Thick-walled valves, steam chests, and casings suffer service damage from thermal stresses due to the significant through-thickness temperature gradients that occur during operating transients. Fatigue is the primary damage mechanism, but recent examination of turbine casings has revealed extensive sub-surface creep cavitation. The low primary stress levels for these components are unlikely to cause creep damage, so detailed inelastic analysis was performed to understand the complex stress state that evolves in these components. This illustrates that fatigue cycles can cause elevated stresses during steady operation that cause creep damage. This paper will explore a case study for a 1CrMoV turbine casing where the stress-strain history during operating transients will be related to damage in samples from the turbine casing. This will also highlight how service affects the mechanical properties of 1CrMoV, highlighting the need for service- exposed property data to perform mechanical integrity assessments. Finally, the consequences for repair of damage will be discussed, illustrating how analysis can guide volume of material for excavation and selection of weld filler metal to maximize the life of the repair. This, in turn, will identify opportunities for future weld repair research and material property data development.

A failure of the upper casing of the circulation pump led to a big damage in the PP Staudinger unit 5 on 12th of May 2014. According to the §18(2) BetrSichV an extensive root cause analysis (RCA) was started. From the beginning on different lines of activities were initiated to handle the situation with the required diligence. Decisions were made, taking into account safety regulations, possibility of repair and best practice engineering. Following the board decision to repair the unit 5, a lot of detailed work was done. All of the performed work packages were linked in different timelines and needed to meet in the key points. Consequently it was a challenge to achieve the agreed date of unit 5 restart on 15th of January 2015. The unit restart on the targeted date was a proof of the excellent collaboration between all involved parties. The presentation gives a summarizing overview about the damage, the main results of the RCA and the repair activities.

In a European ultra-supercritical (USC) power station repaired reheater bundle tubes made out of 25% Chromium stainless steels developed stress relief damages at the tube-to-tube butt welds, leading to leakages after only 8.500 hours of operation. Laboratory investigations of the leakages revealed common features of stress relief cracking (SRC) such as highly localized intergranular cracking in the heat affected zone (HAZ) near the fusion line, creep void formation at the crack tip and around the crack. At that time no other SRC damages were known for the employed 25% Chromium stainless steel boiler tubes. This article briefly describes the SRC damage found on the repaired reheater bundle tubes. It further provides insight on the several laboratory tests employed to assess the SRC behavior of welded joints of different creep resistant stainless steels. Among the selected test methods were Slow-Strain-Rate-Tests (SSRT), static 3-point bending tests derived from the Van Wortel approach and component tests. The results provided by the described tests methods have shown that the SRC behavior of a given material combination must be assessed by different techniques. This is especially the case for the evaluation of potential countermeasures and for the determination of the service conditions leading to the highest susceptibility.

CrMoV cast steels are widely utilized for steam turbine and valve casings, and are subjected to operating and loading conditions which can promote damage mechanisms such as thermal fatigue, creep, erosion, etc. These components are subjected to variable, and sometimes severe conditions because of flexible operation. Therefore, there is a growing need for weld repair techniques including those which do not mandate post weld heat treatment (PWHT), e.g. so-called ‘temper bead’ weld repair. In this study, a simulated weld repair was performed using a temper bead technique. The maximum hardness in the heat affected zone (HAZ) CrMoV steel was ≤400HV. The integrity of the repair methodology was investigated using destructive testing, including hardness mapping, Charpy impact tests, tensile tests, low cycle fatigue and cross-weld creep, and the microstructure was assessed using light optical microscopy and scanning electron microscopy (SEM).

In today’s market place power generation plants throughout the world have been trying to reduce their operating costs by extending the service life of their critical machines such as steam turbines and gas turbines beyond the design life criteria. The key ingredient in plant life extension is remaining life assessment technology. This paper will outline remaining life procedures which will incorporate the defect tolerant design concepts applied to the various damage mechanisms such as creep, fatigue, creep-fatigue and stress corrosion cracking. Also other embrittlement mechanisms will also be discussed and how they will influence the life or operation of the component. Application of weld repairs to critical components such as rotors and steam chest casings will be highlighted and how defect tolerant design concept is applied for the repair procedure and the acceptance standard of the nondestructive testing applied. Also highlighted will be various destructive tests such as stress relaxation tests (SRT) which measures creep strength and constant displacement rate test (CDRT) which evaluates fracture resistance or notch ductility. Also shown will be actual life extension examples applied to steam turbine components and weld repairs. In flexible operation with increased number of startup, shutdown, and load fluctuations, thermal fatigue damage is exacerbated along with existing creep damage in power plant pipe and pressure vessels. Recently, cracks were found in the start-up vent pipe branching from the reheat steam pipe within a heat recovery steam generator(HRSG) of J-class gas turbine, occurring in the P92 base material and repair welds. This pipe has been used at the power plant for about 10 years. Microstructural analysis of the cross-section indicated that the cracks were primarily due to thermal fatigue, growing within the grains without changing direction along the grain boundaries. To identify the damage mechanism and evaluate the remaining life, temperature and strain monitoring were taken from the damaged piping during startup and normal operation.

This work describes the repair procedure conducted on the High Pressure/Intermediate Pressure (HP/IP) and generator rotors of a 180 MW steam turbine General Electric (GE) - STAG207FA type D11 installed at La Sierra Thermoelectric Power Plant in Puerto Nare, Colombia. A lubricant supply failure at base load caused severe adhesive damage to the shafts in the bearing support areas and a permanent 3.5 mm bow at the HP/IP rotor mid span section, which required a complex intervention. The repair process began with the identification of the rotors manufacturing material through in-situ metallographic replicas, handheld XRF analysis and surface hardness measurements. Volumetric manual Gas Tungsten Arc Welding (GTAW) welding reconstruction of cracked areas followed by a surface overlay using GTAW and Plasma Arc Welding (PAW) welding processes were applied with a modular mechanized system, where a stress relief treatment through vibration was implemented with the help of computational simulations carried out to determine the fundamental frequencies of the rotors. Geometric correction of the HP/IP rotor mid span section was achieved thanks to the excitation of the rotor at some fundamental frequencies defined by the dynamic modeling and the use of heat treatment blankets at specific locations as well. Finally, after machining and polishing procedures, the power unit resumed operation eleven months after the failure and remains in service to the present date.

The Creep Strength Enhanced Ferritic steel grade 91 is widely used for both retrofit applications and primary construction on high temperature power plant. Although to date most structural integrity issues with this material have been associated with welds, as the operating hours of these plants accumulate, there will be a growing need for remanent creep life assessment of the base material. Arguably this is already the case for aberrant grade 91 material entering service in an incorrectly heat treated condition. In these circumstances the strength may fall below the normally accepted lower bound of the creep strength range and some indication of actual strength may be required. One strategy to address potential base material failure is to use small scale sampling of individual components, followed by small scale creep testing, to investigate the current creep strength present. The data can be compared with the equivalent data produced for well characterised material known to be at the lower bound of the creep strength range. This paper describes a methodology for using the impression creep data obtained to provide both creep strength ranking and an estimate of absolute creep strength for individual grade 91 components. This will enable appropriate judgements to be made by plant operators on repair/run decisions. For those components remaining in service, it allows for the weakest items to be given priority for early re-inspection at future outages. The ultimate goal is to identify base material creep damage development at as early a stage as possible and well in advance of failure in service.

Main steam control valves are crucial components in power plants, as they are the final elements in the steam piping system before the steam enters the turbine. If any parts of these valves become damaged, they can severely harm the steam turbines. Recently, power plants have been required to operate under cyclical loading, which increases the risk of cracks in the control valve seats. This is due to the different rates of expansion between the Stellite surface and the underlying Grade 91 steel surface when exposed to high temperatures. To ensure a reliable power supply, power plants cannot afford long downtimes, making on-site service essential. This paper presents an on-site technique for post-weld heat treatment (PWHT) of Stellite seats. By using a heating pad arrangement and an induction heater, the required PWHT temperature of 740°C, as specified in the welding specification procedure (WPS), can be achieved. This method allows for on-site valve seat repair and can be applied to other power plants as well.

Recently, single-phase flow accelerated corrosion (FAC) has been found extensively in Thailand, especially in single shaft combined cycle power plant heat recovery steam generators, the design of which are compact and cannot be easily accessed for service. This takes at least one week for repairing and costs at least half a million dollar per shutdown. In this paper, the investigation of the single-phase FAC in a high-pressure economizer of a combined cycle power plant is demonstrated. Water chemical parameters such as pH and dissolved oxygen are reviewed, the process simulation of the power plant is performed to capture risk areas for the FAC. A computational fluid dynamics study of the flow is done to understand the flow behavior in the damaged tubes next to an inlet header. Some modifications such as flow distributor installation and tube sleeve installation were performed for short-term solutions. Moreover, new economizer headers are designed with low alloy material to mitigate the problem. The installation process of the newly fabricated headers is finally described. The findings in this paper serve as a guideline for FAC risk assessment, FAC investigation and mitigation, and service in compact heat recovery steam generators.

Gas turbine blades made from nickel-based superalloys, valued for their high temperature stability and creep resistance, undergo various forms of microstructural degradation during extended service at elevated temperatures that can ultimately lead to blade failure. To extend blade and turbine rotor life, Sulzer has developed evaluation and rejuvenation processes that include microstructural assessment and stress rupture testing of specimens from service-exposed blades. While stress rupture testing presents certain limitations and challenges in evaluating material condition, Sulzer has successfully rejuvenated hundreds of gas turbine blade sets across multiple superalloy types, including GTD 111, IN 738 LC, and U 500, demonstrating the effectiveness of heat treatment rejuvenation in improving microstructure and mechanical properties of service-degraded components.

The time-dependent behavior of 9Cr creep strength enhanced ferritic (CSEF) steels has long fixated on the creep life recorded in uniaxial constant load creep tests. This focus is a consequence of the need to develop stress allowable values for use in the design by formulae approach of rules for new construction. The use of these simple rules is justified in part by the assumption that the alloys used will invariably demonstrate high creep ductility. There appears to be little awareness regarding the implication(s) that creep ductility has on structural performance when mechanical or metallurgical notches (e.g., welds) are present in the component design or fabricated component. This reduced awareness regarding the role of ductility is largely because low alloy CrMo steels used for very many years typically were creep ductile. This paper focuses on the structural response from selected tests that have been commissioned or executed by EPRI over the last decade. The results of these tests demonstrate unambiguously the importance that creep ductility has on long-term, time-dependent behavior. This is the second part of a two-part paper; Part I reviewed the selected tests and discussed them from a mechanical perspective. The association of performance with specific microstructural features is briefly reviewed in this paper and the remaining gaps are highlighted for consideration among the international community.

This research compares creep crack growth behavior of two heats of creep strength enhanced ferritic (CSEF) steel, grade 91. These heats represent extremes of creep damage susceptibility, one heat exhibiting low creep ductility and the other high creep ductility. Creep crack growth tests were performed with compact tension specimens and were monitored with direct current potential drop and optical surface measurements. Load line displacement was measured throughout the duration of the tests. Specimens were sectioned, mounted, and analyzed using optical and scanning electron microscopy to assess the presence of oxidation, micro-cracking, creep damage, and void density. Tests were performed over a range of initial stress intensities on the low ductility material to investigate the impact of creep ductility. Metallurgical evidence and test data for each crack growth test was assessed to evaluate crack growth behavior linked to creep crack growth parameter (C*) and stress/creep damage distribution in the vicinity of the crack.

Qualifying welding procedures for repair of components in high temperature service requires careful consideration of factors including identification of the materials involved, existing mechanical properties and service operating parameters such as temperature, pressure and environment. Selection of weld metals to match, under match or overmatch base material as well as direct and indirect consequences on the heat-affected zone also require evaluation. Application of post weld heat treatment and ramifications where dissimilar base materials are involved are discussed plus the necessity of conducting tests at the operating temperatures and conditions where information is not available from the literature. Each of these factors is discussed and examples provided.

Coke drums experience failures in through-wall cracking throughout their operating life, resulting from low cycle fatigue. Coke drums are typically fabricated from Chrome Moly (CrMo) steels. This study was performed on P4 (1.25Cr-0.5Mo) base material using ER70S-B2L and Alloy 625 (ERNiCrMo-3) filler materials. Specimens were welded with the temper-bead/controlled deposition welding technique. The weld processes used were HP-GTAW, GMAW and SMAW. The fatigue performance, HAZ hardness and toughness of the weld samples was evaluated. The HP-GTAW welds exhibited an order of magnitude improvement in fatigue performance when compared to the other weld processes using ER70S-B2L filler material. The HP-GTAW welds also exhibited improved HAZ hardness and toughness when compared to the other weld processes. This presentation will introduce the HP-GTAW process, its features, and benefits and where it is applied in Coke drum repair welding. Comparative test results of the different weld processes for fatigue performance, HAZ tempering, and toughness will also be presented.

This study examines the corrosion resistance of additively manufactured 316L stainless steel (SS) for nuclear applications across three environments: pressurized water reactor primary water (PWR PW), hot concentrated nitric acid, and seawater. Wire-feed laser additive manufacturing (WLAM) specimens showed oxidation behavior similar to wrought 316L SS in PWR PW, though stress corrosion cracking (SCC) susceptibility varied with heat treatment. In nitric acid testing, laser powder bed fusion (L-PBF) specimens demonstrated superior corrosion resistance compared to conventional SS, primarily due to improved intergranular corrosion resistance resulting from cleaner feedstock powder and rapid solidification rates that minimized grain boundary segregation. Laser metal deposition (LMD) repair studies in seawater environments successfully produced dense, crack-free repairs with good metallurgical bonding that matched the substrate’s mechanical properties while maintaining corrosion resistance. These results emphasize the importance of corrosion testing for additively manufactured components and understanding how their unique microstructures affect performance.

This focus is a consequence of the need to develop stress allowable values for use in the design by formulae approach of rules for new construction. The use of simple Design by Formula rules is justified in part by the assumption that the alloys used will invariably demonstrate high creep ductility. There appears to be little awareness regarding the implication(s) that creep ductility has on structural performance when mechanical or metallurgical notches (e.g., welds) are present in the component design or fabricated component. This reduced awareness regarding the role of ductility is largely because low alloy CrMo steels used for very many years typically were creep ductile. This paper focuses on the structural response from selected tests that have been commissioned or executed by EPRI over the last decade. The results of these tests demonstrate unambiguously the importance that creep ductility has on long-term, time-dependent behavior. The metallurgical findings from the selected tests are the focus of the Part II paper. The association of performance with notch geometry, weld strength, and other potential contributing factors will be highlighted with a primary objective of informing the reader of the variability, and heat-specific behavior that is observed among this class of alloys widely used in modern thermal fleet components and systems.

This paper presents three recent example cases of cracking in Grade 91 steel welds in longer-term service in high temperature steam piping systems: two girth butt welds and one trunnion attachment weld. All the cases were in larger diameter hot reheat piping, with the service exposure of the welds ranging from approximately 85,000 to 150,000 hours. Cracking in all cases occurred by creep damage (cavitation and microcracking) in the partially transformed heat-affected zone (PTZ, aka Type IV zone) in the base metal adjacent to the welds. The location and morphology of the cracking are presented for each case along with operating conditions and potential contributors to the cracking, such as system loading, base metal chemical composition, and base metal microstructure.

Xcel Energy’s Comanche Unit 3 experienced widespread cracking of T23 membrane wall tubes within the evaporator section, initially occurring during the boiler construction phase, primarily at shop and field tube butt welds. The majority of the tube cracking was attributed to stress-corrosion cracking (SCC), and a lesser number of fabrication-related hydrogen induced cracking (HIC), weld solidification cracking, and brittle cracking within tube swage sections were also experienced. Hundreds of tubes were replaced prior to Unit commissioning, due to both actual tube leaks and those replaced due to weldment cracking and other identified weld defects during radiographic testing. Elevated stress levels and material susceptibility (i.e. hardness in the as-welded condition) were considered the critical factors in the tube cracking.
