282 is a prime candidate for advanced power generation systems due to its superior fabricability, weldability, and high-temperature performance. Additive manufacturing offers potential cost and time savings for gas turbine components. Wire-arc direct energy deposition can create large components but often requires post-processing treatments, such as hot isostatic pressing (HIP), to address porosity. This study explores a low heat-input, high deposition rate GMAW process to achieve fully dense Haynes 282 without HIP. Twenty-one blocks were deposited, varying travel and wire feed speeds. Initial analysis (visual inspection, microstructural examination, and CT) revealed the impact of build parameters on internal porosity and defects. Scanning electron microscopy provided insights into structural heterogeneity and microstructural properties.

NAC International Inc. (NAC) is providing transportable storage canisters (TSCs) to Central Plateau Cleanup Company CPCCo) for long term dry storage of capsulized radioactive waste at the Hanford Site in Richland, WA. The TSC consists of 316/316L stainless-steel components welded to form a cylindrical canister that acts as a confinement boundary for the payload. The heat affected zones of the welded areas are most susceptible to Chloride Induced Stress Corrosion Cracking (CISCC), that may limit the life of the TSC. To mitigate CISCC during the anticipated 300-year storage period, an overcoating is applied to the heat affected zones of all external TSC fabrication welds, referred to as Cold Spray. This paper will discuss the purpose, development, and application of Cold Spray to the CPCCo TSCs. Cold Spray is a process whereby metal powder particles are deposited upon a substrate by means of ballistic impingement via a high-velocity stream of gas, resulting in a uniform deposition with minimal porosity and high bond strength. Temperatures are below the melting thresholds of many engineering materials enabling a large variety of application uses. NAC developed a process for Cold Spray application onto the 316/316L stainless-steel TSCs to serve as a CISCC protective/mitigative coating for its canister products. Testing during development arrived at nickel as the deposited coating material and nitrogen as the gas vehicle, along with a set of various application parameters. The qualified process was implemented onto the CPCCo TSCs. Prior to application, the equipment and process are validated via coupons that are sprayed and then tested to meet requirements for adhesion strength (ASTM C633) and porosity (ASTM E2109). After successful coupon testing, Cold Spray is performed on the external TSC fabrication welds, to include heat affected zones. Acceptance testing of the resulting deposition is performed via visual inspection.

The measurement of damage from high temperature solid particle erosion (HTSPE) can be a lengthy process within the laboratory with many lab-based systems requiring sequential heat and cooling of the test piece to enable mass and/or scar volume measurements to be made ex situ. Over the last few years a new lab-based system has been in development at the National Physical Laboratory which has the ability to measure the mass and volume change of eroded samples in situ without the need to cool the sample. Results have previously been shown demonstrating the in situ mass measurement, more recently the in situ volume measurement capability has been added and used to evaluate the erosion performance of additively manufactured materials. Selective laser melting (SLM) is an advanced manufacturing method which is growing in popularity and application. It offers the ability to manufacture low volume complex parts and has been used in rapid prototyping. As the technique has developed there is increasing interest to take advantage of the ability to manufacture complex parts in one piece, which in some case can be more cost and time effective than traditional manufacturing routes. For all the benefits of SLM there are some constraints on the process, these include porosity and defects in the materials such as ‘kissing bonds’, surface roughness, trapped powder and microstructural variation. These features of the processing route may have implications for component performance such as strength, fatigue resistance wear and erosion. To investigate this further SLM IN718 has been used to evaluate factors such as surface roughness, microstructure and morphology on the erosion performance as measured in situ and compared with conventional produced wrought IN718 material.

Monoblock low-pressure (LP) turbine rotor shaft forgings for nuclear power plants have been produced from up to 600 ton ingots. However, ingots greater than 600 tons are necessary to increase the generator capacity. Segregation, non-metallic inclusions, and micro porosities inevitably increase with the increase in ingot size. Manufacturing such massive ingots with high soundness is quite difficult. Thus, the development of 650 ton ingot production was carried out in 2010. The 650 ton ingot was dissected and investigated to verify its internal quality. The internal quality of the 650 ton ingot was found to be equal to that of 600 ton ingots. Subsequently, in 2011, we produced a 670 ton ingot, the world’s largest, to produce a trial LP rotor shaft forging with a diameter of 3,200 mm. Results show that the internal quality, mechanical properties, and heat stability are the same as LP rotor shaft forgings made from 600 ton ingots.

The power industry has been faced with continued challenges around decarbonization and additive manufacturing (AM) has recently seen increased use over the last decade. The use of AM has led to significant design changes in components to improve the overall efficiency of gas turbines and more recently, hot-section components have been fabricated using AM nickel-base superalloys, which have shown substantial benefits. This paper will discuss and summarize extensive studies led by EPRI in a novel AM nickel-base superalloy (ABD·900-AM). A comprehensive high temperature creep testing study including >67,000 hours of creep data concluded that ABD-900AM shows improved properties compared to similar ~35% volume fraction gamma prime strengthened nickel-base superalloys fabricated using additive methods. Several different creep mechanisms were identified and various factors influencing high temperature behavior, such as grain size, orientation, processing method, heat treatment, carbide structure, chemistry and porosity were explored. Additional studies on the printability, recyclability of powder, wide range of process parameters and several other factors have also been studied and results are summarized. A summary on the alloy -by-design approach and accelerated material acceptance of ABD-900AM through extensive testing and characterization is further discussed. Numerous field studies and examples of field use cases in ABD-900AM are also evaluated to showcase industry adoption of ABD-900AM.

Inconel 718 is a nickel-based superalloy known for its excellent combination of high-temperature strength, corrosion resistance, and weldability. Additive Manufacturing (AM) has revolutionized traditional manufacturing processes by enabling the creation of complex and customized components. In this work, three prominent AM techniques: Laser-Based Powder Bed Fusion (PBF), Wire Direct Energy Deposition (DED), and Binder Jet (BJ) processes were explored. A thorough metallographic analysis and comparison of samples was conducted after short-term creep testing originating from each of the three aforementioned techniques in addition to wrought material. Detailed electron microscopy unveiled equiaxed grains in both BJ and wrought samples while PBF samples displayed elongated finer grain structures in the build direction, characteristic of PBF. The DED samples revealed a more bimodal grain distribution with a combination of smaller equiaxed grains accompanied by larger more elongated grains. When assessing the three processes, the average grain size was found to be larger in the BJ samples, while the PBF samples exhibited the most significant variation in grain and sub-grain size. Number density, size, and shape of porosity varied between all three techniques. Post-creep test observations in PBF samples revealed the occurrence of wedge cracking at the failure point, accompanied by a preference for grain boundary creep void formation while BJ samples exhibited grain boundary creep void coalescence and cracking at the failure location. In the DED samples, void formation was minimal however, it seemed to be more prevalent in areas with precipitates. In contrast, the wrought sample showed void formation at the failure site with a preference for areas with primary carbide formation. Despite BJ samples demonstrating similar or even superior rupture life compared to other AM techniques, a noteworthy reduction in rupture ductility was observed. While a coarse, uniform grain size is generally linked to enhanced creep resistance and rupture life, the combination of pre-existing voids along grain boundaries and the formation of new voids is hypothesized to accelerate rapid fracture, resulting in diminished ductility. This research shows careful consideration is needed when selecting an AM technology for high- temperature applications as creep behavior is sensitive to the large microstructural variations AM can introduce.

Extended storage of spent nuclear fuel (SNF) in intermediate dry cask storage systems (DCSS) due to lack of permanent repositories is one of the key issues for sustainability of the current domestic Light Water Reactor (LWR) fleet. The stainless steel canisters used for storage in DCSS are potentially susceptible to chloride-induced stress corrosion cracking (CISCC) due to a combination of tensile stresses, susceptible microstructure, and a corrosive chloride salt environment. This research assesses the viability of the cold-spray process as a solution to CISCC in DCSS when sprayed with miniature tooling within a characteristic confinement in two different capacities: cleaning and coating. In general, the cold-spray process uses pressurized and preheated inert gas to propel powders at supersonic velocities, while remaining solid-state. Cold-spray cleaning is an economical, non-deposition process that leverages the mechanical force of the propelled powders to remove corrosive buildup on the canister, whereas the cold spray coating process uses augmented parameters to deposit a coating for CISCC repair and mitigation purposes. Moreover, both processes have the potential to induce a surface compressive residual stress that is known to impede the initiation of CISCC. Surface morphology, deposition analysis, and microstructural developments in the near-surface region were examined. Additionally, cyclic corrosion testing (CCT) was conducted to elucidate the influence of cold-spray cleaning and coating on corrosion performance.

Laboratory-scale tests are frequently used to generate understanding of high-temperature oxidation phenomena, to characterise and rank the performance of existing, future materials and coatings. Tests within the laboratory have the advantage of being well controlled, monitored and offer the opportunity of simplification which enables the study of individual parameters through isolating them from other factors, such as temperature transients. The influence of pressure on the oxidation of power plant materials has always been considered to be less significant than the effects of temperature and Cr content, but still remains a subject of differing opinions. Experimental efforts, reported in the literature, to measure the influence of steam pressure on the rate of oxidation have not produced very consistent or conclusive results. To examine this further a series of high pressure steam oxidation exposures have been conducted in a high pressure flowing steam loop, exposing a range of materials to flowing steam at 650 and 700 °C and pressure of 25, 50 and 60 bar. Data is presented for ferritic-martensitic alloys showing the effect of increasing pressure on the mass change and oxide thickness of these alloys in the flowing steam loop. In addition the effect observed on the diffusion of aluminium from an aluminised coating in these alloys is also presented and the differences in the extent of diffusion discussed.

Modern gas turbines are operated with fuels that are very clean and within the allowances permitted by fuel specifications. However, the fuels that are being considered contain vanadium, sulfur, sodium and calcium species that could significantly contribute to the degradation of components in hot gas flow path. The main potential risk of material degradation from these fuels is “hot corrosion” due to the contaminants listed above combined with alkali metal salts from ambient air. Depending on the temperature regime hot corrosion can damage both TBC coatings and bond coat/substrate materials. Deposit-induced or hot corrosion has been defined as “accelerated oxidation of materials at elevated temperatures induced by a thin film of fused salt deposit”. For the initiation of hot corrosion, deposition of the corrosive species, e.g. vanadates or sulfates, is necessary. In addition to the thermodynamic stability, the condensation of the corrosive species on the blade/vane material is necessary to first initiate and then propagate hot corrosion. Operating temperatures and pressures both influence the hot corrosion damage. The temperature ranges over which the hot corrosion occurs depend strongly on following three factors: deposit chemistry, gas constituents and metal alloy (or bond coating/thermal barrier coating) composition. This paper reports the activities involved in establishing modeling and simulation followed by testing/characterization methodologies in relevant environments to understand the degradation mechanisms essential to assess the localized risk for fuel flexible operation. An assessment of component operating conditions and gas compositions throughout the hot gas paths of the gas turbines, along with statistical materials performance evaluations of metal losses for particular materials and exposure conditions, are being combined to develop and validate life prediction methods to assess component integrity and deposition/oxidation/corrosion kinetics.

The steam oxidation behaviour of boiler tubes and steam piping components is a limiting factor for improving the efficiency of the current power plants. Spallation of the oxide scales formed during service can cause serious damage to the turbine blades. Vallourec has implemented an innovative solution based on an aluminum diffusion coating applied on the inner surface of the T/P92 steel. The functionality of this coating is to protect the tubular components against spallation and increase the actual operating temperature of the metallic components. In the present study, the newly developed VALIORTM T/P92 product was tested at the EDF La Maxe power plant (France) under 167b and 545°C (steam temperature). After 3500h operation, the tubes were removed and characterized by Light Optical Metallography (LOM), Scanning Electron Microscopy (SEM), with Energy Dispersive X-ray spectrometry (EDX) and X-Ray Diffraction (XRD). The results highlight the excellent oxidation resistance of VALIORTM T/P92 product by the formation of a protective aluminum oxide scale. In addition, no enhanced oxidation was observed on the areas close to the welds. These results are compared with the results obtained from laboratory steam oxidation testing performed on a 9%Cr T/P92 steel with and without VALIORTM coating exposed in Ar-50%H 2 O at 650°C.

In dissimilar welds between martensitic stainless steel F6NM and nitrogen-strengthened austenitic stainless steel FXM-19, type 209 austenitic welding consumables are used to align with the mechanical properties and chemical composition of FXM-19, with F6NM welds requiring post-weld heat treatment (PWHT) to restore ductility and toughness, raising concerns about sigma embrittlement in ER209 butter welds. This study investigated the mechanical properties and microstructure of F6NM+FXM-19 dissimilar welds, finding no detrimental sigma phase formation in the butter (PWHT) and groove weld metal (as welded) across various welding processes, indicating no sigma phase transformation due to PWHT. Submerged arc welding (SAW) and gas tungsten arc welding (GTAW) demonstrated good mechanical properties, while Gas Metal Arc Welding with 100% Ar gas shield (GMAW 100% Ar) could not be properly evaluated due to weld defects. SAW and GTAW were deemed suitable for this dissimilar weld joint, with several welding processes providing acceptable results using ER209 filler material for fabricating pressure vessels requiring F6NM to XM-19 joints.

Oxide scale formation in the inner bore of steam tubing has been identified as a key metric for determining operational parameters and life expectancy of modern boiler systems. Grade 91 tubing is commonly used for the construction of key components within boiler systems designed for power generation operating in the temperature range of 500 to 650 °C. Standard laboratory test procedures involve grinding the surface of test coupons to homogenise their surface structure and improve experimental consistency, however, data presented here shows a discrepancy between laboratory and industrial practices that has long term implications on scale growth kinetics and morphological development. Microstructural analysis of both virgin and ex-service tubing reveals the presence of a pre-existing oxide structure that is incorporated into the inwardly growing scale and is implicated in the formation of multiple laminar void networks. These void networks influence thermal diffusivity across the scale and may function as regions of spallation initiation and propagation.

Abradability, erosion and steam oxidation tests were conducted on commercial and experimental abradable coatings in order to evaluate their suitability for applications in steam turbines. Steam oxidation tests were carried out on free-standing top coat samples as well as coating systems consisting of a bond and an abradable top coat. Mapping of the abradability performance under widely varied seal strip incursion conditions was carried out for a candidate abradable coating that showed good steam oxidation performance in combination with good erosion resistance. The abradability tests were carried out on a specially designed test rig at elevated temperatures. The steam oxidation analysis combined with the abradability mapping results provide a potentially improved seal coating system that can be integrated into existing steam turbine designs for various seal locations. Such design integration is easily achieved and can be applied to steam turbine components that are sprayed in dedicated coating shops or even at the site of final turbine assembly.

A thorough understanding of interactions between graphite and fluoride fuel salts is crucial, as graphite is a promising candidate for the moderator of molten salt reactors. This study investigates the infiltration of fluoride fuel salts into graphite and the fluorination of graphite by these salts under various pressures and temperatures. A high-pressure salt infiltration test apparatus was developed to examine the infiltration of NaF-KF-UF 4 and NaF-BeF 2 -UF 4 -ZrF 4 fuel salts into two types of graphite at high temperatures. For tests using NaF-BeF 2 -UF 4 -ZrF 4 , two different temperatures were selected to assess the impact of temperature on threshold pressure. The study observed salt infiltration into graphite at pressures exceeding its threshold pressure, and the threshold pressure for infiltration was lower at the higher temperature. In addition, the formation of carbon fluorides on the surface of post-test graphite specimens was identified.

Additive manufacturing (AM) is a process where, as the name suggests, material is added during production, in contrast to techniques such as machining, where material is removed. With metals, AM processes involve localised melting of a powder or wire in specific locations to produce a part, layer by layer. AM techniques have recently been applied to the repair of gas turbine blades. These components are often produced from nickel-based superalloys, a group of materials which possess excellent mechanical properties at high temperatures. However, although the microstructural and mechanical property evolution during the high temperature exposure of conventionally produced superalloy materials is reasonably well understood, the effects of prolonged high temperature exposure on AM material are less well known. This research is concerned with the microstructures of components produced using AM techniques and an examination of the effect of subsequent high temperature exposures. In particular, the paper will focus on the differences between cast and SLM IN939 as a function of heat treatment and subsequent ageing, including differences in grain structure and precipitate size, distribution and morphology, quantified using advanced electron microscopy techniques.

The drive for increased efficiency and carbon reduction in next-generation boilers is pushing conventional materials to their limits in terms of strength and oxidation resistance. While traditional isothermal testing of simple coupons provides some insight into material performance, it fails to accurately represent the heat transfer conditions present in operational boilers. This paper introduces a novel test method designed to evaluate the degradation of candidate materials under more realistic heat flux conditions. The method, applied to tubular specimens using both laboratory air and steam as cooling media, demonstrates a significant impact of thermal gradients on material performance. Initial comparisons between tubular heat flux specimens and flat isothermal specimens of 15Mo3 revealed increased oxidation kinetics and altered oxide morphology under heat flux conditions. The paper details the design of this heat flux test, presents results from initial work on 15Mo3 under air and steam conditions, and includes findings from further studies on oxides formed on 2-1/4Cr material under both heat flux and isothermal conditions. This research represents a crucial step toward more accurate prediction of material behavior in next-generation boiler designs.

The Alloys-by-Design approach, involving large-scale CALPHAD calculations to search a compositional range, has been used to isolate a suitable nickel-based superalloy for additive manufacturing (AM) by optimizing the trade-off between processability and increasing strength. This has been done in response to the limited focus on development of new superalloys designed to overcome the limitations of the AM process, specifically the high defect density of parts made from high-performance alloys. Selected compositions have been made using gas atomization, and laser powder-bed fusion AM trials were performed. The resulting properties were evaluated in the as-processed, heat treated and thermally exposed conditions. The assessment, combined with characterization techniques including scanning electron microscopy and atom probe tomography, rationalizes a temperature capability up to and above 850 °C, and demonstrate the opportunity to develop alloys with properties beyond the current state of the art.

The use of high-nickel superalloys has greatly increased among many industries. This is especially the case for advanced coal-fired boilers, where the latest high temperature designs will require materials capable of withstanding much higher operating temperatures and pressures than current designs. Inconel alloy 740H (UNS N07740) is a new nickel- based alloy that serves as a candidate for steam header pipe and super-heater tubing in coal-fired boilers. Alloy 740H has been shown to be capable of withstanding the extreme operating conditions of an advanced ultra-super-critical (AUSC) boiler, which is the latest boiler design, currently under development. As with all high nickel alloys, welding of alloy 740H can be very challenging, even to an experienced welder. Weldability challenges are compounded when considering that the alloy may be used in steam headers, where critical, thick-section and stub-to-header weld joints are present. This paper is intended to describe the proper procedures developed over years of study that will allow for ASME code quality welds in alloy 740H with matching composition filler metals.

Continuous and active works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants in Europe, United States and also Japanese national project has launched in 2008. In this new Japanese project Fe-Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti) is one of the candidate materials for boiler tube and pipe as well as Ni based alloys such as well-known Alloy617, Alloy263 and Alloy740. The most important issue in boiler fabrication is the welding process of these alloys and long-term reliability of their weldments. Authors investigated the weldability of HR6W thick-wall pipe. The integrity of the weldment was confirmed with metallurgical investigation, mechanical testing and long term creep rupture test. It is proved that the narrow gap HST welding procedure can meet the requirements for Ni based or Fe-Ni based alloys and provides excellent strength properties.

In recent years continuous and extensive research and development activities have been being done worldwide on 700°C A-USC (Advanced Ultra Super Critical) power plants to achieve higher efficiency and reduce the CO 2 emission. Increasing steam temperature and pressure of such A-USC boilers under consideration require the adoption of Ni based alloys. In the Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-23Cr-7W-Ti, ASME Code Case 2684) is one of the candidate materials for boiler tube and pipe as well as Alloy617, Alloy263 and Alloy740H. The most important issues in A-USC boiler fabrication are the establishment of proper welding process for thick wall components of these alloys and verification of the long term reliability of their weldments. In our previous study, the weldability of HR6W was investigated and the welding process for Ni based thick wall pipe was established with the narrow gap HST (Hot wire Switching TIG) welding procedure originally developed by Babcock-Hitachi K.K. In this paper, creep rupture strengths of HR6W weldment were verified by the long term test up to 60,000 hours for tube and 40,000 hours for pipe. In Japanese national project, narrow gap HST welding process was also applied to the welding test for the other Ni based candidate pipe materials. Furthermore, as the practical A-USC boiler manufacturing trials, header mockup test was conducted and qualified for HR6W.
