The susceptibilities of hot cracking and reheat cracking of A-USC candidate Ni-based alloys were evaluated relatively by Trans-Varestraint testing and Slow Strain Rate Tensile (SSRT) testing. In addition, semi-quantitative evaluation of the stress relaxation cracking susceptibility of Alloy 617 was conducted, because stress relaxation cracking in the heat affected zone (HAZ) has actually been reported for repair welds in Alloy 617 steam piping in European A-USC field-testing. Solidification cracking susceptibilities of Alloy 617 were the highest; followed by HR35, Alloy 740 and Alloy 141, which were all high; and then by HR6W and Alloy 263, which were relatively low. In addition, liquation cracking was observed in the HAZ of Alloy 617. The reheat cracking susceptibilities of Alloy 617, Alloy 263, Alloy 740 and Alloy 141 were somewhat higher than those of HR6W and HR35 which have good creep ductility due to the absence of γ’ phase precipitates. A method to evaluate stress relaxation cracking susceptibility was developed by applying a three-point bending test using a specimen with a V-notch and finite element analysis (FEA), and it was shown that stress relaxation cracking of aged Alloy 617 can be experimentally replicated. It was proposed that a larger magnitude of creep strain occurs via stress relaxation during the three-point bending test due to a higher yield strength caused by γ’ phase strengthening, and that low ductility due to grain boundary carbides promoted stress relaxation cracking. The critical creep strain curve of cracking can be created by means of the relationship between the initial strain and the creep strain during the three-point bending tests, which were calculated by FEA. Therefore, the critical conditions to cause cracking could be estimated from the stress relaxation cracking boundary from of the relationship between the initial strain and the creep strain during the three-point bending test.

A new nickel-base superalloy GH750 has been developed as boiler tube of advanced ultrasupercritical (A-USC) power plants at temperatures about and above 750°C in China. This paper researched the weld solidification of GH750 filler metal, microstructure development and property of GH750 welded joint by gas tungsten arc weld. Liquid fraction and liquid composition variation under non-equilibrium state were calculated by thermo-dynamic calculation. The weld microstructure and the composition in the dendrite core and interdendritic region were analyzed by SEM(EDX) in detail. The investigated results show that there is an obvious segregation of precipitation-strengthening elements during the weld solidification. Titanium and Niobium are the major segregation elements and segregates in the interdendritic region. It was found that the changing tendency of the elements’ segregation distribution during the solidification of GH750 deposit metal is agree with the thermodynamic calculation results. Till to 3,000hrs’ long exposure at 750°C and 800°C, in comparison with the region of dendrite core of solidification microstructure, not only the coarsening and the accumulation of γʹ particles are remarkable in the interdendritic region, but also the small quantity of the blocky and needle like η phases from. The preliminary experimental results indicate that the weakening effect of creep-rupture property of the welded joint is not serious compared with GH750 itself.

Nimonic 263 alloy was selected for gas turbine combustor transition piece due to its excellent high temperature mechanical performance. In present work, Nimonic 263 alloy plate with thickness of 5mm was welded using 263 filler metal by GTAW, then post weld heat treatment of 800℃/8h/air cool was carried out. The hardness and impact toughness of welded joints were measured, and the microstructure evolution after aging at 750℃ for 3000h was investigated by scanning electron microscopy(SEM). The results show that, during the aging process, the hardness of weld metal increases firstly and then decreases. The impact toughness decreases significantly at first and then increase. Furthermore, some fluctuations can be detected in hardness and impact toughness after long-term thermal exposure. The significant decrease in the impact toughness of the aged welded joints mainly results from the precipitation of η phase around grain boundary and intergranular MC phase. The hardness of weld metal increases due to the precipitation of more carbides and γ′ phase after 1000h aging, then decreases owing to the growth of γ′ phase after 3000h aging.

CrMoV cast steels are widely utilized for steam turbine and valve casings, and are subjected to operating and loading conditions which can promote damage mechanisms such as thermal fatigue, creep, erosion, etc. These components are subjected to variable, and sometimes severe conditions because of flexible operation. Therefore, there is a growing need for weld repair techniques including those which do not mandate post weld heat treatment (PWHT), e.g. so-called ‘temper bead’ weld repair. In this study, a simulated weld repair was performed using a temper bead technique. The maximum hardness in the heat affected zone (HAZ) CrMoV steel was ≤400HV. The integrity of the repair methodology was investigated using destructive testing, including hardness mapping, Charpy impact tests, tensile tests, low cycle fatigue and cross-weld creep, and the microstructure was assessed using light optical microscopy and scanning electron microscopy (SEM).

In a European ultra-supercritical (USC) power station repaired reheater bundle tubes made out of 25% Chromium stainless steels developed stress relief damages at the tube-to-tube butt welds, leading to leakages after only 8.500 hours of operation. Laboratory investigations of the leakages revealed common features of stress relief cracking (SRC) such as highly localized intergranular cracking in the heat affected zone (HAZ) near the fusion line, creep void formation at the crack tip and around the crack. At that time no other SRC damages were known for the employed 25% Chromium stainless steel boiler tubes. This article briefly describes the SRC damage found on the repaired reheater bundle tubes. It further provides insight on the several laboratory tests employed to assess the SRC behavior of welded joints of different creep resistant stainless steels. Among the selected test methods were Slow-Strain-Rate-Tests (SSRT), static 3-point bending tests derived from the Van Wortel approach and component tests. The results provided by the described tests methods have shown that the SRC behavior of a given material combination must be assessed by different techniques. This is especially the case for the evaluation of potential countermeasures and for the determination of the service conditions leading to the highest susceptibility.

Metallographic tests, micro-hardness tests, mechanics performance tests and Energy Dispersion Spectrum (EDS) were conducted for a 2.25Cr-1Mo main steam pipe weldment served for more than 32 years. Microstructural evolution of the 2.25Cr-1Mo base metal and weld metal was investigated. Degradation in micro-hardness and tensile properties were also studied. In addition, the tensile properties of subzones in the ex-service weldment were characterized by using miniature specimens. The results show that obvious microstructural changes including carbide coarsening, increasing inter lamella spacing and grain boundary precipitates occurred after long-term service. Degradation in micro-hardness is not obvious. However, the effects of long term service on tensile deformation behavior, ultimate tensile strength and yield stress are remarkable. Based on the yield stress of micro-specimens, the order of different subzones is: WM>HAZ>BM, which is consistent with the order of different subzones based on micro-hardness. However, the ultimate tensile strength and fracture strain of HAZ are lower than BM.

Components such as tubes, pipes and headers used in power generation plants are operated in a creep regime and have a finite life. During partial replacement, creep exhausted materials are often welded to virgin materials with superior properties. The aim of this study was to identify a suitable weld filler material to join creep aged X20CrMoV12-1 to a virgin P91 (X10CrMoVNbV9-1) steel. Two dissimilar joints were welded using the gas tungsten arc welding (GTAW) process for the root passes, and manual metal arc (MMA) welding for filling and capping. The X20 and the P91 fillers were selected for joining the pipes. The samples were further heat treated at 755°C to stress relief the samples. Microstructural evolution and mechanical properties of the weld metals were evaluated. The average hardness of X20 weld metal (264 HV10) was higher than the hardness measurement of P91 weld metal (206 HV10). The difference in hardness was attributed to the high carbon content in X20 material. The characterisation results revealed that the use of either X20 or P91 weld filler for a butt weld of creep aged X20 and virgin P91 pipes material does not have a distinct effect on the creep life and creep crack propagation mechanism. Both weld fillers (X20 and P91) are deemed to be suitable because limited interdiffusion (<10 μm) of chromium and carbon at the dissimilar weld interface was observed across the fusion line. The presence of a carbon ‘denuded’ zone was limited to <10 μm in width, based on the results from local measurements of the precipitate phase fractions using image analysis and from elemental analysis using EDS. However the nanoindentation hardness measurements across the fusion line could not detect any ‘soft’ zone at the dissimilar weld interface. The effect of the minute denuded zone was also not evident when the samples were subjected to nanoindentation hardness testing, tensile mechanical testing, Small Punch Creep Test (SPCT) and cross weld uniaxial creep testing.

Welded joints of Ni-base alloys are often the critical part of components operated under high temperature service conditions. Especially welds in thick-walled structures are susceptible to various crack phenomena. Creep rupture and deformation behavior of different similar welds of Alloy 617B, both circumferential and longitudinal, were determined in many research German projects with the aim to qualify the nickel alloys and its welded joints for the use in highly efficient Advanced Ultra Supercritical (AUSC) power plants. Damage mechanisms and failure behavior have also been investigated within these projects. In order to reduce the welding residual stresses in thick-walled components a post weld heat treatment (PWHT) for Alloy 617B is recommended after welding. This PHWT reduces not only residual stresses but causes changes in the damage mechanisms and failure behavior of welded joints of Alloy 617B. Improving effects of PWHT have been investigated in this study and results of microstructural investigations were correlated with the material behavior.

Advanced power systems that operate at temperatures higher than about 650°C will require nickel-base alloys in critical areas for pressure containment. Age-hardened alloys offer an additional advantage of reduced volume of material compared with lower strength solid solution-strengthened alloys if thinner tube wall can be specified. To date, the only age-hardened alloy that has been approved for service in the time dependent temperature regime in the ASME Boiler and Pressure Vessel Code is INCONEL alloy 740H. Extensive evaluation of seamless tube, pipe, and forged fittings in welded construction, including implant test loops and pilot plants, has shown the alloy to be fit for service in the 650-800°C (1202-1472°F) temperature range. Since, nickel-base alloys are much more expensive than steel, manufacturing methods that reduce the cost of material for advanced power plants are of great interest. One process that has been extensively used for stainless steels and solution-strengthened nickel-base alloys is continuous seam welding. This process has rarely been applied to age-hardened alloys and never for use as tube in the creep-limited temperature regime. This paper presents the initial results of a study to develop alloy 740H welded tube, pipe and fittings and to generate data to support establishment of ASME code maximum stress allowables.

Metallurgical factors affecting the fusion boundary failure and damage mechanism of DMWs (Dissimilar Metal Welds) between the CSEF (Creep Strength Enhanced Ferritic) steels and austenitic steels were experimentally and theoretically investigated and discussed. Long-term exservice DMWs up to 123,000 hours were investigated; the precipitates near the fusion boundary were identified and quantitatively evaluated. Comparing with the other generic Ni-based weld material, MHPS original filler metal HIG370 (Ni bal.-16Cr-8Fe-2Nb-1Mo) showed superior suppression effect on fusion boundary damage of DMWs, which was verified by both of the microstructure observation and thermodynamic calculation. Based on the microstructure observation of crept specimen and ex-service samples of DMWs, temperature, time and stress dependence of fusion boundary damage of DMWs were clarified. Furthermore, fusion boundary damage morphology and mechanism due to precipitation and local constituent depletion was discussed and proposed from metallurgical viewpoints.

Dissimilar metal welds between T91 ferritic steels and TP347H austenitic alloys are commonly used in fossil power plants in China. Premature failure of such dissimilar welds can occur, resulting in unplanned plant outages that can cause huge economic losses. In this article, microstructural evolution of T91/TP347H dissimilar welds after different service conditions were studied, mechanical properties before and after service were also analyzed, a full investigation into the failure cause was carried out. The results show, the dissimilar metal welds in the as-welded condition consists of a sharp chemical concentration gradient across the fusion line, failure is attributed to the steep microstructural and mechanical properties gradients, formation of interfacial carbides that promote creep cavity formation.

This paper presents results and analyses from long-term creep-rupture testing of alloy CCA617 (also known as alloy 617B) in wrought and welded forms at temperatures and stresses relevant to power generation under advanced steam conditions. The refined controlled chemical composition of CCA617 resulted in increased creep-rupture strength compared to the conventional alloy 617 chemistry at applied stress levels of ~150 MPa and above. Long-term creep rupture testing of weldments (in one case, over 100,000 h) showed that their creep-rupture lives were dependent on the welding process. Gas-tungsten-arc and shielded metal-arc weldments of CCA617 performed nearly equivalent to standard alloy 617 base metals in creep, but there was some debit in creep-rupture resistance when compared to CCA617 base metal. Submerged arc welding produced weldments that were notably weaker than both versions of alloy 617 base metal under creep conditions, possibly due to lack of optimization of filler wire composition and flux.
