Fossil fuels continue to be the primary source of energy in the U.S and worldwide. In order to improve the efficiency of fossil power plants, advanced structural materials need to be developed and deployed to meet the need of high temperature creep resistance and corrosion resistance. Examples include creep strength enhanced ferritic (CSEF) steels, austenitic stainless steels, nickel-based superalloys, and oxide dispersion strengthened alloys. Welding is extensively used in construction of fossil power plants. The performance of the weld region can be critical to the safe and economical operation of fossil power plants. Degradations in performance such as reduced creep strength and premature failure in the weld region (e.g. Type IV failure in ferritic steels) are examples of longstanding welding and weldability problems for boiler and other components. In the past, extensive studies have been carried out to characterize the different microstructures in different regions of a weld, and to a certain extent, to establish the correlations between the microstructure and the creep strength. However, the metallurgical or microstructural induced local stress/strain variations have been seldom quantified. In addition, it has been long recognized that, due to the sharp microstructure and property gradients in the weld and HAZ, the standard creep testing procedure for the base metal can produce erroneous results when used for weld testing.

This paper summarizes recent efforts to improve creep performance in Grade 91 (Mod. 9Cr-1Mo, ASTM A387) steel weldments via non-standard heat treatments prior to welding. Such heat treatments offer a potential solution for minimizing Type IV failures in creep strength enhanced ferritic (CSEF) steels. A lower temperature tempering (LTT, 650°C) of the 9Cr steels prior to gas tungsten arc welding (GTAW) resulted in improved creep-rupture life at 650°C compared to the samples tempered at a standard condition (HTT, 760°C) before welding. From detailed characterization of precipitation kinetics in the heat affected zone, it was hypothesized that M 23 C 6 carbides in the fine-grain heat-affected zone (FGHAZ) in the LTT sample were fully dissolved, resulting in re-precipitation of strengthening carbides during post weld heat treatment (PWHT). This was not the case in the HTT sample since M 23 C 6 in the FGHAZ was only partially dissolved prior to welding, which caused coarsening of existing M 23 C 6 after PWHT and premature creep failure in the FGHAZ. However, it was also found that the LTT raised the ductile-brittle transition temperature above room temperature (RT). Two different thermo-mechanical treatments (TMTs); two-step tempering and aus-forging/aus-aging, of the modified 9Cr-1Mo steels were attempted, in order to control the balance between creep properties and RT ductility, through control of precipitation kinetics of the M 23 C 6 carbides and/or MX carbo-nitrides. The hardness map of the TMT samples after GTAW and PWHT were evaluated.

Grade 91 steel has been widely utilized in power plants over the last 20 years. Its specification worldwide has dramatically increased since the acceptance of Code Case 1943 for this material in 1983. Recent evaluation of a combination of ex-service Grade 91 steel components and virgin material has provided a unique opportunity to independently assess the performance of a combination of base metal and weldments. This approach has been grounded in the fundamental objective of linking metallurgical risk factors in Grade 91 steel to the cross-weld creep performance. Establishing critical risk factors in 9Cr steels is regarded as a key consideration in the integration of a meaningful life management strategy for these complex steels. The potential metallurgical risk factors in Grade 91 steel have been fundamentally divided into factors which affect strength, ductility or both. In this study, two heats of ex-service Grade 91 steel which exhibit dramatic differences in strength and ductility have been evaluated in the ex-service condition and re-heat treated to establish a relevant set of strength:ductility variables. This set of variables includes [strength:ductility]: low:low, medium:low, low:high and medium:high. The influence of these strength:ductility variables were investigated for feature type cross-weld creep tests to better evaluate the influence of the initial base material condition on cross-weld creep performance.

By utilizing computational thermodynamics in a Design of Experiments approach, it was possible to design and manufacture nickel-base superalloys that are strengthened by the eta phase (Ni3Ti), and that contain no gamma prime (Ni3Al,Ti). The compositions are similar to NIMONIC 263, and should be cost-effective, and have more stable microstructures. By varying the aging temperature, the precipitates took on either cellular or Widmanstätten morphologies. The Widmanstätten-based microstructure is thermally stable at high temperatures, and was found to have superior ductility, so development efforts were focused on that microstructure. High temperature tensile test and creep test results indicated that the performance of the new alloys was competitive with NIMONIC 263. SEM and TEM microscopy were utilized to determine the deformation mechanisms during creep.

In wrought nickel-base alloys used at elevated temperatures for extended periods of time, it is commonly observed that unwanted phases may nucleate and grow. One such phase is the eta phase, based on Ni 3 Ti, which is a plate-shaped precipitate that nucleates at the grain boundaries and grows at the expense of the strengthening gamma prime phase. In order to study the effects of eta phase on creep performance, Alloy 263 was modified to contain 3 different microstructures: standard (contains gamma prime); aged (contains gamma prime and eta); and modified (contains only eta and no gamma prime). These microstructures were then creep tested in the range of 973-1123 K (700-850°C). An extensive test matrix revealed that the eta-only modified alloy had creep rupture strengths within 10% of the standard alloy even though this alloy had no strengthening gamma prime precipitates. It also exhibited superior creep ductility. A preliminary test matrix on the aged material containing eta and gamma prime prior to the creep tests revealed that the performance of this microstructure was generally between that of the standard alloy (best) and the eta-only alloy (worst). The aged material exhibited far superior creep ductility. These results suggest that the presence of the eta phase may not be deleterious to creep ductility, and in fact, may enhance it.

Ferritic 9-12 wt.% chromium steels are commonly used for thick-walled high-temperature components in thermal power plants, but they face two major limitations in high-temperature service. Firstly, a reduction in creep strength occurs after approximately 10,000 hours at service temperatures around 600°C, due to the dissolution of finely dispersed V-rich nitrides and the precipitation of coarse particles of the modified Z-phase, [(Cr,V,Nb)N]. Secondly, welded joints of nearly all ferritic steel grades are prone to premature creep failures in the fine-grained heat-affected zone, known as Type IV cracking, which results from a strength loss of up to 50% compared to the base material. This study describes the development of a 9Cr3W3CoVNb steel with added boron and controlled nitrogen content. Preliminary creep testing results up to 24,000 hours at 650°C show a significant improvement in creep strength compared to established ferritic 9Cr grades like P91 and P92, attributed to a reduced driving force for the precipitation of modified Z-phase particles. Crosswelds of the new 9Cr3W3CoVNbBN steel also demonstrate improved creep behavior at 650°C, with creep rupture strength comparable to the mean base material creep strength of the best commercially available grade P92.

9-12%Cr martensitic-ferritic steels continue to be developed for target temperatures of 650°C. This paper reviews the performance of two experimental European steels against the performance of the better known grade 92 alloy. It comments on the problem of type IV cracking and the effect of welding variables on cross-weld creep performance. Inconel alloy 740/740H (ASME Code Case 2702) is an age-hardenable nickel-based alloy designed for advanced ultrasupercritical (A-USC) steam boiler components (superheaters, reheaters, piping, etc.). In this work, creep testing, beyond 40,000 hours was conducted a series of alloy 740 heats of varying product form, chemistry, and grain size. Long-term creep-rupture strength was found to be weakly dependent on grain size. Analysis of the time-to-rupture data was conducted to ensure long-term strength projections and development of ASME stress allowables. Testing was also conducted on welded joints in alloy 740 with different filler metal and heat-treatment combinations. This analysis shows the current weld strength reduction factor of 30% (Weld Strength Factor of 0.70) mandated by ASME Code Case 2702 is appropriate for 740 filler metal but other options exist to improve strength. Based on these results, it was found that alloy 740 has the highest strength and temperature capability of all the potential A-USC alloys available today.

More efficient, sustainable, flexible and cost-effective energy technologies are strongly needed to fulfil the new challenges of the German “Energiewende”. For a reduction of consumed primary resources higher efficiency steam cycles with increased operating parameters, pressure and temperature, are mandatory. Hence, advanced materials are needed. The present study focuses on stainless, high strength, ferritic (non-martensitic) steel grades, regarding thermal treatment effects on particle evolution. The heat treatment includes variations, e.g. a two phase pre heat treatment. Effects of the treatment were analysed and connected to creep performance. Experiments at differently heat treated materials show promising improvement of creep performance. These results can be linked to the stability and evolution of strengthening Laves phase particles.

This study evaluates the elevated temperature mechanical performance of 316H stainless steel produced using directed energy deposition (DED) additive manufacturing (AM) from three separate collaborative research programs focused on understanding how AM variables affect creep performance. By combining these studies, a critical assessment of variables was possible including the DED AM method (laser powder and gas metal arc wire), laser power, sample orientation relative to build orientation, chemical composition, and post-processing heat treatment. Detailed microstructure characterization was used to supplement creep and chemistry results to provide insights into potential mechanistic differences in behavior. The study found that sample orientation was a critical variable in determining lower-bound creep behavior, but that in general the lowest creep strength orientation and the lowest creep ductility orientation were not the same. Heat treatment was also an important variable with as-printed materials showing for specific test conditions improved performance and that underlying substructures formed due to inhomogeneous chemical distributions were not completely removed when using standard wrought solution annealing heat-treatments. The chemistry of the final deposited parts differed from the starting stock and may be an important consideration for long-term performance which is not fully appreciated. Overall, the study found that while all the DED materials tested fell within an expected wrought scatter band of performance, the actual creep performance could vary by an order of magnitude due to the many factors described.

A new alloy design concept for creep- and corrosion-resistant, fully ferritic alloys was proposed for high-temperature structural applications in current/future fossil-fired power plants. The alloys, based on the Fe-30Cr-3Al (in weight percent) system with minor alloying additions of Nb, W, Si, Zr and/or Y, were designed for corrosion resistance though high Cr content, steam oxidation resistance through alumina-scale formation, and high-temperature creep performance through fine particle dispersion of Fe 2 (Nb,W)-type Laves phase in the BCC-Fe matrix. Theses alloys are targeted for use in harsh environments such as combustion and/or steam containing atmospheres at 700°C or greater. The alloys, consisting of Fe-30Cr-3Al-1Nb-6W with minor alloying additions, exhibited a successful combination of oxidation, corrosion, and creep resistances comparable or superior to those of commercially available heat resistant austenitic stainless steels. An optimized thermo-mechanical treatment combined with selected minor alloying additions resulted in a refined grain structure with high thermal stability even at 1200°C, which improved room-temperature ductility without sacrificing the creep performance. The mechanism of grain refinement in the alloy system is discussed.

Super 304H is a new generation of advanced austenitic stainless steels that is increasingly being used in superheater/ reheater (SH/RH) sections of thermal ultra-supercritical steam power plants due to its high creep strength combined with good oxidation resistance and microstructure stability. However, recent studies have shown significant microstructural changes and associated degradation in creep performance during long-term service exposure in this alloy. Microstructure evolution during service and its effect on the long-term creep performance has not been comprehensively assessed. In this work, variations in the microstructure of long-term service exposed Super 304H RH tubes (~99,600 hours at 596°C steam temperature) are documented. The results for the ex-service material are compared to well-documented laboratory studies to provide perspective on improved life management practices for this mainstay advanced stainless steel.

This study investigates the influences of product chemistry and grain size on the high-temperature creep properties of 316 stainless steels by analyzing an extensive range of historical and modern literature data. The investigated 316 stainless steel creep property dataset, including more than 160 heats and 2,400 creep testing data, covers a wide spectrum of elemental compositions and product forms. To perform a prudent analysis of the creep property dataset, a statistical overview was first implemented to understand the data distribution relevant to data sources, chemistries, product forms, testing temperatures, and grain sizes. The creep data of 550°C, 600°C, 650°C, 700°C, and 750°C with ±10°C were grouped together, and the analytical study was performed on each sub dataset to investigate the temperature-specific creep performance. The creep strength was evaluated using the average stress ratio (ASR) between the experimental and predicted creep data of tested 316SS heats. The influence of composition and grain size on the creep strength ratio were evaluated using linear correlation analysis. Effects of specified and non-specified elements including C, N, and B were specifically investigated to understand their impacts on the creep strength with regards to the variation of creep temperature. In addition to the literature data, the most recent EPRI creep data of three commercial heats were used to validate the correlations from the historical creep property dataset.

Alumina-forming austenitic stainless steels (AFAs) are potential materials for boiler/steam turbine applications in next generation fossil fuel power plants. They display a combination of good high temperature creep strength, excellent oxidation resistance and low cost. A recently-developed AFA alloy based on Fe-14Cr-32Ni-3Nb-3Al-2Ti (wt.%) shows better creep performance than a commercially-available Fe-based superalloy. In this paper we used scanning electron microscopy and transmission electron microscopy to study the fracture surfaces and cracking behavior in relation to the precipitates present in creep failure samples of this alloy tested at either 750°C/100 MPa or 700°C/170 MPa. It was found that most cracks are formed along the grain boundaries with precipitate-free zones beside the grain boundaries potentially providing the path for propagation of cracks.

Diffusion bonded compact heat exchangers have exceptionally high heat transfer efficiency and might significantly improve the performance and reduce the cost of supercritical carbon-dioxide Brayton cycle power plants using high temperature heat sources, like high temperature nuclear reactors and concentrating solar power plants. While these heat exchangers have an excellent service history for lower temperature applications, considerable uncertainty remains on the performance of diffusion bonded material operating in the creep regime. This paper describes a microstructural modeling framework to explore the plausible mechanisms that may explain the reduced creep ductility and strength of diffusion bonded material, compared to wrought material. The crystal plasticity finite element method (CPFEM) is used to study factors affecting bond strength in polycrystals mimicking diffusion bonded microstructures. Additionally, the phase field method is also employed to simulate the grain growth and recrystallization at the bond line to model the bonding process and CPFEM is used to predict the resulting material performance to connect processing parameters to the expected creep life and ductility of the material, and to study potential means to improve the structural reliability of the material and the resulting components by optimizing the material processing parameters.

The Institute of Materials Science, Welding and Forming (IWS) conducts research activities on ferritic/martensitic 9-12% Cr steels through an interconnected network of projects. These projects focus on mechanical properties of base and weld metals, microstructural characterization of creep and damage kinetics, weldability, microstructure analysis during creep, modeling of precipitation and coarsening kinetics, and deformation behavior under creep loading. The individual projects are briefly described, outlining the conceptual approach towards quantitatively describing the creep behavior of 9-12% Cr steels. The research efforts aim to comprehensively understand and model the creep performance of these advanced steel grades by investigating their microstructural evolution, damage mechanisms, precipitation kinetics, and deformation characteristics under creep conditions. The integrated projects examine both base metals and welded joints, providing insights into material properties, weldability, and microstructure-property relationships critical for their application in high-temperature components.

There is a constant need for improved knowledge of the influence of non-standard processing on the expected performance of creep strength enhanced ferritic (CSEF) materials as the total installed tonnage of these materials is rapidly increasing across the power generation industry. Cr-Mo-V steel grades micro-alloyed with niobium and titanium designed for pressurized equipment operating in the supercritical steam range proved to be very sensitive to relative minor variations in the principal heat treatment parameters time and temperature, when compared to the traditional Cr-Mo-V grades. A key component for successful welds is optimised post weld heat treatment (PWHT). Under certain conditions premature failures of welds can occur when incorrect weld and heat treatment performance result in a reduction of specified mechanical properties and high temperature creep performance, it is therefore of significant importance to have a good understanding of actual material properties for effective operation and plant life studies. This study investigated the effect and impact variations of post weld heat treatment time and temperature on mechanical properties of tungsten inert gas (TIG) and manual metal arc (MMA) welds on Grade 91 pipes from a set of reference samples. This is in preparation of establishing a benchmark set of tests to determine the integrity and expected long-term performance of butt-welds from limited site sample volumes, providing a non-intrusive methodology to identify welds suspected to have received non-standard PWHT cycles on Grade 91 pipework systems.

The next generation of materials and assemblies designed to address challenges in power generation, such as molten salt or supercritical carbon dioxide thermal transfer systems, corrosion, creep/fatigue, and higher temperature operation, will likely be highly optimized for their specific performance requirements. This optimization often involves strict control over microstructure, including homogeneity, grain size, texture, and grain boundary phases, as well as precise alloy chemistry and homogeneity. These stringent requirements aim to meet the new demands for bulk mechanical performance and durability. Some advanced materials, like oxide-dispersion strengthened or high-entropy alloys, necessitate specialized synthesis, fabrication, or welding/joining processes. Traditional methods that involve melting and solidifying can compromise the optimized microstructure of these materials, making non-melting synthesis and fabrication methods preferable to preserve their advanced characteristics. This paper presents examples where solid-phase, high-shear processing has produced materials and semi-finished products with superior performance compared to those made using conventional methods. While traditional processing often relies on thermodynamics-driven processes, such as creating precipitate phases through prolonged heat treatment, high-shear processing offers kinetics-driven, non-equilibrium alternatives that can yield high-performance microstructures. Additionally, examples are provided that demonstrate the potential for more cost-effective manufacturing routes due to fewer steps or lower energy requirements. This paper highlights advances in high-shear extrusion processing, including friction extrusion and shear-assisted processing and extrusion, as well as developments in solid-phase welding techniques like friction stir welding for next-generation power plant materials.

The aspiration to deploy Nb-based alloys as viable upgrade for Ni-based superalloys is rooted in their potential for superior performance in high-temperature applications, such as rocket nozzles and next-generation turbines. However, realizing this goal requires overcoming formidable design hurdles, including achieving high specific strength, creep resistance, fatigue, and oxidation resistance at elevated temperatures, while preserving ductility at lower temperatures. Additionally, the requisite for alloy bond-coatings, to ensure compatibility with coating materials, further complicates the design process. QuesTek Innovations has its Integrated Computational Materials Engineering (ICME) technologies to design a superior performance high-temperature Nb-based superalloy based on solid solution and precipitation strengthening. Additionally, utilizing a statistical learning method from very limited available data, QuesTek engineers were able to establish physics-based material property models, enabling accurate predictions of equilibrium phase fraction, DBTT, and creep properties for multicomponent Nb alloys. With the proven Materials by Design methodology under the ICME framework, QuesTek successfully designed a novel Nb superalloy that met the stringent design requirements using its advanced ICMD materials modeling and design platform.

This study investigates the role of grain-boundary precipitates in enhancing creep rupture strength of Ni-based alloys through analysis of Ni-15Cr-15Mo and Ni-15Cr-17Mo (at.%) model alloys. The investigation focused on the “Grain-boundary Precipitation Strengthening (GBPS)” effect from the thermally stable TCP phase, a phenomenon previously observed in Fe-Cr-Ni-Nb austenitic heat-resistant steels. Through multi-step heat treatments, specimens were prepared with varying grain boundary coverage ratios (ρ) of TCP P phase (oP56) and consistent grain-interior hardness from GCP Ni2(Cr, Mo) phase (oP6). In the 15 at.% Mo alloy, specimens with a higher coverage ratio (~80%) demonstrated significantly improved creep performance, achieving nearly four times longer rupture time (3793 h vs. 1090 h) at 300 MPa and 973 K compared to specimens with lower coverage (~35%). However, the 17 at.% Mo alloy showed unexpectedly lower performance despite high coverage ratios, attributed to preferential cavity formation at bare grain boundaries. These findings confirm that GBPS via thermally stable TCP phase effectively enhances creep properties in Ni-based alloys, with grain boundary coverage ratio being more crucial than intragranular precipitation density.
