The American Society of Mechanical Engineers (ASME) Boiler and Pressure Vessel Codes (BPVC) and Code for Pressure Piping have been utilized extensively for the construction and maintenance of plants in the power generation industry. These codes consist of different relevant sections that are applicable to the various pressure retaining components and their service application. This paper presents a comparison of the welding requirements between the various ASME construction codes outside of the qualification requirements within Section IX. Topics of discussion include preheat temperature, interpass temperature, postweld heat treatment, toughness testing, filler material requirements, and use of standard welding procedure specifications. Individual paragraphs and subparagraphs specific to these topics are compared and contrasted to establish their similarities and differences.

This paper discusses the design of a prototype for accurately inspecting the degree of wall thinning in boiler tubes, which plays a critical role in power plants. The environment in power plants is characterized by extreme conditions such as high temperatures, high pressure, and ultrafine dust (carbides), making the maintenance and inspection of boiler tubes highly complex. As boiler tubes are key components that deliver high-temperature steam, their condition critically affects the efficiency and safety of the power plant. Therefore, it is essential to accurately measure and manage the wall thinning of boiler tubes.

In order to comprehensively assess creep damage of 18Cr-9Ni-3Cu-Nb-N steel (ASME SA-213 S30432), which is widely used in critical high-temperature regions of heat transfer tubes of ultrasupercritical (USC) boilers, our investigation centered on the σ phase. This phase undergoes formation and coarsening during prolonged thermal exposure. We developed a technique to estimate operational heating metal temperatures by analyzing average particle size of the σ phase (MLAS-EX). By extracting a certain number of σ phase from the largest particle size, it is possible to select the σ phase that nucleated and grew in the early stage of heating. The correlation between the average particle size and the Hollomon-Jaffe Parameter (HJP), a parameter of heating temperature and time, allows precise estimation of the heating metal temperature. Our validation demonstrates that the replica method, which is a nondestructive method and effective for evaluating actual plants, is also applicable. Using our newly developed technique for estimating heating metal temperature, it is possible to predict the remaining creep life of heat transfer tubes based on data related to creep rupture characteristics, working stress and operating time. The developed method has already been successfully applied to evaluate the creep life of several actual boilers.

This study conducted creep tests, microstructural, and hardness analyses on SA213T23-TP347H dissimilar weld joints of long-term serviced coal-fired boiler final superheater tube. The welded joint (SA213 T23-TP347H) of the superheater tube, after approximately 105,000 hours of service, was sampled for creep life assessment and maintenance planning. Creep tests were conducted at 600°C under three stress conditions: 100, 140, and 160MPa. Most cracks were observed in the heat-affected zone of T23, and compared to unused tubes, the creep life consumption rate was approximately 90%. All dissimilar weld joints used welding rods similar in chemical composition to T23, and significant hardness reduction occurred in the flame-affected zone.

Tenaris' High Oxidation Resistance (THOR) 115, or T115, is a creep strength-enhanced ferritic (CSEF) steel introduced in the past decade. It is widely used in constructing high-efficiency power plants and heat recovery steam generators (HRSGs) due to its superior steam oxidation resistance and long-term microstructural stability, making it a viable alternative to stainless steels at elevated steam temperatures. The creep damage tolerance of T115 has been recently validated under ASME BPVC CC 3048 guidelines, which address safety concerns related to creep damage in boiler components. Testing confirmed T115's consistent creep damage-tolerant behavior, with cross-weld creep behavior reassessed through extensive metallographic examination of specimens from a 1.5-inch thick pipe girth weld, providing insights into creep damage distribution and hardness, and its relative performance compared to Grade 91 CSEF steel.

Additive manufacturing is being considered for pressure boundary applications for power plant service by ASME Boiler and Pressure Vessel Code and regulators. Both existing and new plants could benefit from the reduced lead times, design flexibility, and part consolidation possible with additive manufacturing. Various ASME code committees are working towards rules and guidance for use of additive manufacturing. To further the industry's understanding, this research program was undertaken to evaluate the properties of wire arc additive manufactured 316L stainless steel. This study included microstructural characterization, chemical composition testing, mechanical testing, and nondestructive evaluation of multiple large (1600-pound (700 kg)) 316LSi stainless steel valve bodies produced using the gas metal arc directed energy deposition process followed by solution annealing. The results showed the tensile behavior over a range of temperatures was comparable to wrought material. No variation in tensile behavior was observed with change in tensile sample orientation relative to the build direction. Room temperature Charpy V-notch absorbed energy toughness was comparable to wrought material. Large grain sizes were observed in the metallographic samples, indicating that lowering the solution anneal temperature may be worthwhile. The results of surface and volumetric examination were acceptable when compared to forged material acceptance criteria. Together these results suggest that GMA-DED can produce acceptable materials properties comparable to forged materials requirements.

Creep deformation and rupture properties of several long-term used Super 304H steel boiler tubes were presented in this paper. The aged superheater tubes that have been in service for about 140,000 hours at the approximate metal temperature ranged from 550°C to 640°C, were investigated. Creep tests were conducted at 650°C and 700°C using standard and miniature specimens taken from the axial and circumferential directions of tubes, and effects of specimen size, sampling direction and position on creep properties were discussed. Creep deformation of long-term used materials with significant microstructural evolution accelerated earlier than that of virgin material, and the time to creep rupture and the fracture ductility were also smaller. The degradation of rupture properties of the long-term used material was discussed in relation with microstructural evolution. In addition, there was little effects of specimen size and sampling direction on creep deformation and rupture time, whereas the time to creep rupture changed significantly due to the sampling position.

Development of steels used in the power generation industry for the production of boilers characterized by supercritical parameters poses new challenges. The introduction of new combinations of alloying agents aimed at obtaining the best possible mechanical properties, including creep resistance, affects the weldability of new steels. Each of the latter has to undergo many tests, particularly as regards bending and welding, in order to enable the development of technologies ensuring failure-free production and assembly of boiler systems. Martensitic steels containing 9% Cr, used in the manufacturing of steam superheaters, are characterized by excellent creep resistance and, at the same time, low oxidation resistance at a temperature in excess of 600°C. In turn, steels with a 12% Cr content, i.e., VM12-SHC or X20CrMoV12-1 are characterized by significantly higher oxidation resistance but accompanied by lower strength at higher temperatures, which translates to their limited application in the production of boilers operating at the most top parameters.X20CrMoV12-1 was withdrawn from most of the power plants, and VM12-SHC was supposed to replace it, but unfortunately, it failed in regards to creep properties. To fulfill the gap a new creep strength-enhanced ferritic steel for service in supercritical and ultra-supercritical boiler applications was developed by Tenaris and it is designated as Thor115 (Tenaris High Oxidation Resistance). This paper covers the experience gained during the first steps of fabrication, which includes cold bending and welding of homogenous joints.

The newly developed 12%Cr steel Super VM12 is characterized by excellent creep rupture strength properties (better than Grade 92) and enhanced steam oxidation resistance of 12%Cr steels such as VM12-SHC. Balanced properties profile of the new steel development in comparison to the existing well-established steels such as Grade 91 and Grade 92, opens opportunities for its application as construction material for components in existing or future high-efficiency power plants. In this study the oxidation behavior of typical 9%Cr steels was compared with the new steel development. The oxide scale morphologies and compositions of different oxide layers as function of temperature and exposure time in steam-containing atmospheres were characterized using light optical metallography, Scanning Electron Microscopy (SEM). Creep testing has been carried out in the temperature range between 525°C and 700°C. Selected creep specimens were investigated using the Transmission Electron Microscopy and the Atom Probe Tomography techniques.

The microstructures and mechanical properties of T122 steel used for superheater tube of the boiler in a 1000 MW ultra supercritical power plant after service for 83,000h at 590℃ were investigated, and compared with data of that served for 56,000h in previous studies. The results show that compared with T122 tube sample service for 56,000h, the tensile properties at room temperature and the size of precipitated phase exhibit few differences, but the lath martensites features are apparent, and the Brinell hardness value are obviously higher. SEM and TEM experiments show that the substructure is still dominated by lath martensite. A few lath martensites recover, subgrains appear and equiaxe, and the dislocation density in grains is relatively low. A large number of second-phase particles precipitated at boundaries of original austenite grains and lath martensite phases, which are mainly M 23 C 6 and Laves phases.

Development of the advanced USC (A-USC) boiler technology has been promoted in recent years, which targets 700°C steam condition. HR6W (Ni-23Cr-7W-Ti-Nb-25Fe) and HR35 (Ni-30Cr-6W-Ti-15Fe) have been developed for A-USC boiler tubes and pipes. The former alloy is mainly strengthened by Fe 2 W type Laves phase. The latter one employs precipitation strengthening of α-Cr phase in addition to Laves phase. Characteristic alloy design of both alloys, which does not use precipitation strengthening of γ′ phase (Ni 3 Al), leads to superior ductility and resistance to stress-relaxation cracking. Stability of creep strength and microstructure has been confirmed by long-term creep rupture tests. The 100,000h average creep rupture strength of HR6W is 85MPa at 700C. That of HR35 is 126MPa at 700°C which is comparable with conventional Alloy617. Tubes of both alloys have been evaluated by the component test in Japanese national A-USC project with γ′ hardened Alloy617 and Alloy263. Detailed creep strength, deformation behavior and microstructural evolution of these alloys are described from the viewpoint of the difference in strengthening mechanisms. Capability of these alloys for A-USC boiler materials has been demonstrated by the component test in the commercial coal fired boiler as the part of the A-USC project.

Sanicro 25 material is approved for use in pressure vessels and boilers according ASME code case 2752, 2753 and VdTUV blatt 555. It shows higher creep rupture strength than any other austenitic stainless steels available today. It is a material for superheater and reheaters, enabling higher steam parameters of up to about 650 °C steam (ie about max 700 °C metal) without the need for expensive nickel based alloys. The aim of the present study is the investigation of the steam oxidation resistance of the Sanicro 25. The long term test was conducted in the temperature range 600 -750 °C up to 20 000 hours. The morphology of the oxide scale and the microstructure of the bulk material were investigated. In addition, the effect of surface finish and pressure on the steam oxidation were also studied.

The fall-off of oxide scale with poor adhesion inside superheater/reheater tubes in boilers for (ultra) supercritical power unit is the main cause of accidents such as superheater/reheater blockage, tube explosion and solid particle erosion in the steam turbine which cause serious economic losses. However, there is still no method for testing and assessing the adhesion of oxide scale inside the tube. A method for testing the adhesion of corrosion products in tubes by spiral lines is proposed in this paper, and the accuracy of adhesion evaluation is improved by adopting the image recognition method.

The spalling of oxide scales at the steam side of superheater and reheater of ultra-supercritical unit is increasingly serious, which threatens the safe and economic operation of the boiler. However, no effective monitoring method is proposed to provide an on-line real-time detection on the spalling of oxide scales. This paper proposes an on-line magnetic non-destructive testing method for oxide granules. The oxide scale-vapor sample from the main steam pipeline forms liquid-solid two-phase flow after the temperature and pressure reduction, and the oxide granules are separated by a separator and piled in the austenitic pipe. According to the difference of the magnetic features of the oxide scales and the austenitic pipe, the oxide granule accumulation height can be detected through the spatial gradient variations of the magnetic induction. The laboratory test results show that the oxide scale accumulation can be accurately calculated according to the spatial gradient changes around the magnetized oxide granules, with the detection error not exceeding 2%.

The broken elbow of the final superheater tube (ASME SA213 TP304H) from a coal-fired power plant was evaluated. The root causes were identified by metallographic observation, sensitization evaluation, hardness measurement, and EBSD analysis. The analysis results reached the following conclusions. (1) The tube bending was not performed in accordance with ASME Code requirements—a solid-solution heat treatment was not performed after cold working. (2) The hardness at the elbow is greater than 260 HV, exceeding the ASME code limit. (3) The sensitization was 19%, showing a performance degradation. (4) There are no obvious corrosion elements in the oxide layers of the cracks. (5) Metallographic microstructure analysis shows that there are many intergranular cracks and carbides such as Cr-rich phase and Fe-Cr are precipitated at the grain boundaries, ultimately resulting in strain-induced precipitation hardening damage.

Stress corrosion cracking (SCC) is a potential risk in structural steels used for steam boilers. To investigate the effect of dissolved oxygen (DO) on SCC susceptibility, three steels, T23, T24 and T91 were annealed at 1065°C and then quenched to create a susceptible microstructure and then exposed in a Jones test to stagnant and circulating water at 200°C with varying DO levels. The results indicated that among the tested steels, the SCC susceptibility was highest in T91 but lowest in T23 which did not exhibit crack initiation with 100 ppb DO. T24 showed no cracking with 50 ppb DO but cracked with 100 ppb DO under these conditions. Based on these results, the next planned step is to monitor crack growth in-situ and determine a critical DO content for each material.

The INCONEL filler metals 72 and 72M have been utilized significantly for weld overlay protection of superheaters and reheaters, offering enhanced corrosion and erosion resistance in this service. Laboratory data conducted under simulated low-NOx combustion conditions, field exposure experience, and laboratory analysis (microstructure, chemical composition, overlay thickness measurements, micro-hardness) of field-exposed samples indicate that these overlay materials are also attractive options as protective overlays for water wall tubes in low-NOx boilers. Data and field observations will be compared for INCONEL filler metals 72, 72M, 625 and 622.

The susceptibilities of hot cracking and reheat cracking of A-USC candidate Ni-based alloys were evaluated relatively by Trans-Varestraint testing and Slow Strain Rate Tensile (SSRT) testing. In addition, semi-quantitative evaluation of the stress relaxation cracking susceptibility of Alloy 617 was conducted, because stress relaxation cracking in the heat affected zone (HAZ) has actually been reported for repair welds in Alloy 617 steam piping in European A-USC field-testing. Solidification cracking susceptibilities of Alloy 617 were the highest; followed by HR35, Alloy 740 and Alloy 141, which were all high; and then by HR6W and Alloy 263, which were relatively low. In addition, liquation cracking was observed in the HAZ of Alloy 617. The reheat cracking susceptibilities of Alloy 617, Alloy 263, Alloy 740 and Alloy 141 were somewhat higher than those of HR6W and HR35 which have good creep ductility due to the absence of γ’ phase precipitates. A method to evaluate stress relaxation cracking susceptibility was developed by applying a three-point bending test using a specimen with a V-notch and finite element analysis (FEA), and it was shown that stress relaxation cracking of aged Alloy 617 can be experimentally replicated. It was proposed that a larger magnitude of creep strain occurs via stress relaxation during the three-point bending test due to a higher yield strength caused by γ’ phase strengthening, and that low ductility due to grain boundary carbides promoted stress relaxation cracking. The critical creep strain curve of cracking can be created by means of the relationship between the initial strain and the creep strain during the three-point bending tests, which were calculated by FEA. Therefore, the critical conditions to cause cracking could be estimated from the stress relaxation cracking boundary from of the relationship between the initial strain and the creep strain during the three-point bending test.

A new nickel-base superalloy GH750 has been developed as boiler tube of advanced ultrasupercritical (A-USC) power plants at temperatures about and above 750°C in China. This paper researched the weld solidification of GH750 filler metal, microstructure development and property of GH750 welded joint by gas tungsten arc weld. Liquid fraction and liquid composition variation under non-equilibrium state were calculated by thermo-dynamic calculation. The weld microstructure and the composition in the dendrite core and interdendritic region were analyzed by SEM(EDX) in detail. The investigated results show that there is an obvious segregation of precipitation-strengthening elements during the weld solidification. Titanium and Niobium are the major segregation elements and segregates in the interdendritic region. It was found that the changing tendency of the elements’ segregation distribution during the solidification of GH750 deposit metal is agree with the thermodynamic calculation results. Till to 3,000hrs’ long exposure at 750°C and 800°C, in comparison with the region of dendrite core of solidification microstructure, not only the coarsening and the accumulation of γʹ particles are remarkable in the interdendritic region, but also the small quantity of the blocky and needle like η phases from. The preliminary experimental results indicate that the weakening effect of creep-rupture property of the welded joint is not serious compared with GH750 itself.

In a European ultra-supercritical (USC) power station repaired reheater bundle tubes made out of 25% Chromium stainless steels developed stress relief damages at the tube-to-tube butt welds, leading to leakages after only 8.500 hours of operation. Laboratory investigations of the leakages revealed common features of stress relief cracking (SRC) such as highly localized intergranular cracking in the heat affected zone (HAZ) near the fusion line, creep void formation at the crack tip and around the crack. At that time no other SRC damages were known for the employed 25% Chromium stainless steel boiler tubes. This article briefly describes the SRC damage found on the repaired reheater bundle tubes. It further provides insight on the several laboratory tests employed to assess the SRC behavior of welded joints of different creep resistant stainless steels. Among the selected test methods were Slow-Strain-Rate-Tests (SSRT), static 3-point bending tests derived from the Van Wortel approach and component tests. The results provided by the described tests methods have shown that the SRC behavior of a given material combination must be assessed by different techniques. This is especially the case for the evaluation of potential countermeasures and for the determination of the service conditions leading to the highest susceptibility.
