Detailed knowledge of the creep and creep crack behavior is essential for a safe operation of thick-walled components in thermal power plants. High mechanical loads and temperatures of more than 700 °C often require the application of nickel-based alloys, e.g. alloy C-263. Unfortunately, manufacturing and non-destructive evaluation (NDE) of thick-walled components (> 50 mm) made of nickel-based alloys are quite challenging. Tolerable critical flaw sizes, experimentally validated for long service durations, play an important role in the quality assurance of such components. It is commonly accepted that manufacturing parameters, e.g. heat treatment procedures, have a significant influence on creep ductility and time-dependent crack behavior. By means of adjusting the process parameters, the ductility and the creep life of notched specimen can be significantly improved in the case of alloy C-263. Essential root cause is the decoration of grain boundaries with carbides which drastically influences creep crack initiation and growth. This results in significant differences for allowable critical flaw sizes and thus, the potential use of the candidate material. On a first generation of alloy C-263 “G1”, a dense population of carbides on the grain boundaries was found, which resulted in an inadmissible creep crack behavior. The resulting critical flaw sizes were only a few tenths of a millimeter. On a second generation “G2”, the grain boundary occupation was positively influenced, so that a satisfactory creep crack behavior could be found. The critical flaw sizes are in the order of one millimeter or more. A critical or impermissible material behavior under creep conditions can be demonstrated by testing smooth and notched round specimens. For example, the first generation “G1” notched round specimens fails earlier than the smooth round specimens, indicating notch sensitivity. On the second generation “G2”, however, a notch insensitivity was found. The critical defect sizes can be determined by a method that takes into account a simultaneous examination of the crack tip situation and the ligament situation.

Nickel-based Alloy 617B (DIN 2.4673) and Alloy C-263 (DIN 2.4650) with high creep strength and good fabricability are promising material candidates for the design of next generation coal-fired “Advanced Ultra-Super-Critical A-USC” power plants with advanced steam properties and thus higher requirements on the material properties. Microstructural studies of the precipitation hardened alloy C-263 were performed with Electron Microscopy (TEM) with respect to their strengthening precipitates like carbides and intermetallic gamma prime. Specimens were subjected to different ageing treatments at elevated temperatures for different times. The microstructural results of the investigated nickel alloy C-263 are presented and discussed with respect to their correlation with required properties for A-USC, e.g. the mechanical properties, the creep resistance and the high temperature stability and compared to Alloy 617B. The manufacturing procedure for the prematernal and forgings as well as for thin walled tube components for A-USC power plants is presented.

For safe operation of thick-walled components for Advanced Ultra Super Critical (A-USC) power plants, detailed knowledge of the creep crack initiation and growth behavior is essential. The high loading and high temperature conditions in an A-USC power plant require, in many cases, the employment of nickel base super alloys. Unfortunately, both manufacturing and nondestructive evaluation (NDE) of thick-walled components (> 50 mm) made of nickel base super alloys are quite challenging. In this paper, one candidate material for such applications, Alloy C-263, was tested for creep and creep crack behavior at 700 °C. Objective of the study was to determine a critical flaw size. In order to establish this size, the duration to achieve the 1%-strain limit at a given load is compared with the time to grow the initial flaw for Δa = 0.5 mm when the component was loaded with the same given load. It will be shown that manufacturing parameters, e. g. heat treatment procedures, have a significant influence on the creep crack initiation and growth behavior and thus on component life. Decoration of grain boundaries with precipitates, for instance caused by the manufacturing process, can reduce the creep crack resistance and thus increase the risk for premature component failure.

High efficiency in power generation is not only desirable because of economical reasons but also for enhanced environmental performance meaning reduced quantity of forming ash and emissions. In modern medium to large size plants, improvements require supercritical steam values. Furthermore, in future there will be an increasing share of renewables, such as wind and solar power, which will enhance the fluctuation of supply with the consequence that other power sources will have to compensate by operating in a more demanding cyclic or ramping mode. The next generation plant will need to operate at higher temperatures and pressure cycles coupled with demanding hot corrosion and oxidation environments. Such an operation will significantly influence the performance of materials used for boilers and heat exchanger components by accelerating oxidation rates and lowering mechanical properties like creep resistance. The paper discusses the oxidation behaviour of San25, 800H and alloy 263 in supercritical water at temperatures 650 and 700 °C at 250 bar, and compares the changes of mechanical properties of materials at these temperatures.

In several material qualification programs tubes and thick-walled components mainly from Alloy 617 and Alloy 263 were investigated. Results as low cycle fatigue and long term creep behavior of base materials and welds are presented. Numerical models to describe the material behavior have been developed and verified by multiaxial tests. In order to ensure the feasibility of A-USC plants two test loops have been installed in GKM Mannheim – one for tube materials and a new one for thick-walled piping and components. The latter consists of a part with static loading and a part subjected to thermal cycles and is in operation since November 2012. First results of measurements and numerical calculations for a pipe bend (static loading) as well as pipes and a header (thermal cycles) are presented.

Large scale components of the conventional 600°C class steam turbine were made of the ferritic steel, but the steam turbine plants with main steam temperatures of 700°C or above (A-USC) using the Ni-base superalloys are now being developed in order to further improve the thermal efficiency. The weight of the turbine rotor for the A-USC exceeds 10ton. A lot of high strength superalloys for aircraft engines or industrial gas turbines have been developed up to now. But it is difficult to manufacture the large-scale parts for the steam turbine plants using these conventional high strength superalloys because of their poor manufacturability. To improve high temperature strength without losing manufacturability of the large scale components for the A-USC steam turbine plants, we developed Ni-base superalloy USC800(Ni-23Co-18Cr-8W-4Al-0.1C [mass %]) which has temperature capability of 800°C with high manufacturability achieved by controlling microstructure stability and segregation property. The 700°C class A-USC materials are the mainstream of current development, and trial production of 10 ton-class forged parts has been reported. However, there have been no reports on the development and trial manufacturing of the A-USC materials with temperature capability of 800°C. In this report, results of trial manufacturing and its microstructure of the developed superalloy which has both temperature capability 800°C and good manufacturability are presented. The trial manufacturing of the large forging, boiler tubes and turbine blades using developed material were successfully achieved. According to short term creep tests of the large forging and the tube approximate 100,000h creep strength of developed material was estimated to be 270MPa at 700 °C and 100MPa at 800°C.

A combination of creep tests, ex-service blade samples, thermodynamic equilibrium calculations, combined thermodynamic and kinetic calculations, image analysis, chemical composition mapping and heat treatments have been conducted on PWA1483 to determine if microstructural rejuvenation can be achieved when taking the presence of oxidation coatings into account as part of a blade refurbishment strategy. The work has shown that the γ′ morphology changes during creep testing, and that through subsequent heat treatments the γ′ microstructure can be altered to achieve a similar γ′ size and distribution to the original creep test starting condition. Thermodynamic equilibrium calculations have been shown to be helpful in determining the optimum temperatures to be used for the refurbishment heat treatments. The interaction of oxidation resistant coatings with the alloy substrate and refurbishment process have been explored with both experimental measurements and coupled thermodynamic and kinetic calculations. The predictive nature of the coupled thermodynamic and kinetic calculations was evaluated against an ex-service blade sample which had undergone refurbishment and further ageing. In general there was good agreement between the experimental observations and model predictions, and the modelling indicated that there were limited differences expected as a result of two different refurbishment methodologies. However, on closer inspection, there were some discrepancies occurring near the interface location between the coating and the base alloy. This comparison with experimental data provided an opportunity to refine the compositional predictions as a result of both processing methodologies and longer term exposure. The improved model has also been used to consider multiple processing cycles on a sample, and to evaluate the coating degradation between component service intervals and the consequences of rejuvenation of the blade with repeated engine exposure. The results from the experimental work and modelling studies potentially offer an assessment tool when considering a component for refurbishment.

To address current energy and environmental demands, the development and implementation of more efficient power plants is crucial. This efficiency improvement is primarily achieved by increasing steam temperatures and pressures, necessitating the introduction of new materials capable of withstanding these extreme conditions. Nickel-based alloys emerge as prime candidates for high-temperature and high-pressure applications, offering significant creep strength and the ability to operate at metal temperatures above 750°C. This research focuses specifically on steam header and pipework systems, which are critical components carrying steam from boilers to turbines under severe operating conditions. The study emphasizes the importance of selecting suitable materials for these components and developing methodologies to predict their safe operating lifetimes, thereby ensuring the reliable and efficient operation of next-generation power plants.
