INCONEL 740H has been developed by Special Metals for use in Advanced Ultra Super Critical (A-USC) coal fired boilers. Its creep strength performance is currently amongst the ‘best in class’ of nickel based alloys, to meet the challenge of operating in typical A-USC steam temperatures of 700°C at 35 MPa pressure. Whilst the prime physical property of interest for INCONEL 740H has been creep strength, it exhibits other physical properties worthy of consideration in other applications. It has a thermal expansion co-efficient that lies between typical values for Creep Strength Enhanced Ferritic (CSEF) steels and austenitic stainless steels. This paper describes the validation work in support of the fabrication of a pipe transition joint that uses INCONEL 740H pipe, produced in accordance with ASME Boiler Code Case 2702, as a transition material to join P92 pipe to a 316H stainless steel header. The paper gives details of the material selection process, joint design and the verification process used for the joint.

A new 9%Cr steel with high boron levels (boron steel) has been developed by optimization studies on steels and alloys that are applicable to advanced ultra-super critical power plants operated at steam conditions of 700°C and 30 MPa and above. The composition and heat treatment condition of boron steel was optimized by the initial hardness, tensile strength, yield strength, and Charpy impact values on the basis of the fundamental investigation with the stability of the long-term creep strength. Creep testing of boron steel was conducted at temperatures between 600 and 700°C. The creep rupture strength at 625°C and 105 h is estimated to be 122 MPa for the present 9% Cr steel with high boron by Larson-Miller parameter method. Furthermore, physical properties as a function of temperature, metallurgical properties, tensile properties, and toughness were examined to evaluate the applicability of the steel for a 625°C USC power plant boiler. It was also confirmed that the steel has good workability for such an application by the flaring and flattening tests with tube specimens having an outer diameter of approximately 55 mm.

An innovative additively manufactured gradient composite transition joint (AM-GCTJ) has been designed to join dissimilar metals, to address the pressing issue of premature failure observed in conventional dissimilar metal welds (DMWs) when subjected to increased cyclic operating conditions of fossil fuel power plants. The transition design, guided by computational modeling, developed a gradient composite material distribution, facilitating a smooth transition in material volume fraction and physical properties between different alloys. This innovative design seeks to alleviate structural challenges arising from distinct material properties, including high thermal stress and potential cracking issues resulting from the thermal expansion mismatch typically observed in conventional DMWs. In this study, we investigated the creep properties of transition joints comprising Grade 91 steel and 304 stainless steel through a combination of simulations and creep testing experiments. The implementation of a gradient composite design in the plate transition joint resulted in a significant enhancement of creep resistance when compared to the baseline conventional DMW. For instance, the creep rupture life of the transition joint was improved by > 400% in a wide range of temperature and stress testing conditions. Meanwhile, the failure location shifted to the base material of Grade 91 steel. Such enhancement can be primarily attributed to the strong mechanical constraint facilitated by the gradient composite design, which effectively reduced the stresses on the less creep-resistant alloy in the transition zone. Beyond examining plate joints, it is crucial to assess the deformation response of tubular transition joints under pressure loading and transient temperature conditions to substantiate and demonstrate the effectiveness of the design. The simulation results affirm that the tubular transition joint demonstrates superior resistance compared to its counterpart DMW when subjected to multiaxial stresses in tubular structures. In addition, optimization of the transition joint’s geometry dimensions has been conducted to diminish the accumulated deformation and enhance the service life. Lastly, the scalability and potential of the innovative transition joints for large-diameter pipe applications are addressed.

In downstream oil industry applications, high-temperature sulfidation corrosion is generally caused by sulfur species coming from the crude; additionally, naphthenic acids or hydrogen can considerably worsen the corrosivity of the environment. During plant operations, several events may occur that boost the severity of corrosion: high feedstock turnover, with increasing “active” sulfur species; skin temperature rise due to the increasing insulation effect of the scale, generating an over-tempering of the material and possible degeneration into creep conditions. Thor115 is a ferritic steel with 11% chromium content to resist sulfidation. It has excellent creep properties for high temperature environments: higher allowable stresses than grade 91, keeping the same manufacturing and welding procedures. At the same time, it has the characteristics of ferritic steel, ensuring enhanced thermal conductivity and lower thermal expansion compared to austenitic steels. Comparative corrosion tests between Thor115 and other ferritic steels typically used in this industry (e.g., grade T/P5 and grade T/P9) have been carried out to simulate different corrosive conditions, confirming the superior properties of Thor115 relative to other ferritic grades. For these reasons, Thor 115 is a suitable replacement material for piping components that need an upgrade from grade T/P9 or lower, in order to reduce corrosion rate or frequency of maintenance operations.

This paper reports the performance of HR6W iron-nickel based alloy and 617B nickel based alloy which are the candidate material for high temperature reheater outlet header of advanced secondary reheat ultra-supercritical unit boiler with reheat steam 653 °C, and analysis the applicable temperature range of the material. Carbon migration in narrow-gap welding joints of dissimilar steels has been studied using bead-on-plate specimens to determine the factors that influence the formation of a soft ferrite structure in the carbon-depleted zone. Carbon migration was found to occur during tempering, with a ferrite structure formed at the intersection of multiple layers due to severe carbon migration. This was attributed to a steep gradient in Cr content caused by the low fusion penetration at the intersection. Experimental results and the relationship between fusion penetration and weld bead alignment confirmed that low fusion penetration is the main cause of ferrite-structured carbon depleted zones.

The aspiration to deploy Nb-based alloys as viable upgrade for Ni-based superalloys is rooted in their potential for superior performance in high-temperature applications, such as rocket nozzles and next-generation turbines. However, realizing this goal requires overcoming formidable design hurdles, including achieving high specific strength, creep resistance, fatigue, and oxidation resistance at elevated temperatures, while preserving ductility at lower temperatures. Additionally, the requisite for alloy bond-coatings, to ensure compatibility with coating materials, further complicates the design process. QuesTek Innovations has its Integrated Computational Materials Engineering (ICME) technologies to design a superior performance high-temperature Nb-based superalloy based on solid solution and precipitation strengthening. Additionally, utilizing a statistical learning method from very limited available data, QuesTek engineers were able to establish physics-based material property models, enabling accurate predictions of equilibrium phase fraction, DBTT, and creep properties for multicomponent Nb alloys. With the proven Materials by Design methodology under the ICME framework, QuesTek successfully designed a novel Nb superalloy that met the stringent design requirements using its advanced ICMD materials modeling and design platform.

The localized creep failure in the heat-affected zone (HAZ) of Grade 91 steel weldments has been identified as one of the most important factors causing significantly shortened service lifetime and structural integrity issues of welded components in advanced fossil and nuclear power plants. To conduct a reliable creep lifetime assessment, a new engineering assessment approach has been developed by incorporating the experimentally determined local properties of the heterogeneous HAZ. By creep testing a purposely simulated HAZ specimen with in situ digital image correlation (DIC) technique, the highly gradient creep properties across the HAZ of Grade 91 steel was quantitatively measured. A physical creep cavitation constitutive model was proposed to investigate the local creep deformation and damage accumulation within the heterogeneous HAZ, which takes into account the nucleation of creep cavities and their growth by both grain boundary diffusion and creep deformation. The relationship among the local material property, creep strain accumulation, and evolution characteristic of creep cavities was established. The approach was then utilized to investigate the creep response and subsequent life for an ex-service 9% Cr steel weldment by incorporating the effects of pre-existing damages which developed and accumulated during long-term services. The predicted results exhibited quantitative agreement with the DIC measurement in terms of both nominal/local creep deformation as well as the subsequent life under the test conditions at 650 and 80 MPa.

Creep behavior and degradation of creep properties of advanced 9-12%Cr ferritic steels are phenomena of major practical relevance, often limiting the lives of power plant components and structures designed to operate for long periods under stress at elevated temperatures. Because life expectancy is, in reality, based on the ability of the material to retain its high-temperature creep strength for a period of at least twice the projected design life, methods of creep property assessment based on physical changes in the material that are likely to occur during service exposure rather than simple parametric extrapolation of the short-term data are necessary. This work attempts to highlight the problem areas just in this respect. The proposed approaches are illustrated by recent experimental results on advanced high creep strength 9-12%Cr ferritic- martensitic steels (P91 and P92).

This work deals with the potential of microstructurally based modeling of the creep deformation of martensitic steels. The motivation for the work stems from the ever increasing demand for higher efficiency and better reliability of modern thermal power plants. Service temperatures of 600°C and stress levels up to 100 MPa are currently the typical requirements on critical components. High creep and oxidation resistance are the main challenges for a lifetime 10+ years in steam atmosphere. New materials may fulfill these requirements; however, the save prediction of the creep resistance is a difficult challenge. The model presented in this work takes into consideration the initial microstructure of the material, its evolution during thermal and mechanical exposure and the link between microstructural evolution and creep deformation rate. The model includes the interaction between the relevant microstructural constituents such as precipitates, grain- lath- and subgrain boundaries and dislocations. In addition, the material damage is included into the model. The applicability of the model is then demonstrated on standard creep resistant alloys. Contrary to phenomenological models, this approach can be tested against microstructural data of creep loaded samples and thus provides higher reliability. Nevertheless, potential improvements are discussed and future developments are outlined.

This study addresses the welding challenges encountered when joining Haynes 282, a heat-resistant superalloy, to 3.5NiCrMoV high-strength low alloy steel (HSLA) for advanced power plant applications, particularly in thick-section components like rotors. The project demonstrated successful thick-section dissimilar metal welding up to 76 mm (3 in.) using two techniques: keyhole tungsten inert gas welding and conventional gas tungsten arc welding with Haynes 282 filler metal. Various groove weld geometries were evaluated, supported by computational weld modeling to predict and minimize weld distortion. The results validate these welding approaches for critical power plant components requiring both high-temperature performance and cost-effectiveness.

Modern polycrystalline Ni-base superalloys for advanced gas turbine engines have been a key component that has contributed to technological advances in propulsion and power generation. As advanced turbine engine designs are beginning to necessitate the use of materials with temperature and strength capabilities beyond those exhibited by existing materials, new alloying concepts are required to replace conventional Ni-base superalloys with conventional γ-γ’ microstructures. The phase stability of various high Nb content Ni-base superalloys exhibiting γ-γ’-δ -η microstructures have been the subject of a number of recent investigations due to their promising physical and mechanical properties at elevated temperatures. Although high overall alloying levels of Nb, Ta and Ti are desirable for promoting high temperature strength in γ-γ’ Ni-base superalloys, excessive levels of these elements induce the formation of δ and η phases. The morphology, formation, and composition of precipitate phases in a number of experimental alloys spanning a broad range of compositions were explored to devise compositional relationships that can be used to predict the microstructural phase stability and facilitate the design of Ni-base superalloys.

For the safe life prediction of components under high cycle fatigue loading at high temperature, such as gas turbine blades and turbocharger components, the behavior of initial defects, which are physically short cracks below the long crack threshold ΔK is of crucial importance. The evolution of different crack closure mechanisms (such as plasticity, roughness and oxide induced crack closure) can lead to crack arrest by a reduction of the effective crack tip loading. To visualize the crack growth behavior of such cracks, cyclic crack resistance curves (cyclic R-curves) are used. The experimental determination of cyclic R-curves is challenging, especially under high temperature conditions due to a lack of optical accessibility. The formation of very short cracks in high strength materials makes it even more complicated to reliably determine these data. Within this study the crack growth behavior of physically short fatigue cracks in three different material states of the nickel alloy IN718 (wrought, cast and PBF-LB/M - processed) is experimentally determined at 650 °C. Based on a load increase procedure applied on Single Edge Notched (SEN) specimens with a compression pre-cracking procedure in advance, crack propagation of physically short cracks is measured with alternating current potential drop systems in air and under vacuum conditions. These examinations are carried out for three different load ratios (R = -1, 0 and 0.5) to investigate the amount of certain crack closure mechanisms active under different loading conditions. Moreover, the formation of a plastic wake along the crack flanks is determined by a finite element simulation. The results determined in air and under vacuum conditions are used to describe the impact of oxide induced crack closure on the behavior of physically short cracks. This allows the evaluation of the behavior of both near-surface and internal defects that are not accessible to the atmosphere.

In this study, the role of minor alloying additions in 347H stainless steels (UNS34709, ASTM A240/240M) on creep-rupture properties at 650-750°C and microstructure evolution during isothermal exposure at 750°C has been investigated, aiming to provide the experimental dataset as boundary conditions of physics-based modeling for material/component life prediction. Four different 347H heats containing various amounts of boron and nitrogen additions were prepared and evaluated. The combined additions of B and N are found to stabilize the strengthening secondary M 23 C 6 carbides and retarding the transition from M 23 C 6 to sigma phase precipitates during thermal exposure. The observed kinetics of microstructure evolution reasonably explains the improvement of creep-rupture properties of 347H stainless steels with the B and N additions.

Advanced ultra-supercritical fossil plants operated at 700/725 °C and up to 350 bars are currently planned to be realized in the next decade. Due to the increase of the steam parameters and the use of new materials e.g. 9-11%Cr steels and nickel based alloys the design of highly loaded components is approaching more and more the classical design limits with regard to critical wall thickness and the related tolerable thermal gradients. To make full use of the strength potential of new boiler materials but also taking into account their specific stress-strain relaxation behavior, new methods are required for reliable integrity analyses and lifetime assessment procedures. Numerical Finite Element (FE) simulation using inelastic constitutive equations offers the possibility of “design by analysis” based on state of the art FE codes and user-defined advanced inelastic material laws. Furthermore material specific damage mechanisms must be considered in such assessments. With regard to component behavior beside aspects of multiaxial loading conditions must be considered as well as the behavior of materials and welded joints in the as-built state. Finally an outlook on the capabilities of new multi-scale approaches to describe material and component behavior will be given.

Addressing the growing concern of supercritical and ultra-supercritical boilers as potential safety hazards in power plants, a new Boiler Risk Management and Life Prediction System (BRMLPS) has been developed. This system leverages risk-based inspection and assessment techniques alongside life prediction and management methods. The BRMLPS focuses on evaluating and ranking the risk associated with critical boiler components, such as heating surfaces, headers, and drums. This risk assessment allows for the development of targeted and efficient inspection plans and repair strategies, ultimately aiming to minimize accident rates, reduce potential losses, and optimize safety investments. Solid particle erosion (SPE) and liquid droplet erosion (LDE) cause severe damage to turbine components and lead to premature failures, business loss and rapier costs to power plant owners and operators. Under a program funded by the Electric Power Research Institute (EPRI), nanocoatings are under development for application in steam and gas turbines to mitigate the adverse effects of PE and LPE on rotating blades and stationary vanes. Based on a thorough study of the available information, most promising coatings such as nano-structured titanium silicon carbo-nitride (TiSiCN), titanium nitride (TiN) and multilayered nano coatings were selected. TurboMet International (TurboMet) teamed with Southwest Research Institute (SwRI) with state-of-the-art nano-technology coating facilities with plasma enhanced magnetron sputtering (PEMS) method to apply these coatings on various substrates. Ti-6V-4Al, 12Cr, 17-4PH, and Custom 450 stainless steel substrates were selected based on the current alloys used in gas turbine compressors and steam turbine blades and vanes. Coatings with up to 30 micron thickness have been deposited on small test coupons. These are extremely hard coatings with good adhesion strength and optimum toughness. Tests conducted on coated coupons by solid particle erosion (SPE) and liquid droplet erosion (LDE) testing indicate that these coatings have excellent erosion resistance. The erosion resistance under both SPE and LDE test conditions showed the nano-structured coatings have high erosion resistance compared to other commercially produced erosion resistance coatings. Tension and high-cycle fatigue test results revealed that the hard nano-coatings do not have any adverse effects on these properties but may provide positive contribution.

Austenitic heat resistant steels are one of the most promising materials to be applied around 650°C, due to its superior creep strength than conventional ferritic steels and lower material cost than Ni based superalloys. The problem of austenitic steels is its high thermal expansion coefficient (CTE), which leads to high deformation and stress when applied in rotors, casings, blades and bolts. To develop low CTE austenitic steels together with high temperature strength, we chose the gamma-prime strengthened austenitic steel, A-286, as the base composition, and decreased the CTE by introducing the invar effect. The developed alloy, Fe-40Ni-6Cr-Mo-V-Ti-Al-C-B, showed low CTE comparable to conventional ferritic steels. This is mainly due to its high Ni and low Cr composition, which the invar effect is prone even at high temperature region. This alloy showed higher yield strength, higher creep rupture strength and better oxidation resistance than conventional high Cr ferritic steels and austenitic steels. The 2 ton ESR ingot was forged or hot rolled without defects, and the blade trial manufacturing was successfully done. This alloy is one of the best candidates for USC and A-USC turbine components.

Modern gas turbines are operated with fuels that are very clean and within the allowances permitted by fuel specifications. However, the fuels that are being considered contain vanadium, sulfur, sodium and calcium species that could significantly contribute to the degradation of components in hot gas flow path. The main potential risk of material degradation from these fuels is “hot corrosion” due to the contaminants listed above combined with alkali metal salts from ambient air. Depending on the temperature regime hot corrosion can damage both TBC coatings and bond coat/substrate materials. Deposit-induced or hot corrosion has been defined as “accelerated oxidation of materials at elevated temperatures induced by a thin film of fused salt deposit”. For the initiation of hot corrosion, deposition of the corrosive species, e.g. vanadates or sulfates, is necessary. In addition to the thermodynamic stability, the condensation of the corrosive species on the blade/vane material is necessary to first initiate and then propagate hot corrosion. Operating temperatures and pressures both influence the hot corrosion damage. The temperature ranges over which the hot corrosion occurs depend strongly on following three factors: deposit chemistry, gas constituents and metal alloy (or bond coating/thermal barrier coating) composition. This paper reports the activities involved in establishing modeling and simulation followed by testing/characterization methodologies in relevant environments to understand the degradation mechanisms essential to assess the localized risk for fuel flexible operation. An assessment of component operating conditions and gas compositions throughout the hot gas paths of the gas turbines, along with statistical materials performance evaluations of metal losses for particular materials and exposure conditions, are being combined to develop and validate life prediction methods to assess component integrity and deposition/oxidation/corrosion kinetics.

The mechanical behavior of a cast form of an advanced austenitic stainless steel, CF8C-Plus, is compared with that of its wrought equivalent in terms of both tensile and creep-rupture properties and estimated allowable stress values for pressurized service at temperatures up to about 850°C. A traditional Larson-Miller parametric model is used to analyze the creep-rupture data and to predict long-term lifetimes for comparison of the two alloy types. The cast CF8C-Plus exhibited lower yield and tensile strengths, but higher creep strength compared to its wrought counterpart. Two welding methods, shielded-metal-arc welding (SMAW) and gas-metal-arc welding, met the weld qualification acceptance criteria in ASME BPVC Section IX for the cast CF8C-Plus. However, for the wrought CF8C-Plus, while SMAW and gas-tungsten-arc welding passed the tensile acceptance criteria, they failed the side bend tests due to lack of fusion or weld metal discontinuities.
