Carbon migration in narrow-gap welding joints of dissimilar steels has been studied using bead-on-plate specimens to determine the factors that influence the formation of a soft ferrite structure in the carbon-depleted zone. Carbon migration was found to occur during tempering, with a ferrite structure formed at the intersection of multiple layers due to severe carbon migration. This was attributed to a steep gradient in Cr content caused by the low fusion penetration at the intersection. Experimental results and the relationship between fusion penetration and weld bead alignment confirmed that low fusion penetration is the main cause of ferrite-structured carbon depleted zones.

In recent years continuous and extensive research and development activities have been being done worldwide on 700°C A-USC (Advanced Ultra Super Critical) power plants to achieve higher efficiency and reduce the CO 2 emission. Increasing steam temperature and pressure of such A-USC boilers under consideration require the adoption of Ni based alloys. In the Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-23Cr-7W-Ti, ASME Code Case 2684) is one of the candidate materials for boiler tube and pipe as well as Alloy617, Alloy263 and Alloy740H. The most important issues in A-USC boiler fabrication are the establishment of proper welding process for thick wall components of these alloys and verification of the long term reliability of their weldments. In our previous study, the weldability of HR6W was investigated and the welding process for Ni based thick wall pipe was established with the narrow gap HST (Hot wire Switching TIG) welding procedure originally developed by Babcock-Hitachi K.K. In this paper, creep rupture strengths of HR6W weldment were verified by the long term test up to 60,000 hours for tube and 40,000 hours for pipe. In Japanese national project, narrow gap HST welding process was also applied to the welding test for the other Ni based candidate pipe materials. Furthermore, as the practical A-USC boiler manufacturing trials, header mockup test was conducted and qualified for HR6W.

In the present study, the Inconel 617B superalloy welded trial rotor was fabricated by narrow gap tungsten inert gas (NG-TIG) welding and the effects of temperature on fracture toughness of its welded joint were investigated at 650 ℃ and 730 ℃. Fracture toughness (J0.2) of the base metal was much higher than that of the weld metal at the same temperature, which was attributed to its excellent macroscopical plasticity and the interactions of strain localization, misorientation, and coincidence site lattice (CSL) boundaries. For the base metal, the value of J0.2 was higher at 730 ℃ than at 650 ℃, resulting from the appreciable increase in ductility and decrease in strain localization as the temperature increased. For the weld metal, higher temperature (730 ℃) reduced strength but hardly improved plasticity, and the regions of high strain localization uniformly distributed in the weld metal, resulting in completely tearing the whole interface apart and lower fracture toughness of the weld metal.

Carbon Capture and Storage (CCS) has become promising technology to reduce CO 2 emissions. However, as a consequence of CCS installation, the electrical efficiency of coal fired power plant will drop down. This phenomenon requires increase in base efficiency of contemporary power plants. Efficiency of recent generation of power plants is limited mainly by maximum live steam temperature of 620°C. This limitation is driven by maximal allowed working temperatures of modern 9–12% Cr martensitic steels. Live steam temperatures of 750°C are needed to compensate the efficiency loss caused by CCS and achieve a net efficiency of 45%. Increase in the steam temperature up to 750°C requires application of new advanced materials. Precipitation hardened nickel-based superalloys with high creep-rupture strength at elevated temperatures are promising candidates for new generation of steam turbines operating at temperatures up to 750°C. Capability to manufacture full-scale forged rotors and cast turbine casings from nickel-based alloys with sufficient creep-rupture strength at 750°C/105 hours is investigated. Welding of nickel-based alloys in homogeneous or heterogeneous combination with 10% Cr martensitic steel applicable for IP turbine rotors is shown in this paper. Structure and mechanical properties of prepared homogeneous and heterogeneous weld joints are presented.

In this paper, the dissimilar metal welds (DMWs) between 617B nickel-based alloy and 10%Cr martensitic heat-resistant steel filled by 617 filler metal was studied, focused on the high temperature creep rupture properties. The high temperature creep rupture properties of welded joints with different welding processes were tested, and the microstructure of welded joints before and after the creep rupture test was observed by OM and SEM. The results showed that, there were three failure modes: base metal failure, type W failure and interface failure, among which interface failure caused the most serious life reduction. The welded joints using ER NiCr-3 filler metal reduced the strain concentration at the interface, so the fracture location shifted from the interface to HAZ of 10%Cr martensitic heat-resistant steel under high temperature and low stress conditions, and creep rupture life was improved. Similarly, weld cap shifted the creep crack propagation path by changing the groove form, so as to altered the stress state of joint and prolong the creep rupture life.

ENCIO (European Network for Component Integration and Optimization) is a European project aiming at qualifying materials, components, manufacturing processes, as well as erection and repair concepts, as follow-up of COMTES700 activities and by means of erecting and operating a new Test Facility. The 700°C technology is a key factor for the increasing efficiency of coal fired power plants, improving environmental and economic sustainability of coal fired power plants and achieving successful deployment of carbon capture and storage technologies. The ENCIO-project is financed by industrial and public funds. The project receives funding from the European Community's Research Fund for Coal and Steel (RFCS) under grant agreement n° RFCPCT-2011-00003. The ENCIO started on 1 July 2011. The overall project duration is six years (72 months), to allow enough operating hours, as well as related data collection, investigations and evaluation of results. The ENCIO Test Facility will be installed in the “Andrea Palladio” Power Station which is owned and operated by ENEL, located in Fusina, very close to Venice (Italy). The Unit 4 was selected for the installation of the Test Facility and the loops are planned for 20.000 hours of operation at 700°C. The present paper summarizes the current status of the overall process design of the thick-walled components, the test loops and the scheduled operating conditions, the characterizations program for the base materials and the welded joints, like creep and microstructural analysis also after service exposure.

Continuous and extensive works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants worldwide. Since Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti, ASME Code Case 2684) was selected as one of the promising candidate materials of A-USC boiler tube and pipe for long-term creep strength evaluation and field exposure test. In the present study, to establish the creep damage and life assessment method for Ni based alloy component, long-term creep rupture properties, microstructural stability, and creep damage morphology of HR6W weldment were experimentally investigated. Creep tests of HR6W weldment were conducted at temperature range of 700 to 800°C for durations up to 70,000 hours. Failure behavior of creep void formation and creep crack growth was identified, and damage mechanism of weldment during creep were discussed and characterized. Furthermore, uniaxial interrupted creep tests were carried out, the creep damage evaluation was conducted and life assessment approach was proposed based on the metallographic quantification evaluation of creep void and microstructure evolution. It demonstrated the possibility and validity to evaluate creep damage of Ni based alloy component with creep void and microstructure parameters.

The use of high-nickel superalloys has greatly increased among many industries. This is especially the case for advanced coal-fired boilers, where the latest high temperature designs will require materials capable of withstanding much higher operating temperatures and pressures than current designs. Inconel alloy 740H (UNS N07740) is a new nickel- based alloy that serves as a candidate for steam header pipe and super-heater tubing in coal-fired boilers. Alloy 740H has been shown to be capable of withstanding the extreme operating conditions of an advanced ultra-super-critical (AUSC) boiler, which is the latest boiler design, currently under development. As with all high nickel alloys, welding of alloy 740H can be very challenging, even to an experienced welder. Weldability challenges are compounded when considering that the alloy may be used in steam headers, where critical, thick-section and stub-to-header weld joints are present. This paper is intended to describe the proper procedures developed over years of study that will allow for ASME code quality welds in alloy 740H with matching composition filler metals.

India's current installed power generating capacity is about 225,000 MW, of which about 59% is coal based. It is projected that India would require an installed capacity of over 800,000 MW by 2032. Coal is likely to remain the predominant source of energy in India till the middle of the century. India is also committed to reducing the CO 2 emission intensity of its economy and has drawn up a National Action Plan for Climate Change, which, inter alia, lays emphasis on the deployment of clean coal technologies. With this backdrop, a National Mission for the Development of Advanced Ultra Supercritical Technology has been initiated. The Mission objectives include development of advanced high temperature materials, manufacturing technologies and design of equipment. A corrosion test loop in an existing plant is also proposed. Based on the technology developed, an 800 MW Demonstration A-USC plant will be established. Steam parameters of 310 kg/cm 2 , 710 °C / 720 °C have been selected. Work on selection of materials, manufacture of tubes, welding trials and design of components has been initiated. The paper gives details of India's A-USC program and the progress achieved.

Local vacuum electron beam welding is an advanced manufacturing technology which has been investigated at Sheffield Forgemasters to develop as part of a cost-effective, reliable, agile, and robust manufacturing route for the next generation of civil nuclear reactors in the UK. A dedicated electron beam welding facility at Sheffield Forgemasters has been installed. This includes an x-ray enclosure, 100kW diode electron gun, 100T turntable, and weld parameter development vacuum chamber. A small modular reactor demonstrator vessel has successfully been manufactured with a wall thickness of 180 mm, including indication-free slope-in, steady- state and slope-out welding parameters. Electroslag strip cladding has also been investigated to demonstrate its viability in reactor pressure vessel manufacture. The electro-slag strip cladding method has been shown to produce high quality 60 mm strips on a 2600 mm inner diameter ring.

This study addresses the welding challenges encountered when joining Haynes 282, a heat-resistant superalloy, to 3.5NiCrMoV high-strength low alloy steel (HSLA) for advanced power plant applications, particularly in thick-section components like rotors. The project demonstrated successful thick-section dissimilar metal welding up to 76 mm (3 in.) using two techniques: keyhole tungsten inert gas welding and conventional gas tungsten arc welding with Haynes 282 filler metal. Various groove weld geometries were evaluated, supported by computational weld modeling to predict and minimize weld distortion. The results validate these welding approaches for critical power plant components requiring both high-temperature performance and cost-effectiveness.

This paper investigates creep rupture and damage behaviors of HR6W weldment using full thickness specimen cut from the circumferentially welded pipe. Creep tests were conducted at 750°C for durations up to 8,000 hours, and damage morphology of weldment during creep was characterized. The applicability of several nondestructive detection methods to the creep damage evaluation was discussed. It was found that full thickness specimen was broken at the base metal and main crack was inclined approximately at 45 degrees to the axial direction of the specimen. Times to creep rupture of full thickness specimen were comparable with those of the standard specimen. In addition, a small crack in base metal on the outer surface was first observed at life fraction of 35% by replication. PT can detect the crack in about half of the life. The crack whose length is longer than 3mm can be detected by UT in latter half of the life.

Qualifying welding procedures for repair of components in high temperature service requires careful consideration of factors including identification of the materials involved, existing mechanical properties and service operating parameters such as temperature, pressure and environment. Selection of weld metals to match, under match or overmatch base material as well as direct and indirect consequences on the heat-affected zone also require evaluation. Application of post weld heat treatment and ramifications where dissimilar base materials are involved are discussed plus the necessity of conducting tests at the operating temperatures and conditions where information is not available from the literature. Each of these factors is discussed and examples provided.

Welded joints of Ni-base alloys are often the critical part of components operated under high temperature service conditions. Especially welds in thick-walled structures are susceptible to various crack phenomena. Creep rupture and deformation behavior of different similar welds of Alloy 617B, both circumferential and longitudinal, were determined in many research German projects with the aim to qualify the nickel alloys and its welded joints for the use in highly efficient Advanced Ultra Supercritical (AUSC) power plants. Damage mechanisms and failure behavior have also been investigated within these projects. In order to reduce the welding residual stresses in thick-walled components a post weld heat treatment (PWHT) for Alloy 617B is recommended after welding. This PHWT reduces not only residual stresses but causes changes in the damage mechanisms and failure behavior of welded joints of Alloy 617B. Improving effects of PWHT have been investigated in this study and results of microstructural investigations were correlated with the material behavior.

9-12%Cr martensitic-ferritic steels continue to be developed for target temperatures of 650°C. This paper reviews the performance of two experimental European steels against the performance of the better known grade 92 alloy. It comments on the problem of type IV cracking and the effect of welding variables on cross-weld creep performance. Diode laser cladding (DLC) surfaces, valued in the nuclear industry for their wear resistance, corrosion protection, and oxidation resistance, present unique challenges in surface characterization compared to conventionally machined surfaces. While traditional machined surfaces exhibit predictable, periodic topographies that can be validated through simple linear profile measurements, DLC surfaces feature distinctive metal tracks with central peaks and inter-track troughs, creating a wave-like structure with randomly distributed spherical asperities. This complex topography cannot be adequately characterized by traditional single-trace sampling methods due to significant variations in localized features at peaks and troughs. To address this challenge, this study examines DLC surfaces produced under varying control parameters (laser power, head travel speed, powder feed rate, and track offset) using laser confocal microscopy. Both profile and areal surface measurements are compared to identify the most effective method for characterizing DLC surface structure and quality, providing a foundation for standardized quality assessment in industrial applications.

A trial weld joint of COST F and COST FB2 steels was produced using the GTAW HOT-WIRE method in conditions used in industry for production of welding steam turbine rotors. Conventional long-term creep tests (CCT) to the rupture of this weldment and the base materials were carried out at temperatures ranging from 550 °C to 650 °C in the stress range from 70 to 220 MPa (the longest time to rupture was above 52,000 hours). Creep rupture strength was evaluated using Larson-Miller parameter model. Assessment of microstructure was correlated with the creep strength. Precipitation of Laves phase and structure recovery during creep exposures were the main reasons for the failure which occurred in the heat affected zone of steel COST F. The recently developed simulative accelerated creep testing (ACT) on thermal-mechanical simulator allows the microstructural transformation of creep-resisting materials in a relatively short time to a state resembling that of multiyear application under creep conditions. ACT of samples machined from various positions in the weldment was performed at 600 °C under 100 MPa. Changes in the hardness and the microstructures of the samples, which underwent both types of creep tests, were compared. Small sample creep test (SPCT), another alternative method how to obtain information about the creep properties of materials when only a limited amount of test material is at disposal, were performed. It was shown that the same stress-temperature dependence and relationships are valid in the SPCT as in the CCT. Using a simple load-based conversion factor between the SPCT test and the CCT test with the same time to rupture, the results of both test types can be unified.
