The creep degradation/life assessment for high temperature critical component materials is absolutely needed to assure the long-term service operation and there is little experience with the service exposure of the high temperature components made of newly developed Ni-based alloys. In this study, therefore, the creep degradation assessment study on the Ni-based alloys, Alloy 617 and HR6W was conducted based on the hardness method, because the hardness measurement is a useful and simple technique for the materials characterization for any kind of high temperature-serviced steels and alloys. As the result, it was found that the hardness was increased by not only precipitation due to thermal aging but also creep stress/strain, and there existed linear relationship between the applied stress and creep-induced hardness increase. Also the hardness scatter measured was increased along with the progress of creep hardening and damage progressing in terms of creep life consumed. Those findings suggested that the creep life assessment of Ni-based alloys would be possible by means of hardness measurement. The paper also deals with the role and perspective development of non destructive damage detecting techniques, and life assessment issues on Ni-based alloys for A-USC power applications.

In order to improve thermal efficiency of fossil-fired power plants through increasing steam temperature and pressure high strength martensitic 9-12%Cr steels have extensively been used, and some power plants have experienced creep failure in high temperature welds after several years operations. The creep failure and degradation in welds of longitudinally seam-welded Cr- Mo steel pipes and Cr-Mo steel tubes of dissimilar metal welded joint after long-term service are also well known. The creep degradation in welds initiates as creep cavity formation under the multi-axial stress conditions. For the safety use of high temperature welds in power plant components, the complete understanding of the creep degradation and establishment of creep life assessment for the welds is essential. In this paper creep degradation and initiation mechanism in welds of Cr-Mo steels and high strength martensitic 9-12%Cr steels are reviewed and compared. And also since the non-destructive creep life assessment techniques for the Type IV creep degradation and failure in high strength martensitic 9-12%Cr steel welds are not yet practically established and applied, a candidate way based on the hardness creep life model developed by the authors would be demonstrated as well as the investigation results on the creep cavity formation behavior in the welds. Additionally from the aspect of safety issues on welds design an experimental approach to consider the weld joint influence factors (WJIF) would also be presented based on the creep rupture data of the large size cross-weld specimens and component welds.

Recently advanced ultra-super critical (A-USC) pressure power plants with 700°C class steam parameters have been under development worldwide. Japanese material R&D program for A- USC beside the plant R&D program started in 2008, launched in 2007 under the METI/NEDO foundation includes not only alloy design explores and novel ideas for developing new steels and alloys that can fill critical needs in building 700°C class advanced power plants, but also fundamental studies on creep strength and degradation assessment, which are absolutely needed to assure the long-term safe use of newly developed steels and alloys at critical temperature conditions, for instance, 650°C for ferritic steels, 700°C for austenitic steels and 750°C for Ni- based alloys. This program concept has been based on the lessons from materials issues recently experienced in the creep strength enhanced ferritic steels used for 600°C class ultra-super critical power plants. Particular outputs from the program up to now are recognized as the ferritic steel having the creep strength of 100MPa at 650°C beyond 30,000h without any Type IV degradation and as the austenitic steel developed by means of inter-metallic compounds precipitation strengthening of grain boundary which should be strongest in creep ever found. Concurrently great progresses have been seen in the research works with positron annihilation life monitoring method applicable to various kinds of defects, structural free energy values, small punch creep test data for very limited interest area, crystallographic analyses, optimum time-temperature parameter regional creep rupture curve fitting method, hardness model, etc. which would highly contribute to find out and establish the structural parameters affecting to creep strength and degradation resulting in accurately estimating the 100,000h creep strength.

700°C advanced ultra-supercritical system and supercritical CO 2 turbine system are developed for high efficiency turbine systems for next generation. This study covered the feasibility of creep life assessment of γ’-Ni 3 (Al,Ti) precipitation strengthened Ni-based superalloy rotor material, TOS1X-2, a modified alloy of UNS N06617 for these systems, based on hardness measurement method. It was found that the hardness of TOS1X-2 was governed by the change in precipitation strengthening and strain hardening during creep. The clear relationship between hardness increase in crept portion and macroscopic creep strain was observed, suggesting that it might be possible to estimate the creep strain or initiation of acceleration from hardness measurement. Microstructure inhomogeneity and microstructure evolutions during creep especially focused on dispersion of creep strain were characterized by EBSD quantitative analysis. It was found that creep strain was accumulated along the grain boundary, while it was relatively absent in coarse grains with low Schmid factor of {111} <110> slip system in fcc structure. The upper limit of hardness scatter band is thought to be important, since it represents the local and critical creep damage of the alloy.

Creep behavior and degradation of creep properties of advanced 9-12%Cr ferritic steels are phenomena of major practical relevance, often limiting the lives of power plant components and structures designed to operate for long periods under stress at elevated temperatures. Because life expectancy is, in reality, based on the ability of the material to retain its high-temperature creep strength for a period of at least twice the projected design life, methods of creep property assessment based on physical changes in the material that are likely to occur during service exposure rather than simple parametric extrapolation of the short-term data are necessary. This work attempts to highlight the problem areas just in this respect. The proposed approaches are illustrated by recent experimental results on advanced high creep strength 9-12%Cr ferritic- martensitic steels (P91 and P92).

This study evaluates various nondestructive testing methods for detecting creep damage and assessing residual life in Grade 91 steel welds. Three primary detection techniques were investigated: phased array ultrasonic testing (PAUT), eddy current testing with high-temperature superconductor direct current and superconducting quantum interference device (ECT•HTS-dc-SQUID), and replica observation. PAUT detected creep damage between 60-80% of creep life, while ECT•HTS-dc-SQUID showed detection capability between 80-90% of creep life. Replica observation revealed creep voids only in the final stages before rupture. Additionally, three strain measurement methods were evaluated: capacitive strain sensors (providing continuous monitoring during creep exposure), laser displacement meters (used during test interruptions), and SPICA strain measurement. Both capacitive sensors and laser meters produced results comparable to conventional extensometer measurements. The SPICA method proved particularly effective in measuring heat-affected zone (HAZ) strain after creep exposure, revealing higher strain values in the HAZ compared to base and weld metal, with a consistent increase during creep exposure.

In this work, two unique heats of 9Cr creep strength enhanced ferritic (CSEF) steels extracted from a retired superheat outlet header after 141,000 hours of service were evaluated. These two CSEF steels were a forging manufactured to SA-182 F91 (F91) reducer and a seamless pipe produced to SA-335 P91 (P91) pipe. Their creep deformation and fracture behavior were assessed using a lever arm creep frame integrated with in-situ high-temperature digital image correlation (DIC) system. Critical metallurgical and microstructure factors, including composition, service damage, grain matrix degradation, precipitates, and inclusions were quantitatively characterized to link the performance of the two service aged F91 and P91 CSEF steels. The creep test results show the F91 and P91 steels exhibit a large variation in creep strength and creep ductility. The F91 steel fractured at 572 hours while P91 steel fractured at 1,901 hours when subjected to a test condition of 650 °C and 100 MPa. The nominal creep strains at fracture were 12.5% (F91) and 14.5% (P91), respectively. The high-resolution DIC strain measurements reveal the local creep strain in F91 was about 50% while the local creep strain in P91 was >80%. The characterization results show that the F91 steel possessed pre-existing creep damage from its time in service, a higher fraction of inclusions, and a faster matrix grain coarsening rate. These features contribute to the observed reduction in performance for the F91 steel. The context for these findings, and the importance of metallurgical risk in an integrated life management approach will be emphasized.

A new method of creep life assessment was developed to consider heat-to-heat variations of welded joints of materials used in power plants. This paper explains a scheme of the assessment method and also describes an actual implementation of the method for Grade 91 steel. In the method, creep properties of the welded joints are related to those of each base metal because the heat-to-heat variations of welded joints strongly depend on the creep properties of the corresponding base metals. To estimate the creep properties of each base metal of the target pipe, microstructure analyses and small punch creep tests were conducted using small samples cut from the base metals in service, and evaluations were done on the basis of material data base obtained using standard test samples of long-term service exposed pipes. It is expected that the precision of the life assessment of pipes will be significantly improved using the developed method because it can consider the heat-to-heat variations of their materials, which are not considered in existing life assessment methods.

In today’s market place power generation plants throughout the world have been trying to reduce their operating costs by extending the service life of their critical machines such as steam turbines and gas turbines beyond the design life criteria. The key ingredient in plant life extension is remaining life assessment technology. This paper will outline remaining life procedures which will incorporate the defect tolerant design concepts applied to the various damage mechanisms such as creep, fatigue, creep-fatigue and stress corrosion cracking. Also other embrittlement mechanisms will also be discussed and how they will influence the life or operation of the component. Application of weld repairs to critical components such as rotors and steam chest casings will be highlighted and how defect tolerant design concept is applied for the repair procedure and the acceptance standard of the nondestructive testing applied. Also highlighted will be various destructive tests such as stress relaxation tests (SRT) which measures creep strength and constant displacement rate test (CDRT) which evaluates fracture resistance or notch ductility. A study of Grade 91 steel's creep rupture behavior at 600°C (up to 90,000 hours) and 650°C (up to 23,000 hours) reveals that static recovery of tempered martensite lath structures leads to decreased stress exponent and breakdown of creep strength. While M 23 C 6 and MX particles initially stabilize lath structures by hindering sub-boundary migration, the progressive aggregation of M 23 C 6 particles reduces their pinning force, triggering static recovery. Although Grade 91 steel shows better M 23 C 6 thermal stability compared to Grade 122 type steels (9-12%Cr-2W-0.4Mo-1Cu-VNb), coarsening of M 23 C 6 particles and subgrain width is expected to occur slightly beyond 100,000 hours at 600°C, potentially leading to creep strength breakdown.

As long term laboratory creep data became available the original estimates of the allowable stresses for creep strength enhanced ferritic steels (CSEF) had to be reduced. Thus, even in properly processed steel, the long term performance and creep rupture strength is below that originally predicted from a simple extrapolation of short term data. One of the microstructural degradation mechanisms responsible for the reduction in strength is the development of creep voids. Nucleation, growth and inter linkage of voids also result in a significant loss of creep ductility. Indeed, elongations to rupture of around 5% in 100,000 hours are now considered normal for long term creep tests on many CSEF steels. This relatively brittle behaviour, and the associated creep void development, promotes burst rather than leak type fracture in components. Moreover, the existence of significant densities of voids further complicates in-service assessment of condition and weld repair of these steels. The present paper examines background on the nucleation and development of creep voids in 9 to 12%Cr martensitic steels and discusses factors affecting brittle behavior.

In this paper we tried to model the creep-strength degradation of selected advanced creep resistant steels which occurs under operating conditions. In order to accelerate some microstructure changes and thus to simulate degradation processes in long-term service, isothermal ageing at 650°C for 10 000 h was applied to P91, P92 and P23 steels in their as- received states. The tensile creep tests were performed at temperature 600°C in argon atmosphere on all steels both in the as-received state and after isothermal ageing, in an effort to obtain a more complete description of the role of microstructure stability in high temperature creep of these steels. Creep tests were followed by microstructure investigations by means of transmission and scanning electron microscopy and by the thermodynamic calculations. The applicability of the creep tests was verified by the theoretical modelling of the phase equilibrium at different temperatures. It is suggested that under restricted oxidation due to argon atmosphere microstructure instability is the main detrimental process in the long-term degradation of the creep rupture strength of these steels.

There is a critical lack of data on the mechanical behavior of candidate structural materials for advanced nuclear reactors under molten halide salt environments. Limited legacy data from the molten salt reactor experiment (MSRE) program showed a significant reduction in creep rupture strength of a Ni-base alloy in molten fluoride salt. With ongoing efforts to commercialize different molten salt reactor concepts, the industry can considerably benefit from quantitative information on the impact of molten halide salts on the engineering properties such as creep and fatigue strength of materials of interest. The present work aims to assess the role of molten salt corrosion on the creep behavior of three alloys 316H, 617 and 282 at 650-816 °C. Creep tests were conducted in fluoride (FLiNaK) and chloride (NaCl-MgCl 2 ) salts. Initial results from the ongoing testing will be presented which suggest that the molten salt environment caused a 25-50% reduction in creep rupture lifetime compared to air exposures. Physics-based corrosion and creep models were employed to gain some insights into the potential degradation mechanisms.

Steels have a proven track record of safe operation in steam power plants for decades. Interest in developing supercritical CO 2 power cycles as a more efficient and sustainable alternative to steam cycles has driven a need to understand steel performance in these new environments. In particular, the potential of the high temperature CO 2 environment to influence the creep behavior of the steel must be determined. Prior research on this topic between the 1960s and 1980s found conflicting conclusions, but nevertheless raised the possibility that carburization during CO 2 exposure may strongly affect the creep behavior. This raises concerns particularly for thin-sectioned components such as compact heat exchangers, where even small rates of carburization can become problematic over long operating lifetimes. To shed light on this issue, this research investigates the creep behavior of austenitic stainless steel 347H and 309H (a higher Cr alternative) at 650°C. Specimens of 0.5, 1.0, and 2.0 mm thickness were tested to further assess the effect of steel thickness. Both steels show a reduction in creep life in CO 2 relative to air, with 309H showing slightly better performance than 374H. Analysis is ongoing to determine the reason for degraded creep properties.

Gas turbine blades are operated in a high temperature and a high pressure. In order to cope with that harsh condition, the blades are made of Nickel based superalloys which show excellent performance in such environment. Manufacturers of the blades usually provide the standards for the blade inspection and replacement. According to their guide, the blades are replaced after 3 times of operations and 2 times of refurbishments. Howsoever, purchase the new blades is always costly and burdensome to the power plant owners hence, the assessment of the blade lifespan and the rejuvenation of the degraded blades are indeed crucial to them. In this study, the optimal rejuvenation conditions for gas turbine blades were derived and verified. In addition to that, the creep durability was evaluated based on the actual blade inspection interval. LCF tests have been carried out on the rejuvenated blade and the result was compared with the fatigue life of the new blades. In order to secure the safety of the rejuvenated blade during operation, a heat flow analysis was performed to simulate the operating conditions of the gas turbine during operation, and the main stress and strain areas were investigated through the analysis results. And then LCF and creep considering the actual operating conditions were evaluated. The calculated life of fatigue and creep life is compared to the hot gas path inspection interval. For the rejuvenated blades, the creep life and the LCF interval were reviewed based on the temperature, stress, and strain acquired by computational analysis. The creep life was calculated as 59,363 hours by LMP curve, and the LCF was calculated as 2,560 cycles by the Manson Coffin graph.

Continuous and extensive works have been going to develop 700°C A-USC (Advanced Ultra Super Critical) power plants worldwide. Since Japanese national project launched in 2008, Ni based alloy HR6W (45Ni-24Fe-23Cr-7W-Ti, ASME Code Case 2684) was selected as one of the promising candidate materials of A-USC boiler tube and pipe for long-term creep strength evaluation and field exposure test. In the present study, to establish the creep damage and life assessment method for Ni based alloy component, long-term creep rupture properties, microstructural stability, and creep damage morphology of HR6W weldment were experimentally investigated. Creep tests of HR6W weldment were conducted at temperature range of 700 to 800°C for durations up to 70,000 hours. Failure behavior of creep void formation and creep crack growth was identified, and damage mechanism of weldment during creep were discussed and characterized. Furthermore, uniaxial interrupted creep tests were carried out, the creep damage evaluation was conducted and life assessment approach was proposed based on the metallographic quantification evaluation of creep void and microstructure evolution. It demonstrated the possibility and validity to evaluate creep damage of Ni based alloy component with creep void and microstructure parameters.

Thick-walled valves, steam chests, and casings suffer service damage from thermal stresses due to the significant through-thickness temperature gradients that occur during operating transients. Fatigue is the primary damage mechanism, but recent examination of turbine casings has revealed extensive sub-surface creep cavitation. The low primary stress levels for these components are unlikely to cause creep damage, so detailed inelastic analysis was performed to understand the complex stress state that evolves in these components. This illustrates that fatigue cycles can cause elevated stresses during steady operation that cause creep damage. This paper will explore a case study for a 1CrMoV turbine casing where the stress-strain history during operating transients will be related to damage in samples from the turbine casing. This will also highlight how service affects the mechanical properties of 1CrMoV, highlighting the need for service- exposed property data to perform mechanical integrity assessments. Finally, the consequences for repair of damage will be discussed, illustrating how analysis can guide volume of material for excavation and selection of weld filler metal to maximize the life of the repair. This, in turn, will identify opportunities for future weld repair research and material property data development.

Gas turbine blades made from nickel-based superalloys, valued for their high temperature stability and creep resistance, undergo various forms of microstructural degradation during extended service at elevated temperatures that can ultimately lead to blade failure. To extend blade and turbine rotor life, Sulzer has developed evaluation and rejuvenation processes that include microstructural assessment and stress rupture testing of specimens from service-exposed blades. While stress rupture testing presents certain limitations and challenges in evaluating material condition, Sulzer has successfully rejuvenated hundreds of gas turbine blade sets across multiple superalloy types, including GTD 111, IN 738 LC, and U 500, demonstrating the effectiveness of heat treatment rejuvenation in improving microstructure and mechanical properties of service-degraded components.

A combination of creep tests, ex-service blade samples, thermodynamic equilibrium calculations, combined thermodynamic and kinetic calculations, image analysis, chemical composition mapping and heat treatments have been conducted on PWA1483 to determine if microstructural rejuvenation can be achieved when taking the presence of oxidation coatings into account as part of a blade refurbishment strategy. The work has shown that the γ′ morphology changes during creep testing, and that through subsequent heat treatments the γ′ microstructure can be altered to achieve a similar γ′ size and distribution to the original creep test starting condition. Thermodynamic equilibrium calculations have been shown to be helpful in determining the optimum temperatures to be used for the refurbishment heat treatments. The interaction of oxidation resistant coatings with the alloy substrate and refurbishment process have been explored with both experimental measurements and coupled thermodynamic and kinetic calculations. The predictive nature of the coupled thermodynamic and kinetic calculations was evaluated against an ex-service blade sample which had undergone refurbishment and further ageing. In general there was good agreement between the experimental observations and model predictions, and the modelling indicated that there were limited differences expected as a result of two different refurbishment methodologies. However, on closer inspection, there were some discrepancies occurring near the interface location between the coating and the base alloy. This comparison with experimental data provided an opportunity to refine the compositional predictions as a result of both processing methodologies and longer term exposure. The improved model has also been used to consider multiple processing cycles on a sample, and to evaluate the coating degradation between component service intervals and the consequences of rejuvenation of the blade with repeated engine exposure. The results from the experimental work and modelling studies potentially offer an assessment tool when considering a component for refurbishment.
