To maximize the mechanical properties of Ni-base superalloys, solution heat treatment is essential to sufficiently homogenize the dendritic segregations formed during solidification. To investigate the homogenization behavior during solution heat treatment, a Ni-base single crystal superalloy, TMS-238, was heat treated under various conditions; temperatures ranging from 1573 to 1613 K for times ranging from 2 to 100 h. After solution heat treatment, the average concentrations of Re, an element that exhibits the highest degree of segregation, in dendrite core and inter-dendritic regions were analyzed. From these results, apparent diffusion constants, D app , were determined based on a proposed homogenization model. Obtained D app values were significantly smaller than the diffusion constant of Re in Ni, strongly suggesting that the apparent diffusion coefficients should be obtained experimentally when using the target alloy.

The microstructures of an advanced Ta-added 9Cr-3Co-2W-Mo steel with increased boron content that has been homogenized at different temperatures were investigated. The chains of coarse W-rich particles were observed in the steel after homogenization at 1150°C for 24 h. These particles remained in the microstructure after normalization and tempering. Such additional dispersion hardening in the initial state of the studied steel decreased the creep rate in transient region. However, the duration of steady state creep and overall creep time was increased in the samples homogenized at 1200°C. Despite of the presence of coarse W-rich particles, the impact toughness of the low-temperature- homogenized steel in the tempered condition was significantly higher than that of the steel homogenized at 1200°C

Carbon Capture and Storage (CCS) has become promising technology to reduce CO 2 emissions. However, as a consequence of CCS installation, the electrical efficiency of coal fired power plant will drop down. This phenomenon requires increase in base efficiency of contemporary power plants. Efficiency of recent generation of power plants is limited mainly by maximum live steam temperature of 620°C. This limitation is driven by maximal allowed working temperatures of modern 9–12% Cr martensitic steels. Live steam temperatures of 750°C are needed to compensate the efficiency loss caused by CCS and achieve a net efficiency of 45%. Increase in the steam temperature up to 750°C requires application of new advanced materials. Precipitation hardened nickel-based superalloys with high creep-rupture strength at elevated temperatures are promising candidates for new generation of steam turbines operating at temperatures up to 750°C. Capability to manufacture full-scale forged rotors and cast turbine casings from nickel-based alloys with sufficient creep-rupture strength at 750°C/105 hours is investigated. Welding of nickel-based alloys in homogeneous or heterogeneous combination with 10% Cr martensitic steel applicable for IP turbine rotors is shown in this paper. Structure and mechanical properties of prepared homogeneous and heterogeneous weld joints are presented.

Three Ni-base wrought alloys with different hardening mechanisms (INCONEL 706, Waspaloy and INCONEL 617) were investigated as candidates for steam turbine rotor applications at temperatures up to 700 °C in respect to their microstructure and microstructural stability. The Nb containing alloy Inconel 706 had a complex microstructure with γ', γ" and η phases which are stable in long term service up to 620 °C. At higher temperatures significant particle coarsening and phase transformation were observed. Waspaloy is hardened by γ' particles and after ageing at 700 °C and higher, it tended to a stable microstructure. Inconel 617 is a solid solution hardened material additionally hardened by homogeneously distributed fine M 23 C 6 carbides. After long term ageing at temperatures of 650 °C to 750 °C the carbides tended to form carbide films along the grain boundaries and at 700 °C to 750 °C γ' precipitated as homogeneously distributed particles with low coarsening during long term service. In order to optimize the candidate alloys Inconel 706 and Waspaloy were modified to the new alloys DT 706 and DT 750. The aspects of modification and first experimental results are reported.

A creep resistant martensitic steel, CPJ7, was developed with an operating temperature approaching 650°C. The design originated from computational modeling for phase stability and precipitate strengthening using fifteen constituent elements. Approximately twenty heats of CPJ7, each weighing ~7 kg, were vacuum induction melted. A computationally optimized heat treatment schedule was developed to homogenize the ingots prior to hot forging and rolling. Overall, wrought and cast versions of CPJ7 present superior creep properties when compared to wrought and cast versions of COST alloys for turbines and wrought and cast versions of P91/92 for boiler applications. For instance, the Larson Miller Parameter curve for CPJ7 at 650°C almost coincides with that of COST E at 620°C. The prolonged creep life was attributed to slowing down the process of the destabilization of the MX and M 23 C 6 precipitates at 650°C. The cast version of CPJ7 also revealed superior mechanical performance, well above commercially available cast 9% Cr martensitic steel or derivatives. The casting process employed slow cooling to simulate the conditions of a thick wall full-size steam turbine casing but utilized a separate homogenization step prior to final normalization and tempering. To advance the development of CPJ7 for commercial applications, a process was used to scale up the production of the alloy using vacuum induction melting (VIM) and electroslag remelting (ESR), and underlined the importance of melt processing control of minor and trace elements in these advanced alloys.

Laves phases are intermetallic phases well known for their excellent strength at high temperatures but also for their pronounced brittleness at low temperatures. Especially in high-alloyed steels, Laves phases were long time regarded as detrimental phases as they were found to embrittle the material. Perusing the more recent literature, it seems the negative opinion about the Laves phases has changed during the last years. It is reported that, if the precipitation morphology is properly controlled, transition metal-based Laves phases can act as effective strengthening phases in heat resistant steels without causing embrittlement. For a targeted materials development, the mechanical properties of pure Laves phases should be known. However, the basic knowledge and understanding of the mechanical behavior of Laves phases is very limited. Here we present an overview of experimental results obtained by micromechanical testing of single-crystalline NbCo 2 Laves phase samples with varying crystal structure, orientation, and composition. For this purpose, diffusion layers with concentration gradients covering the complete homogeneity ranges of the hexagonal C14, cubic C15 and hexagonal C36 NbCo 2 Laves phases were grown by the diffusion couple technique. The hardness and Young's modulus of NbCo 2 were probed by nanoindentation scans along the concentration gradient. Single-phase and single crystalline microcantilevers and micropillars of the NbCo 2 Laves phase with different compositions were cut in the diffusion layers by focused ion beam milling. The fracture toughness and the critical resolved shear stress (CRSS) were measured by in-situ microcantilever bending tests and micropillar compression tests, respectively. The hardness, Young's modulus and CRSS are nearly constant within the extended composition range of the cubic C15 Laves phase, but clearly decrease when the composition approaches the boundaries of the homogeneity range where the C15 structure transforms to the off stoichiometric, hexagonal C36 and C14 structure on the Co-rich and Nb-rich, respectively. In contrast, microcantilever fracture tests do not show this effect but indicate that the fracture toughness is independent of crystal structure and chemical composition of the NbCo 2 Laves phase.

The next generation of materials and assemblies designed to address challenges in power generation, such as molten salt or supercritical carbon dioxide thermal transfer systems, corrosion, creep/fatigue, and higher temperature operation, will likely be highly optimized for their specific performance requirements. This optimization often involves strict control over microstructure, including homogeneity, grain size, texture, and grain boundary phases, as well as precise alloy chemistry and homogeneity. These stringent requirements aim to meet the new demands for bulk mechanical performance and durability. Some advanced materials, like oxide-dispersion strengthened or high-entropy alloys, necessitate specialized synthesis, fabrication, or welding/joining processes. Traditional methods that involve melting and solidifying can compromise the optimized microstructure of these materials, making non-melting synthesis and fabrication methods preferable to preserve their advanced characteristics. This paper presents examples where solid-phase, high-shear processing has produced materials and semi-finished products with superior performance compared to those made using conventional methods. While traditional processing often relies on thermodynamics-driven processes, such as creating precipitate phases through prolonged heat treatment, high-shear processing offers kinetics-driven, non-equilibrium alternatives that can yield high-performance microstructures. Additionally, examples are provided that demonstrate the potential for more cost-effective manufacturing routes due to fewer steps or lower energy requirements. This paper highlights advances in high-shear extrusion processing, including friction extrusion and shear-assisted processing and extrusion, as well as developments in solid-phase welding techniques like friction stir welding for next-generation power plant materials.

The US Advanced Ultra-Supercritical (A-USC) Consortium conducted an extensive program to evaluate available superalloys for use in rotors for steam turbines operating at a nominal temperature of 760 °C (1400 °F). Alloys such as 282, Waspaloy, 740H, 720Li, and 105 were tested in the form of bar supplied from the alloy producers. Ultimately, alloy 282 was down-selected for the turbine rotor based on its combination of creep strength, phase stability, ductility, and fatigue resistance. The next step in development was to produce a full-size rotor forging for testing. A team was established consisting of GE Power (project management and testing), Wyman-Gordon (forging and testing) and Special Metals (melting and billetizing) to pursue the work. A research license to melt the alloy was obtained from Haynes International. The first step of the development was to devise a triple melt (VIM-ESR-VAR) practice to produce 610 mm (24 inch) diameter ingot. Two ingots were made, the first to define the VAR remelting parameters and the second to make the test ingot utilizing optimum conditions. Careful attention was paid to ingot structure to ensure that no solidification segregation occurred. A unique homogenization practice for the alloy was developed by the US Department of Energy (DOE) and National Energy Technology Laboratory (NETL). Billetization was performed on an open die press with three upset and draw stages. This procedure produced an average grain size of ASTM 3. A closed die forging practice was developed based on compressive flow stress data developed by Wyman Gordon Houston for the consortium project. Multiple 18 kg forgings were produced to define the forging parameters that yielded the desired microstructure. The project culminated with a 2.19 metric ton (4830 lb), 1.22 m (48 inch) diameter crack-free pancake forging produced on Wyman Gordon’s 50,000 ton press in Grafton, MA. The forging process produced a disk with an average grain size of ASTM 8 or finer. Forging cut-up, microstructural characterization, and mechanical property testing was performed by GE Power. Fatigue and fracture toughness values of the disk forging exceeded those previously reported for commercially available rolled bar.

A 9% Cr steel containing cobalt and boron, X13CrMoCoVNbNB9-2-1, has been manufactured by electroslag remelting (ESR) to evaluate its performance and to compare its creep strength and microstructure to a forging made from electroslag hot-topping ingot. The evaluation results confirm that it is possible to produce rotor forgings with homogeneous composition and good properties by the ESR process. The results of creep rupture tests up to 5000 h indicate that the creep strength of the forging made from ESR ingot is similar to that of the forging produced by the electroslag hot-topping process. Martensitic lath microstructures with high density dislocations and the precipitations of M 23 C 6 , VX, NbX and M2X are observed after the quality heat treatments at the center portion of both forgings. There is no large difference in the martensitic lath widths, distributions, and sizes of those particles between both trial forgings.

Creep deformation behavior of the T122 type steels with different matrix phases such as α’ (martensite) and α’+δ (martensite and delta-ferrite) at different stress levels has been studied comparing with those of the model steels with the initial microstructures consisting of the various combination of matrices such as ferrite (α), martensite (α’) and austenite (γ), and precipitates such as MX and M 23 C 6 . The heterogeneous creep deformation is found to be pronounced at lower stress level in the steel with a dual phase matrix of α’+δ, resulting in a complex sigmoidal nature in the creep rupture life. The creep deformation process of the steel with the dual phase matrix is similar to that of the model steel with the α phase matrix which exhibits a typical heterogeneous creep deformation and the early transition to the acceleration creep at a very small creep strain. Such a heterogeneous creep deformation is much pronounced along the interfaces between the soft δ ferrite and the hard martensite (α’) phases, and has a viscous nature in creep deformation which was first identified in P91 steel. It is concluded that the homogeneous microstructure is a key for achieving the long-term creep strength in the advanced ferritic steels at elevated temperatures over 600°C.

The current feasibility study investigates the use of an alternative manufacturing method, powder metallurgy and hot isostatic processing (PM/HIP), to produce high quality, and potentially less expensive components for power generation applications. Creep strength of Grade 91 steels has been reviewed and allowable stress of the steels has been revised several times. Allowable stress regulated in ASME Boiler and Pressure Vessel Code of the steels with thickness of 3 inches and above was reduced in 1993, based on the re-evaluation with long-term creep rupture data collected from around the world. After steam leakage from long seam weld of hot reheat pipe made from Grade 122 steel in 2004, creep rupture strength of the creep strength enhanced ferritic (CSEF) steels has been reviewed by means of region splitting method in consideration of 50% of 0.2% offset yield stress (half yield) at the temperature, in the committee sponsored by the Ministry of Economy, Trade and Industry (METI) of Japanese Government. Allowable stresses in the Japanese technical standard of Grade 91 steels have been reduced in 2007 according to the above review. In 2010, additional long-term creep rupture data of the CSEF steels has been collected and the re-evaluation of creep rupture strength of the steels has been conducted by the committee supported by the Federation of Electric Power Companies of Japan, and reduction of allowable stress has been repeated in 2014. Regardless of the previous revision, additional reduction of the allowable stress of Grade 91 steels has been proposed by the review conducted in 2015 by the same committee as 2010. Further reduction of creep rupture strength of Grade 91 steels has been caused mainly by the additional creep rupture data of the low strength materials. A remaining of segregation of alloying elements has been revealed as one of the causes of lowered creep rupture strength. Improvement in creep strength may be expected by reducing segregation, since diffusional phenomena at the elevated temperatures is promoted by concentration gradient due to segregation which increases driving force of diffusion. It has been expected, consequently, that the creep strength and allowable stress of Grade 91 steels can be increased by proper process of fabrication to obtain a homogenized material free from undue segregation.

Development of steels used in the power generation industry for the production of boilers characterized by supercritical parameters poses new challenges. The introduction of new combinations of alloying agents aimed at obtaining the best possible mechanical properties, including creep resistance, affects the weldability of new steels. Each of the latter has to undergo many tests, particularly as regards bending and welding, in order to enable the development of technologies ensuring failure-free production and assembly of boiler systems. Martensitic steels containing 9% Cr, used in the manufacturing of steam superheaters, are characterized by excellent creep resistance and, at the same time, low oxidation resistance at a temperature in excess of 600°C. In turn, steels with a 12% Cr content, i.e., VM12-SHC or X20CrMoV12-1 are characterized by significantly higher oxidation resistance but accompanied by lower strength at higher temperatures, which translates to their limited application in the production of boilers operating at the most top parameters.X20CrMoV12-1 was withdrawn from most of the power plants, and VM12-SHC was supposed to replace it, but unfortunately, it failed in regards to creep properties. To fulfill the gap a new creep strength-enhanced ferritic steel for service in supercritical and ultra-supercritical boiler applications was developed by Tenaris and it is designated as Thor115 (Tenaris High Oxidation Resistance). This paper covers the experience gained during the first steps of fabrication, which includes cold bending and welding of homogenous joints.

Modified 9Cr-1Mo steel (ASTM Gr.91) is widely used in components of fossil fueled power plants around the world today. This grade of steel has however been shown to exhibit significant variations in creep life and creep ductility, which has led to premature in-service failures. The aim of this work is to define potential metallurgical risk factors that lead to this variation in performance. To achieve this, a set of creep test samples that represent a wide range in this variation of creep behavior in this steel grade have been studied in detail. As a first stage in this characterization the macro-scale chemical homogeneity of the materials were mapped using micro-XRF. Understanding the segregation behavior also allows quantification of microstructural parameters in both segregated and non-segregated areas enabling the variations to be determined. For example this showed a significant increase in the number per unit area of Laves phase particles in high compared with low Mo content areas. To study the effect of MX particles on segregation a methodology combining SEM and TEM was employed. This involved chemically mapping the larger V containing particles using EDS in the SEM in segregated and unsegregated areas and then comparing the results to site-specific TEM analysis. This analysis showed that although the average size of the V containing samples is in the expected 0-50 nm size range, these particles in some samples had a wide size distribution range, which significantly overlaps with the M 23 C 6 size distribution range. This together with the segregation characteristics has important implications for determining meaningful quantitative microstructural data from these microstructurally complex materials.

Inconel 740H is one of the most promising candidate Ni-base superalloys for the main steam pipe of 700 °C advanced ultra-supercritical (A-USC) coal-fired power plants. After processing and welding in manufacturing plant in solution-annealed state, large components was commonly suggested to have an extra aging treatment at 800 °C for 16 h, in order to obtain homogeneous γ′ precipitates. In this present work, creep tests and microstructure analyses were conducted on Inconel 740H pipe specimens under two different heat treatments to verify the necessity of aging process. Here we show that aging treatment has limited effect on the creep rupture life of Inconel 740H pipe. Both in grain interiors and along grain boundaries, crept specimens under two different heat treatments have the same precipitates. But the shape and distribution of γ′ in solution annealed sample is not as regular as the aged ones. Our results provide the underlying insight that aging treatment is not so necessary for the straight pipes if the on-site condition was hard to control. But for both groups of specimens, a small amount of h particles and some banded like M 23 C 6 were emerged during creep, which would be harmful to mechanical properties for the long run.

A 10%Cr martensitic steel for rotor applications, COST FB2, was used in 620°C steam turbines for about four years in China. In order to increase the unit efficiency to 50% of the coal-fired power plant, an advanced 630°C steam turbine developed by DongFang Turbine Co., Ltd will be put into operation in 2021. A three-ton middle-scale prototype turbine rotor forging (3387FC1) was developed and evaluated through the collaborative work of DongFang Turbine and the Japan Steel Works (JSW) using JMATR, a high-performance heat-resistant steel developed by JSW. Test results for the prototype rotor, including homogeneity of chemical composition, ultrasonic tests, mechanical properties, and long-term creep behaviors, and microstructure, are presented and discussed.

The present study presents a detailed investigation on the evolution of the microstructure during welding on virgin and long-term service exposed (creep aged 1 = 535°C; 16.1 MPa; 156 kh and creep aged 2 = 555°C; 17.0 MPa; 130 kh) 12% Cr (X20CrMoV11-1) martensitic steel. This study was carried out in order to understand the impact of welding on prior creep exposed Tempered martensite ferritic (TMF) steel and to explain the preferential failure of weldments in the fine grained heat affected zone (FGHAZ) of the creep aged material side instead of the new material side. Gleeble simulation (Tp = 980°C; heating rate = 200 °C/s; holding time = 4 seconds) of the FGHAZ was performed on the materials to create homogeneous microstructures for the investigation. Quantitative microstructural investigations were conducted on the parent plate and simulated FGHAZ materials using advanced electron microscopy to quantify: a) voids, b) dislocation density, c) sub-grains, and d) precipitates (M 23 C 6 , MX, Laves, Z-phase) in the materials. Semi-automated image analysis was performed using the image analysis software MIPARTM. The pre-existing creep voids in the creep aged parent material and the large M 23 C 6 carbides (Ø > 300 nm) in the FGHAZ after welding are proposed as the main microstructural contributions that could accelerate Type IV failure on the creep aged side of TMF steel weldments.

Interstitial carbon (C) in β-Ti, α-Ti, α 2 -Ti 3 Al and γ-TiAl phases present in the γ-TiAl alloys with and without substitutional elements (M: transition element) is quantitatively analyzed using soft X-ray emission spectroscopy (SXES), in order to reveal the effect of solute carbon on the phase equilibria. SXES for carbon analysis was used and the peak intensity of the second reflection of carbon Kα is analyzed using the fully homogenized sample having different C content under the optimum condition to make the accurate calibration curves. The obtained calibration curve is in an accuracy of ± 0.07 at. % C. In all heat treated alloys, no carbide is observed. In Ti-Al binary system, the α+γ phase region shifts toward higher Ti side, and the volume fraction of γ phase increases slightly with the carbon addition. In all system, carbon preferentially partitions into the α phase, followed by less partitioning in the γ and β phases in order. The carbon content in the β phase remains unchanged of almost 0.05 at. % regardless of carbon addition in Ti-Al-V system and the partition coefficient of carbon between the α and γ phases becomes larger in Ti-Al-V system than that in TiAl binary system.

So-called Ni base dual two-phase intermetallic alloys are composed of primary Ni 3 Al (L1 2 ) phase precipitates among eutectoid microstructures consisting of the Ni 3 Al and Ni 3 V (D0 22 ) phases. In this article, microstructural refinement of an alloy with a nominal composition of Ni 75 Al 10 V 15 (in at.%) was attempted by various heat treatment processes. When the alloy was continuously cooled down after solution treatment, fine and cuboidal Ni 3 Al precipitates were developed by rapid cooling while coarse, rounded and coalesced Ni 3 Al precipitates were developed by slow cooling. When the alloy was isothermally annealed at temperatures above the eutectoid temperature, the morphology of the Ni 3 Al precipitates changed from fine and cuboidal one to large and rounded one with increase in annealing time. When the alloy was annealed at temperatures below the eutectoid temperature, the Ni 3 Al precipitates were grown keeping cuboidal morphology. The morphological change from the cuboidal to rounded Ni 3 Al precipitates was induced by the transition from the growth driven by elastic interaction energy between the precipitate and matrix to that by the surface energy of the precipitate. Fine and cuboidal Ni 3 Al precipitates generally resulted in high hardness.

Modern polycrystalline Ni-base superalloys for advanced gas turbine engines have been a key component that has contributed to technological advances in propulsion and power generation. As advanced turbine engine designs are beginning to necessitate the use of materials with temperature and strength capabilities beyond those exhibited by existing materials, new alloying concepts are required to replace conventional Ni-base superalloys with conventional γ-γ’ microstructures. The phase stability of various high Nb content Ni-base superalloys exhibiting γ-γ’-δ -η microstructures have been the subject of a number of recent investigations due to their promising physical and mechanical properties at elevated temperatures. Although high overall alloying levels of Nb, Ta and Ti are desirable for promoting high temperature strength in γ-γ’ Ni-base superalloys, excessive levels of these elements induce the formation of δ and η phases. The morphology, formation, and composition of precipitate phases in a number of experimental alloys spanning a broad range of compositions were explored to devise compositional relationships that can be used to predict the microstructural phase stability and facilitate the design of Ni-base superalloys.
