For four decades, the Electric Power Research Institute (EPRI) has led groundbreaking materials research in the power industry, yielding significant cost savings across fossil, nuclear, and power delivery sectors. To address the escalating energy demands of the 21st century and meet environmental protection objectives, new fossil-fueled power plant concepts must be developed with enhanced efficiency and advanced technologies for CO 2 , sulfur oxide, and nitrogen reduction. As plant temperatures and pressures increase to improve overall efficiency, the property requirements for alloys used in critical components become increasingly demanding, particularly regarding creep rupture strength, high-temperature corrosion resistance, and other essential characteristics. Newer and existing nickel alloys emerge as promising candidates for these challenging applications, necessitating comprehensive development through detailed property investigations across multiple categories. These investigations encompass a holistic approach, including chemical composition analysis, physical and chemical properties, mechanical and technological properties (addressing short-term and long-term behaviors, aging effects, and thermal stability), creep and fatigue characteristics, fracture mechanics, fabrication process optimization, welding performance, and component property evaluations. The research spans critical areas such as materials development for membrane walls, headers, piping, reheater and superheater components, and various other high-temperature power plant elements. This paper provides a comprehensive overview of existing and newly developed nickel alloys employed in components of fossil-fueled, high-efficiency 700°C steam power plants, highlighting the intricate materials science challenges and innovative solutions driving next-generation power generation technologies.

Enhancement of the steam conditions is one of the most effective measures to achieve the goal of higher thermal efficiency. 700°C class A-USC (Advanced Ultra Super Critical Steam Conditions) power plant is one of the remarkable technologies to achieve the goal and reduce CO 2 emissions from fossil fuel power plants. Toshiba has been working on the A-USC development project with subsidy from METI (Ministry of Economy, Trade and Industry) and NEDO (New Energy and Industrial Technology Development Organization). In this project, A-USC power plants with steam parameters of 35MPa 700/720/720°C were considered. To date, various materials have been developed and tested to verify their characteristics for use in A-USC power plants. And some of these materials are being investigated as to their suitability for use in long term. Together with members of the project, we carried out the boiler component test using a commercially-operating boiler. We manufactured a small-scale turbine casing made of nickel-based alloy, and supplied it for the test. In addition, we manufactured a turbine rotor for turbine rotation tests, and carried out the test at 700°C and rotating speed of 3,600rpm conditions. In this paper, we show the results of the A-USC steam turbine development obtained by the project.

Significant research efforts are underway in Europe, Japan, and the U.S. to develop the technology to increase the steam temperature in fossil power plants in order to achieve greater efficiency and reduce the amount of greenhouse gases emitted. The realization of these advanced steam power plants will require the use of nickel-based superalloys having the required combination of high-temperature creep strength, oxidation resistance, thermal fatigue resistance, thermal stability, and fabricability. Haynes 230 and 282 alloys are two materials that meet all of these criteria. The metallurgical characteristics of each alloy are described in detail, and the relevant high-temperature properties are presented and discussed in terms of potential use in advanced steam power plants.

The Chinese power industry has experienced rapid development in the past decade. The newly built 600+°C ultra-super-critical (UCS) fossil fire power plants and pressed water reactor nuclear power plants in China are the world’s most advanced level technically and effectively. The available capacity of 600+°C UCS fossil fire power plant in China is more than 200 GW by the end of 2015, which has greatly contributed to the energy-saving and emission-reduction for China and the whole world. In China, the 610°C and 620°C advanced USC (A-USC) fossil fire power plants had been combined into the grid, 630°C A-USC fossil fire power plant is about to start to build, the feasibility of 650°C A-USC fossil fire power plant is under evaluation, 700°C AUSC fossil fire power plant has been included in the national energy development plan and the first Chinese 700°C A-USC testing rig had been put into operation in December 2015. The advanced heat resistant materials are the bottlenecking to develop A-USC fossil fire power plant worldwide. In this paper, the research and development of candidate heat resistant steels and alloys selected and/or used for 600+°C A-UCS fossil fire power plant in China is emphasized, including newly innovated G115 martensitic steel used for 630°C steam temperature, C-HRA-2 fully solid-solution strengthening nickel alloy used for 650°C steam temperature, C-HRA-3 solid-solution strengthening nickel alloy used for 680°C steam temperature, 984G iron-nickel alloy used for 680°C steam temperature, C-HRA-1 precipitation hardening nickel alloy and C700R1 solid-solution strengthening nickel alloy used for 700+°C steam temperature.

Sufficient available energy in combination with lowest environmental pollution is a basic necessity for a high standard of living in every country. In order to guarantee power supply for future generations it is necessary to use fossil fuels as efficient as possible. This fact calls for the need of power plants with improved technologies to achieve higher efficiency combined with reduced environmental impact. In order to realize this goal it is not only a challenge for power station manufacturers, but also for manufacturers of special steels and forgings, who have to produce improved components with more advanced materials and more complex manufacturing processes. This paper reports about experiences in the fabrication of forged components for gas and steam turbines followed by achievable mechanical properties and ultrasonic detectability results. The materials are the creep resistant martensitic Cr steels developed in the frame of the European Cost research programme. Whereas Boron containing 10% Cr steels are suitable for steam temperatures of 625°C and slightly higher, Ni-based alloys shall be used for temperatures of 700°C and above. One pilot rotor forging, representing a HP-rotor for welded construction, has been manufactured out of alloy Inconel 625 within the frame of the European Thermie project AD700.

The United States Department of Energy (U.S. DOE) Office of Fossil Energy and the Ohio Coal Development Office (OCDO) have been the primary supporters of a U.S. effort to develop the materials technology necessary to build and operate an advanced-ultrasupercritical (A-USC) steam boiler and turbine with steam temperatures up to 760°C (1400°F). The program is made-up of two consortia representing the U.S. boiler and steam turbine manufacturers (Alstom, Babcock & Wilcox, Foster Wheeler, Riley Power, and GE Energy) and national laboratories (Oak Ridge National Laboratory and the National Energy Technology Laboratory) led by the Energy Industries of Ohio with the Electric Power Research Institute (EPRI) serving as the program technical lead. Over 10 years, the program has conducted extensive laboratory testing, shop fabrication studies, field corrosion tests, and design studies. Based on the successful development and deployment of materials as part of this program, the Coal Utilization Research Council (CURC) and EPRI roadmap has identified the need for further development of A-USC technology as the cornerstone of a host of fossil energy systems and CO 2 reduction strategies. This paper will present some of the key consortium successes and ongoing materials research in light of the next steps being developed to realize A-USC technology in the U.S. Key results include ASME Boiler and Pressure Vessel Code acceptance of Inconel 740/740H (CC2702), the operation of the world’s first 760°C (1400°F) steam corrosion test loop, and significant strides in turbine casting and forging activities. An example of how utilization of materials designed for 760°C (1400°F) can have advantages at 700°C (1300°F) will also be highlighted.
