Increasing the temperature capabilities of ferritic/martensitic 9-12% Cr steels can help in increasing the operating temperature of land-based turbines and minimize the use of expensive high-temperature alloys in the hot section. A creep resistant martensitic steel, JMP, was developed with the potential to operate at or above 650°C. The design of the alloys originated from computational modeling for phase stability and precipitate strengthening using fifteen constituent elements. Cobalt was used for increased solid solution strengthening, Si for oxidation resistance and different W and Mo concentrations for matrix strength and stability. The JMP steels showed increases in creep life compared to MARBN/SAVE12AD at 650°C for testing at various stresses between 138 MPa and 207 MPa. On a Larson-Miller plot, the performance of the JMP steels surpasses that of state-of-the-art MARBN steel. Approximately 21 years of cumulative creep data are reported for the JMP steels which encompasses various compositions. The relationships between composition-microstructure-creep properties are discussed including characterization of microstructures after >20,000 hours in creep.

This study investigates the steam oxidation behavior of Alloy 699 XA, a material containing 30 wt.% chromium and 2 wt.% aluminum that forms protective oxide scales in low-oxygen conditions. The research compares four variants of the alloy: conventional bulk material, a laser powder bed fusion (LPBF) additively manufactured version, and two modified compositions. The modified versions include MAC-UN-699-G, optimized for gamma-prime precipitation, and MAC-ISIN-699, which underwent in-situ internal nitridation during powder atomization. All variants were subjected to steam oxidation testing at 750°C and 950°C for up to 5000 hours, with interim analyses conducted at 2000 hours. The post-exposure analysis employed X-ray diffraction (XRD) to identify phase development and scanning electron microscopy with energy dispersive spectroscopy (SEM/EDS) to examine surface morphology, cross-sectional microstructure, and chemical composition. This study addresses a significant knowledge gap regarding the steam oxidation behavior of 699 XA alloy, particularly in its additively manufactured state.

The aspiration to deploy Nb-based alloys as viable upgrade for Ni-based superalloys is rooted in their potential for superior performance in high-temperature applications, such as rocket nozzles and next-generation turbines. However, realizing this goal requires overcoming formidable design hurdles, including achieving high specific strength, creep resistance, fatigue, and oxidation resistance at elevated temperatures, while preserving ductility at lower temperatures. Additionally, the requisite for alloy bond-coatings, to ensure compatibility with coating materials, further complicates the design process. QuesTek Innovations has its Integrated Computational Materials Engineering (ICME) technologies to design a superior performance high-temperature Nb-based superalloy based on solid solution and precipitation strengthening. Additionally, utilizing a statistical learning method from very limited available data, QuesTek engineers were able to establish physics-based material property models, enabling accurate predictions of equilibrium phase fraction, DBTT, and creep properties for multicomponent Nb alloys. With the proven Materials by Design methodology under the ICME framework, QuesTek successfully designed a novel Nb superalloy that met the stringent design requirements using its advanced ICMD materials modeling and design platform.

Super 304H is a new generation of advanced austenitic stainless steels that is increasingly being used in superheater/ reheater (SH/RH) sections of thermal ultra-supercritical steam power plants due to its high creep strength combined with good oxidation resistance and microstructure stability. However, recent studies have shown significant microstructural changes and associated degradation in creep performance during long-term service exposure in this alloy. Microstructure evolution during service and its effect on the long-term creep performance has not been comprehensively assessed. In this work, variations in the microstructure of long-term service exposed Super 304H RH tubes (~99,600 hours at 596°C steam temperature) are documented. The results for the ex-service material are compared to well-documented laboratory studies to provide perspective on improved life management practices for this mainstay advanced stainless steel.

The microstructural evolution of the MoSiBTiC alloy by rapid solidification and its effect on oxidation and mechanical properties were investigated in this study. A Mo-5Si-10B-10Ti-10C (at%) alloy was produced by a conventional arc-melting technique in an Ar atmosphere, and then it was rapidly solidified by tilt-casting into a rod-shaped copper hearth. Vickers hardness values increased drastically above 1000 Hv due to the microstructure refinement through rapid solidification. They rose from the center toward the outer surface, ranging from about 1100 to 1300 Hv. Interestingly, the oxidation resistance of the rapidly solidified MoSiBTiC alloy at 1100 °C was dramatically improved, probably due to the microstructure refinement effect with ultrafine grains. However, the fracture toughness value of the rapidly solidified MoSiBTiC alloy was about 8 MPa·m 1/2 , less than half of the cast and heat-treated MoSiBTiC alloy previously reported. Heat treatment and composition optimization will further improve the performance of the rapidly solidified MoSiBTiC alloy.

Development of steels used in the power generation industry for the production of boilers characterized by supercritical parameters poses new challenges. The introduction of new combinations of alloying agents aimed at obtaining the best possible mechanical properties, including creep resistance, affects the weldability of new steels. Each of the latter has to undergo many tests, particularly as regards bending and welding, in order to enable the development of technologies ensuring failure-free production and assembly of boiler systems. Martensitic steels containing 9% Cr, used in the manufacturing of steam superheaters, are characterized by excellent creep resistance and, at the same time, low oxidation resistance at a temperature in excess of 600°C. In turn, steels with a 12% Cr content, i.e., VM12-SHC or X20CrMoV12-1 are characterized by significantly higher oxidation resistance but accompanied by lower strength at higher temperatures, which translates to their limited application in the production of boilers operating at the most top parameters.X20CrMoV12-1 was withdrawn from most of the power plants, and VM12-SHC was supposed to replace it, but unfortunately, it failed in regards to creep properties. To fulfill the gap a new creep strength-enhanced ferritic steel for service in supercritical and ultra-supercritical boiler applications was developed by Tenaris and it is designated as Thor115 (Tenaris High Oxidation Resistance). This paper covers the experience gained during the first steps of fabrication, which includes cold bending and welding of homogenous joints.

To save fossil fuel resources and to reduce CO 2 emissions, considerable effort has been directed toward researching and developing heat-resistant materials that can help in improving the energy efficiency of thermal power plants by increasing their operational temperature and pressure conditions. Instead of conventional 9-12Cr ferritic heat-resistant steels with a tempered martensitic microstructure, we developed “Precipitation Strengthened 15Cr Ferritic Steel” based on a new material design concept: a solid-solution treated ferrite matrix strengthened by precipitates. Creep tests for 15Cr-1Mo-6W-3Co-V-Nb steels with ferrite matrix strengthened by a mainly Laves phase (Fe 2 W) showed that the creep strengths of 15Cr ferritic steel at temperatures ranging from 923 K to 1023 K were twice as high as those of conventional 9Cr ferric heat-resistant steel. 15Cr steels have higher steam oxidation resistance than that of conventional steel in the same temperature range as the creep tests. Thus, the new material design concept of heat-resistant steel pro- vides improved creep strength and steam oxidation resistance. We are attempting to determine the optimum compositions, especially that of carbon, in order to improve the high-temperature creep strength.

A new ferritic steel branded as Thor 115 has been developed to enhance high-temperature resistance. The steel design combines an improved oxidation resistance with long-term microstructural stability. The new alloy was extensively tested to assess the high-temperature time- dependent mechanical behavior (creep). The main strengthening mechanism is precipitation hardening by finely dispersed carbide (M 23 C 6 ) and nitride phases (MX). Information on the evolution of secondary phases and time-temperature-precipitation behavior of the alloy, essential to ensure long-term stability, was obtained by scanning transmission electron microscopy with energy dispersive spectroscopy, and by X-ray powder diffraction on specimens aged up to 50,000 hours. The material behavior was also tested in service conditions, to validate the laboratory results: Thor 115 tubing was installed in a HRSG power plant, directly exposed to turbine flue gasses. Tubing samples were progressively extracted, analyzed and compared with laboratory specimens in similar condition. This research shows the performance of Thor 115 regarding steam oxidation and microstructure evolution up to 25,000 exposure hours in the field. So far, no oxide microstructure difference is found between the laboratory and on field tubing: in both cases, the oxide structure is magnetite/hematite and Cr-spinel layers and the oxide thickness values lay within the same scatter band. The evolution of precipitates in the new alloy confirms the retention of the strengthening by secondary phases, even after long-term exposure at high temperature. The deleterious conversion of nitrides into Z phase is shown to be in line with, or even slower than that of the comparable ASME grade 91 steel.

The newly developed 12%Cr steel Super VM12 is characterized by excellent creep rupture strength properties (better than Grade 92) and enhanced steam oxidation resistance of 12%Cr steels such as VM12-SHC. Balanced properties profile of the new steel development in comparison to the existing well-established steels such as Grade 91 and Grade 92, opens opportunities for its application as construction material for components in existing or future high-efficiency power plants. In this study the oxidation behavior of typical 9%Cr steels was compared with the new steel development. The oxide scale morphologies and compositions of different oxide layers as function of temperature and exposure time in steam-containing atmospheres were characterized using light optical metallography, Scanning Electron Microscopy (SEM). Creep testing has been carried out in the temperature range between 525°C and 700°C. Selected creep specimens were investigated using the Transmission Electron Microscopy and the Atom Probe Tomography techniques.

For last half century the development of creep strength enhanced ferritic steels has been continued and presently ASME grades 91, 92 and 122 extremely stronger than conventional low alloy steels have extensively been used worldwide in high efficient power plants. However the use of these creep strength enhanced 9-12%Cr steels is limited to around 630°C or 650°C at maximum in terms of high temperature strength and oxidation resistance. Consequently the appearance of ferritic steels standing up to higher temperature of around 700°C to substitute of high strength austenitic steels is strongly desired. Under the state, the addition of high nitrogen to ferritic steels is attracting considerable attention because of improving high temperature strength and oxidation resistance of them. This work was done to evaluate the oxidation resistance of high nitrogen steels and to investigate the effect nitrogen and microstructure on oxidation resistance using 9-15%Cr steels with about 0.3% nitrogen manufactured by means of Pressurized Electro- Slag Remelting (PESR) method in comparison with ASME grades 91 and 122. As a result, high nitrogen ferritic steels showed excellent oxidation resistance comparing with nitrogen-free steels and ASME grades 91 and 122. The oxidation resistance of 9%Cr ferritic steels depends on the nitrogen content in the each steel. That is, the weight gain decreases with an increase in nitrogen content. Moreover, the oxide scale of high nitrogen steel contained a high concentration of Cr. It is conjectured that, in high temperature oxidation, nitrogen plays a key role in promoting the formation of the oxide scale which has high concentration of Cr, inhibiting oxidation from proceeding. And also it was found that the oxidation resistance of the high nitrogen steels does not depend greatly on Cr content but on their microstructure. The oxidation resistance of high nitrogen ferritic heat-resistant steels increased as the fraction of martensite structure increased. These results indicate for high nitrogen steels Cr diffusion along grain boundaries is further promoted resulting in the formation of protective oxide scale having high Cr concentration. Furthermore as new findings it was confirmed that the Cr diffusion in substrate of steels to form Cr concentrated oxide scale on the metal surface is accelerated by nitrogen while suppressed by carbon in matrix of steel.

High Cr ferritic steels have been developed for the large components of fossil power plants due to their excellent creep resistance, low thermal expansion, and good oxidation resistance. Development works to improve the operating temperature of these steels mainly focused on the high mechanical properties such as solid solution strengthening and precipitation hardening. However, the knowledge of the correlation between Laves phase precipitation and oxidation behavior has not clarified yet on 9Cr ferritic steels. This research will be focused on the effect of precipitation of Laves phase on steam oxidation behavior of Fe-9Cr alloy at 923 K. Niobium was chosen as the third element to the Fe- 9Cr binary system. Steam oxidation test of Fe-9Cr (mass%) alloy and Fe-9Cr-2Nb (mass%) alloy were carried out at 923 K in Ar-15%H 2 O mixture for up to 172.8 ks. X-ray diffraction confirms the oxide mainly consist of wüstite on the Fe-9Cr in the initial stage while on Nb added samples magnetite was dominated. The results show that the Fe-9Cr- 2Nb alloy has a slower oxidation rate than the Fe-9Cr alloy after oxidized for 172.8 ks

This work deals with the potential of microstructurally based modeling of the creep deformation of martensitic steels. The motivation for the work stems from the ever increasing demand for higher efficiency and better reliability of modern thermal power plants. Service temperatures of 600°C and stress levels up to 100 MPa are currently the typical requirements on critical components. High creep and oxidation resistance are the main challenges for a lifetime 10+ years in steam atmosphere. New materials may fulfill these requirements; however, the save prediction of the creep resistance is a difficult challenge. The model presented in this work takes into consideration the initial microstructure of the material, its evolution during thermal and mechanical exposure and the link between microstructural evolution and creep deformation rate. The model includes the interaction between the relevant microstructural constituents such as precipitates, grain- lath- and subgrain boundaries and dislocations. In addition, the material damage is included into the model. The applicability of the model is then demonstrated on standard creep resistant alloys. Contrary to phenomenological models, this approach can be tested against microstructural data of creep loaded samples and thus provides higher reliability. Nevertheless, potential improvements are discussed and future developments are outlined.

A paste, which contains Pt or Pt-xIr (x = 0-30 at%) alloy nano-powder was sprayed on some Ni-based single crystal superalloys. Then the annealing diffusion treatment at 1100 °C for 1 h in flowing Ar atmosphere was conducted to develop Pt and Pt-Ir diffusion coatings. Cyclic oxidation tests were carried out at 1150 °C in still air in order to investigate the thermal stability and oxidation behavior of the coatings and they were compared with electroplated diffusion coatings. It was found that Ir can retard the formation of voids in both the coatings and substrates. In addition, by replacing the electroplating method to the paste coating method, the crack problem due to the brittle feature of electroplated Pt-Ir coatings could be solved. Therefore, the Pt-Ir diffusion coating prepared by the paste- coating method is promising as the bond-coat material due to suppression of voids, cracks and stable Al 2 O 3 on the surface. The Pt-Ir paste diffusion coatings introduced above have several further advantages: they are easy to recoat, cause less damage to substrates, and offer comparable oxidation resistance. Thus, the method can be applicable to the remanufacturing of blades, which may extend the life of components. The future aspect of the paste coating will also be discussed.

A new alloy design concept for creep- and corrosion-resistant, fully ferritic alloys was proposed for high-temperature structural applications in current/future fossil-fired power plants. The alloys, based on the Fe-30Cr-3Al (in weight percent) system with minor alloying additions of Nb, W, Si, Zr and/or Y, were designed for corrosion resistance though high Cr content, steam oxidation resistance through alumina-scale formation, and high-temperature creep performance through fine particle dispersion of Fe 2 (Nb,W)-type Laves phase in the BCC-Fe matrix. Theses alloys are targeted for use in harsh environments such as combustion and/or steam containing atmospheres at 700°C or greater. The alloys, consisting of Fe-30Cr-3Al-1Nb-6W with minor alloying additions, exhibited a successful combination of oxidation, corrosion, and creep resistances comparable or superior to those of commercially available heat resistant austenitic stainless steels. An optimized thermo-mechanical treatment combined with selected minor alloying additions resulted in a refined grain structure with high thermal stability even at 1200°C, which improved room-temperature ductility without sacrificing the creep performance. The mechanism of grain refinement in the alloy system is discussed.

Sanicro 25 material is approved for use in pressure vessels and boilers according ASME code case 2752, 2753 and VdTUV blatt 555. It shows higher creep rupture strength than any other austenitic stainless steels available today. It is a material for superheater and reheaters, enabling higher steam parameters of up to about 650 °C steam (ie about max 700 °C metal) without the need for expensive nickel based alloys. The aim of the present study is the investigation of the steam oxidation resistance of the Sanicro 25. The long term test was conducted in the temperature range 600 -750 °C up to 20 000 hours. The morphology of the oxide scale and the microstructure of the bulk material were investigated. In addition, the effect of surface finish and pressure on the steam oxidation were also studied.

Ti alloys are used as compressor blades and disks in jet engines due to their high specific strength and good oxidation resistance at operation temperature. However, Ti alloys cannot be used above 600 °C because creep properties and oxidation resistance deteriorate. To overcome the above problems, the effect of alloying element on oxidation resistance was investigated and it was found that Sn deteriorated oxidation resistance and Nb improved oxidation resistance. Then, we have attempted to design new Ti alloys without Sn, but including Nb because Nb improved oxidation resistance. To expect solid-solution hardening, Zr was also added to the alloys. In this study, the creep behavior of Ti-10Al-2Nb-2Zr and Ti-10Al-2Nb-2Zr-0.5Si alloys was investigated. The creep test was performed at temperature range between 550 and 650 °C and stress range between 137 and 240 MPa. The stress exponent and the activation energy for creep were analyzed using an Arrhenius equation. The stress exponent was 5.9 and 3.4, and the activation energy was 290 and 272 kJ/mol for Ti-10Al-2Nb-2Zr and Ti-10Al-2Nb-2Zr-0.5Si, respectively. This indicates the creep deformation mechanism is dislocation (high-temperature power law) creep governed by lattice diffusion.

Understanding of the thermomechanical processing that affects microstructures is important to develop new alloys, because the mechanical properties of Ti alloys depend on the microstructures. In our previous study, we found Sn deteriorated the oxidation resistance, while Nb improved the oxidation resistance. Then, we have focused on Ti-Al-Nb-Zr alloys which Nb was added instead of Sn. Zr was added for solid solution strengthening. In this study, the formation of microstructures by thermomechanical processing and the effect of microstructure on the mechanical properties were investigated using the Ti-13Al-2Nb-2Zr (at%) alloy. The samples heat-treated in the β+α phase followed by furnace cooling after processed in the β+α phase formed the equiaxed or the ellipsoid α phase surrounded by the β phase. On the other hand, the sample heat-treated in the β+α phase followed by furnace cooling after processed in the β phase formed the lamellar microstructure. The compression strengths of the equiaxed α structure processed at two temperatures in the β+α phase were almost the same. While creep life of the bi-modal structure was drastically changed by processing temperature.

Alloy 718 is one of the most widely used for aircraft engine and gas turbine components requiring oxidation and corrosion resistance as well as strength at elevated temperatures. Alloy 718 has been produced in both wrought and cast forms, but metal injection molding and metal-based additive manufacturing (AM) technologies have the potential to create a three-dimensional component. Their mechanical properties are highly dependent on the types of powder processing, but the relationship between microstructures and properties has not been clarified. In this study, the mechanical properties of Alloy 718 manufactured by AM are compared to cast and wrought properties. The electron beam melting processed specimens with strong anisotropy showed higher yield strength, which can be explained by critical resolved shear stress. In addition, the creep deformation showed a complicated behavior which was different from that of wrought alloy. Such abnormal behavior was characterized by γ-channel dislocation activity.

Long-term performance of high temperature alloys is critically linked to the oxidation behavior in power generation applications in wet air and steam. As power generation systems move towards higher efficiency operation, nextgeneration fossil, nuclear and concentrating solar power plants are considering supercritical CO 2 cycle above 700°C. Wrought solid solution strengthened and precipitations strengthened alloys are leading candidates for both steam and Supercritical CO 2 power cycles. This study evaluates the cyclic oxidation behavior of HAYNES 230, 282, and 625 alloys in wet air, flowing laboratory air, steam and in 1 and 300 bar Supercritical CO 2 at ~750°C for duration of 1000 -10,000h. Test samples were thermally cycled for various times at temperature followed by cooling to room temperature. Alloy performances were assessed by analyzing the weight change behavior and extent of attack. The results clearly demonstrated the effects of alloy composition and environment on the long-term cyclic oxidation resistance. The extents of attack varied from alloy to alloy but none of the alloys underwent catastrophic corrosion and no significant internal carburization was observed in supercritical CO 2 . The performance of these alloys indicates that these materials are compatible not only in oxidizing environments, but also in Supercritical CO 2 environments for extended service operation.

To stay competitive in today’s dynamic energy market, traditional thermal power plants must enhance efficiency, operate flexibly, and reduce greenhouse gas emissions. This creates challenges for material industries to provide solutions for harsh operating conditions and fluctuating loads. Higher efficiency demands steels with excellent steam oxidation resistance, favoring ferritic steels for cycling operation due to their limited thermal expansion. This paper presents a study modeling a combined cycle power plant using GE 9HA0.2 GT technology. The analysis compares different maximum live steam temperatures (585°C, 605°C, 620°C) and four alloys (grades 91 and 92, stainless S304H, and Thor 115) for heat exchangers exposed to steam oxidation. Results indicate that Thor 115, a creep strength enhanced ferritic (CSEF) steel, is a viable alternative to stainless steel for live steam temperatures above 600°C, offering improved oxidation resistance with minimal weight increase. Modern CSEF steels outperform stainless steel in power plants with lower capacity factors, reducing thermal fatigue during load changes. Increasing the live steam temperature boosts plant efficiency, leading to significant CO 2 savings for the same power output.
