A new nickel-based superalloy, designated as GH750, was developed to meet the requirements of high temperature creep strength and corrosion resistance for superheater/reheater tube application of A-USC power plants at temperatures above 750°C. This paper introduces the design of chemical composition, the process performance of tube fabrication, microstructure and the properties of alloy GH750, including thermodynamic calculation, room temperature and high temperature tensile properties, stress rupture strength and thermal stability. The manufacturing performance of alloy GH750 is excellent and it is easy to forge, hot extrusion and cold rolling. The results of the property evaluation show that alloy GH750 exhibits high tensile strength and tensile ductility at room and high temperatures. The 760°C/100,000h creep rupture strength of this alloy is larger than 100MPa clearly. Microstructure observation indicates that the precipitates of GH750 consist of the precipitation strengthening phase γ’, carbides MC and M 23 C 6 and no harmful and brittle TCP phases were found in the specimens of GH750 after long term exposure at 700~850°C. It can be expected for this new nickel-based superalloy GH750 to be used as the candidate boiler tube materials of A-USC power plants in the future.

The harsh operating conditions of Advanced Ultra-Supercritical (A-USC) power plants, i.e., steam operation conditions up to 760°C (1400°F)/35 MPa (5000 psi), require the use of Ni-based alloys with high temperature performance. Currently, the U.S. Department of Energy Fossil Energy program together with Electric Power Research Institute (EPRI) and Energy Industries of Ohio (EIO) is pursuing a Component Test (Comets) project to address material- and manufacturing-related issues for A-USC applications. Oak Ridge National Laboratory (ORNL) is supporting this project in the areas of mechanical and microstructure characterization, weld evaluation, environmental effect studies, etc. In this work, we present results from these activities on two promising Ni-based alloys and their weldments for A-USC applications, i.e., Haynes 282 and Inconel 740H. Detailed results include microhardness, tensile, air and environmental creep, low cycle fatigue, creep-fatigue, environmental high cycle fatigue, and supporting microstructural characterization.

High temperature strength of a nickel-based superalloy, Alloy 740H, was investigated to evaluate its applicability to advanced ultrasupercritical (A-USC) power plants. A series of tensile, creep and fatigue tests were performed at 700°C, and the high temperature mechanical properties of Alloy 740H was compared with those of other candidate materials such as Alloy 617 and Alloy 263. Although the effect of the strain rate on the 0.2% proof stress was negligible, the ultimate tensile strength and the rupture elongation significantly decreased with decreasing strain rate, and the transgranular fracture at higher strain rate changed to intergranular fracture at lower strain rate. The time to creep rupture of Alloy 740H was longer than those of Alloy 617 and Alloy 263. The fatigue limit of Alloy 740H was about half of the ultimate tensile strength. Further, Alloy 740H showed greater fatigue strength than Alloy 617 and Alloy 263, especially at low strain range.

The goal of improving the efficiency of pulverized coal power plants has been pursued for decades. The need for greater efficiency and reduced environmental impact is pushing utilities to ultra supercritical conditions (USC), i.e. steam conditions of 760°C and 35 MPa. The long-term creep strength and environmental resistance requirements imposed by these conditions are clearly beyond the capacity of the currently used ferritic steels and other related alloys. Consequently, new materials based on austenitic stainless steels and nickel-base superalloys are being evaluated as candidate materials for these applications. In the present work, the nickel-base superalloys CCA617, Haynes 230 and Inconel 740, and an austenitic stainless steel Super З04H, were evaluated. The materials were aged for different lengths of time at temperatures relevant to USC applications and the corresponding microstructural changes were characterized by x-ray diffraction, optical, scanning and transmission electron microscopy, with particular attention being given to the structure, morphology and compositions of phases (including γ, γ’, carbides, ordered phases, etc.) and the nature, density and distribution of dislocations and other defects. The results are presented and discussed in light of accompanying changes in microhardness.

A recent engineering design study conducted by the Electric Power Research Institute (EPRI) has compared the cost and performance of an advanced ultra-supercritical (A-USC) pulverized coal (PC) power plant with main steam temperature of 700°C to that of conventional coal-fired power plant designs: sub-critical, supercritical, and current USC PC plants with main steam temperatures of 541°, 582°, and 605°C, respectively. The study revealed that for a US location in the absence of any cost being imposed for CO 2 emissions the A-USC design was a slightly more expensive choice for electricity production. However, when the marginal cost of the A-USC design is compared to the reduction in CO 2 emissions, it was shown that the cost of the avoided CO 2 emissions was less than $25 per metric ton of CO 2 . This is significantly lower than any technology currently being considered for CO 2 capture and storage (CCS). Additionally by lowering CO 2 /MWh, the A-USC plant also lowers the cost of CCS once integrated with the power plant. It is therefore concluded that A-USC technology should be considered as one of the primary options for minimizing the cost of reducing CO 2 emissions from future coal power plants.

Increasing the efficiency of the Rankine regenerative-reheat steam cycle to improve the economics of electric power generation and to achieve lower cost of electricity has been a long sought after goal. Advanced ultra-supercritical (A-USC) development for materials to reach 760C (1400F) is a goal of the U.S. Program on Materials Technology for Ultrasupercritical Coal-Fired Boilers sponsored by the United States (U.S.) Department of Energy and the Ohio Coal Development Office (OCDO). As part of the development of advanced ultra-supercritical power plants in this program and internally funded programs, a succession of design studies have been undertaken to determine the scope and quantity of materials required to meet 700 to 760C (1292 to 1400F) performance levels. At the beginning of the program in 2002, the current design convention was to use a “two pass” steam generator with a pendant and horizontal tube bank arrangement as the starting point for the economic analysis of the technology. The efficiency improvement achieved with 700C (1292F) plus operation over a 600C (1112F) power plant results in about a 12% reduction in fuel consumption and carbon dioxide emissions. The reduced flue gas weight per MW generated reduces clean up costs for the lower sulfur dioxide, nitrogen oxides and particulate emissions. The operation and start up of the 700C (1292F) plant will be similar in control methods and techniques to a 600C (1112F) plant. Due to arrangement features, the steam temperature control range and the once through minimum circulation flow will be slightly different. The expense of nickel alloy components will be a strong economic incentive for changes in how the steam generator is configured and arranged in the plant relative to the steam turbine. To offer a view into the new plant concepts this paper will discuss what would stay the same and what needs to change when moving up from a 600C (1112F) current state-of-the-art design to a plant design with a 700C (1292F) steam generator and turbine layout.

Alloy 718, widely used for its high-temperature performance in various applications, is being investigated for use in advanced power plants. Driven by the need for efficiency improvements, these plants demand higher temperatures and pressures, putting significant stress on critical components like boiler tubes and turbines. With existing steels and alloys struggling at such high temperatures, researchers are exploring alternatives. New generation plants target steam turbine inlet temperatures of 720°C and pressures of 350MPa, necessitating superalloys for high- and intermediate-pressure rotor sections. The Thermie Advanced project explored the potential of 718 for these applications. A trial rotor disk, forged using advanced processes, underwent a novel heat treatment to enhance microstructural stability and improve creep behavior. Ongoing creep tests exceeding 100,000 hours suggest a potential 50°C increase in the operational limit compared to standard 718. This 12-year research effort holds promise for utilizing 718 in forged components of advanced ultra-supercritical power plant steam turbines, potentially operating up to 700°C.

Significant development is being carried out worldwide for establishing advanced ultra supercritical power plant technology which aims enhancement of plant efficiency and reduction of emissions, through increased inlet steam temperature of 750°C and pressure of 350 bar. Nickel base superalloy, 50Ni-24Cr-20Co-0.6Mo-1Al-1.6Ti-2Nb alloy, is being considered as a promising material for superheater tubes and turbine rotors operating at ultra supercritical steam conditions. Thermal fluctuations impose low cycle fatigue loading in creep regime of this material and there is limited published fatigue and creep-fatigue characteristics data available. The scope of the present study includes behavior of the alloy under cyclic loading at operating temperature. Strain controlled low cycle fatigue tests, carried out within the strain range of 0.2%-1%, indicate substantial hardening at all temperatures. It becomes more evident with increasing strain amplitude which is attributed to the cumulative effects of increased dislocation density and immobilization of dislocation by γ′ precipitates. Deformation mechanism which influences fatigue life at 750°C as a function of strain rate is identified. Hold times up to 500 seconds are introduced at 750°C to evaluate the effect of creep fatigue interaction on fatigue crack growth, considered as one of the primary damage mode. The macroscopic performance is correlated with microscopic deformation characteristics.

9-12%Cr martensitic steels can be applied to the next highest temperature components such as boiler tracts, steam pipelines and turbines of advanced ultra-supercritical power plants with steam temperatures of 650°C. New 10%Cr martensitic steels with high B and low N contents can be a worthy candidate for use in production because it has superior creep resistance. At the same time, resistance to cyclic and dynamic loads is very important. In this work, we studied the low cycle fatigue (LCF) properties at room and elevated (500-650°C) temperatures and Charpy impact toughness at temperatures ranging from -196…100°C of advanced 10% Cr martensitic steel with high B and low N contents. The effect of new alloying scheme and corresponding peculiarities of M 23 C 6 carbides on the low cycle fatigue resistance and impact toughness of the 10%Cr martensitic steel is analyzed. It is revealed that fine and densely distributed carbides has no effect on the fatigue resistance except for the slight improvement of fatigue life at small strain amplitudes and shift the ductile-brittle transition temperature (DBTT) to higher but satisfactory value of +10°C as compared to other high-chromium martensitic steels.

A Japanese national project has been undertaken since Aug. 2008 with the objective of developing an advanced ultra-supercritical power plant (A-USC) with a steam temperature of 700°C. Fe-Ni and Ni-based alloys, namely HR6W, HR35, Alloy617, Alloy740, Alloy263 and Alloy141, were taken as candidate materials for piping and superheater/reheater tubes in an A-USC boiler. Weldments of these alloys were manufactured by GTAW, after which long term creep rupture tests were conducted at 700°C, 750°C and 800°C. Weldments of HR6W, HR35 and Alloy617 showed similar creep strength as compared with these base metals. Weldments of Alloy740 tended to fail in the HAZ, and it is considered that voids and cracks preferentially formed in the small precipitation zone along the grain boundary in the HAZ. The creep strength of Alloy263 in weldments exhibited the highest level among all the alloys, although HAZ failure occurred in the low stress test condition. A weld strength reduction factor will be needed to avoid HAZ failure in Alloy740 and Alloy263. Also, to prevent premature failure in weld metal, optimization of the chemical composition of weld filler materials will be required.

Creep-fatigue tests strain-controlled with different strain amplitudes and different hold times at 725 were done on nickel-based alloy 617 as a typical candidate material for turbine rotor of advanced ultra-supercritical power plant. Stress relaxes during the hold time when the strain remains at the tensile peak. The analysis of the stress relaxation during different strain hold times shows that the ratio of the relaxation stress and the maximum stresses has strong correlation with strain amplitude and hold time. The failure life also has a certain dependence on the relaxation stress ratio. The failure life decreases and the relaxation stress ratio increases as the strain amplitude increases. The failure life decreases and the relaxation stress ratio increases as the hold time increases. Therefore the stress relaxation ratio was used as an intermediate variable to obtain the corresponding relationship model by establishing the relationship between the relaxation stress ratio and the strain and the relationship between the relaxation stress ratio and the failure life. This model can be used to predict the creep-fatigue interaction life more simply and directly.

The next generation of materials and assemblies designed to address challenges in power generation, such as molten salt or supercritical carbon dioxide thermal transfer systems, corrosion, creep/fatigue, and higher temperature operation, will likely be highly optimized for their specific performance requirements. This optimization often involves strict control over microstructure, including homogeneity, grain size, texture, and grain boundary phases, as well as precise alloy chemistry and homogeneity. These stringent requirements aim to meet the new demands for bulk mechanical performance and durability. Some advanced materials, like oxide-dispersion strengthened or high-entropy alloys, necessitate specialized synthesis, fabrication, or welding/joining processes. Traditional methods that involve melting and solidifying can compromise the optimized microstructure of these materials, making non-melting synthesis and fabrication methods preferable to preserve their advanced characteristics. This paper presents examples where solid-phase, high-shear processing has produced materials and semi-finished products with superior performance compared to those made using conventional methods. While traditional processing often relies on thermodynamics-driven processes, such as creating precipitate phases through prolonged heat treatment, high-shear processing offers kinetics-driven, non-equilibrium alternatives that can yield high-performance microstructures. Additionally, examples are provided that demonstrate the potential for more cost-effective manufacturing routes due to fewer steps or lower energy requirements. This paper highlights advances in high-shear extrusion processing, including friction extrusion and shear-assisted processing and extrusion, as well as developments in solid-phase welding techniques like friction stir welding for next-generation power plant materials.

Following the successful completion of a 14-year effort to develop and test materials which would allow advanced ultra-supercritical (A-USC) coal-fired power plants to be operated at steam temperatures up to 760°C, a United States-based consortium has started on a project to build an A-USC component test facility, (A-USC ComTest). Among the goals of the facility are to validate that components made from the advanced alloys can perform under A-USC conditions, to accelerate the development of a U.S.-based supply chain for the full complement of A-USC components, and to decrease the uncertainty for cost estimates of future commercial-scale A-USC power plants. The A-USC ComTest facility will include a gas fired superheater, thick-walled cycling header, steam piping, steam turbine (11 MW nominal size) and valves. Current plans call for the components to be subjected to A-USC operating conditions for at least 8,000 hours by September 2020. The U.S. consortium, principally funded by the U.S. Department of Energy and the Ohio Coal Development Office with co-funding from Babcock & Wilcox, General Electric and the Electric Power Research Institute, is currently working on the Front-End Engineering Design phase of the A-USC ComTest project. This paper will outline the motivation for the project, explain the project’s structure and schedule, and provide details on the design of the facility.

This paper reports on the latest in a series of projects aiming at the qualification of new and proven materials in components under a severe service environment. In the initial stages of the project (HWT I & HWT II), a test loop at Unit 6 of the GKM Power Plant in Mannheim was used to study the behavior of components for advanced ultra-supercritical (A-USC) plants made from nickel alloys at 725 °C under both static and fluctuating conditions. Due to recent changes in the operation modes of existing coal-fired power plants, the test loop was modified to continue operating the existing nickel components in the static section while applying thermal cycles in a different temperature range. HR6W pipes and valves were added to the bypass of the static section, and all components in the cyclic section were replaced with P92, P93, and HR6W components. The test loop achieved approximately 9000 hours of operation and around 800 cycles with holding times of 4 and 6 hours. After dismantling the loop, nondestructive and destructive examinations of selected components were conducted. The accompanying testing program includes results from thermal fatigue, fatigue, thermal shock, and long-term creep tests, focusing on the behavior of base materials and welds, particularly for HR6W, P92, P93, and other nickel-based alloys. Additionally, test results on dissimilar welds between martensitic steel P92 and nickel alloys A617 and HR6W are presented. Numerical assessments using standardized and numerical lifetime estimation methods complement the investigations. This paper provides insights into the test loop design and operational challenges, material behavior, and lifetime, including advanced numerical simulations and operational experiences with valves, armatures, piping, and welds.

Sanicro 25 material is approved for use in pressure vessels and boilers according ASME code case 2752, 2753 and VdTUV blatt 555. It shows higher creep rupture strength than any other austenitic stainless steels available today. It is a material for superheater and reheaters, enabling higher steam parameters of up to about 650 °C steam (ie about max 700 °C metal) without the need for expensive nickel based alloys. The aim of the present study is the investigation of the steam oxidation resistance of the Sanicro 25. The long term test was conducted in the temperature range 600 -750 °C up to 20 000 hours. The morphology of the oxide scale and the microstructure of the bulk material were investigated. In addition, the effect of surface finish and pressure on the steam oxidation were also studied.

Current state-of-the-art coal-fired supercritical steam power plants operate with high-pressure turbine inlet steam temperatures close to 600°C. The best of the recently developed and commercialized advanced 9-12Cr martensitic-ferritic steels may allow prolonged use at temperatures to about 620°C, but such steels are probably close to their inherent upper temperature limit. Further increase in the temperature capability of advanced steam turbines will certainly require the use of Ni-based superalloys and system redesign, as seen in the European programs that are pioneering advanced power plants capable of operating with 700°C steam. The U.S. Department of Energy (DOE) has recently undertaken a concerted effort to qualify ultra-supercritical boiler tubing and piping alloys for 720/760°C steam for increased efficiency and reduced emissions. It is, therefore, necessary to develop the corresponding USC steam turbine, also capable of reliable operation at such conditions. This paper summarizes a preliminary assessment made by the Oak Ridge National Laboratory (ORNL) and the National Energy Technology Laboratory (NETL) of materials needed for ultra-supercritical (USC) steam turbines, balancing both technical and business considerations. These efforts have addressed an expanded portfolio of alloys, that includes austenitic stainless steels and alloys, in addition to various Ni-based superalloys for critical turbine components. Preliminary input from utilities indicates that cost-effective improvements in performance and efficiency that do not sacrifice durability and reliability are prime considerations for any advanced steam turbine technology.

Ultra supercritical (USC) power plants offer the promise of higher efficiencies and lower emissions, which are goals of the U.S. Department of Energy’s Advanced Power Systems Initiatives. Most current coal power plants in the U.S. operate at a maximum steam temperature of 538°C. However, new supercritical plants worldwide are being brought into service with steam temperatures of up to 620°C. Current Advanced Power Systems goals include coal generation at 60% efficiency, which require steam temperatures of up to 760°C. This research examines the steamside oxidation of advanced alloys for use in USC systems, with emphasis placed on alloys for high- and intermediate-pressure turbine sections. Initial results of this research are presented.

700°C advanced ultra-supercritical system and supercritical CO 2 turbine system are developed for high efficiency turbine systems for next generation. This study covered the feasibility of creep life assessment of γ’-Ni 3 (Al,Ti) precipitation strengthened Ni-based superalloy rotor material, TOS1X-2, a modified alloy of UNS N06617 for these systems, based on hardness measurement method. It was found that the hardness of TOS1X-2 was governed by the change in precipitation strengthening and strain hardening during creep. The clear relationship between hardness increase in crept portion and macroscopic creep strain was observed, suggesting that it might be possible to estimate the creep strain or initiation of acceleration from hardness measurement. Microstructure inhomogeneity and microstructure evolutions during creep especially focused on dispersion of creep strain were characterized by EBSD quantitative analysis. It was found that creep strain was accumulated along the grain boundary, while it was relatively absent in coarse grains with low Schmid factor of {111} <110> slip system in fcc structure. The upper limit of hardness scatter band is thought to be important, since it represents the local and critical creep damage of the alloy.

A new nickel-base superalloy GH750 has been developed as boiler tube of advanced ultrasupercritical (A-USC) power plants at temperatures about and above 750°C in China. This paper researched the weld solidification of GH750 filler metal, microstructure development and property of GH750 welded joint by gas tungsten arc weld. Liquid fraction and liquid composition variation under non-equilibrium state were calculated by thermo-dynamic calculation. The weld microstructure and the composition in the dendrite core and interdendritic region were analyzed by SEM(EDX) in detail. The investigated results show that there is an obvious segregation of precipitation-strengthening elements during the weld solidification. Titanium and Niobium are the major segregation elements and segregates in the interdendritic region. It was found that the changing tendency of the elements’ segregation distribution during the solidification of GH750 deposit metal is agree with the thermodynamic calculation results. Till to 3,000hrs’ long exposure at 750°C and 800°C, in comparison with the region of dendrite core of solidification microstructure, not only the coarsening and the accumulation of γʹ particles are remarkable in the interdendritic region, but also the small quantity of the blocky and needle like η phases from. The preliminary experimental results indicate that the weakening effect of creep-rupture property of the welded joint is not serious compared with GH750 itself.

Following the successful completion of a 15-year effort to develop and test materials that would allow advanced ultra-supercritical (A-USC) coal-fired power plants to be operated at steam temperatures up to 760°C, a United States-based consortium has been working on a project (AUSC ComTest) to help achieve technical readiness to allow the construction of a commercial scale A-USC demonstration power plant. Among the goals of the ComTest project are to validate that components made from the advanced alloys can be designed and fabricated to perform under A-USC conditions, to accelerate the development of a U.S.-based supply chain for key A-USC components, and to decrease the uncertainty for cost estimates of future commercial-scale A-USC power plants. This project is intended to bring A-USC technology to the commercial scale demonstration level of readiness by completing the manufacturing R&D of A-USC components by fabricating commercial scale nickel-based alloy components and sub-assemblies that would be needed in a coal fired power plant of approximately 800 megawatts (MWe) generation capacity operating at a steam temperature of 760°C (1400°F) and steam pressure of at least 238 bar (3500 psia).The A-USC ComTest project scope includes fabrication of full scale superheater / reheater components and subassemblies (including tubes and headers), furnace membrane walls, steam turbine forged rotor, steam turbine nozzle carrier casting, and high temperature steam transfer piping. Materials of construction include Inconel 740H and Haynes 282 alloys for the high temperature sections. The project team will also conduct testing and seek to obtain ASME Code Stamp approval for nickel-based alloy pressure relief valve designs that would be used in A-USC power plants up to approximately 800 MWe size. The U.S. consortium, principally funded by the U.S. Department of Energy and the Ohio Coal Development Office under a prime contract with the Energy Industries of Ohio, with co-funding from the power industry participants, General Electric, and the Electric Power Research Institute, has completed the detailed engineering phase of the A-USC ComTest project, and is currently engaged in the procurement and fabrication phase of the work. This paper will outline the motivation for the effort, summarize work completed to date, and detail future plans for the remainder of the A-USC ComTest project.
