Austenitic stainless steels have been used for boiler tubes in power plants. Since austenitic stainless steels are superior to ferritic steels in high temperature strength and steam oxidation resistance, austenitic stainless steel tubes are used in high temperature parts in boilers. Dissimilar welded joints of austenitic steel and ferritic steel are found in the transition regions between high and low temperature parts. In dissimilar welded parts, there is a large difference in the coefficient of thermal expansion between austenitic and ferritic steel, and thus, thermal stress and strain will occur when the temperature changes. Therefore, the dissimilar welded parts require high durability against the repetition of the thermal stresses. SUPER304H (18Cr-9Ni-3Cu-Nb-N) is an austenitic stainless steel that recently has been used for boiler tubes in power plants. In this study, thermal fatigue properties of a dissimilar welded part of SUPER304H were investigated by conducting thermal fatigue tests and finite element analyses. The test sample was a dissimilar welded tube of SUPER304H and T91 (9Cr-1Mo-V-Nb), which is a typical ferritic heat resistant boiler steel.

Current state-of-the-art coal-fired supercritical steam power plants operate with high-pressure turbine inlet steam temperatures close to 600°C. The best of the recently developed and commercialized advanced 9-12Cr martensitic-ferritic steels may allow prolonged use at temperatures to about 620°C, but such steels are probably close to their inherent upper temperature limit. Further increase in the temperature capability of advanced steam turbines will certainly require the use of Ni-based superalloys and system redesign, as seen in the European programs that are pioneering advanced power plants capable of operating with 700°C steam. The U.S. Department of Energy (DOE) has recently undertaken a concerted effort to qualify ultra-supercritical boiler tubing and piping alloys for 720/760°C steam for increased efficiency and reduced emissions. It is, therefore, necessary to develop the corresponding USC steam turbine, also capable of reliable operation at such conditions. This paper summarizes a preliminary assessment made by the Oak Ridge National Laboratory (ORNL) and the National Energy Technology Laboratory (NETL) of materials needed for ultra-supercritical (USC) steam turbines, balancing both technical and business considerations. These efforts have addressed an expanded portfolio of alloys, that includes austenitic stainless steels and alloys, in addition to various Ni-based superalloys for critical turbine components. Preliminary input from utilities indicates that cost-effective improvements in performance and efficiency that do not sacrifice durability and reliability are prime considerations for any advanced steam turbine technology.

Erosion from solid and liquid particles in gas turbine and steam turbine compressors degrades efficiency, increasing downtime and operating costs. Conventional erosion-resistant coatings have temperature and durability limitations. Under an Electric Power Research Institute (EPRI) project, ultra-hard nano-coatings (~40 microns thick) were developed using Plasma Enhanced Magnetron Sputtering (PEMS). In Phase I, various coatings—including TiSiCN nanocomposites, stellite variants, TiN monolayers, and multi-layered Ti-TiN and Ti-TiSiCN—were deposited on turbine alloys (Ti-6Al-4V, 17-4 PH, Custom-450, and Type 403 stainless steel) for screening. Unlike conventional deposition methods (APS, LPPS, CVD, PVD), PEMS employs high-current-density plasma and heavy ion bombardment for superior adhesion and microstructure density. A novel approach using trimethylsilane gas successfully produced TiSiCN nanocomposites. Stellite coatings showed no erosion improvement and were discontinued, but other hard coatings demonstrated exceptional erosion resistance—up to 25 times better than uncoated substrates and 20 times better than traditional nitride coatings. This paper details the deposition process, coating properties, adhesion tests, and characterization via SEM-EDS, XRD, nanoindentation, and sand erosion tests.

In the late 1980s, the domestic utility industry experienced failures in dissimilar metal welds (DMWs) between low-alloy ferritic tubing and austenitic tubing in superheaters and reheaters. Extensive research by EPRI identified that nickel-based filler metals significantly improved service life compared to 309 SS filler metals. Additionally, optimized joint geometries and increased weld metal reinforcement were found to further enhance durability. A new nickel-based filler metal was developed with thermal expansion properties similar to the low-alloy base metal, along with a low chromium content designed to minimize the carbon-denuded zone. However, this filler metal was never commercialized due to its tendency to microfissure, which resulted in a shorter-than-expected service life. This paper explores further investigations into the microfissuring of this filler metal and examines long-term testing to assess its suitability for high-temperature applications.

The next generation of materials and assemblies designed to address challenges in power generation, such as molten salt or supercritical carbon dioxide thermal transfer systems, corrosion, creep/fatigue, and higher temperature operation, will likely be highly optimized for their specific performance requirements. This optimization often involves strict control over microstructure, including homogeneity, grain size, texture, and grain boundary phases, as well as precise alloy chemistry and homogeneity. These stringent requirements aim to meet the new demands for bulk mechanical performance and durability. Some advanced materials, like oxide-dispersion strengthened or high-entropy alloys, necessitate specialized synthesis, fabrication, or welding/joining processes. Traditional methods that involve melting and solidifying can compromise the optimized microstructure of these materials, making non-melting synthesis and fabrication methods preferable to preserve their advanced characteristics. This paper presents examples where solid-phase, high-shear processing has produced materials and semi-finished products with superior performance compared to those made using conventional methods. While traditional processing often relies on thermodynamics-driven processes, such as creating precipitate phases through prolonged heat treatment, high-shear processing offers kinetics-driven, non-equilibrium alternatives that can yield high-performance microstructures. Additionally, examples are provided that demonstrate the potential for more cost-effective manufacturing routes due to fewer steps or lower energy requirements. This paper highlights advances in high-shear extrusion processing, including friction extrusion and shear-assisted processing and extrusion, as well as developments in solid-phase welding techniques like friction stir welding for next-generation power plant materials.

Gas turbine blades are operated in a high temperature and a high pressure. In order to cope with that harsh condition, the blades are made of Nickel based superalloys which show excellent performance in such environment. Manufacturers of the blades usually provide the standards for the blade inspection and replacement. According to their guide, the blades are replaced after 3 times of operations and 2 times of refurbishments. Howsoever, purchase the new blades is always costly and burdensome to the power plant owners hence, the assessment of the blade lifespan and the rejuvenation of the degraded blades are indeed crucial to them. In this study, the optimal rejuvenation conditions for gas turbine blades were derived and verified. In addition to that, the creep durability was evaluated based on the actual blade inspection interval. LCF tests have been carried out on the rejuvenated blade and the result was compared with the fatigue life of the new blades. In order to secure the safety of the rejuvenated blade during operation, a heat flow analysis was performed to simulate the operating conditions of the gas turbine during operation, and the main stress and strain areas were investigated through the analysis results. And then LCF and creep considering the actual operating conditions were evaluated. The calculated life of fatigue and creep life is compared to the hot gas path inspection interval. For the rejuvenated blades, the creep life and the LCF interval were reviewed based on the temperature, stress, and strain acquired by computational analysis. The creep life was calculated as 59,363 hours by LMP curve, and the LCF was calculated as 2,560 cycles by the Manson Coffin graph.

Abradability, erosion and steam oxidation tests were conducted on commercial and experimental abradable coatings in order to evaluate their suitability for applications in steam turbines. Steam oxidation tests were carried out on free-standing top coat samples as well as coating systems consisting of a bond and an abradable top coat. Mapping of the abradability performance under widely varied seal strip incursion conditions was carried out for a candidate abradable coating that showed good steam oxidation performance in combination with good erosion resistance. The abradability tests were carried out on a specially designed test rig at elevated temperatures. The steam oxidation analysis combined with the abradability mapping results provide a potentially improved seal coating system that can be integrated into existing steam turbine designs for various seal locations. Such design integration is easily achieved and can be applied to steam turbine components that are sprayed in dedicated coating shops or even at the site of final turbine assembly.

Over the past two decades there has been considerable interest in the development of coatings with finer microstructures approaching nanometer scale because these coatings are more resistant to high-temperature oxidation and corrosion than their counterpart conventional coatings. Long-term cyclic oxidation behavior of nanocrystalline FeCrNiAl and NiCrAl coatings were evaluated at different temperatures and the results showed that ultra-fine grain structure promoted selective oxidation of Al during thermal exposure. The protective Al2O3 scale formed on these coatings with Al content as low as 3 wt.% and exhibited excellent spallation resistance during thermal cycling. The nanocrystalline NiCrAl coating showed significantly higher oxidation resistance compared to the conventional plasma sprayed NiCoCrAlY and PWA 286 coatings. However, the Al content in the nanocrystalline coatings was consumed in relatively short time due to inward and outward diffusion of Al. Variation of oxide-scale spallation resistance during thermal cycling and the rate of Al consumption between the nanocrystalline and plasma sprayed coatings are compared.

In order to meet the 2010-2020 DOE Fossil Energy goals for Advanced Power Systems, future oxy-fuel and hydrogen-fired turbines will need to be operated at higher temperatures for extended periods of time, in environments that contain substantially higher moisture concentrations in comparison to current commercial natural gas-fired turbines. Development of modified or advanced material systems, combined with aerothermal concepts are currently being addressed in order to achieve successful operation of these land-based engines. To support the advanced turbine technology development, the National Energy Technology Laboratory (NETL) has initiated a research program effort in collaboration with the University of Pittsburgh (UPitt), and West Virginia University (WVU), working in conjunction with commercial material and coating suppliers as Howmet International and Coatings for Industry (CFI), and test facilities as Westinghouse Plasma Corporation (WPC) and Praxair, to develop advanced material and aerothermal technologies for use in future oxy-fuel and hydrogen-fired turbine applications. Our program efforts and recent results are presented.

Diffusion aluminide coatings have been evaluated as a strategy for improving the oxidation resistance of austenitic and ferritic-martensitic (FM) steels, particularly in the presence of steam or water vapor. The objective was to evaluate the strengths and weaknesses of these coatings and quantify their performance and lifetime. Long-term diffusion and oxidation experiments were conducted to study the behavior of various model diffusion coatings and produce a better data set for lifetime predictions. The key findings are that (1) thin coatings (<50μm) with relatively low Al contents appear to be more effective because they avoid high thermal expansion intermetallic phases and have less strain energy to nucleate a crack; and (2) the low Al reservoir in a thin coating and the loss of Al due to interdiffusion are not problematic because the low service temperatures of FM steels (<600°C) and, for austenitic steels at higher temperatures, the phase boundary between the ferritic coating-austenitic substrate inhibits Al interdiffusion. Unresolved issues center on the effect of the coating on the mechanical properties of the substrate including the reaction of N in the alloy with Al.

The long-term performance of superheater super 304h tube during the normal service of an ultra-supercritical 1000mw thermal power unit was tracked and analyzed, and the metallographic structure and performance of the original tube sample and tubes after 23,400h, 56,000h, 64,000 h, 70,000 h and 80,000 h service were tested. The results show that the tensile strength, yield strength and post-break elongation meet the requirements of ASME SA213 S30432 after long-term service, but the impact toughness decreases significantly. The metallographic organization is composed of the original complete austenite structure and gradually changes to the austenite + twin + second phase precipitates. With the extension of time, the number of second phases of coarseness in the crystal and the crystal boundary increases, and the degree of chain distribution increases. The precipitation phase on the grain boundary is dominated by M 23 C 6 , and there are several mx phases dominated by NbC and densely distributed copper phases in the crystal. The service environment produces a high magnetic equivalent and magnetic induction of the material, the reason is that there are strips of martensite on both sides of the grain boundary, and the number of martensite increases with the length of service.

An international initiative is underway to develop the first standardized high-temperature solid particle erosion test method for steam turbine applications, addressing limitations of the current room-temperature ASTM G76 standard. Led by EPRI, this program involves laboratories from seven countries in a “Round Robin” testing program, aiming to establish consistent testing procedures for evaluating erosion resistance of materials used in Ultra Supercritical (USC) and advanced USC turbines. The proposed standard will use Type 410 stainless steel tested at 30 and 90-degree impingement angles with 50-micron alumina particles at 200 m/s, both at room temperature and 600°C, providing more relevant conditions for current and next-generation steam turbine applications.

Due to their excellent high temperature oxidation resistance, utilities worldwide are adopting advanced austenitic stainless steels (A-ASS) for critical plant components, such as heat exchangers, as they aim to achieve higher operating conditions. However, challenges may be encountered in developing life assessment and life management strategies for such components. This is because conventional methods used for life assessment, such as measuring steam side oxide scale thickness in ferritic and conventional austenitic material to predict tube metal temperature, may not be successfully applied to A-ASS. In such instances, tracking the formation and evolution of microstructural features during service, may offer a possible method to predict the temperature of these steels. For such metallurgy based lifing strategy to be successful, it is essential to develop a good understanding of microstructure evolution in these steels. In this work one heat of Super 304H, that has been creep tested at 600°C, 650°C and 700°C, with applied stress ranging from 110 to 340 MPa, is characterized using a combination of advanced characterization tools and image analysis methods. The amount of sigma phase formed at the gauge and grip sections of the samples is quantified and the methodology used to quantify this phase is presented. From the results, a time-temperature-transformation diagram for sigma formation is developed.

Traditional laboratory steam experiments are conducted at ambient pressure with water of variable chemistry. In order to better understand the effect of steam pressure and water chemistry, a new recirculating, controlled chemistry water loop with a 650°C autoclave was constructed. The initial experiments included two different water chemistries at 550° and 650°C. Two 500-h cycles were performed using oxygenated (OT, pH ~9 and ~100 ppb O 2 ) or all-volatile treated (AVT, pH ~9 and <10 ppb O 2 ) water conditions at each temperature. Coupons exposed included Fe-(9-11)%Cr and conventional and advanced austenitic steels as well as shot peened type 304H stainless steel. Compared to ambient steam exposures, the oxides formed after 1,000 h were similar in thickness for each of the alloy classes but appeared to have a different microstructure, particularly for the outer Fe-rich layer. An initial attempt was made to quantify the scale adhesion in the two environments.

An innovative additively manufactured gradient composite transition joint (AM-GCTJ) has been designed to join dissimilar metals, to address the pressing issue of premature failure observed in conventional dissimilar metal welds (DMWs) when subjected to increased cyclic operating conditions of fossil fuel power plants. The transition design, guided by computational modeling, developed a gradient composite material distribution, facilitating a smooth transition in material volume fraction and physical properties between different alloys. This innovative design seeks to alleviate structural challenges arising from distinct material properties, including high thermal stress and potential cracking issues resulting from the thermal expansion mismatch typically observed in conventional DMWs. In this study, we investigated the creep properties of transition joints comprising Grade 91 steel and 304 stainless steel through a combination of simulations and creep testing experiments. The implementation of a gradient composite design in the plate transition joint resulted in a significant enhancement of creep resistance when compared to the baseline conventional DMW. For instance, the creep rupture life of the transition joint was improved by > 400% in a wide range of temperature and stress testing conditions. Meanwhile, the failure location shifted to the base material of Grade 91 steel. Such enhancement can be primarily attributed to the strong mechanical constraint facilitated by the gradient composite design, which effectively reduced the stresses on the less creep-resistant alloy in the transition zone. Beyond examining plate joints, it is crucial to assess the deformation response of tubular transition joints under pressure loading and transient temperature conditions to substantiate and demonstrate the effectiveness of the design. The simulation results affirm that the tubular transition joint demonstrates superior resistance compared to its counterpart DMW when subjected to multiaxial stresses in tubular structures. In addition, optimization of the transition joint’s geometry dimensions has been conducted to diminish the accumulated deformation and enhance the service life. Lastly, the scalability and potential of the innovative transition joints for large-diameter pipe applications are addressed.

Because of the problems experienced with steam-side oxidation in commercial power plants, there has been continuing interest in better understanding the steam oxidation behavior of creep strength enhanced ferritic steels such as grades 23, 24 and 91 as well as 300-series stainless steels such as 347H and 304H. Analysis of field-exposed tubes has provided information on the oxidation reaction products but relatively few specimens are available and there is limited information about the kinetics. Specimens have included tube sections with a shot peened surface, a treatment that is now widely used for austenitic boiler tubes. To complement this information, additional laboratory studies have been conducted in 1bar steam at 600°-650°C on coupons cut from conventional and shot-peened tubing. Exposures of 1-15 kh provide some information on the steam oxidation kinetics for the various alloys classes. While shot-peened type 304H retained its beneficial effect on oxidation resistance past 10,000 h at 600° and 625°C, the benefit appeared to decline after similar exposures at 650°C.

High-pressure valves and fittings used in coal-fired 600/625 °C power plants are hardfaced for protection against wear and corrosion and to provide optimum sealing of the guides and seats. Stellite 6 and Stellite 21 are often used for hardfacing, which is carried out by build-up welding, usually in several layers. The valve materials are generally heat-resistant steels such as 10CrMo9-10 (1.7380), X20CrMoV1 (1.4922), or Grade 91 / Grade 92 (1.4903 / 1.4901). In recent years, cracks or delaminations have frequently occurred within the hardfaced layer. The influence of cycling operation is not well understood. Other essential factors are the chemical composition of the base material and of the filler metal; especially in terms of the resulting iron dilution during the deposition of the welding overlays. The research project was initiated to investigate the crack and delamination behavior and to understand the involved damage mechanisms. Thermostatic and cyclic exposure tests have shown that cracking is favored by the formation of brittle phases due to iron dilution from the substrate material during the manufacturing process. Recommendations for the welding process of hardfaced sealing surfaces of fittings were derived from the investigation results.

Enhanced life assessment methods contribute to the long-term operation of high-temperature components by reducing technical risks and increasing economic benefits. This study investigates creep-fatigue behavior under multi-stage loading, including cold start, warm start, and hot start cycles, as seen in medium-loaded power plants. During hold times, creep and stress relaxation accelerate crack initiation. Creep-fatigue life can be estimated using a modified damage accumulation rule that incorporates the fatigue fraction rule for fatigue damage and the life fraction rule for creep damage while accounting for mean stress effects, internal stress, and creep-fatigue interaction. In addition to generating advanced creep, fatigue, and creep-fatigue data, scatter band analyses are necessary to establish design curves and lower-bound properties. To improve life prediction methods, further advancements in deformation and lifetime modeling are essential. Verification requires complex experiments under variable creep conditions and multi-stage creep-fatigue interactions. A key challenge remains the development of methods to translate uniaxial material properties to multiaxial loading scenarios. Additionally, this study introduces a constitutive material model, implemented as a user subroutine for finite element applications, to simulate start-up and shut-down phases of components. Material parameter identification has been achieved using neural networks.

Advanced UltraSupercritical (A-USC) Steam fossil power plants will operate at steam temperatures up to 760°C, which will require the use of Ni-based superalloys for steam boiler/superheater and turbine systems. In 2008, the Oak Ridge National Laboratory (ORNL) and the National Engineering Technology Laboratory/Albany (NETL/Albany) collaborated to make and test castings of Ni-based superalloys, which were previously only commercially available in wrought form. These cast Ni-based based alloys are envisioned for the steam turbine casing, but they may also be applicable to other large components that connect the steam supply to the steam turbine. ORNL and NETL/Albany have produced small vacuum castings of HR 282, Nimonic 105, Inconel 740, and alloy 263, which are precipitation-hardened Ni-based superalloys, as well as solid-solution superalloys such as alloys 625, 617 and 230. The initial alloy screening included tensile and creep-testing at 800°C to determine which alloys are best suited for the steam turbine casing application at 760°C. HR 282 has the best combination of high-temperature strength and ductility, making it a good candidate for the cast-casing application. Cast and wrought versions of HR 282 have similar creep-rupture strength, based on the limited data available to-date. Detailed comparisons to the other alloys and microstructures are included in this paper.

The advancement of additive manufacturing (AM) technology has heightened interest in producing components from nickel-based superalloys for high-temperature applications; however, developing high gamma prime (γ’) strengthened alloys suitable for AM at temperatures of 1000°C or higher poses significant challenges due to their “non-weldable” nature. Traditional compositions intended for casting or wrought processes are often unsuitable for AM due to their rapid heating and cooling cycles, leading to performance compromises. This study introduces ABD-1000AM, a novel high gamma prime Ni-based superalloy designed using the Alloys-by-Design computational approach to excel in AM applications at elevated temperatures. Tailored for AM, particularly powder bed fusion, ABD-1000AM demonstrates exceptional processing capability and high-temperature mechanical and environmental performance at 1000°C. The study discusses the alloy design approach, highlighting the optimization of key performance parameters, composition, and process-microstructure-performance relationships to achieve ABD-1000AM’s unique combination of processability and creep resistance. Insights from ABD-1000AM’s development inform future directions for superalloy development in complex AM components.
