Through inner wall oxidation scale thickness measurement, sampling tests and installation of wall temperature measuring device in the boiler, the equivalent wall temperature and its distribution of secondary high temperature reheater tube were estimated and verified, and the temperature field distribution of tube platen which is of single peak distribution in the direction vertical to tube platen and an apparent lower temperature distribution covered by the smoke shield at the side of boiler wall were both obtained. For the middlemost 10CrMo910, the wall temperature of individual tube was getting close to 600°C. Afterwards material state and residual creep life of tube platen were estimated and calculated. The results of estimate and calculation show that the tube platen in the middle is not suitable for further service due to its degraded material states and lower antioxidant ability. Thus with consideration of distribution characteristics of temperature field, parts of tube platens in the middle are proposed to be replaced with T91 tubes. Furthermore, to avoid onsite heat treatment, 10CrMo910 tube covered by the smoke shield in the boiler was reserved, and a small piece of 10CrMo910 tube was welded at the inlet and outlet ends respectively in the manufactory.

Along with rapid development of thermal power industry in mainland China, problems in metal materials of fossil power units also change quickly. Through efforts, problems such as bursting due to steam side oxide scale exfoliation and blocking of boiler tubes, and finned tube weld cracking of low alloy steel water wall have been solved basically or greatly alleviated. However, with rapid promotion of capacity and parameters of fossil power units, some problems still occur occasionally or have not been properly solved, such as weld cracks of larger-dimension thick-wall components, and water wall high temperature corrosion after low-nitrogen combustion retrofitting.

The spalling of oxide scales at the steam side of superheater and reheater of ultra-supercritical unit is increasingly serious, which threatens the safe and economic operation of the boiler. However, no effective monitoring method is proposed to provide an on-line real-time detection on the spalling of oxide scales. This paper proposes an on-line magnetic non-destructive testing method for oxide granules. The oxide scale-vapor sample from the main steam pipeline forms liquid-solid two-phase flow after the temperature and pressure reduction, and the oxide granules are separated by a separator and piled in the austenitic pipe. According to the difference of the magnetic features of the oxide scales and the austenitic pipe, the oxide granule accumulation height can be detected through the spatial gradient variations of the magnetic induction. The laboratory test results show that the oxide scale accumulation can be accurately calculated according to the spatial gradient changes around the magnetized oxide granules, with the detection error not exceeding 2%.

High temperature regions in the upper sections of the advanced ultrasupercritical (AUSC) boilers are exposed to temperatures higher than traditional supercritical (SC) boilers and require high strength materials. Use of modified 9-12% Cr materials such as T91 and T92, while meeting the strength requirements, are still under research stage for large-scale fabrication of the membrane walls for several reasons, such as required post weld heat treatment PWHT (ASME Code) or hardness limits on as-welded structures (European codes). The main objective of this paper is to explore alternate tubing materials that do not require a PWHT in the high temperature sections of the AUSC boiler membrane walls. Composite bimetallic tubing with high strength cladding, applied by weld overlay or co-extrusion that may meet the requirement of high operating temperature and high overall strength, is addressed through an alternate design criterion. Bimetallic tubes can replace the single metal tubes made from 9-12% Cr materials. The bimetallic tube is assumed to be fabricated from Grade 23 steel (base tubes) with Alloy 617 overlaid. The alternate design method is based on an iterative analytical solution for the through-wall heat transfer and stresses in a composite tube with temperatures and strength variations of both the materials considered in detail. A number of different analyses were performed using the proposed analytical approach, methodology verified through benchmark solutions and then applied to the membrane wall configurations.

Most effective method to increase the boiler efficiency and decrease emissions is to increase the steam temperature of modern coal-fired power plants. Diffusion bonding is a key manufacturing process for nucleation applications including compact heat exchangers. Accurately predicting the alloy's behavior during the diffusion bonding process presents challenges, primarily due to the intricate interplay of microstructural evolution and physical processes such as compressive loading, temperature history, and component migration. The current study develops a phase-field model designed to simulate the diffusion bonding in 316H stainless steel, a material with exceptional high-temperature strength, corrosion resistance and suitability to high-pressure conditions. Our model incorporates a multi-phase, multi-component framework that aligns the experimental observations with the grain growth and heterogeneous nucleation, where arbitrary external compressive load and temperature history are considered. The simulations focus on grain nucleation, growth, and microstructure evolutions across diffusion bonding line under a variety of temperature profiles, mechanical loads, and surface roughness conditions, mirroring experimental setups. Our model predicts consistent simulation results with experiments in terms of the grain size and distribution near the bonding area, offering a better understanding of the diffusion bonding mechanism and the manufacturing process for building reliable compact heat exchangers.

The inspection and evaluation of defects in the welds of P92 high temperature reheater header with a diameter of about 1000mm and a wall thickness of about 100 mm have been done by means of hardness test, nondestructive testing on the surface, ultrasonic testing, metallographic and component sampling. By analyzing the results of on-site test and samples removed from the component, it is found that cracks existing in the welds are hydrogen induced delayed cracks. During the welding process and post-heating treatment (hydrogen bake-out), dehydrogenation was insufficient. This fact, combined with welding residual stresses resulted in the observed hydrogen induced cracking.

During commissioning of recently built modern, and highly efficient coal-fired power plants, cracks were detected after very short time of operation within the welds of membrane walls made from alloy T24. The root cause analysis revealed transgranular and mostly intergranular cracks adjacent to the heat affected zone beside weld joints. At that time, the degradation mechanism was rather unclear, which led to an extended root cause analysis for clarification of these failures. The environmentally assisted cracking behavior of alloy T24 in oxygenated high-temperature water was determined by an experimental test program. Hereby, the cracking of 2½% chromium steel T24 and 1% chromium steel T12 were determined in high-temperature water depending on the effect of water chemistry parameters such as dissolved oxygen content, pH, and temperature, but also with respect to the mechanical load component by residual stresses and the microstructure. The results clearly show that the cracking of this low-alloy steel in oxygenated high-temperature water is driven by the dissolved oxygen content and the breakdown of the passive corrosion protective oxide scale on the specimens by mechanical degradation of the oxide scale as fracture due to straining. The results give further evidence that a reduction of the residual stresses by a stress relief heat treatment of the boiler in combination with the strict compliance of the limits for dissolved oxygen content in the feed water according to water chemistry standards are effective countermeasures to prevent environmentally assisted cracking of T24 membrane wall butt welds during plastic strain transients.

Sanicro 25 material is approved for use in pressure vessels and boilers according ASME code case 2752, 2753 and VdTUV blatt 555. It shows higher creep rupture strength than any other austenitic stainless steels available today. It is a material for superheater and reheaters, enabling higher steam parameters of up to about 650 °C steam (ie about max 700 °C metal) without the need for expensive nickel based alloys. The aim of the present study is the investigation of the steam oxidation resistance of the Sanicro 25. The long term test was conducted in the temperature range 600 -750 °C up to 20 000 hours. The morphology of the oxide scale and the microstructure of the bulk material were investigated. In addition, the effect of surface finish and pressure on the steam oxidation were also studied.

High efficiency in power generation is not only desirable because of economical reasons but also for enhanced environmental performance meaning reduced quantity of forming ash and emissions. In modern medium to large size plants, improvements require supercritical steam values. Furthermore, in future there will be an increasing share of renewables, such as wind and solar power, which will enhance the fluctuation of supply with the consequence that other power sources will have to compensate by operating in a more demanding cyclic or ramping mode. The next generation plant will need to operate at higher temperatures and pressure cycles coupled with demanding hot corrosion and oxidation environments. Such an operation will significantly influence the performance of materials used for boilers and heat exchanger components by accelerating oxidation rates and lowering mechanical properties like creep resistance. The paper discusses the oxidation behaviour of San25, 800H and alloy 263 in supercritical water at temperatures 650 and 700 °C at 250 bar, and compares the changes of mechanical properties of materials at these temperatures.

Two materials with different purity of 2.25Cr-1Mo steel thick weld joint were prepared and creep rupture behavior was investigated by large sized specimens. For high purity material, two types of challenging heat treatment was tried to modify the original microstructural conditions. Weld joints were made and large sized creep test specimens were machined. Creep tests were performed at 903K, 40MPa. Specimen made from low purity material fractured at fine grained heat affected zone (FGHAZ) and showed so-called Type IV cracking. On the other hand, specimen made from high purity material showed maximum creep damage at weld metal. In the case of specimens applied challenging heat treatment, remarkably high ductility were observed at fracture. Regarding 2.25Cr-1Mo steel, it was confirmed that the suppression of Type IV cracking had been basically achieved by past improvement on purity level. At the same time, improvement of heat treatment condition was found to have further effect. Because of improved creep properties of high purity material, properties of weld metal had rose up to be the next issue to be examined. At least, taking care on layout design of weld beads to avoid creating wide spread fine grained portion is desired.

The formation of periodically arrayed rows of very fine Fe 2 Hf Laves phase particles was recently found in 9 wt. % chromium ferritic matrix through interphase precipitation along a reaction path of δ-ferrite → γ-austenite + Fe 2 Hf with a subsequent phase transformation of the γ phase into the α-ferrite phase. One of the problems on the formation of the fine Laves phase dispersion is a poor heat treatability; the interphase precipitation (δ-Fe→γ-Fe+Fe 2 Hf) is competitive with the precipitation of Laves phase from the δ phase in the eutectoid-type reaction pathway (δ→δ+Fe 2 Hf). In the present work, the effect of supersaturation on the precipitation of Laves phase from δ phase (δ→δ+Fe 2 Hf) and the δ→γ transformation in the reaction pathway was investigated by changing the Hf and Cr contents. The results obtained suggest that it is effective to have a high supersaturation for the precipitation of Laves phase and an adequately high supersaturation for the δ→γ transformation at the same time in order to widen the window of the interphase precipitation

Starting in 2010 a new generation of coal fired power plants in Europe operating at a steam temperature of up 620°C was commissioned. During that commissioning process many cracks occurred in welds of T24 material which was extensively used as membrane wall material in nearly all of the new boilers. The cracks were caused by stress corrosion cracking (SCC) only occurring in the areas of the wall being in contact to high temperature water during operation. The question which step of the commissioning process really caused the cracking was not answered completely even several years after the damage occurred. To answer this question and to define parameters which will lead to cracking in high temperature water many tests were conducted. Generally it was found that slow tensile tests in controlled environment are well suited to get information about materials SCC sensitivity in the laboratory. In the present paper, first the influence of the cracking of welded T24 material in acidic environment containing well-defined amounts of H2S is investigated to address the question if a chemical cleaning process prior to the testing might lead to hydrogen induced SCC. As a second step, cracking behaviour in high temperature water is being investigated. Here the influence of the temperature, the oxygen concentration of the water, the deformation speed of the sample, the heat treatment and the condition of the material on the SCC is analysed.

The power industry has been faced with continued challenges around decarbonization and additive manufacturing (AM) has recently seen increased use over the last decade. The use of AM has led to significant design changes in components to improve the overall efficiency of gas turbines and more recently, hot-section components have been fabricated using AM nickel-base superalloys, which have shown substantial benefits. This paper will discuss and summarize extensive studies led by EPRI in a novel AM nickel-base superalloy (ABD·900-AM). A comprehensive high temperature creep testing study including >67,000 hours of creep data concluded that ABD-900AM shows improved properties compared to similar ~35% volume fraction gamma prime strengthened nickel-base superalloys fabricated using additive methods. Several different creep mechanisms were identified and various factors influencing high temperature behavior, such as grain size, orientation, processing method, heat treatment, carbide structure, chemistry and porosity were explored. Additional studies on the printability, recyclability of powder, wide range of process parameters and several other factors have also been studied and results are summarized. A summary on the alloy -by-design approach and accelerated material acceptance of ABD-900AM through extensive testing and characterization is further discussed. Numerous field studies and examples of field use cases in ABD-900AM are also evaluated to showcase industry adoption of ABD-900AM.

Main steam control valves are crucial components in power plants, as they are the final elements in the steam piping system before the steam enters the turbine. If any parts of these valves become damaged, they can severely harm the steam turbines. Recently, power plants have been required to operate under cyclical loading, which increases the risk of cracks in the control valve seats. This is due to the different rates of expansion between the Stellite surface and the underlying Grade 91 steel surface when exposed to high temperatures. To ensure a reliable power supply, power plants cannot afford long downtimes, making on-site service essential. This paper presents an on-site technique for post-weld heat treatment (PWHT) of Stellite seats. By using a heating pad arrangement and an induction heater, the required PWHT temperature of 740°C, as specified in the welding specification procedure (WPS), can be achieved. This method allows for on-site valve seat repair and can be applied to other power plants as well.

Advanced Ultra-Super-Critical (A-USC) technology is one of the remarkable technologies being developed to reduce CO 2 emissions. The 700°C class A-USC steam turbine project was launched in 2008 to contribute to substantial reductions in CO 2 emissions and major Japanese manufacturers of boilers and turbines joined forces with research institutes to bring the project to reality. The use of Ni-base alloys is necessary for high temperature component of 700°C class AUSC steam turbine, and which is required increasing in size of Ni-base casting alloys to apply inner casing, valve body, nozzle block and so on. Therefore, trial production and verification test of Step block (weight: 1.7 ton) with actual component thickness 100-300mm were firstly performed to investigate basic casting material properties in this study. As candidate alloy, alloy 617 was chosen from a commercially available Ni-base alloy, from the viewpoint of large component castability and balance of mechanical properties stability at 700°C use. Microstructure test, high temperature mechanical test and long-term heating test of each thickness part specimen were carried out and good creep rupture strength was obtained. Next, the nozzle block of alloy 617 was manufactured for the trial casting of the actual machine mock-up component with complex shape (weight: 1.2 ton). For a comparison, alloy 625 was cast at the same time. Both castings of alloy 617 and alloy 625 were able to manufacture without a remarkable defect. Detailed comparisons to microstructures and mechanical properties are included in this paper.

Steam turbine is one of the critical equipments in coal-fired power plants, steel P91 is a common material of its control valves. CoCr-based hardfacing on valve seats can resist long time exposure to water vapor with high temperature, thermal fatigue and solid particles erosion under high pressure. However, these hardfacing can crack and disbond during operation, which generates high risks for turbine systems and power plants. This article discussed the failure reasons of CoCr-based hardfacing, and introduced a method and practical experience of on-site repairing steam turbine valve seats with laser cladding NiCr coating.

A new alloy design concept for creep- and corrosion-resistant, fully ferritic alloys was proposed for high-temperature structural applications in current/future fossil-fired power plants. The alloys, based on the Fe-30Cr-3Al (in weight percent) system with minor alloying additions of Nb, W, Si, Zr and/or Y, were designed for corrosion resistance though high Cr content, steam oxidation resistance through alumina-scale formation, and high-temperature creep performance through fine particle dispersion of Fe 2 (Nb,W)-type Laves phase in the BCC-Fe matrix. Theses alloys are targeted for use in harsh environments such as combustion and/or steam containing atmospheres at 700°C or greater. The alloys, consisting of Fe-30Cr-3Al-1Nb-6W with minor alloying additions, exhibited a successful combination of oxidation, corrosion, and creep resistances comparable or superior to those of commercially available heat resistant austenitic stainless steels. An optimized thermo-mechanical treatment combined with selected minor alloying additions resulted in a refined grain structure with high thermal stability even at 1200°C, which improved room-temperature ductility without sacrificing the creep performance. The mechanism of grain refinement in the alloy system is discussed.

Diffusion bonded compact heat exchangers have exceptionally high heat transfer efficiency and might significantly improve the performance and reduce the cost of supercritical carbon-dioxide Brayton cycle power plants using high temperature heat sources, like high temperature nuclear reactors and concentrating solar power plants. While these heat exchangers have an excellent service history for lower temperature applications, considerable uncertainty remains on the performance of diffusion bonded material operating in the creep regime. This paper describes a microstructural modeling framework to explore the plausible mechanisms that may explain the reduced creep ductility and strength of diffusion bonded material, compared to wrought material. The crystal plasticity finite element method (CPFEM) is used to study factors affecting bond strength in polycrystals mimicking diffusion bonded microstructures. Additionally, the phase field method is also employed to simulate the grain growth and recrystallization at the bond line to model the bonding process and CPFEM is used to predict the resulting material performance to connect processing parameters to the expected creep life and ductility of the material, and to study potential means to improve the structural reliability of the material and the resulting components by optimizing the material processing parameters.

The powder metallurgy (P/M) process has been applied to a high strength turbine disk alloy. It is known that P/M alloys show characteristic microstructures such as prior powder boundaries (PPB) compared to microstructures of conventional cast and wrought (CW) alloys. High temperature tensile tests were conducted on CW and P/M processed alloy720Li in order to reveal the effect of temperature and strain rate on deformation behavior and to demonstrate the effect of microstructure derived from P/M process on deformability. The fracture mode of the P/M material changed from grain interior fracture to fracture around large PPB with an increment of strain rate. In addition, samples ruptured at higher temperature showed grain boundary fracture regardless of strain rate. On the other hand, the CW material showed good deformability with chisel point fracture in the entire temperature and strain rate condition range. In the P/M material, melting of grain boundaries occurred at super solvus temperature conditions. Large PPB acts as nucleation site of voids at higher strain rate conditions. Precipitation strengthening by γ’ phase degrades deformability at sub solvus temperature conditions. However, deformability near the solvus temperature and low strain rate condition in as HIPed P/M material increased with fine grain size distribution in spite of the presence of large grains resulting from PPB.
