Trials have been performed to study the enhancement of the high temperature strength of alloy 617 by utilizing the solid solution strengthening effects of tungsten additions in the amounts of 3.30 weight % and 5.61 weight %. It could be successfully demonstrated that with the 5.61 wt.% tungsten addition, the resultant mechanical high temperature properties in the range of 700 to 750 °C were far superior to standard alloy 617. Also with regard to the oxidation resistance behavior, tungsten alloyed alloy 617 exhibited superior behavior to tungsten free standard alloy 617. Only in the hot corrosion simulated tests, the tungsten containing alloys showed increasing disadvantage with increased tungsten content. However in the real world under actual service conditions, this is of lesser relevance because the gas turbine components are and could be protected by TBC (thermal barrier coatings) and/or MCrAlY coatings. This paper describes the results of these developments. Very recent data generated on the aging response indicates drastic loss in impact values on the tungsten modified alloys after aging at 3000 hours and 5000 hours at 700°C and 750°C.

Coal burning power companies are currently considering FeAlCr weld overlay claddings for corrosion protection of waterwall boiler tubes located in their furnaces. Previous studies have shown that these FeAlCr coatings exhibit excellent high-temperature corrosion resistance in several types of low NOx environments. In the present study, the susceptibility of FeAlCr weld overlay claddings to hydrogen cracking was evaluated using a gas-tungsten arc welding (GTAW) process. Microsegregation of alloying elements was determined for the FeAlCr welds and compared to a currently used Ni-based superalloy. Long-term gaseous corrosion testing of select weld overlays was conducted along with the Ni-based superalloy in a gaseous oxidizing/sulfidizing corrosion environment at 500°C. The sample weight gains were used along with analysis of the corrosion scale morphologies to determine the corrosion resistance of the coatings. It was found that although there were slight differences in the corrosion behavior of the selected FeAlCr weld coatings, all FeAlCr based alloys exhibited superior corrosion resistance to the Ni-based superalloy during exposures up to 2000 hours.

Nickel-base alloys were exposed to flowing supercritical CO 2 (P = 20MPa) at temperatures of 700 to 1000°C for up to 1000 h. For comparison, 316L stainless steel was similarly exposed at 650°C. To simulate likely service conditions, tubular samples of each alloy were internally pressurised by flowing CO 2 , inducing hoop stresses up to 35 MPa in the tube walls. Materials tested were Haynes alloys 188, 230 and 282, plus HR120 and HR160. These alloys developed chromia scales and, to different extents, an internal oxidation zone. In addition, chromium-rich carbides precipitated within the alloys. Air aging experiments enabled a distinction between carburisation reactions and carbide precipitation as a result of alloy equilibration. The stainless steel was much less resistant to CO 2 attack, rapidly entering breakaway corrosion, developing an external iron-rich oxide scale and internal carburisation. Results are discussed with reference to alloy chromium diffusion and carbon permeation of oxide scales.

Inconel alloy 740 is a precipitation-hardenable nickel-chromium-cobalt alloy with niobium, derived from Nimonic 263, and is considered a prime candidate for the demanding conditions of advanced ultrasupercritical boilers. It offers an exceptional combination of stress rupture strength and corrosion resistance under steam conditions of 760°C (1400°F) and 34.5 MPa (5000 psi), surpassing other candidate alloys. Initially, Inconel alloy 740 was prone to liquation cracking in sections thicker than 12.7 mm (0.50 in), but this issue has been resolved through modifications in the chemical composition of both the base and weld metals. Current concerns focus on the weld strength reduction factor for direct-age weldments. This has led to further development in welding Inconel alloy 740 using Haynes 282, which has higher creep strength and may mitigate the weld strength reduction factor. This study details successful efforts to eliminate liquation cracking and compares the properties of Inconel alloy 740 and Haynes 282 filler materials using the gas tungsten arc welding process.

The use of flux-cored arc welding (FCAW) is rapidly gaining acceptance in a variety of industries. Much of the gains are due to advances in manufacturing technology that result in superior wires that satisfy both technical and operability concerns. Additionally, productivity gains and the ability to use unsophisticated welding equipment have made these wires very popular. This paper concentrates on FCAW wires that have been formulated to address chromium-molybdenum, nickel base, and stainless steels for high-temperature and environmental applications. Mechanical properties, including creep rupture strength and ductility data, as well as corrosion in environmental components, are discussed.

The use of high-nickel superalloys has greatly increased among many industries. This is especially the case for advanced coal-fired boilers, where the latest high temperature designs will require materials capable of withstanding much higher operating temperatures and pressures than current designs. Inconel alloy 740H (UNS N07740) is a new nickel- based alloy that serves as a candidate for steam header pipe and super-heater tubing in coal-fired boilers. Alloy 740H has been shown to be capable of withstanding the extreme operating conditions of an advanced ultra-super-critical (AUSC) boiler, which is the latest boiler design, currently under development. As with all high nickel alloys, welding of alloy 740H can be very challenging, even to an experienced welder. Weldability challenges are compounded when considering that the alloy may be used in steam headers, where critical, thick-section and stub-to-header weld joints are present. This paper is intended to describe the proper procedures developed over years of study that will allow for ASME code quality welds in alloy 740H with matching composition filler metals.

This study addresses the welding challenges encountered when joining Haynes 282, a heat-resistant superalloy, to 3.5NiCrMoV high-strength low alloy steel (HSLA) for advanced power plant applications, particularly in thick-section components like rotors. The project demonstrated successful thick-section dissimilar metal welding up to 76 mm (3 in.) using two techniques: keyhole tungsten inert gas welding and conventional gas tungsten arc welding with Haynes 282 filler metal. Various groove weld geometries were evaluated, supported by computational weld modeling to predict and minimize weld distortion. The results validate these welding approaches for critical power plant components requiring both high-temperature performance and cost-effectiveness.

Welding of collector pipes, flat heads, dished ends and connector pipes performed with high temperature and creep-resistant steels most often has been performed using GTAW process combined with MMA processes. Progress in GMAW process and availability of high quality filler materials (solid wires) enables welding of the above connections also using this method. In order to prove its efficiency, this article presents the results of related tests. The range of tests was similar to that applied during the qualification of welding procedure. The investigation also involved microscopic and fractographic examinations and creep tests. The results reveal that welding with GMAW is by no means inferior to a currently applied SMAW method yet the time of the process is shorter by 50%. The article presents the world’s first known positive results in welding of P92 grade steel using GMAW welding method.

Coke drums experience failures in through-wall cracking throughout their operating life, resulting from low cycle fatigue. Coke drums are typically fabricated from Chrome Moly (CrMo) steels. This study was performed on P4 (1.25Cr-0.5Mo) base material using ER70S-B2L and Alloy 625 (ERNiCrMo-3) filler materials. Specimens were welded with the temper-bead/controlled deposition welding technique. The weld processes used were HP-GTAW, GMAW and SMAW. The fatigue performance, HAZ hardness and toughness of the weld samples was evaluated. The HP-GTAW welds exhibited an order of magnitude improvement in fatigue performance when compared to the other weld processes using ER70S-B2L filler material. The HP-GTAW welds also exhibited improved HAZ hardness and toughness when compared to the other weld processes. This presentation will introduce the HP-GTAW process, its features, and benefits and where it is applied in Coke drum repair welding. Comparative test results of the different weld processes for fatigue performance, HAZ tempering, and toughness will also be presented.

In Europe and Japan, great efforts are currently being invested in the development of materials designed to increase the steam temperature in fossil power plants. In the steel segment, the COST program is concentrating on 10% Cr steels with the addition of boron with the aim of achieving a steam temperature of 650°C. With nickel-based materials, the goal is to achieve steam temperatures of 700°C and higher. Alloy 617 has proved to be a very promising candidate in this field and a modified version is currently being developed in Japan. Materials of this type are used in both the turbine and in parts of the boiler.

Constricted steam oxidation resistance and finite microstructural stability limits the use of 9 - 12 wt.-% chromium ferritic-martensitic steels to steam temperatures of about 620 °C. Newly developed 12 wt.-% Cr steels are prone to Z-phase precipitation, which occurs at the expense of the strengthening precipitates, and therefore suffer an accelerated decline in strength during longterm operation. While the concept of ferritic-martensitic chromium steels thus seems to hit technological limitations, further improvement in steam power plant efficiency necessitates a further increase of steam pressure and temperature. Furthermore increasing integration of intermitting renewable energy technologies in electrical power generation poses a great challenge for supply security, which has to be ensured on the basis of conventional power plant processes. Besides improved efficiency for resource preservation, load flexibility, thermal cycling capability and downtime corrosion resistance will play key roles in the design of tailored materials for future energy technology. Under these preconditions a paradigm shift in alloy development towards improvement of cyclic steam oxidation and downtime corrosion resistance in combination with adequate creep and thermomechanical fatigue strength seems to be mandatory. The steam oxidation, mechanical and thermomechanical properties of fully ferritic 18 - 24 wt.-% chromium model alloys, strengthened by the precipitation of intermetallic (Fe,Cr,Si)2(Nb,W) Laves phase particles, indicate the potential of this type of alloys as candidate materials for application in highly efficient and highly flexible future supercritical steam power plants.

Inconel Filler Metal 72 (FM 72) and Incoclad 671/800H co-extruded tubing have been successfully used for over 20 years to protect boiler tubing from high-temperature degradation. A newer alloy, FM 72M, offers superior weldability and the lowest corrosion rate in simulated low NOx environments. Both FM 72 and 72M show promise in addressing challenges like circumferential cracking and corrosion fatigue in waterwall tubing overlays. Additionally, 72M’s superior wear resistance makes it ideal for replacing erosion shields in superheater and reheater tubing. Beyond improved protection, these alloys exhibit increased hardness and thermal conductivity over time, leading to reduced temperature difference across the tube wall and consequently, enhanced boiler efficiency and lower maintenance costs. This paper discusses the historical selection of optimal alloys for waterwall and upper boiler tubing overlays, analyzes past failure mechanisms, and highlights the key properties of successful choices like FM 72 and 72M.

To meet worldwide emission targets many Government policies either avoid the use of coal burning plant for future energy production, or restrict emissions per kilogram of coal consumed beyond the capability of most conventional plant. As a result this has accelerated current worldwide developments of steel and nickel alloys for coal-fired plant to operate at temperatures in excess of 625°C. Within the UK a modified 9%Cr steel has been developed which is based on the MarBN steel first proposed by Professor Fujio Abe of NIMS Japan, and has been designated IBN-1. The steel is modified by additions of, typically, 3% cobalt and tungsten with controlled additions of boron and nitrogen. While development of 9%Cr steels has continued since the last EPRI high temperature material conference in 2016 (Portugal), parallel developments in nickel alloy castings for even higher temperature and pressure applications have also continued. This paper summarises the latest developments in both of these material types.

Dynamic development of steels used in power engineering industry for the production of boilers characterised by supercritical parameters poses new welding challenges. The introduction of new combinations of alloying agents aimed at obtaining the best possible mechanical properties, including creep resistance, affects the weldability of new steels. Each of the latter have to undergo many tests, particularly as regards bending and welding, in order to enable the development of technologies ensuring failure-free production and assembly of boiler systems. Martensitic steels containing 9% Cr, used in the manufacturing of steam superheaters, are characterised by good creep resistance and, at the same time, low oxidation resistance at a temperature in excess of 600°C. In turn, steels with a 12% Cr content are characterised by significantly higher oxidation resistance, but accompanied by lower strength at higher temperatures, which translates to their limited application in the production of boilers operating at the highest parameters. The niche between the aforesaid steels is perfectly filled by austenitic steels, the creep resistance and oxidation resistance of which are unquestionable. This article presents experience gained while welding dissimilar joints of advanced steels TEMPALOY AA-1 and T92, with the use of EPRI P87, Inconel 82 and Inconel 617 filler metals. The tests involving the said steel grades belong to the very few carried out in the world.

Super Duplex stainless steels (SDSS) are alloys based on the Fe-Cr-Ni-N system. The chemical composition is tailored to achieve a balanced microstructure of 50% ferrite and 50% austenite. Hyper Duplex Stainless Steels (HDSS) are also duplex materials distinguished by their remarkable yield strength (≥700 MPa) and corrosion resistance (PREN>48). They have been developed as an alternative to the well-established SDSS when superior mechanical and corrosion performance is required. This enhanced performance is attributed to alloying additions, primarily Cr, Mo, and N. In this study, a comparison is conducted between filler metals of SDSS and HDSS for the root welding of SDSS plates. The gas tungsten arc welding (GTAW) process was used to carry out root welding passes and Gas Metal Arc Welding (GMAW) for filling passes on SDSS substrates arranged in a V groove to simulate a repair scenario. The heat input was controlled in both processes, keeping it below 2.0 kJ/mm in the GTAW and 1.2 kJ/mm in the GMAW. GTAW with constant current was used and the parameters achieved producing full penetration welds with SDSS and HDSS. In this case, Nitrogen was used as backing gas to avoid oxidation of the root. Thus, a special GMAW-Pulsed version was applied to achieve good wettability and defect-free joints. ASTM G48 tests were performed to evaluate the corrosion resistance through Critical Pitting Testing (CPT) analysis on the root pass, microstructural analysis via optical microscopy, and impact toughness. Consequently, a comprehensive examination of the welded joints outlines manufacturing conditions, limitations, and the applications of SDSS and HDSS filler metals.

Gas turbine blades made from nickel-based superalloys, valued for their high temperature stability and creep resistance, undergo various forms of microstructural degradation during extended service at elevated temperatures that can ultimately lead to blade failure. To extend blade and turbine rotor life, Sulzer has developed evaluation and rejuvenation processes that include microstructural assessment and stress rupture testing of specimens from service-exposed blades. While stress rupture testing presents certain limitations and challenges in evaluating material condition, Sulzer has successfully rejuvenated hundreds of gas turbine blade sets across multiple superalloy types, including GTD 111, IN 738 LC, and U 500, demonstrating the effectiveness of heat treatment rejuvenation in improving microstructure and mechanical properties of service-degraded components.

Developed 9Cr-3W-3Co-Nd-B heat-resistant steel SAVE12AD (Recently designated as ASME Grade 93) pipes and tubes have higher creep strength in both base metal and welded joints than conventional high Cr ferritic steels such as ASME Grades 91, 92 and 122. The welded joints of SAVE12AD tubes with commercial filler wire for W62-10CMWV-Co (Gr. 92) or Ni base filler wire ERNiCr-3 (Alloy82) also have much better creep rupture strength than those of conventional steels because of suppression of refining in the Heat-Affected-Zone (HAZ). However, the creep rupture strength of weld metal of W62-10CMWV-Co was marginal. Additionally, the hot cracking susceptibility of weld metal using Ni base filler wire ERNiCr-3 was occasionally below the required level. Similar welding consumable for SAVE12AD has been developed to solve these problems. Optimization of nickel, neodymium and boron contents on similar welding consumable enables to obtain both the good long-term creep rupture strength and low enough hot cracking susceptibility of weld metal. Consequently, SAVE12AD welded joint is expected to be applied of piping and tubing above 600°C in USC power plants because of its good properties with similar welding consumable.

The United States Department of Energy (U.S. DOE) Office of Fossil Energy and the Ohio Coal Development Office (OCDO) have been the primary supporters of a U.S. effort to develop the materials technology necessary to build and operate an advanced-ultrasupercritical (A-USC) steam boiler and turbine with steam temperatures up to 760°C (1400°F). The program is made-up of two consortia representing the U.S. boiler and steam turbine manufacturers (Alstom, Babcock & Wilcox, Foster Wheeler, Riley Power, and GE Energy) and national laboratories (Oak Ridge National Laboratory and the National Energy Technology Laboratory) led by the Energy Industries of Ohio with the Electric Power Research Institute (EPRI) serving as the program technical lead. Over 10 years, the program has conducted extensive laboratory testing, shop fabrication studies, field corrosion tests, and design studies. Based on the successful development and deployment of materials as part of this program, the Coal Utilization Research Council (CURC) and EPRI roadmap has identified the need for further development of A-USC technology as the cornerstone of a host of fossil energy systems and CO 2 reduction strategies. This paper will present some of the key consortium successes and ongoing materials research in light of the next steps being developed to realize A-USC technology in the U.S. Key results include ASME Boiler and Pressure Vessel Code acceptance of Inconel 740/740H (CC2702), the operation of the world’s first 760°C (1400°F) steam corrosion test loop, and significant strides in turbine casting and forging activities. An example of how utilization of materials designed for 760°C (1400°F) can have advantages at 700°C (1300°F) will also be highlighted.

Solidification cracking (SC) is a defect that occurs in the weld metal at the end of the solidification. It is associated with the presence of mechanical and thermal stresses, besides a susceptible chemical composition. Materials with a high solidification temperature range (STR) are more prone to the occurrence of these defects due to the formation of eutectic liquids wetting along the grain boundaries. The liquid film collapses once the structure shrinks and stresses act during the solidification. Thus, predicting the occurrence of SC before the welding process is important to address the problem and avoid the failure of welded components. The nuclear power industry has several applications with dissimilar welding and SC-susceptible materials, such as austenitic stainless steels, and Ni-based alloys. Compositional optimization stands out as a viable approach to effectively mitigate SC in austenitic alloys. The integration of computational modeling into welding has significantly revolutionized the field of materials science, enabling the rapid and cost-effective development of innovative alloys. In this work, a SC resistance evaluation is used to sort welding materials based on a computational fluid dynamic (CFC) model and the alloy's chemical composition. An index named Flow Resistance Index (FRI) is used to compare different base materials and filler metals as a function of dilution. This calculation provides insights into the susceptibility to SC in dissimilar welding, particularly within a defined dilution range for various alloys. To assess the effectiveness of this approach, the relative susceptibility of the materials was compared to well-established experimental data carried out using weldability tests (Transvarestraint and cast pin tear test). The FRI calculation was programmed in Python language and was able to rank different materials and indicate the most susceptible alloy combination based on the dilution and chemical composition.
