A new method of creep life assessment was developed to consider heat-to-heat variations of welded joints of materials used in power plants. This paper explains a scheme of the assessment method and also describes an actual implementation of the method for Grade 91 steel. In the method, creep properties of the welded joints are related to those of each base metal because the heat-to-heat variations of welded joints strongly depend on the creep properties of the corresponding base metals. To estimate the creep properties of each base metal of the target pipe, microstructure analyses and small punch creep tests were conducted using small samples cut from the base metals in service, and evaluations were done on the basis of material data base obtained using standard test samples of long-term service exposed pipes. It is expected that the precision of the life assessment of pipes will be significantly improved using the developed method because it can consider the heat-to-heat variations of their materials, which are not considered in existing life assessment methods.

700°C advanced ultra-supercritical system and supercritical CO 2 turbine system are developed for high efficiency turbine systems for next generation. This study covered the feasibility of creep life assessment of γ’-Ni 3 (Al,Ti) precipitation strengthened Ni-based superalloy rotor material, TOS1X-2, a modified alloy of UNS N06617 for these systems, based on hardness measurement method. It was found that the hardness of TOS1X-2 was governed by the change in precipitation strengthening and strain hardening during creep. The clear relationship between hardness increase in crept portion and macroscopic creep strain was observed, suggesting that it might be possible to estimate the creep strain or initiation of acceleration from hardness measurement. Microstructure inhomogeneity and microstructure evolutions during creep especially focused on dispersion of creep strain were characterized by EBSD quantitative analysis. It was found that creep strain was accumulated along the grain boundary, while it was relatively absent in coarse grains with low Schmid factor of {111} <110> slip system in fcc structure. The upper limit of hardness scatter band is thought to be important, since it represents the local and critical creep damage of the alloy.

In order to improve thermal efficiency of fossil-fired power plants through increasing steam temperature and pressure high strength martensitic 9-12%Cr steels have extensively been used, and some power plants have experienced creep failure in high temperature welds after several years operations. The creep failure and degradation in welds of longitudinally seam-welded Cr- Mo steel pipes and Cr-Mo steel tubes of dissimilar metal welded joint after long-term service are also well known. The creep degradation in welds initiates as creep cavity formation under the multi-axial stress conditions. For the safety use of high temperature welds in power plant components, the complete understanding of the creep degradation and establishment of creep life assessment for the welds is essential. In this paper creep degradation and initiation mechanism in welds of Cr-Mo steels and high strength martensitic 9-12%Cr steels are reviewed and compared. And also since the non-destructive creep life assessment techniques for the Type IV creep degradation and failure in high strength martensitic 9-12%Cr steel welds are not yet practically established and applied, a candidate way based on the hardness creep life model developed by the authors would be demonstrated as well as the investigation results on the creep cavity formation behavior in the welds. Additionally from the aspect of safety issues on welds design an experimental approach to consider the weld joint influence factors (WJIF) would also be presented based on the creep rupture data of the large size cross-weld specimens and component welds.

The effect of taking miniature sample scoops on the creep life of ASME Grade 91 steel pipes was experimentally and analytically assessed in this work. Internal pressure tests were conducted on tubular specimens having defects on their outer surface, which simulate sampling scoops. The creep life did not decrease until the depth ratio of the defect to the wall thickness of the specimens was about 5%, and the creep life decreased with increasing defect depth when the depth ratio exceeded about 5%. When the depth ratio was about 11%, the creep life decreased to four-fifths of that of a specimen with no defects. In addition, as a result of investigating the stress concentration around a defect with a depth ratio of about 5% by the finite element method, stress concentration was clearly observed around the defect. These results suggest that taking a miniature sample up to a depth of 5% of the thickness of a Grade 91 steel pipe in service has a negligible effect on the creep life of the pipe.

Continuous and extensive works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants worldwide. Since Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti, ASME Code Case 2684) was selected as one of the promising candidate materials of A-USC boiler tube and pipe for long-term creep strength evaluation and field exposure test. In the present study, to establish the creep damage and life assessment method for Ni based alloy component, long-term creep rupture properties, microstructural stability, and creep damage morphology of HR6W weldment were experimentally investigated. Creep tests of HR6W weldment were conducted at temperature range of 700 to 800°C for durations up to 70,000 hours. Failure behavior of creep void formation and creep crack growth was identified, and damage mechanism of weldment during creep were discussed and characterized. Furthermore, uniaxial interrupted creep tests were carried out, the creep damage evaluation was conducted and life assessment approach was proposed based on the metallographic quantification evaluation of creep void and microstructure evolution. It demonstrated the possibility and validity to evaluate creep damage of Ni based alloy component with creep void and microstructure parameters.

Enhanced life assessment methods contribute to the long-term operation of high-temperature components by reducing technical risks and increasing economic benefits. This study investigates creep-fatigue behavior under multi-stage loading, including cold start, warm start, and hot start cycles, as seen in medium-loaded power plants. During hold times, creep and stress relaxation accelerate crack initiation. Creep-fatigue life can be estimated using a modified damage accumulation rule that incorporates the fatigue fraction rule for fatigue damage and the life fraction rule for creep damage while accounting for mean stress effects, internal stress, and creep-fatigue interaction. In addition to generating advanced creep, fatigue, and creep-fatigue data, scatter band analyses are necessary to establish design curves and lower-bound properties. To improve life prediction methods, further advancements in deformation and lifetime modeling are essential. Verification requires complex experiments under variable creep conditions and multi-stage creep-fatigue interactions. A key challenge remains the development of methods to translate uniaxial material properties to multiaxial loading scenarios. Additionally, this study introduces a constitutive material model, implemented as a user subroutine for finite element applications, to simulate start-up and shut-down phases of components. Material parameter identification has been achieved using neural networks.

The creep degradation/life assessment for high temperature critical component materials is absolutely needed to assure the long-term service operation and there is little experience with the service exposure of the high temperature components made of newly developed Ni-based alloys. In this study, therefore, the creep degradation assessment study on the Ni-based alloys, Alloy 617 and HR6W was conducted based on the hardness method, because the hardness measurement is a useful and simple technique for the materials characterization for any kind of high temperature-serviced steels and alloys. As the result, it was found that the hardness was increased by not only precipitation due to thermal aging but also creep stress/strain, and there existed linear relationship between the applied stress and creep-induced hardness increase. Also the hardness scatter measured was increased along with the progress of creep hardening and damage progressing in terms of creep life consumed. Those findings suggested that the creep life assessment of Ni-based alloys would be possible by means of hardness measurement. The paper also deals with the role and perspective development of non destructive damage detecting techniques, and life assessment issues on Ni-based alloys for A-USC power applications.

The Creep Strength Enhanced Ferritic steel grade 91 is widely used for both retrofit applications and primary construction on high temperature power plant. Although to date most structural integrity issues with this material have been associated with welds, as the operating hours of these plants accumulate, there will be a growing need for remanent creep life assessment of the base material. Arguably this is already the case for aberrant grade 91 material entering service in an incorrectly heat treated condition. In these circumstances the strength may fall below the normally accepted lower bound of the creep strength range and some indication of actual strength may be required. One strategy to address potential base material failure is to use small scale sampling of individual components, followed by small scale creep testing, to investigate the current creep strength present. The data can be compared with the equivalent data produced for well characterised material known to be at the lower bound of the creep strength range. This paper describes a methodology for using the impression creep data obtained to provide both creep strength ranking and an estimate of absolute creep strength for individual grade 91 components. This will enable appropriate judgements to be made by plant operators on repair/run decisions. For those components remaining in service, it allows for the weakest items to be given priority for early re-inspection at future outages. The ultimate goal is to identify base material creep damage development at as early a stage as possible and well in advance of failure in service.

This study conducted creep tests, microstructural, and hardness analyses on SA213T23-TP347H dissimilar weld joints of long-term serviced coal-fired boiler final superheater tube. The welded joint (SA213 T23-TP347H) of the superheater tube, after approximately 105,000 hours of service, was sampled for creep life assessment and maintenance planning. Creep tests were conducted at 600°C under three stress conditions: 100, 140, and 160MPa. Most cracks were observed in the heat-affected zone of T23, and compared to unused tubes, the creep life consumption rate was approximately 90%. All dissimilar weld joints used welding rods similar in chemical composition to T23, and significant hardness reduction occurred in the flame-affected zone.

The time-dependent behavior of 9Cr creep strength enhanced ferritic (CSEF) steels has long fixated on the creep life recorded in uniaxial constant load creep tests. This focus is a consequence of the need to develop stress allowable values for use in the design by formulae approach of rules for new construction. The use of simple Design by Formula rules is justified in part by the assumption that the alloys used will invariably demonstrate high creep ductility. There appears to be little awareness regarding the implication(s) that creep ductility has on structural performance when mechanical or metallurgical notches (e.g., welds) are present in the component design or fabricated component. This reduced awareness regarding the role of ductility is largely because low alloy CrMo steels used for very many years typically were creep ductile. This paper focuses on the structural response from selected tests that have been commissioned or executed by EPRI over the last decade. The results of these tests demonstrate unambiguously the importance that creep ductility has on long-term, time-dependent behavior. The metallurgical findings from the selected tests are the focus of the Part II paper. The association of performance with notch geometry, weld strength, and other potential contributing factors will be highlighted with a primary objective of informing the reader of the variability, and heat-specific behavior that is observed among this class of alloys widely used in modern thermal fleet components and systems.

Recently advanced ultra-super critical (A-USC) pressure power plants with 700°C class steam parameters have been under development worldwide. Japanese material R&D program for A- USC beside the plant R&D program started in 2008, launched in 2007 under the METI/NEDO foundation includes not only alloy design explores and novel ideas for developing new steels and alloys that can fill critical needs in building 700°C class advanced power plants, but also fundamental studies on creep strength and degradation assessment, which are absolutely needed to assure the long-term safe use of newly developed steels and alloys at critical temperature conditions, for instance, 650°C for ferritic steels, 700°C for austenitic steels and 750°C for Ni- based alloys. This program concept has been based on the lessons from materials issues recently experienced in the creep strength enhanced ferritic steels used for 600°C class ultra-super critical power plants. Particular outputs from the program up to now are recognized as the ferritic steel having the creep strength of 100MPa at 650°C beyond 30,000h without any Type IV degradation and as the austenitic steel developed by means of inter-metallic compounds precipitation strengthening of grain boundary which should be strongest in creep ever found. Concurrently great progresses have been seen in the research works with positron annihilation life monitoring method applicable to various kinds of defects, structural free energy values, small punch creep test data for very limited interest area, crystallographic analyses, optimum time-temperature parameter regional creep rupture curve fitting method, hardness model, etc. which would highly contribute to find out and establish the structural parameters affecting to creep strength and degradation resulting in accurately estimating the 100,000h creep strength.

Martensitic steel P91 with higher creep strength was first introduced as thick section components in power plants some 18 years ago. However, more recently a number of failures have been experienced in both thick and thin section components and this has given rise to re-appraisal of this steel. Thick section components are generally known to have failed due to Type IV cracking. Furthermore, due to the restructuring of the electricity industry worldwide many of the existing steam plant are now required to operate in cycling mode and this requires the use of materials with high resistance to thermal fatigue . Here high strength P91 is assumed to offer an additional benefit in that the reduced section thickness increases pipework flexibility and reduces the level of through wall temperature gradients in thick section components. Because of this envisaged benefit a number of operators/owners of the existing plant, especially in the UK, have been substituting these new higher strength steels for the older materials, especially when a plant is moved from base load to cyclic operation. There has also been a perceived advantage of higher steam side oxidation resistance of superheater tubes made from high Cr steels. For the Heat Recovery Steam Generators (HRSGs) used in Combined Cycle Gas Turbines (CCGTs) there is a requirement to produce compact size units and thus high strength steels are used to make smaller size components. This paper discusses these issues and compares the envisaged benefits with the actual plant experience and more recent R&D findings. In view of these incidents of cracking and failures it is important to develop life assessment tools for components made from P91 steel. ETD has been working on this through a ‘multi-client project' and this aspect will be discussed in this paper.

In order to comprehensively assess creep damage of 18Cr-9Ni-3Cu-Nb-N steel (ASME SA-213 S30432), which is widely used in critical high-temperature regions of heat transfer tubes of ultrasupercritical (USC) boilers, our investigation centered on the σ phase. This phase undergoes formation and coarsening during prolonged thermal exposure. We developed a technique to estimate operational heating metal temperatures by analyzing average particle size of the σ phase (MLAS-EX). By extracting a certain number of σ phase from the largest particle size, it is possible to select the σ phase that nucleated and grew in the early stage of heating. The correlation between the average particle size and the Hollomon-Jaffe Parameter (HJP), a parameter of heating temperature and time, allows precise estimation of the heating metal temperature. Our validation demonstrates that the replica method, which is a nondestructive method and effective for evaluating actual plants, is also applicable. Using our newly developed technique for estimating heating metal temperature, it is possible to predict the remaining creep life of heat transfer tubes based on data related to creep rupture characteristics, working stress and operating time. The developed method has already been successfully applied to evaluate the creep life of several actual boilers.

In order to establish a creep damage assessment method for 47Ni-23Cr-23Fe-7W (HR6W), which is a candidate material of A-USC, microstructure observation of creep interrupted specimens and ruptured specimen was conducted, and the creep damage process was examined. Creep tests were conducted under conditions of 800°C, 70 MPa, 700°C, and 100 MPa. For creep damage assessment, an optical microscope was used for replicas sampled from the outer surface of specimens, and crack ratio at grain boundaries was assessed. The results indicated that creep voids and cracks were initiated at grain boundaries from about 0.35 of creep life ratio, and crack ratio increased drastically after creep life ratio of 0.65. This crack ratio was almost the same regardless of the specimen shape Therefore, the method to assess crack ratio using replicas is considered to be an effective method for creep damage assessment of HR6W. An increase in the crack ratio due to an increase in creep life ratio showed the same trend as the change in elongation of creep interrupted specimens. Microstructure observations were conducted with interrupted specimens using SEM-ECCI (Electron Channeling Contrast Imaging) in order to clarify the cause of acceleration creep. The results showed that sub-boundary developed significantly near grain boundaries, which indicates that sub-boundary development may cause acceleration.

The creep-fatigue properties of modified 9Cr-1Mo (grade 91) steel have been investigated for the purpose of design in cyclic service. In this paper test results from creep-fatigue (CF) and low cycle fatigue (LCF) on grade 91 steel are reported. The tests performed on the high precision pneumatic loading system (HIPS) are in the temperature range of 550-600ºC, total strain range of 0.7-0.9% and with hold periods in both tension and compression. Curves of cyclic softening and stress relaxation are presented. The CF test results and results obtained from literature are also analysed using methods described in the assessment and design codes of RCC-MRx, R5 and ASME NH as well as by the recently developed Φ-model. It is shown that the number of cycles to failure for CF data can be accurately predicted by the simple Φ-model. The practicality in using the life fraction rule for presenting the combined damage is discussed and recommendations for alternative approaches are made.

The impression creep test method using a rectangular indenter has been well established and the applicability of the technique has been supported by the test data for a number of metallic materials at different temperatures and stresses. The technique has proved to be particularly useful in providing material data for on-site creep strength assessments of power plant components operating in the creep regime. Due to these reasons, “standard” assessment procedures using the impression testing method are needed in order for the technique to be more widely used. This paper will first address some key issues related to the use of the impression creep test method, involving the data conversion method, typical test types and validity of the test technique etc. Then some recommendations on a number of practical aspects, such as the basic requirements of test rigs, “standard” specimen geometry, indenter dimensions, sampling procedures for scoop samples, specimen preparation, temperature and loading control, and displacement measurement, are briefly addressed. Finally, applications of the test data to assist with the risk management and life assessment programme of power plant components, particularly those with service-exposed materials, using data obtained from scoop samples, are described. Proposals for future exploitation and for improvement of the technique are addressed.

In today’s market place power generation plants throughout the world have been trying to reduce their operating costs by extending the service life of their critical machines such as steam turbines and gas turbines beyond the design life criteria. The key ingredient in plant life extension is remaining life assessment technology. This paper will outline remaining life procedures which will incorporate the defect tolerant design concepts applied to the various damage mechanisms such as creep, fatigue, creep-fatigue and stress corrosion cracking. Also other embrittlement mechanisms will also be discussed and how they will influence the life or operation of the component. Application of weld repairs to critical components such as rotors and steam chest casings will be highlighted and how defect tolerant design concept is applied for the repair procedure and the acceptance standard of the nondestructive testing applied. Also highlighted will be various destructive tests such as stress relaxation tests (SRT) which measures creep strength and constant displacement rate test (CDRT) which evaluates fracture resistance or notch ductility. Also shown will be actual life extension examples applied to steam turbine components and weld repairs. Utilization of computer software to calculate fatigue and creep fatigue crack growth will also be presented

The creep strength of the base metals and welded joints of ASME Grade 91 type steel under actual service conditions was investigated using long-term used materials in this study. Creep tests were conducted on the materials used for hot reheat or main steam piping at power plants. The remaining creep life of each material under actual service conditions was evaluated using the Larson-Miller parameter for the test result. Then, the creep life of each material under the service condition was estimated as a summation of the service time at the plants and the remaining creep life. The estimation results were useful for examining the validity of the life evaluation formula in the long-term region because it is extremely difficult to obtain creep rupture data under such conditions owing to the long test duration. The estimated creep lives were compared with creep life evaluation curves, which were regulated for Grade 91 type steel in Japan. Regarding the base metals, the estimation results suggest that Grade 91 pipe-type steel tends to exhibit a shorter life than the 99% confidence lower limit of the evaluation curve of the material. This finding indicated that the life evaluation formula for the Grade 91 type steel base metals should be reviewed. On the other hand, the estimation results suggest that the welded joints of Grade 91 type steel generally exhibit a longer life than the 99% confidence lower limit of the evaluation curve of the material, indicating that there is no need to review the life evaluation formula for the Grade 91 type steel welded joints.

This study evaluates various nondestructive testing methods for detecting creep damage and assessing residual life in Grade 91 steel welds. Three primary detection techniques were investigated: phased array ultrasonic testing (PAUT), eddy current testing with high-temperature superconductor direct current and superconducting quantum interference device (ECT•HTS-dc-SQUID), and replica observation. PAUT detected creep damage between 60-80% of creep life, while ECT•HTS-dc-SQUID showed detection capability between 80-90% of creep life. Replica observation revealed creep voids only in the final stages before rupture. Additionally, three strain measurement methods were evaluated: capacitive strain sensors (providing continuous monitoring during creep exposure), laser displacement meters (used during test interruptions), and SPICA strain measurement. Both capacitive sensors and laser meters produced results comparable to conventional extensometer measurements. The SPICA method proved particularly effective in measuring heat-affected zone (HAZ) strain after creep exposure, revealing higher strain values in the HAZ compared to base and weld metal, with a consistent increase during creep exposure.

Type IV damage was found at several ultra-supercritical (USC) plants that used creep-strength-enhanced ferritic (CSEF) steels in Japan, and the assessment of the remaining life of the CSEF steels is important for electric power companies. However, there has been little research on the remaining life of material that has actually served at a plant. In this study, the damage and remaining life of a Gr.91 welded elbow pipe that served for 54,000 h at a USC plant were investigated. First, microscopic observation and hardness testing were conducted on specimen cut from the welded joint; the results indicated that the damage to the elbow was more severe in the fine-grain heat-affected zone near the inner surface. Furthermore, creep rupture tests were performed using specimens cut from the welded joint of the elbow, and from these results, the remaining life was evaluated using the time fraction rule as almost 110,000 h. Finite-element analysis was also conducted to assess the damage and remaining life, and the results were compared with the experimental results.
